This master´s thesis is concerning the problem of manufacturing technology of the metal shim, which is a part of automobile brake mechanism. Shim will be made of the S460MC steel and the expected production series is 800 000 pieces per year. This quantity, demanded quality and accuracy of blank are the main reasons for application of fineblanking technology process with pressure edge. The blank will be making by triple–action press produced by Feintool, marked HFAplus4500LT. This press produces two blanks per one action.

The aim of this diploma thesis is to propose a production technology of a given part based on technological and economic factors. At first it is found, if the part is producible by fineblanking. The theoretical part of the diploma thesis is concerned with the description of the conventional sheet metal cutting theory, fineblanking theory and bending theory. In the practical part of the diploma thesis, four variants of cut-in plan are dealt with including the selection of the optimal one based on technological and economic calculations. It is the production of a PULL REAR iron made of the steel sheet 11 320.21, thickness of 3 mm and a production run of 75 000 pieces per year.

The Master´s thesis is elaborated within the framework of graduate´s study by institute of The Engineering technology and composed the technology of fineblanking process. The required component is made by stainless steel 17 240. The technological and constructional proportions were designed and calculated for required technology. The tool cuts out for one stroke one component, and is designed for mechanical three-active press MFA 1600 made by Feintool. The material’s strip of the scroll is situated in single sided rewinders QOPJ 160/650, and managed through leveling machines QRVP 160 into tools. The total force of press is 1600 kN. The main functional parts tools are made by steel 19 436, 19 437.

The part will be produced on triple-action press produced by Feintool AG Lyss. It is press GKP – F 160 with mechanical-hydraulic drive. This press and specialy create blanking tool produces two blanks per one action.

Within the literary study the comparison of the possible technologies of manufacturing has been carried out. With respect to the batch size 200 000 pieces the fineblanking technology has been chosen. For the manufacturing has been chosen HFA 700 press. The major point of diploma thesis is to design a cutting tool and create a drawing documentation. The part of the project is the technical and economical evaluation of the designed manufacturing process.

The part is made of steel EN S235JRG1 (ČSN 41 1373) with 3 mm thickness. Based on literature review with a respect to yearly volume of production (100 000 pcs/year) and surface quality has been designed new technology of fineblanking for manufacturing of the part. For the technology of fineblanking have been made technological analysis and the tool has been design regarding to the chosen fineblanking press Feintool X-TRA 320. The conclusion of the thesis deals with technical-economical evaluation of manufacturing process and also has been compared the price of the part using unconventional production technology.

Master´s thesis project elaborated within the scope of Master´s degree submits a proposal of manufacturing of sensor cover by fineblanking technology. Sensor cover is manufactured from 4 mm roll of sheet metal. The material component is microalloyed steel S355MC. Annual production batch is 800 000 pieces. Based on the literature study, several possible methods of production parts are described. After evaluation of the required accuracy, surface quality and annual production, the technology of fineblanking using V-ring has been chosen. On the basis of technological and control calculations was chosen the triple action hydraulic press HFA 4500 plus, made by Feintool with a rated power 4500 kN. Design of cutting tool has been designed with moving punch.

L'objet du présent travail est la modélisation, par simulation numérique, de la tenue mécanique de flasques de sièges automobile obtenus par semi-découpe de tôle d'acier à haute limite élastique. Des essais de compression, de traction et de cisaillement sont mis en place pour étudier l'anisotropie plastique, l'écrouissage, l'endommagement et la rupture. Des essais non proportionnels de cisaillement suivi de traction et de semi-découpe suivie de poinçonnement permettent d'investiguer l'effet de prédéformations, à bas taux de triaxialité des contraintes, sur le comportement du matériau à nouveau sollicité à un taux de triaxialité des contraintes plus élevé. Basé sur les travaux de Xue et Wierzbicki, un critère de rupture permettant de rendre compte des observations expérimentales est proposé et comparé à un modèle d'endommagement de Lemaitre. Le critère de rupture proposé est implanté dans deux logiciels de calcul par éléments finis : le logiciel Forge® dédié à la simulation de la mise en forme et le logiciel LS-Dyna® dédié à la simulation de crash. Dans un premier temps, la mise en forme par semi-découpe est simulée avec Forge®. Dans un second temps, les champs de variables d'état sont transportés du maillage résultat obtenu avec Forge®, vers le maillage d'entrée pour LS-Dyna®. Ensuite les calculs de tenue mécanique sont réalisés avec LS-Dyna®. Les résultats de calculs de tenue mécanique sont enfin comparés à des résultats expérimentaux. Ces résultats expérimentaux sont des essais de mise en forme par semi-découpe suivis d'essais d'arrachement qui reproduisent, en laboratoire, les sollicitations observées sur les pièces industrielles. / The purpose of this work is to model by digital simulation the mechanical strength of automotive seat flanges obtained by half-blanking of high yield strength steel sheets. Compression, tensile and shear tests are done in order to investigate plastic anisotropy, strain hardening, ductile damage and fracture. Non-proportional tests of shear followed by traction and of half-blanking followed by punching allow investigating the effect of predeformations at low stress triaxiality, on the behavior of the material loaded again at higher stress triaxiality. Based on the work of Xue and Wierzbicki, a fracture criterion that allows taking into account the experimental observations is proposed and compared to a Lemaitre damage model. The proposed fracture criterion is implemented in two finite element software programms: Forge®, dedicated to forming simulation and LS-Dyna®, dedicated to crash simulation. In a first step, forming by half-blanking is simulated with Forge®. In a second step, state variable fields are mapped from outcome mesh from Forge® to input mesh for LS-Dyna®. Then mechanical strength computations are performed using LS-Dyna®. Finally the mechanical strength computation results are compared to experimental results. These experimental results are forming tests by half-blanking followed by wrenching tests. These tests reproduce in the laboratory loading observed on industrial parts.
