In the trends of technical improvements and automatization is it important for companies to keep up with the developments to be competitive on the market. SwePart Transmissions AB is a company that manufacture and develop gearboxes for the currently growing robot arms industry and the main task with this study is to investigate how to apply condition based monitoring on a new gearbox from the company. The work considers vibration analysis and testing new ideas in the oil analysis field. The tests that were performed are based on measuring the difference in impedance or magnetic field due to the increasement of wear. The results of the tests are not clear. This thesis is the beginning of a big project and therefore lies the value of this work in the new ideas and suggestions for further work.

Etude du comportement dynamique d’un système multi-étages à engrènements en cascade et décalés à dentures droites et hélicoïdales - Optimisation des corrections de profil / Analysis of the dynamic behaviour of multi-mesh spur and helical gears

Ce travail de thèse, réalisé dans le cadre d’une collaboration avec la société Hispano-Suiza (groupe SAFRAN) porte sur la modélisation et l’analyse des vibrations et surcharges dynamiques sur les engrènements d’un réducteur aéronautique multi-étage constitué de plusieurs cascades d’engrènements situés dans des plans décalés. Une modélisation originale est proposée qui repose sur le couplage entre la résolution des équations du mouvement et la prise en compte des conditions de contact instantanées sur l’ensemble de tous les engrènements. Le modèle gère les phases relatives entre engrènements ainsi que l’influence des modifications de corrections de forme des dentures. En s’appuyant sur de nombreux exemples d’application, il est montré que des corrections de profil linéaires et symétriques adaptées permettent d’abaisser très sensiblement le niveau de surcharges dynamiques sur une plage de vitesse de rotation importante. Il est également confirmé que les efforts dynamiques sur les engrènements sont fortement corrélés aux amplitudes des variations temporelles des erreurs de transmission locales pour un fonctionnement quasi-statique sous charge. Considérant différentes architectures de transmissions, des optimisations conduites grâce à un algorithme génétique montrent que les paramètres optimaux de corrections de profil sont à choisir au voisinage d’une ‘courbe maîtresse modifiée’, initialement définie pour un seul engrènement et dont les propriétés semblent pouvoir être extrapolées à des systèmes avec plusieurs engrènements simultanés. Les résultats de simulations prouvent que l’ensemble des corrections sélectionnées sur les courbes maîtresses modifiées améliorent sensiblement le comportement dynamique des systèmes d’engrenages multi-étages. En revanche, pour des systèmes soumis à des niveaux de charge différents, des corrections optimales courtes semblent plus adaptées en termes de dynamique de l’engrènement tandis que des corrections optimales longues semblent plus efficaces en ce qui concerne le niveau de contraintes en pied de dents. / This research work, conducted in cooperation with Hispano-Suiza (SAFRAN group), is focused on the modelling and analysis of vibrations and dynamic loads in aeronautical multi-mesh gears comprising several spatial gear arrangements (idler gears, several pinions on one shaft). An original model is presented which relies on the simultaneous solution of the equations of motion and the instant contact conditions for all the tooth contacts and all the meshes. The phasing between the various meshes along with tooth shape modifications are integrated in the simulations. Based on a number of simulation results, it is shown that linear symmetric profile modifications can substantially reduce dynamic tooth loads over of broad range of speeds. It is also confirmed that dynamic mesh forces are strongly correlated with the time-variations amplitudes of local quasi-static transmission errors under load. Considering several gear arrangements, tooth profile optimisations have been performed using a genetic algorithm which indicate that optimum reliefs always lie in the vicinity of the so-called ‘modified Master Curve’ initially defined for a single pinion-gear pair. This finding suggests that the concept of Master Curve can probably be extended to more complex gear systems. The simulation results prove that all the optimal profile modifications on the Master Curve improve the dynamic tooth loading conditions in multi-mesh gears. However, for systems submitted to several load levels, short optimal reliefs seem preferable whereas long optimal reliefs are more effective in terms of root stresses.

Investigation de nouvelles technologies de générateurs pour les éoliennes offshore / Investigation of new generator technologies for offshore wind turbines

Ce mémoire de thèse constitue une contribution à l'investigation des génératrices destinées à une application éolienne en mer. Le but est de rechercher les solutions optimales dans un domaine de recherche vaste contenant entre huit et onze variables d'optimisation, tout en respectant un cahier de charge bien précis. Afin d'y parvenir, un modèle multi-physique a été développé permettant la détermination des distributions du champ électromagnétique et de température dans les topologies de génératrices choisies avec prise en considération des non-linéarités des matériaux. La méthode des constantes localisées couplée aux fonctions d'interpolations a été choisie comme solution offrant un bon rapport temps de calculs/précision, prenant ainsi en considération les caractéristiques des matériaux (thermiques et magnétiques). Le modèle développé a été couplé à un algorithme d'optimisation génétique, NSGAII, permettant dans un premier temps ; d'investiguer le poids nécessaire des aimants permanents et des parties actives de deux topologies de génératrices synchrones à aimant permanent où dans la première les aimants sont montés en surfaces et dans la seconde insérés en concentration de flux, trois puissances différentes ont été investiguées 5, 8 et 15 [MW]. Dans un second temps, l'intégration d'un multiplicateur de vitesse magnétique dans la chaîne de conversion éolienne a été étudiée à travers la même approche optimale utilisée précédemment tout en comparant le poids nécessaires des aimants permanents pour ce type d'entrainement avec celle des topologies à attaque directe (sans multiplicateur de vitesse). / The aim of this PhD report is the investigation of electrical generators dedicated to an offshore wind turbine application. The main goal is to find optimal solutions in a vast research domain containing between eight and eleven optimization variables, while respecting a the imposed constraints. In order to achieve this goal, a multi-physics model was developed allowing the determination of the electromagnetic and temperature fields distributions in the selected topologies. Lumped models coupled to the interpolation functions were chosen as a solution offering a good computation time / precision ratio, thus taking into consideration the characteristics of the materials (thermal and magnetic). The developed model was coupled to a genetic optimization algorithm, NSGAII, allowing at first; the investigation of the necessary permanent magnets weight and the active parts one of two permanent magnet synchronous generator topologies where in the first the magnets are mounted in surfaces and in the second inserted in order to have flux concentration, three different powers have been investigated 5, 8 and 15 [MW]. Second, the integration of a magnetic gear in the wind energy conversion chain was studied using the same optimal approach previously used, while comparing the weight required of permanent magnets for this type of training with that of direct drive topologies (without gearbox).

This diploma thesis deals with a design and optimization of mixer truck gearbox bearing arrangements. The gearbox is an important part of mixer truck. Major emphasis is put on design of main bearing which is a key component of the gearbox because of high load applied on it. Two basic criterions were considered in main bearing design – dynamic radial load capacity and contact stress in contact of roller and raceways. Developed two-stage optimizing algorithm is based on standard bearing and allows to design new bearing which is specialized for carrying output shaft of mixer truck gearbox.

Scandinavian Terrain Vehicles AB (STV) konstruerar och bygger bandvagnar för civilt bruk. I utbudet ingår även vad STV kallar Mid Life Improvement (MLI) vilket syftar i att renovera Hägglunds BV206. En del av MLI-programmet är byte av motor och växellåda där de gamla komponenterna från sent 80-tal till tidigt 90-tal byts ut mot ny motor och växellåda. Den nya kombinationen av motor och växellåda möter militär standard och blir därför en onödigt kostsam del då många av STV:s kunder skulle vara nöjda även med ett enklare alternativ. För att minska kostnaden för MLI-programmet och därmed potentiellt utöka kundkretsen undersöktes möjligheterna till att hitta nya leverantörer av motor och växellåda. Som alternativ undersöktes möjligheterna till drift genom diesel- eller Ottomotor samt transmission av typerna automatisk växellåda, hydrostatisk och elektrisk transmission. Sökning av komponenter utgick från att undersöka vilka komponenttillverkare som används av liknande applikationer. Genom en kriterieviktsmetod blev det rekommenderade lösningsalternativet motorn Cummins ISF 2.8 120 kW och växellådan Allison 1000SP. Kombinationen levererar som mest 1384 Nm och vid 5200 rpm 185 Nm till fördelningsväxeln. Resultatet styrks av att motorn enligt tillverkaren är lämpad för fordon såsom mindre lastbilar och terrängfordon samt att växellådor av samma tillverkare används till bland annat BAE Systems Hägglunds bandvagn BvS10. / Scandinavian Terrain Vehicles AB (STV) is a company that designs and builds tracked vehicles for civilian usage. One of their services is what they call Mid Life Improvement (MLI) which serves to recondition Hägglunds BV206’s. A significant part of the MLI-program is the exchange of engine and transmission where components from the late 80’s to early 90’s are replaced with new parts. The new parts consist of a combination of engine and gearbox that meets military standards and is therefore an expensive part especially since many of STV’s customers would settle with a more elementary alternative. To reduce costs within the MLI-program and potentially expand clientele STV sought to find new suppliers for engine and gearbox. Considered alternatives for replacement were Otto- and Diesel engines in coupled with a transmission in the form of either an automatic gearbox, a hydrostatic or an electric transmission. By examining which suppliers were being used by similar applications and selection through a weighted criteria method, the engine Cummins ISF 2.8 120 kW and transmission Allison 1000SP were found to be the best suited alternative. The combination delivers to the distribution gearbox a maximum torque of 1384 Nm and 185 Nm at 5200 rpm. The result is attested by the fact that the engine is according to the manufacturer suitable for applications like trucks and utility vehicles together with that the same brand of transmission is used by BAE Systems Hägglunds in their BvS10.

In the thesis is processed functional calculation of two types of drives, the associated types of brakes and the coupling element. Next there is a strength control of a new mechanism seat and a selected components. This whole leads to the output, which is the drawing documentation.

In the practical part, the machining of the gearbox is proposed according to the corresponding drawing. Gradually suitable machines are selected, then depending on their limits, clamping devices are designed, next a set of tools is selected and an NC program is generated. The technological process of production is proposed and the basic production costs are calculated.
