Characterisation of Non-metallic Inclusions in Special Steels using Electrolytic Extraction

When producing high strength special steels strict requirements are in place to assure the quality of the final product, both in terms of harmful elements and  the  content  of  non-metallic  inclusions  (NMI).  Achieving  cleanliness  is a  gradual  process  where all  the  steps  of  the  production  process  are  inter- connected, meaning that it is crucial to know the influence of each step in order to assure the contents of the final product.  The purpose of this thesis was to investigate the presence of non-metallic inclusions in wear plate steel, produced through two different process routes, one with an added round of Ca treatment and vacuum treatment. The  investigations  were  performed  using  electrolytic  extraction  of  in- clusions  followed  by  analysis  with  a  scanning  electron  microscope  (SEM). Backscattered electrons (BSE) were used for imaging and morphology anal- ysis and composition analysis was performed using energy dispersive spec- troscopy (EDS). Four different types of inclusions were found in the samples, whereof only one type is present in liquid steel.  It was found that the ini- tial Ca treatment stabilised the composition for the vacuum treated samples, while the sizes of the inclusions found in these samples were scattered.  The reverse was observed in the reference samples, where compositions were scat- tered but a mode value could be found for inclusion size at around 2.5 µm. Inclusions in the reference samples were found to have an average composi- tion lying outside the desired liquid region, not achieving full modification of harmful inclusions, while only modified inclusions could be found in vacuum treated samples. Additionally, around 70% of the analysed inclusions in the vacuum treated samples could be found in the liquid region. It was also found that the use of an electrolytic extraction method was appropriate for the investigated steel grade, while highlighting the need for some parameter adjustments to be made for future investigations in order to extract a sufficient number of inclusions. / Vid tillverkning av höghållfasta specialstål ställs stränga krav för att säkerställa kvaliteten på slutprodukten, både vad gäller skadliga element och innehållet av  icke-metalliska  inneslutningar  (NMI).  Att  uppnå  renlighet  är  en  gradvis  process  där alla  steg  i  produktionsprocessen  är  sammankopplade,  vilket innebär  att  det  är avgörande  att  känna  till  varje  stegs  inverkan  för  att säkerställa innehållet i slutprodukten.  Syftet med detta examensarbete var att  undersöka  förekomsten  av icke-metalliska  inneslutningar  i  slitplåtsstål, producerade genom två olika processvägar, en med en extra omgång av Ca- behandling och vakuumbehandling. Undersökningarna  utfördes  med  hjälp  av  elektrolytisk  extraktion  av  inneslutningar  följt  av  analys  med  ett  svepelektronmikroskop  (SEM).  Tillbakaspridda  elektroner  (BSE)  användes  för  avbildning  och  morfologianalys och sammansättningsanalys utfördes med användning av energidispergerande spektroskopi (EDS). Fyra olika typer av inneslutningar hittades i proverna, varav  endast  en  typ  förekommer  i  flytande stål.    Det  visade  sig  att  den initiala  Ca-behandlingen  stabiliserade sammansättningen  för  de  vakuumbehandlade proverna, medan storleken på inneslutningarna som hittades i dessa prover var spridda.  Det omvända observerades i referensproverna, där sammansättningarna  var  spridda  men  ett  modvärde  kunde hittas  för  inneslutningsstorleken  på  cirka  2,5  µm. Inneslutningar  i referensproverna visade sig  ha  en  genomsnittlig  sammansättning  som  låg  utanför  den  önskade flytande  regionen,  där  fullständig  modifiering  av  skadliga inneslutningar  inte uppnåtts, medan endast modifierade inneslutningar kunde hittas i vakuumbehandlade prover.  Dessutom kunde cirka 70% av de analyserade inneslutningarna i de vakuumbehandlade proverna hittas i den flytande regionen. Det visade sig också att användningen av en elektrolytisk extraktionsmetod var lämplig för den undersökta stålsorten, samtidigt som behovet av att göra vissa parameterjusteringar inför framtida undersökningar framhölls, för att kunna extrahera en tillräcklig mängd inneslutningar.

Investigation of the effects of calcium treatment on inclusion morphology in low-alloy steels

Monitoring the non-metallic inclusions formed in steels is of the utmost importance. In fact, inclusions, depending on their type, can affect both the properties of the steel and its processing. Once the most problematic inclusions have been detected, solutions can be found and applied to counter the arising issues. One such solution is the addition of calcium during ladle treatment to modify the inclusions shapes and avoid the precipitation of problematic inclusions. The focus was put on the detection, analysis and calcium addition countermeasure of inclusions. No clear conclusion could be drawn as to the effects of calcium addition on the inclusions, due to the very high zirconium content of the inclusions. A high zirconium content has a significant impact on the thermodynamics governing inclusion formation and prevents reliable analysis of the results. After discussion with the company, it has been found that the zirconium is not present in the steel grade but instead originates from the samplers that were used. / Övervakning av icke-metalliska inneslutningar som bildas i stål är av yttersta vikt. Faktum är att inneslutningar, beroende på typ, kan påverka både stålets egenskaper och dess bearbetning. När de mest problematiska inneslutningarna har upptäckts kan lösningar hittas och tillämpas för att motverka de uppkomna problemen. En sådan lösning är att tillsätta kalcium under skänkbehandlingen för att ändra inneslutningarnas form och undvika utfällning av problematiska inneslutningar. Fokus låg på detektering, analys och kalciumtillsats som motåtgärd för inneslutningar. Ingen tydlig slutsats kunde dras om effekterna av kalciumtillsats på inneslutningarna, på grund av inneslutningarnas mycket höga zirkoniuminnehåll. En hög zirkoniumhalt har en betydande inverkan på den termodynamik som styr bildandet av inneslutningar och förhindrar en tillförlitlig analys av resultaten. Efter diskussion med företaget har det visat sig att zirkoniumet inte finns i stålsorten utan istället härrör från de provtagare som användes.

An Experimental Study to Improve the Casting Performance of Steel Grades Sensitive for Clogging

In this study, the goal is to optimize the process and to reduce the clogging tendency during the continuous casting process. The focus is on clogging when the refractory base material (RBM) in the SEN is in contact with the liquid steel. It is difficult or impossible to avoid non-metallic inclusions in the liquid steel, but by a selection of a good RBM in the SEN clogging can be reduced.   Different process steps were evaluated during the casting process in order to reduce the clogging tendency. First, the preheating of the SEN was studied. The results showed that the SEN can be decarburized during the preheating process. In addition, decarburization of SEN causes a larger risk for clogging. Two types of plasma coatings were implemented to protect the RBM, to prevent reactions with the RBM, and to reduce the clogging tendency. Calcium titanate (CaTiO3) mixed with yttria stabilized zirconia (YSZ) plasma coatings were tested in laboratory and pilot plant trials, for casting of aluminium-killed low-carbon steels. For casting of cerium alloyed stainless steels, YSZ plasma coatings were tested in laboratory, pilot plant and industrial trials. The results showed that the clogging tendency was reduced when implementing both coating materials.   It is also of importance to produce clean steel in order to reduce clogging. Therefore, the steel cleanliness in the tundish was studied experimentally. Estudo de viabilidade de produção de um vergalhão de aço dual-phase com alto teor de silício via termodinâmica computacional

Com o envelhecimento das estruturas de concreto armado, ficou evidente sua deterioração num período de tempo muito menor do que o previsto, pois sempre foram consideradas construções de elevada vida útil. Entre os fenômenos de maior gravidade para a sua estabilidade estrutural está a corrosão das armaduras de aço. Visando melhorar o desempenho das construções, aumentando a vida útil e diminuindo custos com manutenção, esta dissertação propõe o desenvolvimento de um vergalhão com melhor resistência à corrosão, de microestrutura dual-phase. O objetivo principal foi propor uma rota de produção viável, agregando o mínimo de custo possível, de forma a se obter um produto competitivo. A simulação da produção do vergalhão, desde o refino na aciaria, passando por tratamento térmico e propriedades mecânicas, foi realizada com auxílio da termodinâmica computacional, através do software FactSage. A simulação consistiu de três etapas: 1) determinação das temperaturas A1 e A3 e janelas de tratamento térmico; 2) cálculo das propriedades mecânicas a partir de modelos empíricos; 3) comportamento das inclusões durante o refino, durante a solidificação e durante a laminação. O estudo das inclusões é importante porque os aços simulados possuem alto teor de silício (de 1% a 2,5% em massa), podendo precipitar óxidos sólidos nos moldes de lingotamento contínuo. O estudo termodinâmico apontou que a produção de vergalhões com aços dual-phase com alto teor de silício é possível e sugere-se a fabricação pela seguinte rota: aciaria elétrica convencional, com ajuste final do teor de silício após a desoxidação e adição de alumínio controlada para obter inclusões com 15% a 25% de Al2O3, ajuste da escória, rica em CaO, de maneira a obter inclusões favoráveis ao lingotamento contínuo e laminação, e após o último passe de laminação, têmpera por resfriamento em água online (Thermex/Tempcore). / With the aging of reinforced concrete structures, their premature wearing became evident. Among the phenomena of greater severity to the structural stability of buildings is the corrosion of the steel rebar. To improve the performance of these structures, increase their service life and reduce maintenance costs, this work proposes the development of a rebar with better corrosion resistance, with a dual-phase microstructure. The main objective was to propose a viable production route, which adds the least possible cost, so as to obtain a competitive product. The thermodynamic simulation of the rebar manufacturing, from steelmaking to heat treatment and mechanical properties was carried out with the aid of computational thermodynamics using the FactSage software. The simulation consisted of three steps: 1) determining the temperatures A1 and A3 and the heat treatment windows; 2) calculating the mechanical properties from empirical models; 3) analyzing the behavior of inclusions during refining, solidification and hot-rolling. The study of the inclusion system is important because the simulated steels have high silicon content (from 1% to 2.5% by weight) and solid oxides may precipitate in the continuous casting molds. As a result of the study, it was found that the production of rebars with dual-phase microstructure and high silicon content is possible and the manufacturing route proposed is as follows: conventional electric steelmaking, with final adjustment of the silicon content after deoxidation and controlled addition of aluminum to obtain inclusions with 15% to 25% of Al2O3, refining slag rich in CaO, in order to obtain inclusions favorable to continuous casting and hot-rolling, and direct water quenching after the final rolling step (Thermex / Tempcore processes).

Some aspects of non-metallic inclusions during vacuum degassing in ladle treatment : with emphasize on liquid CaO-Al2O3 inclusions

The present thesis was to study non-metallic inclusions during vacuum degassing in ladle treatment. Emphasize was mostly given to liquid CaO-Al2O3 inclusions. A series of industrial experiments were carried out at Uddeholm Tooling AB, Hagfors, Sweden. To gain an insight into the industrial findings, laboratory investigations were also performed. Large number of steel samples were collected and examined. Liquid calcium aluminate inclusions with low SiO2 and high SiO2 were often found with spinel inclusions before vacuum degassing. Laboratory experiments showed that spinel would react with the dissolved Ca in the liquid steel forming calcium aluminate inclusions. This laboratory results agreed with the industrial observation that spinel phase was quite often found in the center of the calcium aluminate phase. After vacuum degassing, most of the inclusions were calcium aluminate liquid inclusions. When dissolved Al level was low, 2 types of liquid calcium aluminate inclusions with considerably different SiO2 contents were found to coexist even at the end of the process. In view of the lack of the thermodynamic data for SiO2 activities in the low silica region, thermodynamic measurements were conducted in the CaO-Al2O3-SiO2-MgO system. The experimental results could reasonably explain the coexistence of the two types of the liquid oxide inclusions. While the total number of inclusions decreased during vacuum degassing, the number of bigger inclusions (&gt;11.3 μm) increased generally in used ladles. This finding was in accordance with the previous studies, wherein, ladle glaze was found to be responsible for the supply of bigger inclusions. The behaviors of several types of inclusions in liquid steel were examined using a laser scanning confocal microscope (LSCM). While alumina inclusions tended to impact on each other, agglomerate and grow very quickly, none of the other types of inclusions, such as spinel and calcium aluminate was observed to agglomerate. The results of LSCM study agreed well with the industrial observation. Examination on a huge number of inclusions did not show any indication of impact and physical growth of the inclusions, except the alumina inclusions. The removal of inclusions around open-eye in a gas-stirred ladle was experimentally studied by a cold model with oil and water. Most of the simulated inclusions were brought up to the oil phase by gas-water plume. Inclusion removal into oil layer took place when the inclusions passed through the sphere-bed of the oil layer around the open-eye. A calculation showed that the contribution of metal-gas plume in inclusion removal was much larger than that of buoyancy mechanism. The results of the industrial experiments revealed that the inclusions distribution strongly depended on stirring condition. When a ladle was stirred by both gas and induction, inclusion removal near slag layer was significant. / QC 20100803

A Study on the Correlation between Ladle Glaze and Non-Metallic Inclusions in the Ladle Treatment

In the present thesis, the correlation between ladle glaze and non-metallic inclusions in the ladle treatment was studied. A number of industrial trials with full scale ladle and laboratory works were performed to investigate the inclusions in the ladle treatment. BaO was used as tracer in the ladle slag to investigate the effect of slag on inclusion composition and the formation of non-metallic inclusions by ladle glaze. BaO was detected in the inclusions of all followed heats. This observation showed strong evidence for the generation of non-metallic inclusions by the ladle glaze. The increase of the fractions of BaO containing inclusions and their average content of BaO in the first heat with tracer suggested that the effect of slag on the composition of inclusions was a very slow process. The detachment of ladle glaze and the chemical transformations of oxide solution in the MgO matrix were investigated. The experimental results evidently showed that the ladle glaze could be the source of inclusions continually during the ladle treatment. Samples of liquid oxide solution to simulate the liquid oxide inclusions carried over from EAF were equilibrated with molten steel under controlled atmosphere. The results along with thermodynamic calculation suggested that the SiO2 content of inclusions from EAF could be considerably reduced by dissolved aluminium in the steel. This would explain the vanishing of inclusions containing high SiO2 content after deoxidation. Due to the lack of experimental data, the viscosities of slags in the Al2O3-CaO-MgO-SiO2 system were measured using the rotating cylinder method in the temperature range of 1720 to 1910 K. Eight different slag compositions related to the secondary steel making operations were selected. Viscosities in this system and its sub-systems were expressed as a function of temperature and composition based on the viscosity model developed earlier at KTH. The activities of oxide components in the Al2O3-CaO-MgO-SiO2 systems at 1873 K were measured by equilibrating liquid slag and metal. Either silicon or copper was used as the metal phase and the oxygen partial pressure was controlled with different mixing rates of Ar and CO gas flow in equilibrium with graphite. Iso-activity lines were drawn from the measured activity values in the isothermal section of the slag systems. Nine series of industrial trials were carried out using the same ladle in each series to examine the effect of ladle slag on the number of non-metallic inclusions in the next heat. It was found that the number of inclusions increased with SiO2 content of the ladle slag in the previous heat. No clear trends were found for the effects of viscosity and MgO activity of the previous slag on the number of inclusions. Theoretical analysis based on the experimental results suggested that the formation of 2CaO∙SiO2 followed but the dusting of the compound made the refractory more porous, which was reasonable for the number of non-metallic inclusions.

Estudo da evolução das inclusões do Aço SAE 8620 com o tratamento de inclusões com cálcio em escala laboratorial

O tratamento de inclusões com cálcio é uma ferramenta poderosa para a produção de aços mais limpos e com melhores propriedades mecânicas. A simulação em laboratório do processo industrial tem sua importância na possibilidade de estudar as reações e interações químicas do tratamento de inclusões no aço líquido. Esse tipo de estudo é possível através do uso de experimentos associados entre fornos a cálculos termodinâmicos. Dessa forma, os objetivos deste trabalho foram: 1) Avaliar - em escala laboratorial - a evolução de inclusões modificadas com a adição de cálcio no banho do aço SAE 8620; 2) Comparar os resultados obtidos com simulações via termodinâmica computacional; 3) Consolidar uma metodologia para estudo de inclusões em escala laboratorial. Para isso, foram executadas corridas em um forno elétrico resistivo de escala de laboratório. As matérias-primas utilizadas foram: ferro com alta pureza e as ferroligas usadas na indústria. Houve injeção de alumínio e cálcio no aço líquido. Na análise química do aço foram considerados os elementos de liga de rotina de produção inclusive os teores de cálcio e oxigênio total. Nas análises de inclusões foram avaliados, via MEV/EDS: composição química, morfologia, distribuição de fases e tamanho.Para calcular o equilíbrio termodinâmico entre aço líquido e inclusões não-metálicas - via termodinâmica computacional - foram utilizados os bancos de dados do software FactSage. Observou-se a modificação química das inclusões com a adição de cálcio, formando diferentes tipos de cálcio-aluminatos, como previsto. Devido à presença de enxofre, verificou-se a formação de sulfetos de cálcio e manganês associados aos cálcio-aluminatos. Também obteve-se uma boa correlação entre os resultados calculados via termodinâmica computacional e a literatura consultada. / The inclusion treatment with calcium is a powerful tool for the production of cleaner steels with improved mechanical properties. The simulation in laboratory of the industrial process has its importance in the possibility of studying the reactions and chemical interactions of the inclusions treatment in the liquid steel. This kind of study is just possible through the use of experiments associated with furnaces and thermodynamics simulations. This way, the aims of this work were: 1) to evaluate - in laboratorial scale - the evolution of inclusions modified with the calcium addition in the SAE 8620 steel bath; 2) to compare the results obtained with computational thermodynamics simulation; 3) to consolidate a methodology for study inclusions in laboratorial scale. Trials in a electrical resistive furnace in laboratory scale were carried out. The raw materials used were: high purity iron and ferroalloys used in the industry. It had also injection of aluminium and calcium in the liquid steel. In the chemical analysis of the steel it was considered the common alloying elements of steel including calcium and total oxygen. In the inclusions analysis were evaluated by SEM/EDS: chemical composition, morphology, phases distribution and size. To calculate the thermodynamic balance between liquid steel and nonmetallic inclusions - by computational thermodynamics simulation - the FactSage data bases software were used. The chemical modification of the inclusions with calcium addition was observed, forming different types of calcium-aluminates, as predicted. Due to sulphur presence it was verified the formation of calcium and manganese sulphides associates with calciumaluminates. Also it was obtained a good correlation between these results, calculated by computational thermodynamics and literature.

Para isso, foram executadas corridas em um forno elétrico resistivo de escala de laboratório. As matérias-primas utilizadas foram: ferro com alta pureza e as ferroligas usadas na indústria. Houve injeção de alumínio e cálcio no aço líquido. Na análise química do aço foram considerados os elementos de liga de rotina de produção inclusive os teores de cálcio e oxigênio total. Nas análises de inclusões foram avaliados, via MEV/EDS: composição química, morfologia, distribuição de fases e tamanho.Para calcular o equilíbrio termodinâmico entre aço líquido e inclusões não-metálicas - via termodinâmica computacional - foram utilizados os bancos de dados do software FactSage. Observou-se a modificação química das inclusões com a adição de cálcio, formando diferentes tipos de cálcio-aluminatos, como previsto. Devido à presença de enxofre, verificou-se a formação de sulfetos de cálcio e manganês associados aos cálcio-aluminatos. This way, the aims of this work were: 1) to evaluate - in laboratorial scale - the evolution of inclusions modified with the calcium addition in the SAE 8620 steel bath; 2) to compare the results obtained with computational thermodynamics simulation; 3) to consolidate a methodology for study inclusions in laboratorial scale. Trials in a electrical resistive furnace in laboratory scale were carried out. The raw materials used were: high purity iron and ferroalloys used in the industry. It had also injection of aluminium and calcium in the liquid steel. In the chemical analysis of the steel it was considered the common alloying elements of steel including calcium and total oxygen. In the inclusions analysis were evaluated by SEM/EDS: chemical composition, morphology, phases distribution and size. To calculate the thermodynamic balance between liquid steel and nonmetallic inclusions - by computational thermodynamics simulation - the FactSage data bases software were used. The chemical modification of the inclusions with calcium addition was observed, forming different types of calcium-aluminates, as predicted. Due to sulphur presence it was verified the formation of calcium and manganese sulphides associates with calciumaluminates. Also it was obtained a good correlation between these results, calculated by computational thermodynamics and literature.

Estudo de viabilidade de produção de um vergalhão de aço dual-phase com alto teor de silício via termodinâmica computacional

Com o envelhecimento das estruturas de concreto armado, ficou evidente sua deterioração num período de tempo muito menor do que o previsto, pois sempre foram consideradas construções de elevada vida útil. Entre os fenômenos de maior gravidade para a sua estabilidade estrutural está a corrosão das armaduras de aço. Visando melhorar o desempenho das construções, aumentando a vida útil e diminuindo custos com manutenção, esta dissertação propõe o desenvolvimento de um vergalhão com melhor resistência à corrosão, de microestrutura dual-phase. O objetivo principal foi propor uma rota de produção viável, agregando o mínimo de custo possível, de forma a se obter um produto competitivo. A simulação da produção do vergalhão, desde o refino na aciaria, passando por tratamento térmico e propriedades mecânicas, foi realizada com auxílio da termodinâmica computacional, através do software FactSage. A simulação consistiu de três etapas: 1) determinação das temperaturas A1 e A3 e janelas de tratamento térmico; 2) cálculo das propriedades mecânicas a partir de modelos empíricos; 3) comportamento das inclusões durante o refino, durante a solidificação e durante a laminação. O estudo das inclusões é importante porque os aços simulados possuem alto teor de silício (de 1% a 2,5% em massa), podendo precipitar óxidos sólidos nos moldes de lingotamento contínuo. O estudo termodinâmico apontou que a produção de vergalhões com aços dual-phase com alto teor de silício é possível e sugere-se a fabricação pela seguinte rota: aciaria elétrica convencional, com ajuste final do teor de silício após a desoxidação e adição de alumínio controlada para obter inclusões com 15% a 25% de Al2O3, ajuste da escória, rica em CaO, de maneira a obter inclusões favoráveis ao lingotamento contínuo e laminação, e após o último passe de laminação, têmpera por resfriamento em água online (Thermex/Tempcore). / With the aging of reinforced concrete structures, their premature wearing became evident. Among the phenomena of greater severity to the structural stability of buildings is the corrosion of the steel rebar. To improve the performance of these structures, increase their service life and reduce maintenance costs, this work proposes the development of a rebar with better corrosion resistance, with a dual-phase microstructure. The main objective was to propose a viable production route, which adds the least possible cost, so as to obtain a competitive product. The thermodynamic simulation of the rebar manufacturing, from steelmaking to heat treatment and mechanical properties was carried out with the aid of computational thermodynamics using the FactSage software. The simulation consisted of three steps: 1) determining the temperatures A1 and A3 and the heat treatment windows; 2) calculating the mechanical properties from empirical models; 3) analyzing the behavior of inclusions during refining, solidification and hot-rolling. The study of the inclusion system is important because the simulated steels have high silicon content (from 1% to 2.5% by weight) and solid oxides may precipitate in the continuous casting molds. As a result of the study, it was found that the production of rebars with dual-phase microstructure and high silicon content is possible and the manufacturing route proposed is as follows: conventional electric steelmaking, with final adjustment of the silicon content after deoxidation and controlled addition of aluminum to obtain inclusions with 15% to 25% of Al2O3, refining slag rich in CaO, in order to obtain inclusions favorable to continuous casting and hot-rolling, and direct water quenching after the final rolling step (Thermex / Tempcore processes).
