Structural Optimization of Product Families : With Application to Vehicle Body Structures

<p>Some products share one or two modules and while developing these products, structural optimization with stiffness as the objective function can be a useful tool. There might be no or very little CAD-data available in the pre-development phase and it is not certain that existing designs can be, or is desirable to use as a reference. The main objective of this thesis is to establish an accurate and fast-to-use methodology which can be utilized while developing new cars.</p><p>In this thesis, the Volvo products S40, V50 and C70 serve as a basis for this case study. All the models are beam structures and the masses of components are added as point and line masses. Several optimization analyses are performed on one or three products exposed to seven load cases. Additional analyses with shell elements, more simplified models and changed load case balance achieved by normalization of the different load case compliances are also studied to investigate how these factors influence the results.</p><p>Analyses show that front crash to a great extent dominates the results while normalization increases the influence of the remaining load cases. Since front crash is dominating and the front area is shared in all products, the performance is remarkably similar when three products are optimized compared to separate analyses of one product. Analysis of models without added point or line masses gives a result which greatly differs from previous results and therefore shows that added masses are required. The methodology is applicable to develop products and detect new load paths through the car.</p>

Viktminskning av kniv för bockning av plåt med additiv tillverkning i plast

Detta arbete inriktar sig på bockning av plåt med hjälp av utskrivna verktyg(knivar). Dessa verktyg har som mål att bocka ett flertal 4 mm plåtar utan att deformeras och ge ett liknande resultat som ett verktyg av stål skulle ha gjort. Målet är att minska mängden material som används i ett bockningsverktyg. Det skulle sänka vikten och kostnaden samt förbättra arbetsmiljön för de som arbetar med att byta verktyg. Man vill ta reda på nackdelar och fördelar som eventuellt uppstår av att använda additiv tillverkning i denna miljö.  Dessa tas fram med hjälp av dataanalyser av material och med ett simulerat lastfall. De skrivs ut med hjälp av en 3d-skrivare och testas genom att pressas ihop i en maskin kallad för INSTRON som ger mätvärden att analysera. Flera mindre prototyper testas och en slutlig prototyp skrivs ut i fullskalig storlek. Dessa presenteras och testas hos företaget Jonsson och Paulsson tills ett godtagbart verktyg är färdigt. Projektet lyckades med detta och verktyget klarade av mål och syfte. / This work focuses on bending sheet metal using printed tools (punch). These tools aim to bend a number of 4 mm sheets without deforming and give a similar result as a steel tool would have done. The goal is to reduce the amount of material used in a bending tool. It would reduce weight and cost and improve the working environment for those working on changing tools. One wants to find advantages and disadvantages that may arise from using additive manufacturing in this environment. These are produced using data analyzes of materials and with a simulated load case. They are printed using a 3d printer and are tested by being pressed together in a machine called INSTRON that provides metrics to analyze. Several smaller prototypes are tested and a final prototype is printed in full-scale. These are presented and tested at the company Jonsson and Paulsson until a satisfactory tool is ready. Thesis includes working-out of static calculation, elaboration drawing of shape, reinforcement of solved elements and evolvement of assembly drawings. The rest of the project parts are not analysed.

The calculation of internal forces was performed in a computational program SCIA Engineer 18. Check of the pile was performed in program GEO 5. Part of the thesis is a technical report and formworks drawing and reinforcement drawing. The construction is designed and assessed according to ČSN EN 1992 - 1 - 1.

Diese Arbeit zeigt auf, wie sich entstandene Lücken in den Lastannahmen durch Simulation und Messung von Fahrzeug und Gleis analysieren, verstehen und schließen lassen. Den Kern bildet dabei der Einsatz detaillierterer Simulationsmodelle von Fahrzeug und Gleis, deren Eingangsdaten mit Hilfe von Messungen gewonnen und deren Ausgangsdaten mit ihnen verifiziert und ergänzt werden müssen. Hierfür werden Methoden und Werkzeuge entwickelt, die ein ein vielseitiges Baukastensystem für die Fahrzeuganalyse, Modellvalidierung und Datenbewertung bilden, und zu sicheren Lastannahmen für die Fahrzeugauslegung führen.

The designed parts of building are reinforced concrete two way slab with lintels above 1th floor, reinforced concrete two way cantivelered slab above ground floor, reinforced concrete point-supported slab below ground floor, reinforced concrete columns in basement, reinforced concrete staircase in basement and static check of loadbearing walls in ground floor. The thesis contains static design, which is provided in calculated software RFEM Dlubal 5.07. The result of static design is drawing documentation of these calculated elements.
