Cooled Turbine Tip Design: Aerothermal Optimization for Engine Transients

This thesis presents optimal cooled turbine tip designs that demonstrate a superior performance during an entire engine transient. The improvement of efficiency is obtained by optimizing the shape of the cooled turbine tip, considering all the phenomena associated with clearance variations. Optimal turbine blade tip designs not only enhance the aerodynamic performance, but they also reduce the thermal loads on one of the most vulnerable parts of the gas turbine. A multi-objective optimization was performed using a differential evolution strategy and Computational Fluid Dynamics software to solve Reynolds-Averaged Navier-Stokes equations. The results showed the strong impact of the over-tip coolant flows on the over-tip flow field. A detailed model for the scaling of tip convective heat flux based on Green’s functions was developed to predict the overtip heat flux at various gaps and engine conditions. The turbine aerothermal models integrated with the mathematical model of the entire engine were used to assess the effect of an improved turbine design on the overall gas turbine performance. Finally, this thesis proposes an experimental approach to validate the numerical models of the turbine aerothermal performance. This experimental procedure relies on an extensive computational analysis which resulted in the development of an unprecedented facility. This new facility, built at Purdue University, will be extensively used to evaluate transients with ad-hoc instrumentation designed using CFD. This work proposes a methodology to extrapolate the experimental results to engine conditions, in terms of aerothermal performance focusing on tip flow.

Performance evaluation of a micro gas turbine centrifugal compressor diffuser

Thesis (MScEng)--Stellenbosch University, 2013. / ENGLISH ABSTRACT: Micro gas turbines used in the aerospace industry require high performance with a compact frontal area. These micro gas turbines are often considered unattractive and at times impractical due to their poor fuel consumption and low cycle efficiency. This led to a joint effort to investigate and analyze the components of a particular micro gas turbine to determine potential geometry and performance improvements. The focus of this investigation is the radial vaned diffuser which forms part of a centrifugal compressor. The size of the diffuser is highly constrained by the compact gas turbine diameter. The micro gas turbine under consideration is the BMT 120 KS. The radial vaned diffuser is analyzed by means of 1-D and 3-D (CFD) analyses using CompAero and FINETM/Turbo respectively. The aim is to design a diffuser that maximizes the total-to-static pressure recovery and mass flow rate through the compressor with minimal flow losses. An experimental test facility was constructed and the numerical computations were validated against the experimental data. Three new diffusers were designed, each with a different vane geometry. The static-to-static pressure ratio over the radial diffuser was improved from 1.39 to 1.44 at a rotational speed of 120 krpm. The static pressure recovery coefficient was improved from 0.48 to 0.73 with a reduction in absolute Mach number from 0.47 to 0.22 at the radial diffuser discharge. / AFRIKAANSE OPSOMMING: Mikro-gasturbines wat in die lugvaart industrie gebruik word, vereis ‘n hoë werkverrigting met ‘n kompakte frontale area. Hierdie gasturbines word menigmaal onaantreklik geag weens swak brandstofverbruik en n lae siklus effektiewiteit. Dit het gelei tot ‘n gesamentlike projek om elke komponent van ‘n spesifieke mikro-gasturbine te analiseer en te verbeter. Die fokus van dié ondersoek is die radiale lem diffusor wat deel vorm van ‘n sentrifugaalkompressor. Die deursnee van die diffusor word deur die kompakte gasturbine diameter beperk. Numerical modelling of pressure rise combustion for reducing emissions of future civil aircraft

This work assesses the feasibility of designing and implementing the wave rotor (WR), the pulse detonation engine (PDE) and the internal combustion wave rotor (ICWR) as part of novel Brayton cycles able to reduce emissions of future aircraft. The design and evaluation processes are performed using the simplified analytical solution of the devices as well as 1D-CFD models. A code based on the finite volume method is built to predict the position and dimensions of the slots for the WR and ICWR. The mass and momentum equations are coupled through a modified SIMPLE algorithm to model compressible flow. The code includes a novel tracking technique to ensure the global mass balance. A code based on the method of characteristics is built to predict the profiles of temperature, pressure and velocity at the discharge of the PDE and the effect of the PDEs array when it operates as combustion chamber of gas turbines. The detonation is modelled by using the NASA-CEA code as a subroutine whilst the method of characteristics incorporates a model to capture the throttling and non-throttling conditions obtained at the PDE's open end during the transient process. A medium-sized engine for business jets is selected to perform the evaluation that includes parameters such as specific thrust, specific fuel consumption and efficiency of energy conversion. The ICWR offers the best performance followed by the PDE; both options operate with a low specific fuel consumption and higher specific thrust. The detonation in an ICWR does not require an external source of energy, but the PDE array designed is simple. The WR produced an increase in the turbine performance, but not as high as the other two devices. These results enable the statement that a pressure rise combustion process behaves better than pressure exchangers for this size of gas turbine. Further attention must be given to the NOx emission, since the detonation process is able to cause temperatures above 2000 K while dilution air could be an important source of oxygen.

Effect of Full-Annular Pressure Pulses on Axial Turbine Performance

Pulse detonation engines show potential to increase the efficiency of conventional gas turbine engines if used in place of the steady combustor. However, since the interaction of pressure pulses with the turbine is not yet well understood, a rig was built to compare steady flow with pulsing flow. Compressed air is used in place of combustion gases and pressure pulses are created by rotating a ball valve with a motor. This work accomplishes two main objectives that are different from previous research in this area. First, steady flow through an axial turbine is compared with full annular pulsed flow closely coupled with the turbine. Second, the error in turbine efficiency is approximately half the error of previous research comparing steady and pulsed flow through an axial turbine. The data shows that a turbine driven by full annular pressure pulses has operation curves that are similar in shape to steady state operation curves, but with a decrease in turbine performance that is dependent on pulsing frequency. It is demonstrated that the turbine pressure ratio increases with pulsed flow through the turbine and that this increase is less for higher pulsing frequencies. For 10 Hz operation the turbine pressure ratio increases by 0.14, for 20 Hz it increases by 0.12, and for 40 Hz it increases by 0.06. It is demonstrated that the peak turbine efficiency is lower for pulsed flow when compared with steady flow. The difference between steady and pulsed flow peak efficiency is less severe at higher pulsing frequencies. For 40 Hz operation the turbine efficiency decreases by 5 efficiency points, for 20 Hz it decreases by 9 points, and for 10 Hz it decreases by 11 points. It is demonstrated that the specific power at a given pressure ratio for pulsed flow is lower than that of steady flow and that the decrease in specific power is lower for higher pulsing frequencies. On average, the difference in specific power between steady and pulsed flow is 0.43 kJ/kg for 40 Hz, 1.40 kJ/kg for 20 Hz, and 1.91 kJ/kg for 10 Hz.

Evaluating Data Averaging Techniques for High Gradient Flow Fields through Uncertainty Analysis

Experimental data from two cold airflow turbine tests were evaluated. The two tests had different, relatively high gradient flow fields at the turbine exit. The objective of the research was to evaluate data requirements, including the averaging techniques, the number of measurements, and the types of measurements needed, for high gradient flow fields. Guidelines could then be established for future tests that could allow reduction in test time and costs. An enormous amount of data was collected for both tests. These test data were then manipulated in various ways to study the effects of the averaging techniques, the number of measurements, and the types of measurements on the turbine efficiency. The effects were evaluated relative to maintaining a specific accuracy (1%) for the turbine efficiency. Mass and area averaging were applied to each case. A detailed uncertainty analysis of each case was done to evaluate the uncertainty of the efficiency calculations. A new uncertainty analysis technique was developed to include conceptual bias estimates for the spatially averaged values required in the efficiency equations. Conceptual bias estimates were made for each test case, and these estimates can be used as guidelines for similar turbine tests in the future. The evaluations proved that mass averaging and taking measurements around the full 360 degree was crucial for obtaining accurate efficiency calculations in high gradient flow fields. In addition, circumferential averaging of wall-static pressure measurements could be used rather than measuring static pressures across the annulus of the high gradient flow field while still maintaining highly accurate efficiency calculations. These are an important finding in that considerable time and cost savings may be realized due to the decreased test time, probe measurements, and calibration requirements.

Debido a la crecientemente estricta regulación sobre emisiones contaminantes y la necesidad de satisfacer la siempre creciente demanda de movilidad sostenible, es necesario que los motores de combustión modernos reduzcan su consumo y emisiones manteniendo el rendimiento del motor. Para enfrentarse a este desafío, los ingenieros de investigación y desarrollo han redoblado sus esfuerzos a la hora de diseñar y mejorar los modelos unidimensionales, hasta el punto en el que el desarrollo de modelos 1D así como la simulación juegan un papel fundamental en los primeras etapas de diseño de nuevos motores y tecnologías. Al mismo tiempo, la tecnología de turbosobrealimentación se ha consolidado como una de las más efectivas a la hora de construir motores de alta eficiencia, lo que ha hecho evidente la importancia de comprender y modelar correctamente los efectos asociados a los turbogrupos. Particularmente, los fenómenos que ocurren en la turbina en condiciones de flujo fuertemente pulsante han demostrado ser complicadas de modelar y sin embargo decisivas, ya que los códigos de simulación son especialmente útiles cuando son diseñados para trabajar en condiciones realistas. La presión a la entrada y salida de la turbina se ha descompuesto en ondas que viajan hacia delante y hacia atrás por medio de la descomposición de presiones, empleando la componente reflejada y transmitida para verificar la bondad del modelo. El trabajo experimental de esta tesis se centra en desarrollar un nuevo método para ensayar cualquier turbina de doble entrada sometida a condiciones de flujo fuertemente pulsante. La configuración del banco de gas se ha diseñado para ser suficientemente flexible como para realizar pulsos en las dos ramas de entrada por separado, así como para usar condiciones de flujo caliente o condiciones ambiente con mínimos cambios en la instalación. Due to the increasingly stringent pollutant emission regulations and the necessity to fulfil an ever growing demand for sustainable mobility, the modern internal combustion engines are required to strongly reduce the fuel consumption and emissions, while keeping the engine performance. In order to confront this challenge, engine research and development engineers have redoubled their efforts in designing and improving one-dimensional codes, to the point that the development of 1D models and simulation campaigns play a major role in the early steps of designing new engines or technologies. At the same time as the turbocharging technology has arisen as one of the most effective and extended solutions for building high efficient engines, the importance of understanding and modelling correctly the turbocharger effects has become evident. In particular, the phenomena that occurs in the turbine under highly pulsating conditions have proven to be challenging to model and yet decisive, as simulation codes are especially useful when they are designed to work under realistic conditions. This work focusses on the improvement of current one-dimensional models as well as in the development of new solutions with the aim of contributing to a better prediction of the turbine performance under pulsating conditions. Both experimental and modelling efforts have been made in order to provide methods that are easily adaptable to different turbocharger configurations used in the industry, so they can be applied for example in single turbines and also in the increasingly used two-scroll turbine technology. Regarding the modelling work of the single entry turbine part, the work has been focused in presenting an improved version of a quasi-2D code. The validation of the model is based on the experimental data available from previous works of the literature, providing a complete comparison between the quasi-2D and a classic 1D model. By means of a pressure decomposition, the pressure at the turbine inlet and outlet has been split into forward and backward travelling waves, employing the reflected and transmitted components to verify the goodness of the model. The experimental work of the thesis is centred in developing a new method in order to test any two-scroll turbine under highly pulsating flow conditions. The gas stand setup has been designed to be flexible enough to perform pulses in both inlet branches separately as well as to use hot or ambient conditions with minimal changes in the installation. The experimental campaign is used to fully validate an integrated 1D twin-scroll turbine model with special focus in the reflected and transmitted components for analysing the performance of the model and its non-linear acoustics prediction capabilities. Finally, after the experiment and modelling work is developed, a procedure to characterise the turbine sound and noise by means of acoustic transfer matrices is presented and tested against the fully one-dimensional code. In this sense, this method provides a useful and easily-implementable tool for fast and real time simulations that applies in a practical way the modelling work exposed along this thesis. / Soler Blanco, P. Techno-economic studies of environmentally friendly Brayton cycles in the petrochemical industry

Brayton cycles are open gas turbine cycles extensively used in aviation and industrial applications because of their advantageous volume and weight characteristics. With the bulk of waste exhaust heat and engine emissions associated, there is need to be mindful of environmentally-friendliness of these engine cycles, not compromising good technical performance, and economic viability. This research considers assessment of power plants in helicopters, and aeroderivative industrial gas turbines combined-heat-and-power (ADIGT-CHP) in the petrochemical industry. Thus, it consists of two parts: part A focuses on performance analysis of helicopter gas turbines, while part B entails technoeconomic and environmental risk assessment of ADIGT-CHP in the petrochemical industry. The investigation encompasses comparative assessment of simple cycle (SC) and advanced gas turbine cycle options including the component behaviours and the environmental and economic analysis of the systems. The advanced cycles considered include: recuperated (RC), intercooled (IC), intercooled-recuperated (ICR), and low pressure compressor zero-staged (LPC-ZS), cycles. The helicopter engines are analysed and subsequently converted to small-scale ADIGT engines. Also, modelling combined-heat-and-power (CHP) performances of small-scale (SS), and large-scale (LS) ADIGT engines is implemented. More importantly, a large part of the research is devoted to developing a techno-economic model for assessing, predicting, and comparing viability of simple and advanced cycle ADIGT-CHP in the petrochemical industry in terms of net present value (NPV), internal rate of return (IRR), and simple payback period (SPBP). The techno-economic performances of the ADIGT-CHP cycles are measured against the conventional case of grid power plus on-site boiler. Besides, risk and sensitivity of NPV with respect to uncertain changes in grid electricity cost, gas fuel cost, emission cost, and electricity export tariff, are investigated. Two case studies underlie the development of the techno-economic model. One case study demonstrates the application of the model for large-scale (LS) ADIGT-CHP, and the other for small-scale (SS) ADIGT-CHP, all in the petrochemical industry. By so doing, techno-economic and environmental risk analysis framework (a multi-disciplinary preliminary design assessment tool comprising performance, emissions, economic, and risk modules) is adapted to ADIGT-CHP in the petrochemical industry, which is the aim of this research. The investigation and results led to the conclusions that advanced cycle helicopter and ADIGT engines exhibit higher thermal efficiencies than simple cycle, and that savings exist in operational costs of ADIGT-CHP above the conventional case. Thus, for both SS ADIGT-CHP, and LS ADIGT-CHP cases, all ADIGT-CHP cycles are profitable than the conventional case. For LS ADIGT- CHP category, the IC ADIGT-CHP is the most profitable, whereas for SS ADIGT-CHP category, the RC ADIGT-CHP is the most profitable. The contribution to knowledge of this research is the development of a technoeconomic model for assessing, predicting, and comparing viability of simple and advanced cycle ADIGT-CHP in the petrochemical industry in terms of NPV, SPBP, and IRR over the conventional case of grid power plus on-site boiler. A second contribution is the derivation of simple and advanced cycle small-scale ADIGT and ADIGT-CHP from helicopter engines. Cont/D.

Experimental and Computational Analysis of an Axial Turbine Driven by Pulsing Flow

Pressure gain combustion is a form of combustion that uses pressure waves to transfer energy and generate a rise in total pressure during the combustion process. Pressure gain combustion shows potential to increase the cycle efficiency of conventional gas turbine engines if used in place of the steady combustor. However, one of the challenges of integrating pressure gain combustion into a gas turbine engine is that a turbine driven by pulsing flow experiences a decrease in efficiency. The interaction of pressure pulses with a turbine was investigated to gain physical insights and to provide guidelines for designing turbines to be driven by pulsing flow. An experimental rig was built to compare steady flow with pulsing flow. Compressed air was used in place of combustion gases; pressure pulses were created by rotating a ball valve with a motor. The data showed that a turbine driven by full annular pressure pulses has a decrease in turbine efficiency and pressure ratio. The average decrease in turbine efficiency was 0.12 for 10 Hz, 0.08 for 20 Hz, and 0.04 for 40 Hz. The turbine pressure ratio, defined as the turbine exit total pressure divided by the turbine inlet total pressure, ranged from 0.55 to 0.76. The average decrease in turbine pressure ratio was 0.082 for 10 Hz, 0.053 for 20 Hz, and 0.064 for 40 Hz. The turbine temperature ratio and specific turbine work were constant. Pressure pulse amplitude, not frequency, was shown to be the main cause for the decrease in turbine efficiency. Computational fluid dynamics simulations were created and were validated with the experimental results. Simulations run at the same conditions as the experiments showed a decrease in turbine efficiency of 0.24 for 10 Hz, 0.12 for 20 Hz, and 0.05 for 40 Hz. In agreement with the experimental results, the simulations also showed that pressure pulse amplitude is the driving factor for decreased turbine efficiency and not the pulsing frequency. For a pulsing amplitude of 86.5 kPa, the efficiency difference between a 10 Hz and a 40 Hz simulation was only 0.005. A quadratic correlation between turbine efficiency and corrected pulse amplitude was presented with an R-squared value of 0.99. Incidence variation was shown to cause the change in turbine efficiency and a correlation between corrected incidence and corrected amplitude was established. The turbine geometry was then optimized for pulsing flow conditions. Based on the optimization results and observations, design recommendations were made for designing turbines for pulsing flow. The first design recommendation was to weight the design of the turbine toward the peak of the pressure pulse. The second design recommendation was to consider the range of inlet angles and reduce the camber near the leading edge of the blade. The third design recommendation was to reduce the blade turning to reduce the wake caused by pulsing flow. A new turbine design was created and tested following these design recommendations. The time-accurate validation simulation for a 10 Hz pressure pulse showed that the new turbine decreased the entropy generation by 35% and increased the efficiency by 0.04 (5.4%).

Techno-economic studies of environmentally friendly Brayton cycles in the petrochemical industry

Brayton cycles are open gas turbine cycles extensively used in aviation and industrial applications because of their advantageous volume and weight characteristics. With the bulk of waste exhaust heat and engine emissions associated, there is need to be mindful of environmentally-friendliness of these engine cycles, not compromising good technical performance, and economic viability. This research considers assessment of power plants in helicopters, and aeroderivative industrial gas turbines combined-heat-and-power (ADIGT-CHP) in the petrochemical industry. Thus, it consists of two parts: part A focuses on performance analysis of helicopter gas turbines, while part B entails technoeconomic and environmental risk assessment of ADIGT-CHP in the petrochemical industry. The investigation encompasses comparative assessment of simple cycle (SC) and advanced gas turbine cycle options including the component behaviours and the environmental and economic analysis of the systems. The advanced cycles considered include: recuperated (RC), intercooled (IC), intercooled-recuperated (ICR), and low pressure compressor zero-staged (LPC-ZS), cycles. The helicopter engines are analysed and subsequently converted to small-scale ADIGT engines. Also, modelling combined-heat-and-power (CHP) performances of small-scale (SS), and large-scale (LS) ADIGT engines is implemented. More importantly, a large part of the research is devoted to developing a techno-economic model for assessing, predicting, and comparing viability of simple and advanced cycle ADIGT-CHP in the petrochemical industry in terms of net present value (NPV), internal rate of return (IRR), and simple payback period (SPBP). The techno-economic performances of the ADIGT-CHP cycles are measured against the conventional case of grid power plus on-site boiler. Besides, risk and sensitivity of NPV with respect to uncertain changes in grid electricity cost, gas fuel cost, emission cost, and electricity export tariff, are investigated. Two case studies underlie the development of the techno-economic model. One case study demonstrates the application of the model for large-scale (LS) ADIGT-CHP, and the other for small-scale (SS) ADIGT-CHP, all in the petrochemical industry. By so doing, techno-economic and environmental risk analysis framework (a multi-disciplinary preliminary design assessment tool comprising performance, emissions, economic, and risk modules) is adapted to ADIGT-CHP in the petrochemical industry, which is the aim of this research. The investigation and results led to the conclusions that advanced cycle helicopter and ADIGT engines exhibit higher thermal efficiencies than simple cycle, and that savings exist in operational costs of ADIGT-CHP above the conventional case. Thus, for both SS ADIGT-CHP, and LS ADIGT-CHP cases, all ADIGT-CHP cycles are profitable than the conventional case. For LS ADIGT- CHP category, the IC ADIGT-CHP is the most profitable, whereas for SS ADIGT-CHP category, the RC ADIGT-CHP is the most profitable. The contribution to knowledge of this research is the development of a technoeconomic model for assessing, predicting, and comparing viability of simple and advanced cycle ADIGT-CHP in the petrochemical industry in terms of NPV, SPBP, and IRR over the conventional case of grid power plus on-site boiler. A second contribution is the derivation of simple and advanced cycle small-scale ADIGT and ADIGT-CHP from helicopter engines. Cont/D.

In-cloud ice accretion modeling on wind turbine blades using an extended Messinger model

Wind turbines often operate under cold weather conditions where icing may occur. Icing causes the blade sections to stall prematurely reducing the power production at a given wind speed. The unsteady aerodynamic loads associated with icing can accelerate blade structural fatigue and creates safety concerns. In this work, the combined blade element-momentum theory is used to compute the air loads on the baseline rotor blades, prior to icing. At each blade section, a Lagrangian particle trajectory model is used to model the water droplet trajectories and their impact on the blade surface. An extended Messinger model is next used to solve the conservation of mass, momentum, and energy equations in the boundary layer over the surface, and to determine ice accretion rate. Finally, the aerodynamic characteristics of the iced blade sections are estimated using XFOIL, which initiate the next iteration step for the computation of air loads via combined blade element theory. The procedure repeats until a desired exposure time is achieved. The performance degradation is then predicted, based on the aerodynamic characteristics of the final iced blades. The 2-D ice shapes obtained are compared against experimental data at several representative atmospheric conditions with acceptable agreement. The performance of a generic experimental wind turbine rotor exposed to icing climate is simulated to obtain the power loss and identify the critical locations on the blade. The results suggest the outboard of the blade is more prone to ice accumulation causing considerable loss of lift at these sections. Also, the blades operating at a higher pitch are expected to accumulate more ice. The loss in power ranges from 10% to 50% of the rated power for different pitch settings under the same operating conditions.
