Design of a universal inductive charging system for electric vehicles

A promising method for charging batteries of electric vehicles (EV) is inductive power transfer (IPT), also known as inductive charging. IPT, a convenient, safe, and aesthetic method of charging EVs, inductively transfers high-frequency AC power in the transmitting pad, or coil, to the receiving pad, or coil. However, the application of IPT entails several practical limitations. For example, misalignment of the coils and varied charging distance (air gap) between the coils change the magnetic coupling effect between the transmitting and receiving coils. As a result, system stability decreases because the electrical characteristics in different charging cycles vary. Previous research has rarely proposed an adaptive and effective method to solve the problems of varied coupling. Many EV models, however, exist on the market and more will be released in the future. A universal charger suitable for charging various models of EVs will have broad applications, especially in public charging areas. Therefore, we must design a universal inductive charger capable of providing stable charging voltage to various loads, even with influences by varied magnetic coupling. Also important is the design standard of on-board chargers used for universal inductive charging. The design schemes of the universal inductive charger and on-board chargers can be used as references for the future development of the entire EV inductive charging system.

Wireless Inductive Charging for Electrical Vehicules : Electromagnetic Modelling and Interoperability Analysis / Analyse d'Interopérabilité d'un Système de Recharge Sans Contact pour le Véhicule Electrique

Le développement de la recharge sans contact de batteries comporte divers avantages pour les véhicules électriques. Cette solution est facile à utiliser, robuste et résistante aux intempéries par rapport aux câbles généralement utilisés. Le principe est basé sur le couplage magnétique entre un émetteur et un récepteur. L'objectif de cette thèse est de contribuer à proposer une norme pour permettre l’interopérabilité, c’est-à-dire, permettre à plusieurs émetteurs de fonctionner avec des récepteurs de différents fournisseurs. Comme le système doit aussi être tolérant au positionnement et doit respecter les recommandations concernant l’exposition humaine, de nombreuses configurations doivent être envisagées. Dans cette thèse, une modélisation avancée et fiable du système complet est proposée. La méthode des éléments finis est exploitée pour déterminer les caractéristiques électriques du coupleur inductif (inductances propres et mutuelles, facteur de couplage) dans différentes configurations de positionnement et d’interopérabilité. Ces valeurs permettent le dimensionnement du convertisseur à résonance. A ce stade différentes topologies de compensation sont considérées. Un modèle analytique au premier harmonique est mis en œuvre pour comparer les topologies et déterminer la fréquence de résonance globale du système. Un modèle circuit du système complet est ensuite développé pour évaluer précisément les courants et tensions. Enfin, un algorithme de régulation basé sur une méthode MPPT (Maximum Power Point Tracking) est évalué pour le réglage automatique de fréquence. A partir des courants calculés à la fréquence de résonance pour un point de fonctionnement nominal et grâce au modèle éléments finis incluant le châssis du véhicule le champ magnétique rayonné est calculé et comparé aux valeurs limites recommandées. A chaque étape de la modélisation, la sensibilité du système aux paramètres de configuration (positionnement, interopérabilité) est analysée. Des mesures effectuées au niveau du coupleur inductif et sur le système complet sont aussi utilisées dans l’analyse et permettent de valider le modèle / Development of contactless battery charging is an opportunity for electric vehicles. Compared to regular plugin cables, this solution is easy to use, robust and weather resistant. The power is transferred thanks to the magnetic coupling of inductive coils and a reduced magnetic circuit. The aim of this thesis is to contribute to propose a standard that would make possible to couple emitters with receivers from different suppliers, that is, to insure interoperability. As the system should also be tolerant to positioning and should respect human exposure recommendations, many configurations must be tested. In this thesis, an advanced and reliable modeling of the whole system is proposed. Using the finite element methods, the electrical characteristics (self, mutual inductances and coupling factor) of the inductive coupler are computed for different geometric and interoperability configurations. These values allow the dimensioning of the resonant converter. At this stage, different compensation topologies are considered. It is shown that the global resonant frequency can be derived and the topologies compared from a classical first harmonic approximation and analytical model. Then, a circuit model of the full system is developed in order to evaluate precisely the currents and voltages. Finally, the performance of a Maximum Power Point Tracking as frequency regulation algorithm is evaluated. From the currents computed at resonant frequency for the nominal operating point and the finite element model of the coupler, including the chassis of the vehicle, the radiated magnetic field is evaluated in order to check safety compliance. At each step of the modeling, the sensitivity of the system to the configuration parameters (positioning, interoperability) is analyzed. Measurements at the coupler level and for the full system are also used in this analysis and allow validating the model

Electric Vehicle (EV) Wireless Chargers: Design And Optimization

Wireless charging of the EVs offers a convenient, reliable, and automatic charging of the autonomous vehicles without user interference. The focus of this thesis is the design and optimization of new structures for stationary EV wireless charging applications. The fundamentals of the Wireless Power Transfer (WPT) system and its main components including the magnetic couplers, transmitter and receiver power converters, and control methods are studied in depth. The requirements of the EV wireless charging application and design criteria are discussed in detail. The advantages and disadvantages of each topology are highlighted, and possible candidates for EV wireless charging applications are selected. Optimization of the resonant networks in terms of maximum efficiency and misalignment tolerance is studied. Different resonant topologies are studied in detail and their sensitivity functions are extracted. For each topology, an efficiency model is presented that includes the inverter, resonant capacitors, resonant inductor, diode-bridge, and core and conduction losses. Each topology is optimized with two different objective functions and the results are compared through the simulation and experiments. According to the optimization results, suitable topologies for the EV wireless charging application are selected. In order to increase the power density of the wireless charging system, and save ferrite material, integrated inductors into the magnetic couplers are proposed. In this structure, the DC-DC inductor is integrated into the receiver main coil and the resonant inductor is integrated into the transmitter coil. This integration introduces new challenges to the design of the resonant network and magnetic coupler due to the unwanted cross-coupling effect. To address this issue, the fully integrated magnetic structure is optimally designed to have minimum cross-coupling. Moreover, the resonant network is designed based on an optimization problem that includes the cross-coupling into the system equations to ensure maximum efficiency. The proposed fully-integrated magnetic structure is built and experimental tests are presented to validate the performance of the proposed magnetic structure and its optimization method. To reduce the implementation cost, size and weight a PCB-based magnetic coupler is proposed to replace the Litz wire in the magnetic coupler of the WPT system. Moreover, the proposed PCB-magnetic coupler increases the repeatability of the design and reduces manufacturing errors. The PCB-based magnetic coupler is studied through Finite Element Analysis (FEA) to minimize the AC resistance of the coil. Different parameters such including the number of the PCB layers, copper cross-section, and layer thickness are studied in detail to evaluate their effect on the coil resistance. Thermal analysis is performed to ensure the feasibility of the design under different loading conditions. A 3.3 kW/85 kHz wireless charging system is built and experimental tests are presented. A novel modular resonant topology for fast wireless charging is proposed. A modular structure offers reliability, scalability, and better thermal management. The proposed topology is made by multi-parallel inverter legs connected to an LCC resonant network. The outputs of the resonant networks are connected in parallel to feed the transmitter coil with a high excitation current. The proposed modular system is compared with a conventional system and it showed superior performance in different aspects. / Thesis / Doctor of Philosophy (PhD)

In the first part, the steps of the design process is worked out and the necessary system requirements are analyzed. How driver behaviour and parking alignment affects inductive charging systems for electric vehicles

Inductive charging, a form of wireless charging, uses an electromagnetic field to transfer energy between two objects. This emerging technology offers an alternative solution to users having to physically plug in their electric vehicle (EV) to charge. Whilst manufacturers claim inductive charging technology is market ready, the efficiency of transfer of electrical energy is highly reliant on the accurate alignment of the coils involved. Therefore understanding the issue of parking misalignment and driver behaviour is an important human factors question, and the focus of this paper. Two studies were conducted, one a retrospective analysis of 100 pre-parked vehicles, the second a dynamic study where 10 participants parked an EV aiming to align with a charging pad with no bay markings as guidance. Results from both studies suggest that drivers are more accurate at parking laterally than in the longitudinal direction, with a mean lateral distance from the centre of the bay being 12.12 and 9.57 cm (retrospective and dynamic studies respectively) compared to longitudinally 23.73 and 73.48 cm. With current inductive charging systems having typical tolerances of approximately ±10 cm from their centre point, this study has shown that only 5% of vehicles in both studies would be aligned sufficiently accurately to allow efficient transfer of electrical energy through induction.

La mise en oeuvre des véhicules électriques dans le secteur du transport de fret présente une solution durable qui répond aux objectifs environnementaux et économiques. Cette thèse s'oriente dans cette direction, elle porte sur l'étude des problèmes de transport électrique selon deux niveaux décisionnels à savoir le niveau stratégique et opérationnel.Au niveau stratégique, nous traitons le problème d'allocation des segments de recharge d'un véhicule électrique par des ondes électromagnétiques. Pour cela, nous proposons une modélisation du problème sous forme de programme mathématique mixte en nombre entier qui tient compte de la particularité du réseau routier et du véhicule. L'objectif est de déterminer; dans un réseau qui se compose de plusieurs chemins; une allocation stratégique qui constitue un compromis entre le coût d'achat du matériel de recharge et le coût de la batterie en satisfaisant un ensemble de contraintes liées au fonctionnement du système lors de l'exploitation et qui garantissent l'arrivée du véhicule à sa destination sans rupture de charge. Ainsi, nous montrons l'utilité de nos travaux dans un contexte industriel à travers le projet 'Green Truck'. Ce projet consiste à remplacer les camions à combustion par les camions électriques; adapté à la technologie d'alimentation par induction; dans la zone industrialo-portuaire du Havre. Dans cette optique et dans un premier temps, nous traitons le problème d'installation des segments de recharge dynamique. Dans un deuxième temps, nous intégrons le mode de rechargement statique dans la stratégie d'allocation. Nous adoptons la version multi-objective de l'algorithme d'optimisation par essaim de particules pour résoudre le problème. En effet, l'algorithme a montré sa robustesse et son efficacité vis-à-vis de problèmes d'optimisation non-linéaires. Après la linéarisation de notre modèle, nous comparons les résultats obtenus avec ceux issus à partir du solveur CPLEX. Nous montrons la validité des résultats obtenus à travers leur analyse et leur discussion.Au niveau opérationnel, nous étudions le problème de tournées de véhicules dans le cas d'une flott( mixte composée de véhicules électriques et à combustion, ce qui est un véritable réseau industrie rencontré dans la pratique. La particularité de notre travail réside dans la considération du cas où le émissions sont limitées par un système de plafonnement d'émissions pour les véhicule conventionnels. Afin de résoudre le modèle mathématique que nous avons élaboré, nous avons indu trois heuristiques dans l'algorithme SPEA-II qui répondent aux contraintes engendrées par la batterie limitée des véhicules électriques. Après l'analyse des performances de l'algorithme résultant, nou, concluons que l'approche de résolution permet d'achever des résultats compétitifs. / The implementation of electric vehicles in the freight transport sector presents a sustainable solution that meets environmental and economic objectives. This thesis is oriented in this direction, it deals with the study of the problems of electric transportation according to two decisional levels namely the strategic and operational levels.At the strategic level, we study the problem of the location of the wireless charging infrastructure in a transport network composed of multiple routes between the origin and the destination. To find a strategic solution to this problem, we first and foremost propose a nonlinear integer programming solution to reach a compromise between the cost of the battery, which is related to its capacity, and the cost of installing the power transmitters, while maintaining the quality of the vehicle's routing. Thus, we show the utility of our work in an industrial context through the 'Green Truck' project. This project consists of replacing diesel trucks by inductive trucks in the industrial-port area of Le Havre. Initially, we are dealing with the problem of allocation of dynamic charging segments. In a second step, we integrate the static reload mode in the allocation strategy. We adapt the multi-objective particle swarm optimization (MPSO) approach to our problem, as the particles were robust in solving nonlinear optimization problems. Since we have a multi-objective problem with two binary variables, we combine the binary and discrete versions of the particle swarm optimization approach with the multi-objective one. To assess the quality of solutions generated by the PSO algorithm, the problem is transformed into an equivalent linear programming problem and solved with CPLEX optimizer. The results are analyzed and discussed in order to point out the efficiency of our resolution method.At the operational level, we study a new version of the vehicle routing problem with a mix fleet of electric and combustion vehicles, which is a real industrial network encountered in practice. The particularity of our work lies in the consideration of the case where emissions are limited by an emission cap system for conventional vehicles. In order to solve the mathematical model that we have developed, we have included three heuristics in the SPEA-II algorithm that respond to the constraints generated by the limited battery of electric vehicles. After analyzing the performance of the resulting algorithm, we conclude that the resolution approach achieves competitive results.

Etude et modélisation d’un système de transmission d’énergie et de données par couplage inductif pour des systèmes électroniques dans l’environnement automobile / Modeling of wireless power transfer system by inductive coupling for electronic systems in automotive environment

Actuellement, les systèmes permettant de transférer de l’énergie dans le but de recharger les accumulateurs d’appareils électroniques sans l’emploi de câble se démocratisent davantage chaque jour. On comprend donc bien l’intérêt de tels systèmes dans des environnements embarqués et confinés tels que l’habitacle d’un véhicule. Le principe de l’induction magnétique réside dans un transfert de flux magnétique entre deux antennes inductives. Le champ magnétique servira de vecteur au transport d’une puissance électrique, puisque c’est au travers de cette création de flux magnétique que sera échangée ou transférée la puissance d’un émetteur vers un récepteur. Un tel système d’émission-réception de puissance utilisant le principe d’induction magnétique contient un émetteur, des antennes (bobines) inductives couplées et un récepteur. Un premier chapitre sera donc consacré à l’étude des antennes d’un point de vue théorique et technologique. Des modèles électromagnétiques d’antennes inductives seront développés, et après validation par corrélation avec des mesures électriques et électromagnétiques, ils seront employés au travers d’intenses simulations électromagnétiques. Ceci afin de montrer l’impact des paramètres définissant ces antennes inductives sur leurs comportements électrique et électromagnétique. Une fois les antennes inductives optimisées et leurs paramètres clés identifiés, on étudiera dans un deuxième temps les effets de l’induction magnétique lorsque qu’une antenne d’émission et une autre de réception sont présentées ensembles et mises en condition de transfert d’énergie. On mettra donc en évidence le principe de couplage magnétique entre les antennes ainsi que la notion de rendement de puissance appelé aussi efficacité de liaison. Les différents paramètres des antennes seront là aussi caractérisés afin d‘étudier leur influence sur le transfert d’énergie inductif. Le tout illustré de la même manière que précédemment, en s’appuyant sur d’intenses simulations électromagnétiques et des modèles validés par rapport à différentes méthodes de mesure. Ceci dans le but de comprendre les mécanismes de fonctionnement et d’optimisation d’un système de transfert d’énergie par induction magnétique ainsi que de proposer des règles générales de conception d’antennes inductives. Dans un troisième temps, on présentera les différents étages électroniques composant les systèmes de transfert d’énergie inductif. Une partie sera dédiée à la définition du point de vue système des éléments constituant la chaine complète d’émission et de réception. La conception, l’optimisation et la mesure des amplificateurs de puissance utilisés au niveau de l’émetteur seront également présentés. En effet, ces systèmes doivent être suffisamment performants afin de transférer des puissances capables d’alimenter des appareils électroniques de type téléphones tout en ayant un bilan de puissance efficace avec des pertes limitées. A partir de modèles de circuits émetteur et récepteur et en s’appuyant sur des simulations circuits, nous estimerons les bilans de puissances afin d’évaluer les performances et les limites des différents systèmes. Ces simulations une fois validées par mesures permettront de quantifier l’efficacité du transfert de puissance et proposer des voies d’optimisation. Ces systèmes et technologies sont de plus en plus utilisés pour l’électronique grand public et il existe actuellement plusieurs standards régissant le transfert d’énergie inductif. Les différentes études présentées dans cette thèse seront donc orientées vers ces différentes normes, et des analogies seront réalisées tout le long du mémoire afin de mettre en exergue leurs différents principes de fonctionnement. / Nowadays there is a strong demand of systems allowing to transfer energy in a wirelessly way to small electronic devices. So we can well understand the interest of such systems in embedded environments such as vehicle cockpit. The principle of magnetic induction comes from a magnetic flux exchange between two inductive antennas. The magnetic field will be used to transport an electrical power from an emitter to a receiver. These systems using the magnetic induction to transfer energy contain an emitter, inductive antennas (coils) and a receiver. A first chapter will be dedicated to the antennas employed in inductive wireless power transfer systems on theoretical and technological points of views. An electromagnetic modeling of these inductive antennas will be realized and validated through correlation with measurements. Once the modeling process defined and the validations done, it will be used through intensive electromagnetic simulations in order to show the impact of antennas parameters on their electrical and electromagnetic performances. After the inductive antennas characterization and their key parameters identification done, we will study in a second time the magnetic induction effects when emission and reception antennas are placed together in order to realize an inductive power transfer. Notions of magnetic coupling which appears between inductive antennas and magnetic efficiency which characterizes how much quantities of power are transferred will be highlighted. In the same conditions as before, the impact of antennas parameters on the power transfer and magnetic coupling will be investigated through electromagnetic modeling of inductive antennas and the use of intensive electromagnetic simulations. Thus, we will have the opportunity to precisely understand the meaning of the inductive power transfer and the different ways of optimizations. By this way, we will also propose some general design guidelines for antennas employed in inductive wireless power transfer systems. A third chapter will be dedicated to the presentation of the different electronic stages used in inductive wireless power transfer systems. A part of it will be employed on the definitions of the different elements allowing the wireless power transfer on a system approach. The design, optimization and measurement of power amplifiers used on the emission stage will be presented too.. Indeed, it is necessary to have efficient power amplification in order to transfer the required power to different receivers such as phones at the same time to limit the power losses. From circuit modeling of different emitter and receiver and with circuit simulations, we will develop power budgets in order to evaluate the performances and limits of these systems. Once the simulation validated by measurement, we will be able to quantify the total power transfer efficiency and propose optimization ways. Because of the current existence of different inductive wireless power standards on the industrial market for electronic consumer, analogies with them will be done all along the different steps of this thesis in order to highlighted their different functioning principles.

It entails a certain development in the area of positioning and multi-functional appliances. The thesis itself deals with the concrete shape execution of multi-touch educational console as well as seat in the form of gym ball. Short video cut from the area of interactive media forms a part of my work too.
