Otimização das condições de refrigeração / lubrificação no processo de retificação cilíndrica de mergulho

Diante disto, na procura incessante por processos mais capazes e econômicos é que as empresas vêm buscando a otimização da retificação, por exemplo, através da redução da quantidade de fluido de corte a ser utilizada. Desta forma este projeto pretendeu explorar o conceito da utilização racional de fluidos de corte no processo de retificação, e a utilização de defletores aerodinâmicos para minimizar os efeitos das camadas de ar provindas da rotação do rebolo. Foram utilizados dois fluidos de corte (uma solução sintética e um óleo emulsionável), duas ferramentas abrasivas (um rebolo convencional e outro superabrasivo de CBN com ligante vitrificado), um bocal convencional (para o sistema de lubri-refrigeração convencional) e um bocal otimizado de formato arredondado (para o sistema otimizado, que conta ainda com o emprego ou não dos sistemas defletores). Nas condições de aplicação otimizada, fez-se quatro variações da velocidade de saída do fluido, partindo-se de uma relação unitária (velocidade de saída do fluido de corte igual à velocidade de corte do rebolo), tentando verificar se uma velocidade de fluido um pouco menor poderia afetar negativamente às variáveis de saída analisadas (força tangencial de corte, energia específica de retificação, emissão acústica, rugosidade, desgaste diametral, circularidade, tensão residual e microscopia eletrônica de varredura), com o intuito de se buscar a mínima quantidade de fluido de corte possível de ser aplicada sem prejudicar o processo e a qualidade final das peças. Thus, companies are looking for the optmization of the grinding process, for example, through the reduction of the amount of cutting fluid used as the incessant search for more capable and economical processes takes place. Therefore, this project intended to explore the concept of the rational use of cutting fluids in the grinding process, and the utilization of the aerodynamics deflectors to minimize the effects of the air layers created by the grinding wheel rotation. Two cutting fluids (a synthetic cutting fluid and an emulsion oil), two grinding wheels (a conventional and other CBN superabrasive grinding wheel with vitrified bond), a conventional nozzle (for the conventional system of coolant and lubrication) and an optimized nozzle with round format (that was used with and without the deflector system) were used. For conditions of optimized coolant and lubrication, four variations of the coolant jet speed were developed, starting from the unitary relationship (coolant jet speed equal to the wheel peripheral speed), trying to verify whether a minor coolant jet speed could affect negatively the output variables (tangential cutting force, grinding specific energy, acoustic emission, roughness, diametrical wear of grinding wheel, roundness, residual stress and scanning electron microscopy), with the intention of looking for the minimal quantity of cutting fluid that can be applied without harming the process and the final quality of the workpieces. The results showed the efficiency of the aerodynamic deflectors in the optimized coolant/lubrication for all the machining conditions. Adequação ambiental do processo de retificação através de um novo conceito de fluido de corte / Environmental adequacy of the grinding process through a new concept of grinding fluid

O uso do processo de retificação está em crescimento na indústria de processamento de metais e junto com este crescimento há um aumento no consumo de fluidos de corte que são utilizados para minimizar o calor gerado neste processo. Estes atuam através da lubrificação da peça e ferramenta e também pelo seu poder de refrigeração. Embora os fluidos possuam a capacidade de melhorar o processo de retificação, em contrapartida, eles geram alguns problemas, tais como agressão ao ambiente através do seu descarte e causam danos à saúde do operador. Devido à necessidade crescente de adequação aos requisitos atuais de segurança do operador e ao meio ambiente, novas combinações de tipos de rebolos e fluidos de corte estão sendo procuradas. Os rebolos de CBN permitem que uma maior quantidade de calor seja removida da região de corte através da própria ferramenta superabrasiva. Quando combinados com óleos integrais, os mais agressivos ao ambiente, os rebolos de CBN mostraram resultados muito satisfatórios. O mesmo não ocorre com os fluidos à base de água. Dessa forma fica clara a necessidade de desenvolvimento tecnológico de novas possibilidades de fluidos com alta lubricidade e característica biodegradável. Fundamentado nesta necessidade, este projeto de doutoramento foi proposto, o qual tem como objetivo avaliar as influências que os diferentes tipos de fluidos existentes no mercado exercem em rebolos de CBN, através de análises químicas e físicas e também o desenvolvimento de um fluido de corte alternativo. Tal fluido deve ser formulado a base de óleo vegetal, possuir característica de lubrificação e não agredir o meio ambiente. Para avaliar se realmente os grãos de CBN reagem com a água presente nos fluidos solúveis foram realizados testes de retificação com uma menor quantidade de água (aproximadamente 50 litros) e também em um reator químico onde foi simulada condição ideal onde a reação química entre o CBN e a água é mais propicia a acontecer. Para comparação do desempenho dos diferentes fluidos foram realizados testes em retifica cilíndrica CNC de alta velocidade com rebolos de CBN. A nova formulação foi caracterizada com análises químicas e físicas, tais como viscosidade, pH, resistência à corrosão e biodegradabilidade. O desempenho mecânico do novo fluido foi avaliado através de testes de retificação plana e comparado com outros fluidos existentes no mercado. Os parâmetros de saída usados para comparação do desempenho mecânico foram rugosidade da peça e desgaste do rebolo de CBN. Os resultados obtidos permitiram concluir que os grãos de CBN não reagem com a água nas condições de retificação estudadas, o que indica que se pode usar fluido de corte solúvel na retificação com rebolos de CBN. O fluido de corte desenvolvido neste trabalho, quando usado na concentração 21% forneceu resultados semelhantes aos melhores fluidos e ao mesmo tempo preenche os requisitos ambientais. / The application of the grinding process is growing in the metal working industry and with this growth there is an increase in the amount of cutting fluid used to minimize the heat generated in this process. These fluids act by lubricating the wheel-workpiece interface and by conducting heat away and cooling the grinding area. Although the fluids possess the ability to improve the grinding process, on the other hand, they generate some problems; such as damage to the environment when disposed and to the operator\'s health during their use. Due to the growing need to adapt current safety standards regarding operators and environment, new combinations of wheel types and cutting fluids are being sought. As a result, the grinding process is being optimized by adopting grinding strategies that lead to a decrease in the energy expend during the cutting process, and its rapid dissipation out of the grinding zone. These procedures include the use of CBN wheels, which allow a larger amount of heat to be removed from cutting area through the tool. Therefore it is clear the necessity of a technological development of new cutting fluids with high lubrication ability and biodegradable characteristics. Based on this necessity this PhD project was proposed, wich aims to evaluate the influence of different types of cutting fluids available in the market on the CBN wheel, by chemical and physical analyses. Also the development of alternative cutting fluid based vegetable oil, which have lubricant ability and is not aggressive to the environment. In order to evaluate if the CBN grains react with the water in soluble fluids, grinding tests were carried out using a low amount of water (approximately 50 liters) and also reaction was simulated in a chemical reactor under ideal conditions. CNC cylindrical grinding tests were performed to compare the different cutting fluids. Chemical and physical analyses, such as viscosity, pH, rust inhibitor and biodegradability characterized the new formulation. The mechanical performance of the new cutting fluid was evaluated through conventional surface grinder and compared with other grinding fluids existent in the market. The parameters used to compare the mechanical performance were the workpiece roughness and the CBN wheel wear. Based on these experimental results, the following conclusions can be drawn: The CBN grains don\'t react with water under the evaluated grinding conditions, which indicates that soluble cutting fluid can be used in CBN grinding process. The proposed cutting fluid, when used in concentration of 21% gave results similar to the best commercial fluids and at the same time it accomplishes environment requirements. The soluble fluid based on sulfonate castor oil is easily biodegradable and is not aggressive to the environment.

The Correlation between the Penetration Force of Cutting Fluid and Machining Stability

The purpose of this thesis is to investigate the correlation between the penetration force of cutting fluids and machining stability. General studies are made to understand the classification of cutting fluids based on their chemical compositions. It is summarized why the proper selection of cutting fluid for different machining processes is important. The role of cutting fluids in machining process is documented as well as other related issues such as delivery methods, storage, recycling, disposal and failure modes. The uniqueness of this thesis is that it constructs a new mathematical model that would help to explain and quantify the influence of the penetration force of cutting fluid on machining stability. The basic principles of milling process, especially for thin wall machining are reviewed for building the mathematical model. The governing equations of the mathematical model are derived and solved analytically. The derived solutions are used to construct the stability charts. The results show that there is a direct correlation between the machining stability and the changes of the penetration force of the cutting fluid. It is shown that the machining stability region is narrowed as the penetration force of the cutting fluid increases while other machining variables are assumed to be constant. This narrowness of the stability region is more obvious at spindle speed over 6000 rpm.

Comparação entre os métodos convencional e com bocal modificado de aplicação de fluido de corte no processo de retificação cilíndrica interna /

Resumo: Um processo muito utilizado na indústria metal-mecânica em geral para fabricação de componentes de responsabilidade é a operação de retificação cilíndrica interna de precisão, este processo é utilizado, por exemplo, na fabricação de anéis de rolamento e outros componentes. Atualmente a evolução das máquinas permitiu o aprimoramento deste processo no que diz respeito ao posicionamento e à rigidez do sistema máquina-peça-ferramenta, porém ainda são enfrentados grandes problemas quanto à lubrificação e refrigeração, principalmente no que diz respeito à utilização de fluidos de corte. Este trabalho visa o estudo do comportamento da operação de retificação cilíndrica interna de mergulho a alta velocidade, no processo de acabamento de um aço endurecido SAE 52100, utilizando-se um rebolo convencional e dois métodos de refrigeração: o método de refrigeração convencional e com um bocal modificado. O motivo para o emprego de um bocal modificado reside no fato de se encontrar uma alternativa viável para uma possível substituição do método convencional que consome grande quantidade de fluido, já que estes têm se tornando nas últimas décadas um grande problema para as indústrias, devido aos enormes dados ambientais e humanos que causam. Para efetivar a comparação entre os métodos de refrigeração foram analisados os dados a respeito da rugosidade, erros de circularidade e desgaste diametral do rebolo, além de análise de microdureza e MEV das amostras retificadas para os métodos de refrigeração citados anteriormente. Analisando os resultados a quebra de barreira aerodinâmica e a melhor eficiência da penetração do fluido de corte na região de contato entre o rebolo e a peça foi maior quando se utilizou o bocal modificado com vazão de 21 1/min (25 m/s); os resultados de rugosidade, erro de circularidade e desgaste do rebolo foram sempre... Aplicação de técnicas de usinagem anbientalmente amigáveis no processo de torneamento radial do aço SAE 1045

O torneamento radial é um processo de usinagem usado na indústria metal mecânica para o corte de peças, abertura de canais ou faceamento. Esta pode ser considerada uma operação crítica devido à forma geométrica da ferramenta e aos movimentos de corte. Isto gera a necessidade de aplicação de fluidos de corte, normalmente em abundância, na região de corte. Considerando como funções destes fluidos o arrefecimento, a lubrificação e a expulsão do cavaco, sua aplicação durante essa operação é de suma importância. Várias pesquisas visam restringir o uso de tais fluidos, seja por critérios econômicos, ambientais ou sanitários. Neste contexto, o uso da técnica de mínima quantidade de lubrificante (MQL) vem ganhando espaço nos meios produtivos. Embora seja aplicada há anos em diferentes processos de usinagem, existem poucos relatos sobre a aplicação de MQL em operações de torneamento radial; no mesmo seguimento, a aplicação de ar comprimido (ACO) vai ao encontro do conceito de usinagem ambientalmente amigável. Assim, este trabalho apresenta uma análise comparativa na aplicação de lubrificantes em abundância (ABD), em MQL e o uso de ACO no torneamento radial do aço SAE 1045 para diferentes condições de corte. Na investigação, foram consideradas as forças geradas durante o processo, as rugosidades e o desvio dimensional das superfícies usinadas, e o desgaste da ferramenta. Observou-se que os esforços gerados com MQL foram similares ou inferiores aos gerados com ABD. A mesma tendência foi observada no perfil de rugosidade, predominando valores inferiores. O MQL possibilita um corte mais estável durante a vida da ferramenta, reduzindo a ocorrência de desgaste e prolongando sua vida útil, minimiza a oscilação axial e a flexão da ferramenta, reduz as rugosidades e minimiza os desvios dimensionais. Assim, pode-se afirmar que a aplicação da técnica por MQL é viável no torneamento radial do aço SAE 1045. / Radial turning is a machining process used in the metalworking industry for parting off, grooving or facing operations. This can be considered a critical operation due to the geometric shape of the tool and the cutting movements. This generates the need for application of cutting fluids, usually in abundance, in the cutting region. Considering as functions of these fluids the cooling, lubrication and expulsion of the chip, their application during this operation is of paramount importance. Several researches aim to restrict the use of such fluids, either by economic, environmental or sanitary criteria. In this context, the use of the minimum quantity of lubricant (MQL) technique has been gaining ground in the productive media. Although it has been applied for years in different machining processes, there are few reports on the application of MQL in radial turning operations; at the same time, the application of compressed air (ACO) meets the concept of environmentally friendly machining. Thus, this work presents a comparative analysis on the application of abundant lubricants (ABD) in MQL and the use of ACO in radial turning of SAE 1045 steel for different cutting conditions. In the investigation, the forces generated during the process, the roughness and the dimensional deviation of the machined surfaces and the tool wear were considered. It was observed that the machining forces generated with MQL were similar or inferior to those generated with ABD. The same tendency was observed in the profile of roughness, predominating lower values. MQL enables a more stable cut during tool life, reducing the occurrence of wear and extending tool life, minimizes axial oscillation and tool flexion, reduces roughness and minimizes dimensional deviations. Thus, it can be indicated that the application of the technique by MQL is feasible in the radial turning of SAE 1045 steel.

DESIGN AND TESTING OF LOW DIVERGENCE ELLIPTICAL-JET NOZZLES FOR USE IN CREEP-FEED GRINDING

A novel method was developed to design and fabricate nozzles capable of producing low-divergence fluid jets. Nozzle apertures were elliptical, and jets exhibited elliptical cross-sections with divergence varying predictably between 0 and 13°. Nozzle aperture aspect ratios varied from 1.00 to 2.45, area was equivalent to that of a 6mm diameter circle. An elliptical jet was developed with 0.4° and 0.9° divergence in the major and minor axes, respectively. Performance of this elliptical nozzle was compared to that of a circular nozzle via profiled creep-feed grinding trials. Results indicate the circular nozzle performs similarly to the horizontal ellipse; the vertical ellipse frequently caused wheel breakdown. Optimized cutting parameters: wheel speed 23m/s, cut depth 1.78mm, feed rate 200mm/min, jet pressure 3.21MPa or greater. Experiments were performed on a Blohm Planomat 408 CNC grinding machine using CimTech 310 cutting fluid. Nozzle experiments used a Brix concentration of 6.1%, grinding experiments used 3.1%.

Aplicação de técnicas de usinagem anbientalmente amigáveis no processo de torneamento radial do aço SAE 1045

O torneamento radial é um processo de usinagem usado na indústria metal mecânica para o corte de peças, abertura de canais ou faceamento. Esta pode ser considerada uma operação crítica devido à forma geométrica da ferramenta e aos movimentos de corte. Isto gera a necessidade de aplicação de fluidos de corte, normalmente em abundância, na região de corte. Considerando como funções destes fluidos o arrefecimento, a lubrificação e a expulsão do cavaco, sua aplicação durante essa operação é de suma importância. Várias pesquisas visam restringir o uso de tais fluidos, seja por critérios econômicos, ambientais ou sanitários. Neste contexto, o uso da técnica de mínima quantidade de lubrificante (MQL) vem ganhando espaço nos meios produtivos. Embora seja aplicada há anos em diferentes processos de usinagem, existem poucos relatos sobre a aplicação de MQL em operações de torneamento radial; no mesmo seguimento, a aplicação de ar comprimido (ACO) vai ao encontro do conceito de usinagem ambientalmente amigável. Assim, este trabalho apresenta uma análise comparativa na aplicação de lubrificantes em abundância (ABD), em MQL e o uso de ACO no torneamento radial do aço SAE 1045 para diferentes condições de corte. Na investigação, foram consideradas as forças geradas durante o processo, as rugosidades e o desvio dimensional das superfícies usinadas, e o desgaste da ferramenta. Observou-se que os esforços gerados com MQL foram similares ou inferiores aos gerados com ABD. A mesma tendência foi observada no perfil de rugosidade, predominando valores inferiores. O MQL possibilita um corte mais estável durante a vida da ferramenta, reduzindo a ocorrência de desgaste e prolongando sua vida útil, minimiza a oscilação axial e a flexão da ferramenta, reduz as rugosidades e minimiza os desvios dimensionais. Assim, pode-se afirmar que a aplicação da técnica por MQL é viável no torneamento radial do aço SAE 1045. / Radial turning is a machining process used in the metalworking industry for parting off, grooving or facing operations. This can be considered a critical operation due to the geometric shape of the tool and the cutting movements. This generates the need for application of cutting fluids, usually in abundance, in the cutting region. Considering as functions of these fluids the cooling, lubrication and expulsion of the chip, their application during this operation is of paramount importance. Several researches aim to restrict the use of such fluids, either by economic, environmental or sanitary criteria. In this context, the use of the minimum quantity of lubricant (MQL) technique has been gaining ground in the productive media. Although it has been applied for years in different machining processes, there are few reports on the application of MQL in radial turning operations; at the same time, the application of compressed air (ACO) meets the concept of environmentally friendly machining. Thus, this work presents a comparative analysis on the application of abundant lubricants (ABD) in MQL and the use of ACO in radial turning of SAE 1045 steel for different cutting conditions. In the investigation, the forces generated during the process, the roughness and the dimensional deviation of the machined surfaces and the tool wear were considered. It was observed that the machining forces generated with MQL were similar or inferior to those generated with ABD. The same tendency was observed in the profile of roughness, predominating lower values. MQL enables a more stable cut during tool life, reducing the occurrence of wear and extending tool life, minimizes axial oscillation and tool flexion, reduces roughness and minimizes dimensional deviations. Thus, it can be indicated that the application of the technique by MQL is feasible in the radial turning of SAE 1045 steel.
