Mechanisms and modeling of white layer formation in orthogonal machining of steels

The research objectives of this thesis are as follows: (1) Investigate the effects of carbon content, alloying, and heat treatment of steels on white layer formation, (2) Prove/disprove that the temperature for phase transformation in machining is the same as the nominal phase transformation temperature of the steel, (3) Quantify the contributions of thermal and mechanical effects to white layer generation in machining, (4) Develop a semi-empirical procedure for prediction of white layer formation that accounts for both thermal and mechanical effects. These research objectives are realized through experimental and modeling efforts on steels. Depth and hardness measurements of the white layers formed in steels show the importance of heat treatment and carbon content on white layer formation. Measurements of workpiece surface temperature and X-Ray Diffraction characterization of the machined surfaces show that phase transformation occurs below the nominal As temperature suggesting that mechanical effects play an important role in white layer formation. The maximum workpiece surface temperature, the effective stress, and plastic strain on the workpiece surface are measured and/or calculated and shown to affect the white layer depth and amount of retained austenite. A semi-empirical procedure is developed by correlating the maximum workpiece temperature and the unit thrust force increase with white layer formation.

Atmospheric corrosion of zinc-aluminum and copper-based alloys in chloride-rich environments : Microstructure, corrosion initiation, patina evolution and metal release

Fundamental understanding of atmospheric corrosion mechanisms requires an in-depth understanding on the dynamic interaction between corrosive constituents and metal/alloy surfaces. This doctoral study comprises field and laboratory investigations that assess atmospheric corrosion and metal release processes for two different groups of alloys exposed in chloride-rich environments. These groups comprise two commercial Zn-Al alloy coatings on steel, Galfan™ (Zn5Al) and Galvalume™ (Zn55Al), and four copper-based alloys (Cu4Sn, Cu15Zn, Cu40Zn and Cu5Zn5Al). In-depth laboratory investigations were conducted to assess the role of chloride deposition and alloy microstructure on the initial corrosion mechanisms and subsequent corrosion product formation. Comparisons were made with long-term field exposures at unsheltered marine conditions in Brest, France. A multitude of surface sensitive and non-destructive analytical methods were adopted for detailed in-situ and ex-situ analysis to assess corrosion product evolution scenarios for the Zn-Al and the Cu-based alloys. Scanning electron microscopy and energy dispersive spectroscopy (SEM/EDS) were employed for morphological investigations and scanning Kelvin probe force microscopy (SKPFM) for nobility distribution measurements and to gain microstructural information. SEM/EDS, infrared reflection-absorption spectroscopy (IRAS), confocal Raman micro-spectroscopy (CRM) and grazing incidence x-ray diffraction (GIXRD) were utilized to gain information on corrosion product formation and possibly their lateral distribution upon field and laboratory exposures. The multi-analytical approach enabled the exploration of the interplay between the microstructure and corrosion initiation and corrosion product evolution. A clear influence of the microstructure on the initial corrosion product formation was preferentially observed in the zinc-rich phase for both the Zn-Al and the Cu-Zn alloys, processes being triggered by microgalvanic effects. Similar corrosion products were identified upon laboratory exposures with chlorides for both the Zn-Al and the Cu-based alloys as observed after short and long term marine exposures at field conditions. For the Zn-Al alloys the sequence includes the initial formation of ZnO, ZnAl2O4 and/or Al2O3 and subsequent formation of Zn6Al2(OH)16CO3·4H2O, and Zn2Al(OH)6Cl·2H2O and/or Zn5(OH)8Cl2·H2O. The patina of Cu sheet consists of two main layers with Cu2O predominating in the inner layer and Cu2(OH)3Cl in the outer layer, and with a discontinuous presence of CuCl in-between. Additional patina constituents of the Cu-based alloys include SnO2, Zn5(OH)6(CO3)2, Zn6Al2(OH)16CO3·4H2O and Al2O3. General scenarios for the evolution of corrosion products are proposed as well as a corrosion product flaking mechanism for some of the Cu-based alloys upon exposure in chloride-rich atmospheres. The tendency for corrosion product flaking was considerably more pronounced on Cu sheet and Cu4Sn compared with Cu15Zn and Cu5Al5Zn. This difference is explained by the initial formation of zinc- and zinc-aluminum hydroxycarbonates Zn5(OH)6(CO3)2 and Zn6Al2(OH)16CO3·4H2O on Cu15Zn and Cu5Al5Zn, corrosion products that delay the formation of CuCl, a precursor of Cu2(OH)3Cl. As a result, the observed volume expansion during transformation of CuCl to Cu2(OH)3Cl, and the concomitant flaking process of corrosion products, was less severe on Cu15Zn and Cu5Al5Zn compared with Cu and Cu4Sn in chloride-rich environments. The results confirm the barrier effect of poorly soluble zinc and zinc-aluminum hydroxycarbonates Zn5(OH)6(CO3)2 and Zn6Al2(OH)16CO3·4H2O, which results in a reduced interaction between chlorides and surfaces of Cu-based alloys, and thereby reduced formation rates of easily flaked off corrosion products. Jämförelser av korrosionsmekanismer har även gjorts efter flerårsexponeringar av samma legeringar i en marin fältmiljö i Brest, Frankrike. Undersökningarna har baserats på ett brett spektrum av analysmetoder för detaljerade studier dels under pågående atmosfärisk korrosion (in-situ), och dels efter avslutad korrosion (ex-situ). Legeringarnas mikrostruktur och tillhörande variation i ädelhet hos olika faser har undersökts med svepelektronmikroskopi och energidispersiv röntgenmikroanalys (SEM/EDS) samt med en variant av atomkraftsmikroskopi (engelska: scanning Kelvin probe force microscopy, SKPFM). Korrosionsprodukternas tillväxt har analyserats in-situ med infraröd reflektions-absorptionsspektroskopi (IRAS), samt morfologi och sammansättning av bildade korrosionsprodukter ex-situ med SEM/EDS, konfokal Raman mikro-spektroskopi (CRM) samt röntgendiffraktion vid strykande ifall (GIXRD). Det multi-analytiska tillvägagångssättet har medfört att det komplexa samspelet mellan de skilda legeringarnas mikrostruktur, korrosionsinitiering och bildandet av korrosionsprodukter kunnat studeras i detalj. En tydlig påverkan av mikrostruktur på det initiala korrosionsförloppet har kunnat påvisas. Korrosionsinitieringen sker företrädesvis i mer zinkrika faser för såväl Zn-Al- som Cu-Zn-legeringar och orsakas av mikro-galvaniska effekter mellan de mer zinkrika, mindre ädla, faserna och omgivande faser. Deponerade NaCl-partiklar påskyndar den lokala korrosionen oberoende av mikrostruktur. Snarlika sekvenser av korrosionsprodukter har kunnat påvisas såväl efter laboratorie- som fältexponeringar. För Zn-Al-legeringar bildas först ZnO, ZnAl2O4 och/eller Al2O3, därefter Zn6Al2(OH)16CO3·4H2O och Zn2Al(OH)6Cl·2H2O och/eller Zn5(OH)8Cl2·H2O. På ren koppar bildas ett inre skikt dominerat av Cu2O, ett mellanskikt av CuCl och ett yttre skikt med i huvudsak Cu2(OH)3Cl. Beroende på legeringstillsats har även SnO2 och Zn5(OH)6(CO3)2 kunnat identifieras. En mekanism för flagning av korrosionsprodukter på kopparbaserade legeringar i kloridrika atmosfärer har utvecklats. Tendensen för flagning har visat sig vara mycket mer uttalad på ren Cu och Cu4Sn än på Cu15Zn och Cu5Al5Zn. Skillnaden kan förklaras med hjälp av det tidiga bildandet av Zn5(OH)6(CO3)2 och Zn6Al2(OH)16CO3·4H2O på Cu15Zn och Cu5Al5Zn som fördröjer bildandet av CuCl, en föregångare till Cu2(OH)3Cl. Därigenom hämmas även den observerade volymexpansionen som sker när CuCl omvandlas till Cu2(OH)3Cl, en process som visar sig vara den egentliga orsaken till att korrosionsprodukterna flagar. Effect of nano-carburization of mild steel on its surface hardness

There has been progress in the surface modification of low carbon steel in order to enhance its surface hardness. This study contributes to this by investigating the introduction of carbon nanotubes and amorphous carbon in the carburization of mild steel. In order to achieve the goal, carbon nanotubes were synthesized in a horizontal tubular reactor placed in a furnace also called the chemical vapor deposition process at a temperature of 700oC. Catalyst was produced from Iron nitrate Fe(NO3)3.9H2O and Cobalt nitrate Co(NO3)2.6H2O on CaCO3 support while acetylene C2H2 was used as the carbon source and nitrogen N2 was used as contaminant remover. The as-synthesized carbon nanotubes were purified using nitric acid HNO3 and characterized using scanning electron microscopy (SEM), thermo-gravimetric analysis (TGA) and fourier transform infrared spectroscopy (FTIR). It was found that as-synthesized carbon nanotubes had varying lengths with diameters between 42-52 nm from the SEM and the TGA showed the as-synthesized CNTs with a mass loss of 78% while purified CNTs had 85% with no damage done to the structures after using the one step acid treatment. The as-synthesized and purified carbon nanotubes were used in carburizing low carbon steel (AISI 1018) at two austenitic temperatures of 750oC and 800oC and varying periods of 10-50 minutes while amorphous carbon obtained by pulverizing coal was also used as comparison. The mild steel samples were carburized with carbon nanotubes and amorphous carbon in a laboratory muffle furnace with a defined number of boost and diffusion steps. The carburizing atmosphere consisted of heating up to the varying temperatures at a speed of 10oC/minute, heating under this condition at varying periods, performing a defined number of boost and diffusion processes at the varying temperatures and cooling to room temperatures under the same condition. The carburized surfaces were observed with the Olympus SC50 optical microscope and the hardness distribution of the carburized layer was inspected with a Vickers FM 700 micro-hardness tester. The as-synthesized and purified CNT samples showed higher hardness on the surface of the mild steel than the amorphous carbon. In the same vein, the change in the microstructures of vi the steel samples indicated that good and improved surface hardness was obtained in this work with the reinforcements but with purified CNT having the highest peak surface hardness value of 191.64 ± 4.16 GPa at 800oC, as-synthesized CNT with 177.88 ± 2.35 GPa and amorphous carbon with 160.702 ± 5.79 GPa which are higher compared to the values obtained at 750oC and that of the original substrate which had a surface hardness of 145.188 ± 2.66 GPa. The percentage hardness obtained for the reinforcement with the amorphous carbon, the CNT and the pCNT showed an increase of 5.47%, 10.04% and 15.77% respectively at 750oC when compared to that of the normal substrate carburized without reinforcements. Furthermore, at 800oC, the reinforcement with the amorphous carbon, the CNT and the pCNT show a percentage hardness increase of 7.04%, 14.68% and 22.05% when compared to that of the normal substrate carburized without reinforcements. Comparing the reinforcement potential of the amorphous carbon, the CNT and the pCNT at 750oC, the percentage hardness reveal that using pCNT displayed an increase of 10.89% over that of amorphous carbon and of 6.37% over that of CNT. Effect of Semi-Solid Processing on Microstructural Evolution and Mechanical Behavior of Austenitic Stainless Steel

In view of the significant advantages offered by semi-solid processing, such as reduction in number of intermediate processing steps and energy input, and the potential for improving component complexity, it is of paramount interest to develop indigenous technology for semi-solid forming of steels, especially nuclear grade steels. For adopting semisolid processing as an alternative method of manufacturing of steels, it is essential to study the amenability of the steel for the process, understand the fundamental mechanisms of micro structural evolution and evaluate the mechanical properties of the steel after processing. To achieve this goal, the present work attempts to appraise the amenability of a low-carbon variant of 18%Cr-8%Ni austenitic stainless steel (304L SS) for semi-solid processing. Among the many requirements of the feedstock in semi-solid processing, a key feature that makes it amenable for semi-solid processing is the unique microstructure containing solid spheroids in a liquid matrix, thereby enabling thixo-tropic behaviour in the alloy. To understand the micro structural evolution in the steel, during major steps of semi-solid processing (partial melting, soaking and solidification), several experiments are carried out by varying the key parameters such as temperature, soaking time and cooling rate. Experimental results are analyzed in details to specify the effects of these parameters on the microstructure of semi-solid processed steel. The analysis indicates different phase transformation sequences during solidification of the steel from its semi-solid state. On the basis of experimental results, mechanism for micro structural evolution during partial melting and subsequent solidification of 304L SS is proposed. The effect of soaking time on the size and shape of the solid globules is analyzed using the theory of anisotropic Ostwald ripening. The semi-solid processing parameters, such as soaking time and temperature, are found to have significant influence on the globule distribution, globule shape, ferrite distribution and dislocation density, which in turn govern the tensile behaviour and mechanical properties of the steel after processing. Semi-solid processed 304L SS exhibits lower yield strength, ultimate tensile strength and higher strain hardening in temperature range 303–873K compared to as-received (rolled and subsequently annealed) 304L SS. However, semi-solid processed steel shows higher uniform elongation and fracture strain compared to the as-received steel. A pronounced effect of semi-solid processing is also found on the high temperature plasticity and dynamic recrystallization pattern. This work demonstrates the amenability of 300 series austenitic stainless steels for semi-solid processing. The investigation provides the significant insight into the mechanism of micro structural evolution in austenitic stainless steels during semi-solid processing and the important information on the mechanical properties and plastic flow behavior of the semi-solid processed steel. The results give crucial inputs for the optimization of processing parameters for obtaining the desired property in the product, and also for deciding the potential industrial application of the process.

Performance characterisation of duplex stainless steel in nuclear waste storage environment

The majority of UK’s intermediate level radioactive waste is currently stored in 316L and 304L austenitic stainless steel containers in interim storage facilities for permanent disposal until a geological disposal facility has become available. The structural integrity of stainless steel canisters is required to persevere against environmental degradation for up to 500 years to assure a safe storage and disposal scheme. Hitherto existing severe localised corrosion observances on real waste storage containers after 10 years of exposure to an ambient atmosphere in an in-land warehouse in Culham at Oxfordshire, however, questioned the likelihood occurrence of stress corrosion cracking that may harm the canister’s functionality during long-term storage. The more corrosion resistant duplex stainless steel grade 2205, therefore, has been started to be manufactured as a replacement for the austenitic grades. Over decades, the threshold stress corrosion cracking temperature of austenitic stainless steels has been believed to be 50-60°C, but lab- and field-based research has shown that 304L and 316L may suffer from atmospheric stress corrosion cracking at ambient temperatures. Such an issue has not been reported to occur for the 2205 duplex steel, and its atmospheric stress corrosion cracking behaviour at low temperatures (40-50°C) has been sparsely studied which requires detailed investigations in this respect. Low temperature atmospheric stress corrosion cracking investigations on 2205 duplex stainless steel formed the framework of this PhD thesis with respect to the waste storage context. Long-term surface magnesium chloride deposition exposures at 50°C and 30% relative humidity for up to 15 months exhibited the occurrence of stress corrosion cracks, showing stress corrosion susceptibility of 2205 duplex stainless steel at 50°C.The amount of cold work increased the cracking susceptibility, with bending deformation being the most critical type of deformation mode among tensile and rolling type of cold work. The orientation of the microstructure deformation direction, i.e. whether the deformation occurred in transverse or rolling direction, played vital role in corrosion and cracking behaviour, as such that bending in transverse direction showed almost 3-times larger corrosion and stress corrosion cracking propensity. Welding simulation treatments by ageing processes at 750°C and 475°C exhibited substantial influences on the corrosion properties. It was shown that sensitisation ageing at 750°C can render the material enhanced susceptible to stress corrosion cracking at even low chloride deposition densities of ≤145 µm/cm². However, it could be shown that short-term heat treatments at 475°C can decrease corrosion and stress corrosion cracking susceptibility which may be used to improve the materials performance. Mechanistic understanding of stress corrosion cracking phenomena in light of a comprehensive microstructure characterisation was the main focus of this thesis.
