Application of local mechanical tensioning and laser processing to improve structural integrity of multi-pass welds

Multi-pass fusion welding by a filler wire (welding electrode) is normally carried out to join thick steel sections used in most engineering applications. Welded joints in an installation, is the area of critical importance, since they are likely to contain a higher density of defects than the parent metal and their physical properties can differ significantly from the parent metal. Fusion arc welding process relies on intense local heating at a joint where a certain amount of the parent metal is melted and fused with additional metal from the filler wire. The intense local heating causes severe transient thermal gradients in the welded component and the resulting uneven cooling that follows produces a variably distributed residual stress field. In multi-pass welds, multiple thermal cycles resulted in a variably distribution of residual stress field across the weld and through the thickness. These complex thermal stresses generated in welds are undesirable but inevitable during fusion welding. Presence of such tensile residual stresses can be detrimental to the service integrity of a welded structure. In addition to a complex distribution of residual stress state, multi-pass welds also forms dendritic grain structure, which are repeatedly heated, resulting in segregation of alloying elements. Dendritic grain structure is weaker and segregation of alloying elements would result in formation of corrosion microcells as well as reduction in overall corrosion prevention due to depletion of alloying elements.

Numerical analysis of lead-free solder joints : effects of thermal cycling and electromigration

To meet the requirements of miniaturization and multifunction in microelectronics, understanding of their reliability and performance has become an important research subject in order to characterise electronics served under various loadings. Along with the demands of the increasing miniaturization of electronic devices, various properties and the relevant thermo-mechanical-electrical response of the lead-free solder joints to thermal cycling and electro-migration become the critical factors, which affect the service life of microelectronics in different applications. However, due to the size and structure of solder interconnects in microelectronics, traditional methods based on experiments are not applicable in the evaluation of their reliability under complex joint loadings. This thesis presents an investigation, which is based on finite-element method, into the performance of lead-free solder interconnects under thermal fatigue and electro-migration, specifically in the areas as follows: (1) the investigation of thermal-mechanical performance and fatigue-life prediction of flip-chip package under different sizes to achieve a further understanding of IMC layer and size effects of a flip chip package under thermal cycling; (2) the establishment of a numerical method, simulating void-formation/crack-propagation based on the results of finite-element analysis, to allow the prediction of crack evolution and failure time for electro-migration reliability of solder bumps; (3) the establishment of a flow-based algorithm for combination effects of thermal-mechanical and electro-migration that was subsequent implemented in to an FE model to evaluate the reliability assessment of service lives associated with a flip chip package.

Joining of steel to aluminium alloys for advanced structural applications

When joining steel to aluminium there is a reaction between iron and aluminium which results in the formation of brittle intermetallic compounds (IMC). These compounds are usually the reason for the poor mechanical strength of the dissimilar metallic joints. The research on dissimilar metal joining is vast but is mainly focused on the automotive industry and therefore, the material in use is very thin, usually less than 1 mm. For materials with thicker sections the present solution is a transition joint made by explosion welding which permits joining of steel to aluminium and avoids the formation of IMCs. However, this solution brings additional costs and extra processing time to join the materials. The main goals of this project are to understand the mechanism of formation of the IMCs, control the formation of the IMCs, and understand their effects on the mechanical properties of the dissimilar Fe-Al joints during laser welding. Laser welding permits accurate and precise control of the welding thermal cycle and thereby the underpinning mechanism of IMC formation can be easily understood along with the factors which control the strength of the joints. The further goal of this project is to find an appropriate interlayer to restrict the Fe-Al reaction. The first stage of the work was focused on the formation and growth of the Fe-Al IMCs during laser welding. The understanding of how the processing conditions affect the IMC growth provides an opportunity to act and avoid its formation and thereby, to optimize the strength of the dissimilar metal joints. The results showed that even with a negligible amount of energy it was not possible to prevent the IMC formation which was composed of both Fe2Al5 and FeAl3 phases. The IMC growth increases exponentially with the applied specific point energy. However, for higher power densities the growth is more accentuated. The strength of the Fe-Al lap-joints was found to be not only dependent on the IMC layer thickness but also on the bonding area. In order to obtain sound joints it is necessary to achieve a balance between these two factors. The thermal model developed for the laser welding process in this joint configuration showed that for the same level of energy it is more efficient to use higher power densities than longer interaction iv times. Even though a thicker IMC layer is formed under this condition due to higher temperature there is also more melting of aluminium which creates a larger bonding area between the steel and the aluminium. Modelling of friction stir spot welding

Friction stir spot welding (FSSW) is a solid-state welding process which is especially useful for joining precipitation-hardened aluminium alloys that undergo adverse property changes during fusion welding. It also has potential as an effective method for solid-state joining of dissimilar alloys. In FSSW, heat generation and plastic flow are strongly linked, and the scale of the process in time and space is such that it is difficult to separate and control the influence of all the relevant input parameters. The use of modelling is well-established in the field of welding research, and this thesis presents an analysis of the thermal and mechanical aspects of FSSW, principally using the finite element (FE) technique. Firstly, a thermal FE model is shown, which is subsequently validated by reference to experimental temperature data in both aluminium-to-aluminium and aluminium-to-steel welds. Correlations between high-quality welds and temperature fields are established, and predictions are made for peak temperatures reached under novel welding conditions. Deformation and heating are strongly linked in FSSW, but existing modelling tools are poorly suited to modelling flow processes in the conditions extant in FSSW. This thesis discusses the development and optimisation of two novel techniques to overcome the limitations of current approaches. The first of these uses greatly simplified constitutive behaviour to convert the problem into one defined purely by kinematics. In doing so, the boundary conditions reduce to a small number of assumptions about the contact conditions between weld material and tool, and the model calculation time is very rapid. This model is used to investigate changes in the slip condition at the tool to workpiece interface without an explicit statement of the friction law. Marker experiments are presented which use dissimilar composition but similar strength alloys to visualise flow patterns. The layering behaviour and surface patterns observed in the model agree well with observations from these experiments. The second approach extends the FE method to include deformation behaviour without the need for a fully-coupled approach, guided by the kinematic model. This is achieved using an innovative sequential small-strain analysis method in which thermal and deformation analyses alternate, with each running at a very different timescale. This technique avoids the requirement to either remesh the model domain at high strains or to use an explicit integration scheme, both of which impose penalties in calculation time and model complexity. The method is used to relate the purely thermal analysis developed in the work on thermal modelling to welding parameters such as tool speed. The model enables predictions of the spatial and temporal evolution of heat generation to be made directly from the constitutive behaviour of the alloy and the assumed velocity profile at the tool-workpiece interface. Predictions of the resulting temperature history are matched to experimental data and novel conditions are simulated, and these predictions correlate accurately with experimental results. Hence, the model is used to predict welding outcomes for situations for which no experimental data exists, and process charts are produced to describe optimum welding parameters. The methods and results presented in this thesis have significant implications for modelling friction stir spot welding, from optimising process conditions, to integration with microstructural models (to predict softening in the heat-affected zone, or the formation of intermetallics at the interface in dissimilar welds). The technique developed for sequential small strain finite element analysis could also be investigated for use in other kinematically constrained solid-state friction joining processes.

Process control and development in wire and arc additive manufacturing

This thesis describes advancements in the modelling, optimisation, process control and mechanical performance of novel high deposition rate gas metal arc welding processes for large scale additive manufacturing applications. One of the main objectives of this study was to develop fundamental understanding of the mechanisms involved during processing with particular focus on single layer welds made of carbon steel using both pulsed-current gas metal arc welding and cold metal transfer processes. The effects of interactions between critical welding process variables and weld bead and plate fusion characteristics are studied for single and multi-layers. It was shown that several bead and plate fusion characteristics are strongly affected by the contact tip to work distance, TRIM, wire feed speed, wire feed speed to travel speed ratio, and wire diameter in pulsed-current gas metal arc welding. The arc-length control, dynamic correction and the contact tip to work distance are shown to strongly influence the weld bead geometry in the cold metal transfer process. This fundamental knowledge was essential to ensure the successful development of predictive interaction models capable of determining the weld bead geometry from the welding process parameters. The models were developed using the least-squares analysis and multiple linear regression method. The gas tungsten constricted arc welding process was utilised for the first time for out-of-chamber fabrication of a large scale and high-quality Ti-6Al-4V component. The main focus was, however, in the use of the cold metal transfer process for improving out-of-chamber deposition of Ti-6Al-4V at much higher deposition rates. The effect of the cold metal transfer process on the grain refinement features in the fusion zone of single layer welds under different torch gas shielding conditions was investigated. It was shown that significant grain refinement occurs with increasing helium content. The morphological features and static mechanical performance of the resulting multi-layered Ti-6Al-4V walls were also examined and compared with those in gas tungsten constricted arc welding. The results show that a considerable improvement in static tensile properties is obtained in both testing directions with cold metal transfer over gas tungsten constricted arc welding. It was suggested that this improvement in the mechanical behaviour could be due to the formation of more fine-grained structures,which are therefore more isotropic. The average ultimate tensile strength and yield strength of the as-deposited Ti-6Al-4V material processed via cold metal transfer meet the minima specification values recommended for most Ti-6Al-4V products. Neutron diffraction technique was used to establish the effect of repeated thermo-mechanical cycling on the generation, evolution and distribution of residual stresses during wire and arc additive manufacturing. The results show a significant redistribution of longitudinal residual stresses along both the substrate and multi-bead with repeated deposition. However, a nearly complete relaxation occurs along the built, once the base plate constraint is removed.

New approaches to composite metal joining

This thesis explores new methods for achieving load-carrying joints between the dissimilar materials of continuous fibre reinforced polymer matrix composites and structural metals. The new composite-to-metal joining methods investigated in this work exploit the metal-to-metal joining techniques of arc micro-welding, resistance spot welding, and metal filler brazing, to form novel micro-architectured metal adherends that can be used for enhanced composite-to-metal joining. Through a combination of equipment instrumentation and metallographic inspection of fabricated prototype joints, understanding is gained of how materials respond when processed by manufacturing techniques that have not previously been exploited for dissimilar material joining. Mechanical testing of prototype joints; both to ultimate loading strength and partial failure states, with subsequent inspection of specimens and comparative performances evaluation enabled joining performance characterisation of the new joining methods. Key results include: the identification of micropin reinforced adhesive joints to exhibit pseudo-ductile failure characteristics, resistance spot weld reinforcement of adhesive joints to boost bonding performance, and the use of a polymer infused metal foam to overcome difficulties of thermoplastic to metal adhesion. Through this work knowledge of how novel micro-architectures reacted under mechanical loading enabled insights to be gained into how perceived manufacturing defects can benefit joining performance. Such examples include, localised material weakness that lead to global pseudo-ductile failure behaviour, and low-strength secondary joining mechanisms boosting primary load transfer systems. By comparison of the diverse joining methods investigated in this work, trends were identified that suggest joining performance between the two dissimilar materials is improved by increasing the direct interaction between the composite reinforcement fibres and the metal structure. It is demonstrated that joining improvements are gained by forming mechanical connections between metals and composite precursory material before the final manufacturing process of the composite.
