Development Of Design Equations For A Square-tube Subbase Supporting A Shaft-mounted Speed Reducer

Shaft mounted speed reducers are used in material handling applications, such as conveyor systems for transporting ore out of mine shafts. A subbase joins the reducer with an electric motor, and serves to limit the misalignment between the motor shaft and the reducer input shaft. The entire assembly is supported at two points: the axis of rotation of the reducer output shaft, which is fixed, and a clevis-pin joint under the motor, which prevents rotation of the assembly about the reducer output shaft axis. In an effort to reduce the production and material costs of subbases that support shaft mounted reducers, Rexnord Corp. is implementing subbase designs that are lighter weight and easier to manufacture than current designs. Impeding the implementation of lower cost designs is the lack of an equation to properly choose subbase dimensions for acceptable values of shaft misalignment. Trial and error in subbase construction may provide designs that give acceptable results for misalignment. Given an equation, however, the weight could be minimized while still limiting misalignment at the coupling location. The project goal is to provide equations that give shaft misalignment as a function of three subbase parameters: tube thickness, mounting strap width, and end cap thickness. Developing design equations by analytical methods is investigated first. Next, finite element models are used to check the analytical results for accuracy. Finally, finite element models are used to perform design sensitivity studies where needed. The final equations for misalignment are given as functions of the three design variables. / Master of Science

Finite Element Simulations of Three-Dimensional Microstructurally Small Fatigue Crack Growth in 7075 Aluminum Alloy Using Crystal Plasticity Theory

This thesis discusses plasticity-induced crack closure based finite element simulations of small fatigue cracks in three dimensions utilizing crystal plasticity theory. Previously, modeling has been performed in two dimensions using a double-slip crystal plasticity material model. The goal of this work is to extend that research using a full three-dimensional FCC crystal plasticity material model implementation that accounts for all twelve FCC slip systems. Discussions of Python scripts that were written to perform analyses with the commercial finite element code ABAQUS are given. A detailed description of the modeling methodology is presented along with results for single crystals and bicrystals. The results are compared with finite element and experimental results from the literature. A discussion of preliminary work for the analysis of crack growth around an intermetallic particle is also presented.

Monotonic Plasticity-Damage and Fatigue Life Model Correlations on Aisi 4140 Steel

A microstructure-based plasticity-damage model is used to predict the mechanical behavior of commercially available AISI 4140 steel. Monotonic tension, compression and torsion tests were performed to obtain the set of plasticity and damage constants required for model calibration. Then, tension tests on Bridgman notched specimens were undertaken to study the damage-triaxiality dependence. Three different notch radii generated different levels of triaxiality at the notch. The modeled triaxiality-damage correlation was validated with SEM fracture surface analysis. Stress-strain correlations under different strain rate and temperature testing conditions were also studied. Little influence of the strain rate was observed. A preliminary study in high-porosity LENS materials was later performed, with satisfactory stress-strain correlation at two different temperatures on tension tests. Finally, a multistage fatigue model was used to predict life in AISI 4140 steel. The goal was to create a baseline for future application of these mathematical models into LENS manufactured materials in component design
