Návrh technologie výroby vodícího táhla / Proposal of production technology of uni-axial rod

The thesis is focused on the proposal of production of a stamped part of the uni-axial rod located in the axle of the truck. The uni-axial rod is made of materiál S420MC with thicknes of 4 mm and the planned series production is 84 000 pieces per year for 7 years. The most difficult point for production is a collar, which create support of the bushing. It is not posibble to produce a required height with conventional one-stage process, which was experimentally verified. In the programm PAM-STAMP there was designed multiple-stage process of the production with the use of numerical simulation. The progressive die was designed for this process of the production. Maximal load of a forming press is 5 057 kN. Production will be located on the forming press Kaiser 8000-50-F5-RKM by ANDRITZ Metals. Maximum force of the forming press is 8 000 kN.

Effect of shear cutting on metal fatigue

Lightweighting of automotive and heavy-duty vehicle components is an important task that does not need any further motivation or background. It can be read in a large part of the technical papers in the field. A common approach for finding lighter solutions is to increase the material grade while decreasing the material thickness. Often in combination with design changes. For perfectly smooth components this is not an issue, but when cut edges from manufacturing processes are present the situation changes. One topic to address is that increased material grade often means increased notch and surface damage sensitivity. This has implications both on forming and fatigue. The reason for selecting a higher strength material is to allow for higher stresses in design. It has however been shown that for a given stress level the fatigue performance of a higher strength material could be worse than for a lower strength counterpart if punched holes or trimmed edges are present. This means that in the search of lower weight there is a risk of increasing stresses, and at the same time selecting a material that is less suited to handle this increase. Hence, engineers and developers are put in a position where these effects must be quantified to find the most efficient solution. This quantification is a cumbersome and expensive task, often including a considerable amount of testing. Important sources of fatigue life reduction in this context are the residual stresses in the loading direction and the surface roughness in the cut edge. This thesis aims to present an overview of metal fatigue in the context of shear cut components. Necessary knowledge regarding the shear cutting process is provided along with a description of numerical methods and considerations for process simulations. These findings are then applied to the presented papers where the first introduces a simplified approach for numerical simulation of shear cutting to obtain residual stresses. In this approach the simplification mainly lies in the failure model calibration. The second paper studies the possibility of using the obtained residual stresses together with measured values of surface roughness to quantify fatigue life reduction of shear cut specimens.

Influência dos procedimentos de corte sobre as distribuições de tensões residuais em barras redondas trefiladas de aço ABNT 1045

Reduzir custos com aumento na qualidade do produto, esses conceitos apesar de parecerem conflitantes são a base para o desenvolvimento industrial atualmente. Os conceitos desenvolvidos através das teorias da “engenharia de distorção”, que leva em consideração o processo de fabricação como um todo e que cada etapa tem alguma influencia no produto final, aparecem como uma possível solução para parte destes problemas. Neste ponto o projeto de pesquisa “Investigação e aperfeiçoamento de um processo de manufatura desde a trefilação a frio até o endurecimento por indução” (“Investigation and improvement of a manufacturing process chain from cold drawing processes to induction hardening”), fruto da colaboração internacional Brasil-Alemanha no projeto BRAGECRIM, tem como objetivo identificar os efeitos de diferentes etapas de fabricação na distorção de barras de aço ABNT 1045. O presente trabalho se insere dentro desta rota de fabricação ao analisar os efeitos de dois tipos diferentes de corte, cisalhante e abrasivo, com relação aos portadores de potenciais de distorção. Os resultados indicam que as influencias, dependendo do processo de corte, vão muito além do que a deformação de grão visível através de metalografias. Apresentando efeitos significativos, em termos de tensões residuais, até uma distância de aproximadamente 25 mm em relação à superfície cortada. / Reduce costs with increased product quality, although these concepts appear to be in conflict, currently they are the basis for industrial development. The concepts developed through theories of "Distortion Engineering", which takes into account the manufacturing process as a whole and that each step has some influence on the final product, appears as a probable solution to this problem. At this point the research project "Investigation and improvement of the manufacturing process chain from cold drawing processes to induction hardening", the result of an international collaboration between Brazil and Germany called BRAGECRIM, aims to identify the effects of different manufacturing steps on the distortion of ABNT 1045 steel bars. The present work fits within the analyzed manufacturing route aiming to characterize the effects of two different types of cutting, shearing and abrasive, with respect to carriers of potential distortion. The results indicate that the cutting method influences, depending on the cutting process, goes beyond the grain deformation, visible through metallographic pictures, and a possible distortion. Presenting significant effects, in terms of residual stresses, at a distance of approximately 25 mm from the cut surface.
