Process Optimization in Machining: An Applied Research Approach

<p>The objective of this research was to work with industrial partners to develop and apply innovative and intelligent improvement to their production processes in order to achieve a higher level of productivity and quality while lowering cost.</p> <p>Two projects were completed and are discussed in this work. The first project was focused on improving tooling in a milling process of high value parts by varying coatings and geometries of the tooling. The second project involved implementing statistical process control (SPC) using control charts and process capability metrics through customized software.</p> <p>In the first project, the industrial partner was experiencing rapid wear of tools when milling NiCrMoV steel. A detailed material characterisation study revealed the likely cause was the presence of un-tempered martensite having high hardness. Cutting tools were then chosen to compare the performance of tools with varying rake angle and coating; where all other geometry/features were identical. It was found that the best performing tooling had a relatively more aggressive rake angle at 16º, and a PVD coating consisting of TiAlN + Al<sub>2</sub>O<sub>3 </sub>+ ZrN; showing a tool life 300% greater than the baseline tooling. Inspection of the worn tools by SEM, EDX, and Raman spectroscopy revealed that the Al<sub>2</sub>O<sub>3</sub> and ZrN coating layers detached long before the failure.</p> <p>In the second project, software was developed collaboratively with an industrial partner for a CNC turning process. The process was semi-automated, and used 100% inspection of parts. Part measurement data was recorded by the software, allowing for SPC to be applied to identify common-cause sources of variation. The software was then able to make offset recommendations in real-time to correct for variation. Providing process history for quality assurance (QA) also allowed for identifying of several areas for improvement in the process which were corrected, considerably reducing variability.</p> / Master of Applied Science (MASc)

An evaluation of separation methods for the selective coagulation of ultrafine coal

A novel technique for selectively coagulating and separating coal from dispersed mineral matter has been developed at Virginia Tech. The process, which is known as Selective Hydrophobic Coagulation (SHC), differs from oil agglomeration, shear or polymer flocculation, and electrolytic coagulation processes in that it does not require reagents or additives to induce the formation of coagula. In most cases, simple pH control is all that is required to (i) induce the coagulation of coal particles and (ii) effectively disperse particles of mineral matter. If the coal is oxidized, a small dosage of reagents may be used to enhance the coagulation process. During the SHC development, it was discovered that the hydrophobic coagula were very difficult to separate from dispersed mineral matter due to their very small size and their susceptibility to breakage. Using the SHC technique, an evaluation of new methods for coagula recovery was conducted. In this effort, several methods for improving the separation of the coal coagula from dispersed mineral matter were examined. These included lamella thickening, centrifugal sedimentation, vacuum filtration, drum screening, and froth flotation. Each separation method was optimized using statistically-designed test matrices to determined the best separation method based on overall process performance. The thickener was found to be the best method for separating hydrophobic coagula from dispersed mineral matter based on overall process performance (e.g., recovery and grade), unit capacity, and engineering feasibility. Further testing of the thickener separation unit was conducted in an attempt to improve the process performance and the unit throughput. / Master of Science

Alternative welding methods for nitrogen alloyed steel / Alternativa svetsmetoder för kvävelegerat stål

This project explores the feasibility of the solid-state welding method direct-drive friction welding to be used as a joining method for the nitrogen alloyed steel Uddeholm Vanax SuperClean, produced via processes based on powder metallurgy. Vanax SuperClean cannot be welded using fusion welding methods where the base material melts, due to nitrogen escaping the material, resulting in inferior quality welds. The cost of the material motivates the use of Vanax SuperClean for critical parts in applications, combined with a less costly material for the remaining parts, causing alternative joining methods to be examined. Vanax SuperClean is friction welded to itself and to Uddeholm steel types Stavax ESR and UHB 11. Samples are prepared for a number of examinations. Microstructures of the samples are examined using microscopy, microhardness testing is carried out per the Vickers principle, retained austenite is measured using X-ray diffraction and tensile testing of the welded samples is performed. Defect-free welds are produced in all examined samples, showing that the method is suitable for Vanax SuperClean and that no preheating or slow cooling of workpieces are necessary. The possibility of using friction stir welding as a joining method for Vanax SuperClean is discussed. / Detta projekt undersöker möjligheten att använda trycksvetsningsmetoden friktionssvetsning som sammanfogningsmetod för det kvävelegerade pulvermetallurgiskt framställda stålet Uddeholm Vanax SuperClean. Vanax SuperClean kan inte svetsas med smältsvetsmetoder där grundmaterialet smälter, på grund av kvävgasbildning som resulterar i undermåliga svetsfogar. Kostnaden för materialet motiverar användandet av Vanax SuperClean för kritiska delar i applikationer, kombinerat med ett mindre kostsamt material till övriga delar, vilket föranleder undersökning av alternativa sammanfogningsmetoder.
