Rheocasting of aluminium alloys : Process and components characteristicsPayandeh, Mostafa January 2016 (has links)
Semi-Solid Metal (SSM) casting is a promising technology offering an opportunity to manufacture net-shape, complex geometry metal components in a single operation. However, the absence of foundry guidelines and limited design data for SSM casting makes it challenging to predict the performance of both process and components. The objective of this research was to develop and offer new solutions to material processing-related issues in the electronics industry. By investigating the opportunities afforded by the recently developed RheoMetalTM rheocasting process, a better understanding of the critical factors needed for an effective manufacturing process and optimised component characteristics was achieved. A study of the evolution of microstructure at different stages of the RheoMetalTM process demonstrated the influence of multistage solidification on the microstructural characteristics of the rheocast components. The microstructure of a slurry consists of the solute-lean and coarse globular α-Al particles with a uniform distribution of alloying elements, suspended in the liquid matrix. Additional solute-rich α-Al particles were identified as being a consequence of discrete nucleation events taking place after the initial slurry production. In the final components, macrosegregation was observed in the form of variations in the ratio of solute-lean coarse globular α-Al particles and solute-rich fine α-Al particles in both longitudinal and transverse directions. The relation between microstructural characteristics and material properties was established by determination of the local properties of a rheocast component. The fracture of a rheocast telecom component was strongly affected by microstructural inhomogeneity. In particular, macrosegregation in the form of liquid surface segregation bands and sub-surface pore bands strongly affected the fracture behaviour. Thermal conductivity measurements revealed that regions of the component with a high amount of solute-lean globular α-Al particles showed higher thermal conductivity. The effect of the local variation in thermal conductivity on the thermal performance of a large rheocast heatsink was evaluated by simulation. The results clearly show the importance of considering material inhomogeneity when creating a robust component design.

The car industry is constantly under pressure to be competitive in their product development which includes not only safety and increased performance, but also in their environmental impact. Volvo Cars strives to be more environmental and high performing in their product development, which of course includes manufacturing methods since these highly effect a components environmental impact and mechanical performance. To optimize these aspects of car components it is important to have good knowledge of current manufacturing processes and the possibilities and challenges that come with them and their relationship to already well-established processes. This report focuses on the relatively new RheoMetal-process (called rheocasting in this report), a process that uses a partly solidified slurry to fill the mold, and the conventional high pressure die casting (HPDC) which uses a liquid melt, and their differences in casting aluminum-alloys from both a process-and design perspective. The RheoMetal-process is also compared to a few other semi-solid processes on the market, thixocasting, GISS and SEED. This report is meant to work as a foundation for product developers at Volvo Cars to learn about rheocasting, and eventually use to make future choices for manufacturing processes for aluminum alloys. With a literature review, interviews with experts and professionals and analysis of casting simulations, information of the processes and their effect on material properties was collected and compiled. What could be concluded from these methods was that the slurry in the RheoMetal process has a globular microstructure, unlike the melt in HPDC which is dendritic. The globular microstructure in rheocasting is caused from shearing the slurry which makes it run more easily. The thicker consistency of the slurry makes the flow more laminar when filling a mold which makes for less air entrapment and defects in the material. The reduced number of defects opens the possibility of using T6 heat treatment on rheocasted components to reach improved mechanical properties, which would normally not be recommended for components made with HPDC. The globular microstructure makes the slurry flow easier which means, in combination with less defects, thinner components can be cast with similar strength as thicker components made with HPDC. This would contribute to weight reduction in a car, and in turn less fuel consumption. With rheocasting, a wider range of alloys can be used because of the ability of using non-eutectic alloys for the slurry. From research and analysis of simulations it could also be concluded that a combination of a high solid phase fraction and low gate velocity result in a more laminar flow and therefore fewer porosities in the final component.

The use of aluminum is a key factor in creating an Eco-friendlier automotive industry. The material has good properties and the ability to reuse the material. The requirement on the material in this industry is very high, due to the exposed working environments. The usage of aluminum will reduce the vehicle’s weight, which in turn will reduce emissions. Aluminum casting is not free from obstacles. The properties can be altered with different casting methods and the design of the casting to a great extent. This master will focus on how the melt quality will have an impact on the material properties and how it is changed during the process. To fully understand what happens to the melt during the casting process, samples are received at different stages for further investigation. Different data is collected to be able to analyze what happens during the process. A quality measurement called the Quality index is used to determine the change in the quality in the different stages. With data from bifilm and density index, conclusions can be made on how and where the impurities are entering the melt and their effect. A conclusion is made that the degassing harms the quality of the melt.

Mechanical Properties of Semi-Solid Al Castings : Role of StirringZhang, Qing January 2022 (has links)
Semi-solid metal (SSM) casting has been widely used in automotive industries to reduce the weight. In RheoMetalTM process which is one of the variations of SSM, the slurry fabrication can be finished within 30 second and can the slurry making process can be integrated into a high pressure die casting (HPDC) route without significant adjustments, making the process a promising alternative for industrial application. However, the application of SSM is still limited due to the semi-solid deformation-induced casting defects, such as macrosegregation and large pores. Due to the short stirring duration, the inefficient stirring is the leading cause of defects formation. Another critical issue in the RheoMetalTM process is the oxidation during the stirring process, which results in the increase of oxides in the castings, reducing the mechanical properties. This study aims to investigate the ductility and the fatigue performance of SSM castings. The main focuses were on the role of the stirring and oxides. The quenched slurry was analyzed to evaluate the effect of the stirring on the particle distribution in the slurry, and its effect on the formation of pores and segregation was discussed. To investigate the oxidation during the slurry making process, two alloys with different Mg content were cast. Scanning electron microscopy (JEOL JSM-7001F SEM) equipped with Energy-dispersive X-ray spectroscopy (EDS) was used to identify the oxides on the fracture surface. Tensile test and fatigue test accompanied with direct current potential drop (DCPD) were performed to investigate the ductility and fatigue performance, respectively. The results suggest that the intensive stirring can avoid the formation of the large clusters, making the particle distribution homogeneous in the slurry. The Mg contents determined the types of the oxides formed in the slurry making process. For alloys with sufficient Mg, the oxides would be MgAl2O4, which exist as small films with numerous cracks, while a large oxides film will be formed in the case of low Mg content. The combined influence of porosity and oxides was concluded. In the 42000 alloy, because of the low Mg content, the ductility was dominated by the large oxide films. In contrast, in the Magsimal 59 alloy, the presence of small oxides (less than 0.2 mm in majority) leads to the influence of oxides on the elongation negligible. However, a good correlation was obtained between the largest pores and ductility. The fatigue test shows that the surface liquid segregation (SLS) determined the fatigue strength under cyclic bend loading, due to its higher hardness. The effect of the inner pores on the fatigue performance was negligible, as the maximum stress was applied on the surface. / Halvsolid metall (SSM) gjutning har använts i stor utsträckning inom bilindustrin för att minska vikten. För legeringar med tillräckligt med Mg skulle oxiderna vara MgAl2O4, som finns som små filmer med många sprickor, medan en stor oxidfilm kommer att bildas vid låg Mg-halt. Den kombinerade inverkan av porositet och oxider konstaterades. I 42000-legeringen, på grund av det låga Mg-innehållet, dominerades duktiliteten av de stora oxidfilmerna. Däremot, i Magsimal 59-legeringen, leder närvaron av små oxider (mindre än 0,2 mm i majoritet) till att oxidernas inverkan på förlängningen är försumbar. En god korrelation erhölls dock mellan de största porerna och duktiliteten. Utmattningstestet visar att ytvätskesegregeringen (SLS) bestämde utmattningshållfastheten under cyklisk böjbelastning, på grund av dess högre hårdhet. Effekten av de inre porerna på utmattningsprestandan var försumbar, eftersom den maximala belastningen applicerades på ytan.

Al-7Si-Mg semi-solid castings – microstructure and mechanical propertiesSantos, Jorge January 2018 (has links)
The vehicles industry is facing increasing demands for fuel efficiency and cost reduction due to environmental legislation, sustainability and customer demands. Therefore, there is a great need to develop and produce lightweight components by using materials and processes that offer higher specific strength and/or design optimization. Semi‐solid aluminium casting offers design freedom and castings with lower shrinkage and gas entrapment defects compared to high pressure die castings. The lack of understanding of microstructure and defect formation, and design data, for semi‐solid castings is a barrier for foundries and designers in the vehicles industry to use semi‐solid castings. In this study, the effect of two grain refiners on slurry formation and surface segregation of semi‐solid Al‐7Si‐0.3Mg castings produced by the Rheometal™ process was evaluated. The influence of grain refinement on primary α‐Al grain size, shape factor and solid fraction was analysed in addition to the solute content of the surface segregation layer. The influence of magnesium on the formation of intermetallic phases during solidification and the heat treatment response of Al‐7Si‐Mg semi‐solid castings was investigated. The magnesium content was varied from 0.3 to 0.6wt.% and the semi-solid castings were analysed in the T5 and T6 conditions. Energy dispersive spectroscopy was used to identify the intermetallic phases formed during solidification. Tensile testing was performed and the results were correlated to the magnesium and silicon concentration measured in the interior of the α‐Al globules formed during slurry preparation. The results suggest that the addition of grain refiner decreases the solid fraction obtained in the Rheometal™ process. However, no significant effect was observed on the α‐Al grain size and shape factor. A good correlation was obtained between the magnesium concentration in the interior of the α‐Al globules formed during slurry preparation and the offset yield strength for all alloys. The low magnesium solubility in α‐Al at temperatures in the solidification range of the Al‐7Si‐Mg alloys is suggested to be the reason for the low hardening response for the T5 heat treatment compared to the T6 condition.

Semi Solid Metal Casting : Study Of Slurry Preperation ParametersRothén, Niclas, Aho, Jacob January 2017 (has links)
This thesis work is an experimental study of one type of Semi-Solid Metal casting (SSM) process which is called RheoMetalTM. This method is an efficient type of Rheocasting that creates a semi-solid slurry within 30 seconds that is used for a high pressure die casting machine. The purpose of using a slurry in a high pressure die casting machine is that the slurry has a higher viscosity due to its solid fraction. This makes the filling of the die cavity more laminar which reduces air entrapment in the casting. The difficulty with this type of casting is to control the process parameters to be able to insure a casting with desired properties. A few studies within RheoMetalTM has already been made but there is still a lack of knowledge of to what extent the process parameters affect the slurry. The goal in this work is to study how the different RheoMetalTM process parameters influence the primary α-Al solid fraction, shape and size. The process parameters that were studied in this work was the stirring rate, superheat and EEM amount. In this study, the so called growth layer has been removed to make more precise calculations of the primary α-Al. This work also aims to study how grain refinement affect the primary α-Al which is commonly used to improve the quality of castings. To be able to perform this study, both practical and theoretical work has been implemented. The casting process involved making of ladles and preparation of various equipment. The cast samples were then prepared by standard metallurgy procedure for optical analyse of the microstructure. A special etching reagent was used to analyse the microstructure in a microscope. The etching is called Weck’s reagent and its purpose is to differentiate the growth layer from the primary α-Al. The growth layer is formed during quenching and by excluding it, the calculation of the slurry’s primary α-Al becomes more precise. This is because the slurry is not quenched before it is inserted into the high pressure die casting machine, therefore no growth layer is formed. To analyse the cast samples, a special program was used to identify and to calculate the solid fraction, shape and size of the primary α-Al. The result from the calculations made by the program gave different tendencies when changing the EEM amount. The stirring rate showed a tendency to decrease the solid fraction and increase the shape factor. The superheat decreased the solid fraction and increased the shape factor. The grain refinement also decreased the solid fraction and increased the shape factor. There was no clear tendency showing that the equivalent circular diameter of the primary α-Al was affected by any of the parameters.
