Inductive measurement of narrow gaps for high precision welding of square butt jointsSvenman, Edvard January 2016 (has links)
A recent method in aero engine production is to fabricate components from smaller pieces, rather than machining them from large castings. This has made laser beam welding popular, offering high precision with low heat input and distortion, but also high productivity. At the same time, the demand for automation of production has increased, to ensure high quality and consistent results. In turn, the need for sensors to monitor and control the laser welding process is increasing. In laser beam welding without filler material, the gap between the parts to be joined must be narrow. Optical sensors are often used to measure the gap, but with precise machining, it may become so narrow that it is difficult to detect, with the risk of welding in the wrong position. This kind of problems can cause severe welding defects, where the parts are only partially joined without any visible indication. This thesis proposes the use of an inductive sensor with coils on either side of the gap. Inducing currents into the metal, such a sensor can detect even gaps that are not visible. The new feature of the proposal is based on using the complex response of each coil separately to measure the distance and height on both sides of the gap, rather than an imbalance from the absolute voltage of each coil related to gap position. This extra information allows measurement of gap width and misalignment as well as position, and decreases the influence from gap misalignment to the position measurement. The sensor needs to be calibrated with a certain gap width and height alignment. In real use, these will vary, causing the sensor to be less accurate. Using initial estimates ofthe gap parameters from the basic sensor, a model of the response can be used to estimate the measurement error of each coil, which in turn can be used for compensation to improve the measurement of the gap properties. The properties of the new method have been examined experimentally, using a precise traverse mechanism to record single coil responses in a working range around a variable dimension gap, and then using these responses to simulate a two coil probe. In most cases errors in the measurement of weld gap position and dimensions are within 0.1 mm.The probe is designed to be mounted close to the parts to be welded, and will work in a range of about 1 mm to each side and height above the plates. This is an improvement over previous inductive sensors, that needed to be guided to the mid of the gap by a servo mechanism.

Experiments and Simulation for 6061-T6 Aluminum Alloy Resistance Spot Welded Lap JointsFlorea, Radu Stefanel 15 December 2012 (has links)
This comprehensive study is the first to quantify the fatigue performance, failure loads, and microstructure of resistance spot welding (RSW) in 6061-T6 aluminum (Al) alloy according to welding parameters and process sensitivity. The extensive experimental, theoretical and simulated analyses will provide a framework to optimize the welding of lightweight structures for more fuel-efficient automotive and military applications. The research was executed in four primary components. The first section involved using electron back scatter diffraction (EBSD) scanning, tensile testing, laser beam profilometry (LBP) measurements, and optical microscopy(OM) images to experimentally investigate failure loads and deformation of the Al-alloy resistance spot welded joints. Three welding conditions, as well as nugget and microstructure characteristics, were quantified according to predefined process parameters. Quasi-static tensile tests were used to characterize the failure loads in specimens based upon these same process parameters. Profilometer results showed that increasing the applied welding current deepened the weld imprints. The EBSD scans revealed the strong dependency between the grain sizes and orientation function on the process parameters. For the second section, the fatigue behavior of the RSW’ed joints was experimentally investigated. The process optimization included consideration of the forces, currents, and times for both the main weld and post-heating. Load control cyclic tests were conducted on single weld lap-shear joint coupons to characterize the fatigue behavior in spot welded specimens. Results demonstrate that welding parameters do indeed significantly affect the microstructure and fatigue performance for these welds. The third section comprised residual strains of resistance spot welded joints measured in three different directions, denoted as in-plane longitudinal, in-plane transversal, and normal, and captured on the fusion zone, heat affected zone and base metal of the joints. Neutron diffraction results showed residual stresses in the weld are approximately 40% lower than the yield strength of the parent material, with maximum variation occurring in the vertical position of the specimen because of the orientation of electrode clamping forces that produce a non-uniform solidification pattern. In the final section a theoretical continuum modeling framework for 6061-T6 aluminum resistance spot welded joints is presented.

Fade Statistics For A Lasercom System And The Joint Pdf Of A Gamma-gamma Distributed Irradiance And Its Time DerivativeStromqvist Vetelino, Frida 01 January 2006 (has links)
The performance of lasercom systems operating in the atmosphere is reduced by optical turbulence, which causes irradiance fluctuations in the received signal. The result is a randomly fading signal. Fade statistics for lasercom systems are determined from the probability density function (PDF) of the irradiance fluctuations. The expected number of fades per second and their mean fade time require the joint PDF of the fluctuating irradiance and its time derivative. Theoretical integral expressions, as well as closed form, analytical approximations, were developed for the joint PDF of a gamma-gamma distributed irradiance and its time derivative, and the corresponding expression for the expected number of fades per second. The new approximation for the conditional PDF of the time derivative of a gamma-gamma irradiance is a zero mean Gaussian distribution, with a complicated irradiance depending variance. Fade statistics obtained from experimental data were compared to theoretical predictions based on the lognormal and gamma-gamma distributions. A Gaussian beam wave was propagated through the atmosphere along a horizontal path, near ground, in the moderate-to-strong optical turbulence. To characterize the propagation path, a new method that infers atmospheric propagation parameters was developed. Scintillation theory combined with a numerical scheme was used to infer the structure constant, Cn2, the inner scale and the outer scale from the optical measurements. The inferred parameters were used in calculations for the theoretical PDFs. It was found that fade predictions made by the gamma-gamma and lognormal distributions provide an upper and lower bound, respectively, for the probability of fade and the number of fades per second for irradiance data collected in the moderate-to-strong fluctuation regime. Aperture averaging effects on the PDF of the irradiance fluctuations were investigated by comparing the irradiance distributions for the three receiver apertures at two different values of the structure parameter and, hence, different values of the coherence radius. For the moderate-to-strong fluctuation regime, the gamma-gamma distribution provides a good fit to the irradiance fluctuations collected by finite-sized apertures that are significantly smaller than the coherence radius. For apertures larger than or equal to the coherence radius, the irradiance fluctuations appear to be lognormally distributed.

Hybrid Photonic Signal ProcessingGhauri, Farzan Naseer 01 January 2007 (has links)
This thesis proposes research of novel hybrid photonic signal processing systems in the areas of optical communications, test and measurement, RF signal processing and extreme environment optical sensors. It will be shown that use of innovative hybrid techniques allows design of photonic signal processing systems with superior performance parameters and enhanced capabilities. These applications can be divided into domains of analog-digital hybrid signal processing applications and free-space--fiber-coupled hybrid optical sensors. The analog-digital hybrid signal processing applications include a high-performance analog-digital hybrid MEMS variable optical attenuator that can simultaneously provide high dynamic range as well as high resolution attenuation controls; an analog-digital hybrid MEMS beam profiler that allows high-power watt-level laser beam profiling and also provides both submicron-level high resolution and wide area profiling coverage; and all optical transversal RF filters that operate on the principle of broadband optical spectral control using MEMS and/or Acousto-Optic tunable Filters (AOTF) devices which can provide continuous, digital or hybrid signal time delay and weight selection. The hybrid optical sensors presented in the thesis are extreme environment pressure sensors and dual temperature-pressure sensors. The sensors employ hybrid free-space and fiber-coupled techniques for remotely monitoring a system under simultaneous extremely high temperatures and pressures.
