Conducted EMI Noise Prediction and Filter Design Optimization

Power factor correction (PFC) converter is a species of switching mode power supply (SMPS) which is widely used in offline frond-end converter for the distributed power systems to reduce the grid harmonic distortion. With the fast development of information technology and multi-media systems, high frequency PFC power supplies for servers, desktops, laptops and flat-panel TVs, etc. are required for more efficient power delivery within limited spaces. Therefore the critical conduction mode (CRM) PFC converter has been becoming more and more popular for these information technology applications due to its advantages in inherent zero-voltage soft switching (ZVS) and negligible diode reverse recovery. With the emerging of the high voltage GaN devices, the goal of achieving soft switching for high frequency PFC converters is the top priority and the trend of adopting the CRM PFC converter is becoming clearer. However, there is the stringent electromagnetic interference (EMI) regulation worldwide. For the CRM PFC converter, there are several challenges on meeting the EMI standards. First, for the CRM PFC converter, the switching frequency is variable during the half line cycle and has very wide range dependent on the AC line RMS voltage and the load, which makes it unlike the traditional constant-frequency PFC converter and therefore the knowledge and experience of the EMI characteristics for the traditional constant-frequency PFC converter cannot be directly applied to the CRM PFC converter. Second, for the CRM PFC converter, the switching frequency is also dependent on the inductance of the boost inductor. It means the EMI spectrum of the CRM PFC converter is tightly related the boost inductor selection during the design of the PFC power stage. Therefore, unlike the traditional constant-frequency PFC converter, the selection of the boost inductor is also part of the EMI filter design process and EMI filter optimization should begin at the same time when the power stage design starts. Third, since the EMI filter optimization needs to begin before the proto-type of the CRM PFC converter is completed, the traditional EMI-measurement based EMI filter design will become much more complex and time-consuming if it is applied to the CRM PFC converter. Therefore, a new methodology must be developed to evaluate the EMI performance of the CRM PFC converter, help to simplify the process of the EMI filter design and achieve the EMI filter optimization. To overcome these challenges, a novel mathematical analysis method for variable frequency PFC converter is thus proposed in this dissertation. Based on the mathematical analysis, the quasi-peak EMI noise, which is specifically required in most EMI regulation standards, is investigated and accurately predicted for the first time. A complete approximate model is derived to predict the quasi-peak DM EMI noise for the CRM PFC converter. Experiments are carried out to verify the validity of the prediction. Based on the DM EMI noise prediction, worst case analysis is carried out and the worst DM EMI noise case for all the input line and load conditions can be found to avoid the overdesign of the EMI filter. Based on the discovered worst case, criteria to ease the DM EMI filter design procedure of the CRM boost PFC are given for different boost inductor selection. Optimized design procedure of the EMI filter for the front-end converter is then discussed. Experiments are carried out to verify the validity of the whole methodology. / Ph. D.

DM EMI Noise Analysis for Single Channel and Interleaved Boost PFC in Critical Conduction Mode

The critical conduction mode (CRM) power factor correction converters (PFC) are widely used in industry for low power offline switching mode power supplies. For the CRM PFC, the main advantage is to reduce turn-on loss of the main switch. However, the large inductor current ripple in CRM PFC creates huge DM EMI noise, which requires a big EMI filter. The switching frequency of the CRM PFC is variable in half line cycle which makes the EMI characteristics of the CRM PFC are not clear and have not been carefully investigated. The worst case of the EMI noise, which is the baseline to design the EMI filter, is difficult to be identified. In this paper, an approximate mathematical EMI noise model based on the investigation of the principle of the quasi-peak detection is proposed to predict the DM EMI noise of the CRM PFC. The developed prediction method is verified by measurement results and the predicted DM EMI noise is good to evaluate the EMI performance. Based on the noise prediction, the worst case analysis of the DM EMI noise in the CRM PFC is applied and the worst case can be found at some line and load condition, which will be a great help to the EMI filter design and meanwhile leave an opportunity for the optimization of the whole converter design. What is more, the worst case analysis can be extended to 2-channel interleaved CRM PFC and some interesting characteristics can be observed. For example, the great EMI performance improvement through ripple current cancellation in traditional constant frequency PFC by using interleaving techniques will not directly apply to the CRM PFC due to its variable switching frequency. More research needs to be done to abstract some design criteria for the boost inductor and EMI filter in the interleaved CRM PFC. / Master of Science

Power Density Optimization of SiC-based DC/AC Converter for High-Speed Electric Machine in More/All-electric Aircraft

The increasing shift towards more electric or all electric aircraft urgently necessitates dc/ac converter systems with high power density. Silicon Carbide (SiC) devices, known for their superior performance over traditional silicon-based devices, facilitate this increase in power density. Nonetheless, achieving optimal power density faces challenges due to the unique requirements and conditions of aircraft applications. A primary obstacle is optimizing the topology and parameters of the dc/ac converter system to achieve high power density while adhering to the stringent aerospace EMI standard DO-160 and bearing current limitations. Electric aircraft demand unmatched reliability, necessitating strict control over EMI noise and bearing currents. These considerations significantly impact the selection of topology and parameters to maximize power density. This dissertation assesses how dc voltage, topology, and switching frequency affect component weight, seeking an optimal mix to enhance power density. The methodology and conclusions are validated through a 200-kW motor drive system designed for electric aircraft. Moreover, traditional dc/ac systems are burdened by the weight and space occupied by separate current sensors and short-circuit protection circuits. This work introduces two innovative current sensors that integrate device current sampling with the functionality of traditional shunt resistors, AC hall sensors, and short-circuit protection circuits, thus improving system density and bandwidth. The first sensor, a PCB-based Rogowski coil, integrates with the gate driver and commutation loops, enhancing power density despite challenges in managing CM noise. The second sensor utilizes parasitic inductance in the power loop, with an integrator circuit and an adaptive compensation algorithm correcting errors from parasitic resistance, ensuring high bandwidth accuracy without needing parasitic resistance information. Variable operation conditions from motors pose another challenge, potentially leading to oversized inverters due to uneven loss distribution among switching devices, exacerbated at extreme operating points like motor start-up. This dissertation investigates the loss distribution in multi-level T-Type neutral point clamped (NPC) topology and proposes a novel loss-balance modulation scheme. This scheme ensures even loss distribution across switches, independent of power factor and modulation index, and is applicable to T-type inverters of any level count. Finally, thermal management and insulation at high altitudes present significant challenges. While power devices may be cooled using conventional liquid cooling solutions, components like AC and EMI filters struggle with complex geometries that can create hot spots or high E-field points, complicating filter design for high current applications. A comprehensive design and optimization methodology based on planar heavy-copper PCB design is proposed. By utilizing flexible 2D or 3D E-field shaping and maximizing thermal transfer from copper to ambient, this methodology significantly improves power density and ensures effective heat dissipation and insulation at altitudes up to 50,000 feet. / Doctor of Philosophy / The increasing shift towards more electric or all electric aircraft urgently necessitates dc/ac converter systems with high power density. Passive Component Weight Reduction for Three Phase Power Converters

Over the past ten years, there has been increased use of electronic power processing in alternative, sustainable, and distributed energy sources, as well as energy storage systems, transportation systems, and the power grid. Three-phase voltage source converters (VSCs) have become the converter of choice in many ac medium- and high-power applications due to their many advantages, such as high efficiency and fast response. For transportation applications, high power density is the key design target, since increasing power density can reduce fuel consumption and increase the total system efficiency. While power electronics devices have greatly improved the efficiency, overall performance and power density of power converters, using power electronic devices also introduces EMI issues to the system, which means filters are inevitable in those systems, and they make up a significant portion of the total system size and cost. Thus, designing for high power density for both power converters and passive components, especially filters, becomes the key issue for three-phase converters. This dissertation explores two different approaches to reducing the EMI filter size. One approach focuses on the EMI filters itself, including using advanced EMI filter structures to improve filter performance and modifying the EMI filter design method to avoid overdesign. The second approach focuses on reducing the EMI noise generated from the converter using a three-level and/or interleaving topology and changing the modulation and control methods to reduce the noise source and reduce the weight and size of the filters. This dissertation is divided into five chapters. Chapter 1 describes the motivations and objectives of this research. After an examination of the surveyed results from the literature, the challenges in this research area are addressed. Chapter 2 studies system-level EMI modeling and EMI filter design methods for voltage source converters. Filter-design-oriented EMI modeling methods are proposed to predict the EMI noise analytically. Based on these models, filter design procedures are improved to avoid overdesign using in-circuit attenuation (ICA) of the filters. The noise propagation path impedance is taken into consideration as part of a detailed discussion of the interaction between EMI filters, and the key design constraints of inductor implementation are presented. Based on the modeling, design and implementation methods, the impact of the switching frequency on EMI filter weight design is also examined. A two-level dc-fed motor drive system is used as an example, but the modeling and design methods can also be applied to other power converter systems. Chapter 3 presents the impact of the interleaving technique on reducing the system passive weight. Taking into consideration the system propagation path impedance, small-angle interleaving is studied, and an analytical calculation method is proposed to minimize the inductor value for interleaved systems. The design and integration of interphase inductors are also analyzed, and the analysis and design methods are verified on a 2 kW interleaved two-level (2L) motor drive system. Chapter 4 studies noise reduction techniques in multi-level converters. Nearest three space vector (NTSV) modulation, common-mode reduction (CMR) modulation, and common-mode elimination (CME) modulation are studied and compared in terms of EMI performance, neutral point voltage balancing, and semiconductor losses. In order to reduce the impact of dead time on CME modulation, the two solutions of improving CME modulation and compensating dead time are proposed. To verify the validity of the proposed methods for high-power applications, a 100 kW dc-fed motor drive system with EMI filters for both the AC and DC sides is designed, implemented and tested. This topology gains benefits from both interleaving and multilevel topologies, which can reduce the noise and filter size significantly. The trade-offs of system passive component design are discussed, and a detailed implementation method and real system full-power test results are presented to verify the validity of this study in higher-power converter systems. Finally, Chapter 5 summarizes the contributions of this dissertation and discusses some potential improvements for future work. / Ph. D.
