Microstructure-based Mechanical Behaviour in Structural Analyses of Cast Components

In the process of developing cast iron and cast aluminium components, the co-operation between product development and production is important. On the engineering level, this co-operation is limited already in the product development phase e.g. by the lack of established methods to consider the mechanical behaviour of the completed component. This thesis aims to increase the possibilities for co-operation in the product realisation process between product development and production by enabling the use of predicted local mechanical behaviour in structural analyses of cast components. A literature review on existing simulation methods and a work on characterization of mechanical behaviour from microstructural features are performed to identify important knowledge gaps. A simulation strategy is formulated that is able to predict local mechanical behaviour throughout the entire component and incorporate the behaviour into a Finite Element Method (FEM) simulation of the structural behaviour of the component. In the simulation strategy, the component specific microstructure-based mechanical behaviour is predicted using a casting process simulation. A computer program is developed to create FEM material definitions that capture the local variations in mechanical behaviour throughout the component. The relevance of the simulation strategy is demonstrated for a ductile iron component. It is found that the local variations in mechanical behaviour result in a stress-strain distribution in the component that a homogeneous material description fails to express. Residual stresses affect the mechanical behaviour at low loads. At higher loads, however, the accuracy of the simulation is determined by the local variations in mechanical behaviour. Using a material reduction technique, the local mechanical behaviour can be incorporated without increasing the FEM simulation time.

Explorando oportunidades neste cenário, esta Tese de Doutorado, desenvolvida dentro do ambiente industrial de uma fundição de aço propõe um modelo matemático capaz de predizer a combinação de níveis de variáveis de processo que minimizam a ocorrência de rechupes e poros relacionados à solidificação em peças fundidas em aço ABNT 1030, moldadas em areia com aglomerante químico e vazamento por gravidade. Empregou-se, no desenvolvimento do trabalho o Planejamento Estatístico de Experimentos com fatorial fracionado na fase exploratória e o método de Taguchi para validação final e desenvolvimento do Modelo matemático. Na fase de validação, utilizou-se um arranjo ortogonal L16 com quatro réplicas. Na fase exploratória, avaliou-se o volume de defeito em uma peça de produção normal da fundição. Na fase de validação, desenvolveram-se corpos de prova em forma de cubo, vazados sem alimentação. Depois de produzidos, os corpos de prova passavam por ensaio de ultrassom para identificação e localização do defeito e corte de serra, para posterior medição do volume do defeito. O sistema de medição foi validado por meio de um estudo de Análise do Sistema de Medição – MSA GR&R. Os resultados dos experimentos mostraram uma grande diferença entre a contração teórica prevista na literatura de 5,5% para o aço estudado para 2% determinado experimentalmente. As variáveis que mais influenciaram no tamanho do defeito foram: o percentual de carbono queimado no processo de elaboração do aço, percentual de alumínio na liga, percentual de óxido de ferro na areia de moldagem e a interação entre... / The number of variables involved in the steel foundry process makes it susceptible to the occurrence of defects related to the solidification, like shrinkages and pores. This charge the foundries scrap and rework costs. Exploring the opportunities at this context, this Thesis, developed inside an industrial environment of a steel foundry, purposes a mathematic model capable to predict the combination of levels of variables that minimizes the occurrence of shrinkage and pores in carbon steel cast parts, through no-bake sand molding and gravity pouring processes. Statistical Design of Experiments with fractional and factorial at the screening step and Taguchi Method for the final validation and development of the mathematic model were used. A L16 orthogonal array with four replicates was used in the validation step. The defect volume inside a regular cast part was evaluated in the screening step. In the validation step, cube form specimens were designed, poured without feeders and ultrasound tested to bound the defect then saw cut to measure the defect’s volume. In order to the validation of the measurement system, a MSA – Measurement Systems Analysis and Gauge R & R - Gauge Repeatability and Reproducibility were used. The experiments results shown a considerable difference between the theoretical expected contraction, 5.5%, and the 2% experimentally determined. The variables that influenced the defect size the most were: the carbon drop in the steel making, the Aluminum content of the alloy, the Black Iron Oxide content of the molding sand and the interaction between the pouring temperature and the carbon drop. The mathematic model was validated by experiments, which showed a good performance in the prediction of defects.

O presente trabalho tem como objetivo explorar o uso de técnicas de controle avançado na indústria metalúrgica. O nível de aço é uma das variáveis mais críticas para a produção de chapas ou tiras de alta qualidade no processo de lingotamento contínuo de tiras baseados em rolos duplos. Para melhorar a qualidade da espessura das tiras utiliza-se em tanque intermediário submerso na piscina formada entre os rolos duplos. São propostas três técnicas e controle de \"fuzzy\" via modelos Mamdani e Takagi-Sugeno. O modelo Mamdani é desenvolvido com base no conhecimento experimental do processo. O modelo Takagi-Sugeno utiliza uma abordagem mais sistêmica para a resolução do problema, utilizando modelos locais (linearizados) da planta não-linear que descreve o nível e escoamento do aço no tanque intermediário. Os componentes do sistema de controle empregados são discutidos e especificados. São apresentados resultados de simulação utilizando os parâmetros reais de uma planta de lingotamento contínuo instalada no IPT São Paulo. As simulações realizadas mostram que as técnicas de controle sugeridas atendem as restrições da planta e são viáveis de implementação. / This work explores the use of advanced control techniques in the metallurgical industry. The molten steel level is one of the most critical to the production of high quality steel strips in strip casting process. The strip thickness uniformity can be improved using an intermediary tundish submerse into the pool formed between the two rotating rolls. Three control techniques are considered to control the intermediary tundish molten steel level: PID, feedback linearization and fuzzy logic via Mamdani and Takagi-Sugeno models. The Mamdani model is developed with base in the experimental knowledge of the process. The Takagi-Sugeno model uses a more systematic approach for the solution of the control problem using local models for the non-linear plant that describes the level and flow of the steel in the intermediary tundish. The components of the level control system are discussed and specified. Simulation results are presented considering the real system parameters of a strip casting plant installed at IPT São Paulo. The simulation results obtained show that the control techniques suggested satisfies the constraints on the plant and can be considered for implementation.

Most aircraft component are currently being manufactured by machining, forging, welding and also assembling such parts. However, the possibilities of cutting cost from a single component has brought about a growing trend towards looking into casting as a possible option for manufacturing aircraft parts. This thesis was done at the request of Saab Avitronics. It evaluates the possibilities of one aircraft part, a chassis for an electronic unit that was first designed to be machined from a blank, to be cast. The thesis goes through the multifaceted tasks of product development. Casting process selection, cast alloy selection as well as geometry modification were some of these tasks that were performed in this thesis. It also evaluates the performances of chosen casting processes, the design of gating systems as well as various process parameters set, by simulating the casting processes. The alloy chosen was A356.0 with a T6 temper and the casting processes chosen were plaster mold casting and rheocasting. The geometry of the original chassis, which had very thin sections and undercuts which were complex to cast, was modified and made easier to cast with an acceptable slight increase of mass and size. The modification done on the geometry as well as the gating systems used had proven to be worthwhile, as the simulation of both process showed that such a part can be casted with no crucial defects foreseen. However, probable cavities might occur at the very tip of the chassis’s thin-fins – that it has for carrying away heat. Minor subsurface porosities might also be formed, which would not impair the function of the chassis. The modified chassis was made as close to as finished piece as possible, for the purpose of reducing machining costs. The cost of producing such a part by casting was also seen to be much less than machining it from blank. This could be taken as rationale for casting the chassis with thicker sections, to avoid problems that may arise in casting, and to subsequently machine these faces later, as it would still be cheaper than machining the chassis from a blank.
