The thesis deals with the design, construction, production and testing of cutters with polycrystalline diamond cutting edges. Polycrystalline diamond is a suitable cutting material for machining very abrasive materials such as aluminum alloys or composite materials. The design of the tool is focused on the application of the chip breaker on the front of the tool. The aim of the solution is to reduce the cutting force in the machining of the aluminum alloy used in the aerospace industry. The first part of the thesis deals with problems related to milling technology. The practical part describes the design and construction of prototype cutting tools. Three tools were designed for experimental measurement. The technology of cutting tools made from super hardened cutting materials with laser technology is presented. The experimental part of the thesis is a measurement of the cutting force according to cutting parameters and machined material.

This study consists of theoretical and practical part. Theoretical part of study resumes properties of titanium and it alloys and mentions application field and the way of production. Study includes review of machining strategies of titanium alloys. The materials for cutting tools and various types of tool wear are included. The experimental part of study consists of two partial experiments focused on the face milling by the ball – end milling cutter. First part is focused on facial milling of the inside part of spherical surface by the ball – end milling cutter and thus its surface roughness rating. The second part of experiment focuses on the milling of flat surface by the ball – end milling cutter and consequential analysis of cutting forces when the chip thickness is variable.

Coordenação de Aperfeiçoamento de Pessoal de Nível Superior / In machining processes the main functions of cutting fluids (FC) are cooling and lubrication of the tribological system comprised of the workpiece, the chip and the cutting tool. When adequately chosen and correctly applyed they may raise tool lives, reduce machining forces and improve the surface finishing of the workpiece. However, during their use, research has demonstrated that water based cutting fluids (emulsions and solutions) become suceptible to microbiological contamination (by bacterias) that uses nutrients encountered in their composition to grow and reproduce. According to the specialised literature, the metabolic activities of these microorganisms degrade the cutting fluids, altering their chemical and phisycal properties. However, the study of this theme is limited and there is no research work that quantitatively indicates the influence of these contaminants in the machinability parameters. Therefore, the present work has the main objetctive of quantifying three machinability parameters (cutting force, surface roughness and tool life) when turning V304UF stainless steel using two water based cutting fluids (emulsion of vegetable base and semi-syntetic of mineral base). These two cutting fluids were intentionaly contaminated in an induced manner by periodic inoculations up to a mean contamination of 105 UFC/mL. With this procedure it was possible to compare the eficiency of new and contminated cutting fluids during the turning process. The results showed that the contaminated cutting fluids with 105 UFC/mL changed the pH, destabilized the emulsions and caused small changes in the machinability parameters (maching force, surface roughness and tool life), mainly under low cutting speeds and feed rates. Thus, the contamination of the cutting fluids, particularly the vegetable base ones, can promote small influences in important machinability parameters. / Em processos de usinagem as principais funções dos fluidos de corte (FC) são refrigerar e lubrificar o sistema tribológico constituído pela peça, cavaco e ferramenta. Quando escolhidos e aplicados corretamente, eles podem aumentar a vida da ferramenta, diminuir as forças de usinagem e melhorar o acabamento da peça fabricada. No entanto ao longo de sua utilização, pesquisas apontam que os FC s à base de água (emulsões e soluções) tornam-se susceptíveis a contaminação microbiológica (bactérias) que usam nutrientes encontrados em sua composição para crescerem e se reproduzirem. Segundo a literatura especializada, as atividades metabólicas destes microrganismos degradam os FC s, alterando suas propriedades físicas e químicas. Entretanto, o estudo desse assunto é limitado, e não há trabalhos que indicam quantitativamente a influência desses fluidos contaminados nos parâmetros de usinagem. Deste modo, este trabalho teve como principal objetivo quantificar três índices de usinabilidade (forças de usinagem, acabamento superficial e vida da ferramenta) no processo de torneamento do Aço Inoxidável Austenítico V304UF, utilizando dois FC s aquosos (emulsionável de base vegetal e semissintético mineral). Esses FC s foram contaminados de forma induzida através de inoculações periódicas até alcançarem o nível de contaminação média igual a 105 UFC/mL. Deste modo, foi possível comparar a eficiência dos FC s novos com os contaminados no processo de torneamento. Os resultados mostraram que as contaminações dos FC s com 105 UFC/mL, alteraram o pH do meio, desestabilizaram as emulsões e causaram pequenas mudanças nos parâmetros de forças de usinagem, rugosidade e vida da ferramenta, principalmente nas condições com baixa velocidade de corte e taxas de avanço. Assim, para baixas velocidades de corte, os fluidos de corte contaminados, principalmente de base vegetal, podem causar pequenas influências em importantes parâmetros de usinabilidade do processo. / Mestre em Engenharia Mecânica

Emprego de ferramentas estatísticas para avaliação da usinabilidade de ligas de alumínio

Fundação de Amparo a Pesquisa do Estado de Minas Gerais / The main objective of the present work is to study the effect of the input variables: mechanical properties of the workpiece (tensile strength, hardness and elongation) and cutting conditions (cutting speed, feed rate, depth of cut and lubri-cooling system) over the output variables: cutting forces, power consumption, cutting temperature, surface roughness (Ra, Rz and Rq parameters) and toolholder vibration in turning of aluminum alloys: 1350-O, 6082-T4, 6262-T6,7075-T73 e 7075-T6. This set of alloys covers a large range of properties of the aluminum alloys. A 2k factorial planning and a Central Composite Design (CCD) were used to determine the machining test conditions. After ANOVA and Regression analysis of the results, 2nd order models were generated, relating the input and the output variables for each aluminum alloy and also globally (considering the properties of the alloys). Surface Response Method SRM, level curves and gradient vector generated after the models were used to present and analyze the influence of the input variables and their interactions on the output parameters. Validated models used in a multi-response optimization process (genetic algorithm) identified the levels of the input variables that simultaneously optimize all the output parameters. The most important contribution of this work on the machining of aluminum alloys lies on its efficiency of describing the behavior of each machining characteristic (output variable) as a function of the input variable interactions within the range studied. Many researches on machining of aluminum alloys describe, in an isolated form, the behavior of the machining characteristics (output parameters) as functions of a few or only one factor, limiting the conclusions about the machinability of these alloys. In the present work it was observed that generally the machining output parameters varied individually according to the literature, however, new behavior, due to the interaction of the input variables, so far not described by previous work was presented. / Este trabalho objetiva estudar o efeito das variáveis de entrada: propriedades mecânicas da peça (resistência mecânica, dureza e alongamento) e condições de corte (velocidade de corte, avanço, profundidade de corte e sistema de lubri-refrigeração) sobre as variáveis de saída (respostas): forças de usinagem; potência de usinagem; temperatura de corte; parâmetros de rugosidade: Ra, Rz e Rq e vibração do suporte da ferramenta no torneamento das ligas de alumínio: 1350-O, 6082-T4, 6262-T6, 7075-T73 e 7075-T6. Estas ligas cobrem uma larga faixa de propriedades das ligas de alumínio. Para este estudo foi utilizado o planejamento fatorial 2k completo e o planejamento composto central (PCC), para determinar as condições de ensaios de usinagem. A partir de análise de variância e de regressão dos resultados foram gerados modelos de 2ª ordem, relacionando, em cada liga de alumínio, e também de forma global (considerando as propriedades das ligas), as respostas com as entradas. Superfícies de respostas, curvas de níveis e vetor gradiente gerados a partir desses modelos foram utilizados para apresentar e analisar as influências das entradas, por interação entre fatores, sobre as respostas. Modelos validados foram utilizados em um processo de otimização multiresposta (algoritmo genético), que identificou os níveis das entradas que otimizassem, simultaneamente, todas as respostas. A grande contribuição deste trabalho, relacionado com a usinabilidade das ligas de alumínio, repousa em sua capacidade de descrever o comportamento da característica de usinabilidade (resposta) em função das interações das entradas em sua região de variação. Muitas pesquisas envolvendo a usinagem das ligas de alumínio descrevem de forma isolada o comportamento das características de usinabilidade em função de alguns fatores ou apenas um único fator, o que limita grandemente as conclusões sobre a variação das características de usinabilidade. Neste trabalho se observou, de maneira geral, que as características de usinabilidade variaram de forma isolada com os fatores, de acordo com o registrado na literatura, mas novos comportamentos das características de usinabilidade, ainda não descritos na literatura, devido à interação entre fatores foram presenciados. / Doutor em Engenharia Mecânica

Développement et modélisation de stratégies de fraisage 5 axes de finition -Application à l’usinage de veines fermées / Development and modelling of finish milling strategies in 5 axis - Application in the machining of closed veins

La qualité des surfaces des veines fluides fermées des pièces tournantes de turbomachine participe au rendement de la turbomachine. Il est donc essentiel de maîtriser la finition des veines en usinage 5 axes avec une fraise boule. L'alliage de titane Ti6Al4V est l'un des matériaux utilisés et souffre d'une faible usinabilité. Le choix des paramètres de coupe conditionne la qualité de surface et la durée de vie de la fraise. Pour maîtriser le fraisage 5 axes, des méthodes de caractérisation de la coupe sont développées pour des trajectoires linéaire et circulaire. Les diamètres effectifs et l'épaisseur coupée sont à l'origine de plusieurs phénomènes associés à la coupe tels que la vitesse de coupe, la vitesse d'évolution de l'usure d'outil, des modes d'usinage et des efforts de coupe. Des essais font le lien entre les mesures d'efforts de coupe et d'état de surface avec les méthodes de caractérisation de la coupe. Une fois l'usinage 5 axes en fraise boule caractérisé, deux stratégies de finition multiaxes de veines fermées sont développées en gardant constantes la vitesse d'avance du point générateur et l'orientation relative de l'axe de l'outil avec la normale de la surface locale. La stratégie de tréflage se caractérise par une trajectoire continue en courbure. La stratégie de contournage hélicoïdal met en évidence des discontinuités en tangence de la trajectoire. Une méthode de lissage local de trajectoire est alors développée pour assurer un comportement cinématique et dynamique raisonnable de la machine. / The surface quality of closed fluid veins rotating parts of turbo machines participates in the machine output. It is therefore essential to control the finishing of veins in 5-axis machining with a ball end mill. The titanium alloy Ti6Al4V is one of the materials used and suffers from a poor machinability. The choice of cutting parameters affects the surface quality and the life of the cutter. In order to control the 5-axis milling, characterization methods of cutting are developed for linear and circular paths. Effective diameters and the uncut chip thickness is responsible for several phenomena associated with the cut such as the cutting speed, the speed of evolution of the tool wear, the milling modes and cutting forces. Tests are the link between measures of cutting forces and surface quality and characterization methods of cutting. Once the 5-axis machining with ball end mill characterized, two strategies of finishing closed veins in multiaxis are developed keeping constant the feed speed of the contact and the relative orientation of the tool axis with the normal the local surface. The plunge milling strategy is characterized by a curvature continuous trajectory. The helical milling strategy reveals tangent discontinuities of the trajectory. A method of local smoothing trajectory is then developed to provide a reasonable kinematics and dynamics behavior of machine.

This master's thesis deals with the broaching technology. Theoretical part includes the essay about the technology, tools and machines used for broaching. Theoretical part also describes the analysis of the broaching machine testing. Practical part is focused on the collecting, comparing and analysis of the data. These data have been collected during and after the broaching process. The supplier of the new analysed broaching machine is Stenhoj Hydraulik and the older machine has been made by Arpini. The measurements show that the increased number of broached pieces influence the cutting force and the quality of the surface due to wear of the tool which has been also monitored. The measuring dimension through the ball is almost constant. In the conclusion we evaluated the economical aspect of the results.

This thesis is focused on machining of thermal spray coatings. Particularly on testing of machining parameters and their influence on different types of abradable coatings used in the aerospace industry. The aim of research work is to test the parameters, measure cutting forces by using a dynamometer and their impact on the quality of the machined surface. Determination of the optimal machining parameters for different types of coatings based on results of measurements and the evaluation of surface quality. There are also presented techniques of thermal spray application and methods of coating evaluation. Further it describes a method of measuring cutting forces by using the dynamometer and methods of surface quality evaluation.
