Measuring For Improvement: A study of production processes’ effectiveness and the potential for improvements at Nobel Biocare

<p><em>Purpose</em>: this thesis study aims to provide an analysis and an assessment of the current operations’ performance effectiveness at Nobel Biocare’s production plant in Karlskoga, Sweden and to describe the potential for improvement. It intends to clarify the importance of performance measurement and explain Overall Equipment Effectiveness (OEE) metrics in particular.Furthermore, it strives to identify causes for inefficiency in production and suggest recommendations to minimize losses.</p><p><em>Methodology:</em> the study is using both qualitative and quantitative approaches in parallel as measurements are implemented to discover effectiveness rates and detect causes for production losses while assessments are made using different models, such as the Capability Maturity Model(CMM) and OEE assessments, in order to evaluate the current development level and the potential for improvement.</p><p><em>Findings:</em> the research finds that major losses are closely related to frequency of changeovers in machining processes, where average effectiveness rates were 68%. In surface treatment and packaging equipment inspected, the values were found to be between 46% and 59% as the major common cause was the absence of work due to unstable flow of orders. Assessing process orientation and maturity levels, the findings indicate on high levels in general. However, areas of weakness were identified in the different processes in which the potential for improvement is embedded. In those areas, lower OEE values were registered; low levels of maturity and process orientation were found, as low development of losses improvement were assessed. The study finally suggests that the areas of weakness suffer from lack of learning orientation that is ought to be improved and at the same time, a variety of specific recommendations are provided.</p>

Por estar diretamente sujeita a fatores econômicos de nível global, a mineração tende a se desenvolver para buscar processos produtivos mais enxutos, aliando menores custos operacionais a melhores taxas produtivas. Neste contexto, o objetivo principal deste trabalho é avaliar o comportamento geral da curva de tempo em manutenção preventiva de uma frota de caminhões em uma mineração de grande porte, sendo a análise realizada em uma janela temporal baseada em um período econômico de mínimo local nos preços do cobre. A partir do comportamento observado é feita uma discussão sob as premissas da metodologia de gestão nomeada Manutenção Produtiva Total de forma a se debater os possíveis principais riscos e/ou consequências que podem ser enfrentadas pelo projeto e como estas decisões qualitativamente indicam o grau de maturidade na integração operacional entre produção e manutenção em um projeto minerário. Ao final, pode-se concluir que ainda é necessário um intenso trabalho em se traduzir as premissas da MPT para a indústria mineral, buscando-se adaptar processos e métricas que sejam mais condizentes ao ambiente da indústria extrativa (que é muito diferente da indústria de manufatura, onde o programa teve início). Além disso, fica claro que a aplicação da MPT é possível e bem-vinda na mineração já havendo de vários estudos acadêmicos na área - ou seja, o ponto em questão mais desafiador provavelmente é que seja desenvolvido um programa de MPT de forma endógena em um projeto mineral. / As it is directly under global economic factors, the mining industry tends to develop to seek leaner production processes, combining lower operational costs to better productive rates. In this context, the main objective of this study is to evaluate the general behavior of the time spend in preventive maintenance of a truck fleet from a large-scale mining project, being the analysis performed in a time window based on an economic period of local minimum in copper prices. From the observed behavior a discussion is made under the assumptions of the management methodology named Total Productive Maintenance in order to discuss the possible main risks and/or consequences that can be faced by the project and how these decisions qualitatively indicate the degree of maturity between production and maintenance in a mining project. In the end, it can be concluded that an intense work is still needed to translate the TPM premises into the mineral industry, being necessary to seek ways to adapt processes and metrics that are more suited to the extractive industry environment (which is very different from the manufacturing industry, where the program started). In addition, it is clear that the application of TPM is possible and welcome in mining since there are several academic studies in the area - in other words, the most challenging point in question is probably that an endogenous TPM program is developed within a mineral project.

Firstly, is processed the theoretical part concerning general production, TPM, lean manufacturing and OEE. After than is described the company, monitored device and technology used by the device. In the final section is evaluated the OEE for January, February and March; analyze downtimes, mistakes and losses and their solutions are proposed. The last chapter is devoted to the economic evaluation of the proposal.

Diplomová práce se zabývá problematikou zvyšování produktivity pomocí metody štíhlé výroby zvané Lean. V dnešní době je potřeba udržet si přízeň zákazníka a finanční prosperitu firmy. Právě štíhlá výroba se zaměřuje na spokojenost zákazníka a na zvýšení finančního přínosu firmě, tím, že se snaží odstranit plýtvání, která se vyskytují v procesu. Lean Six Sigma je metoda, která se zaměřuje na spokojenost zákazníka (Lean) a na zdokonalování procesů (Six Sigma). Jejím cílem je zvýšit kvalitu a zároveň snížit náklady a dobu dodání. První část diplomové práce se zabývá nástroji štíhlé výroby a detailně popisuje metody, které budou použity v praxi. V praktické části diplomové práce byly využity nástroje Lean Six Sigma především metoda DMAIC, která je označována za systematický přístup k řešení problémů. Skládá se z pěti částí: definování, měření, analýza, zlepšení a kontrola.

This dissertation deals with analysis and follow-up suggestion of efficiency improvement on the production line in DAIKIN DEVICE CZECH REPUBLIC Ltd. Mentioned steps are performed with the help of production philosophy called Lean production or TPS (Toyota Production System) and production procedures like Just in Time, Jidoka and Kaizen. The target of this work is to find out and eliminate inefficiencies of manufacturing process, design an improvement project (saving cost, safeness, reduction of working positions etc.). Perform evaluation of this project and suggest testing procedure for follow-up improvement in the future.
