Manufatura aditiva é um processo de fabricação de objetos que tem chamado a atenção de acadêmicos, empresas e órgãos de governo. Alguns setores específicos possuem demandas que podem ser mais bem atendidas com a utilização da manufatura aditiva na produção de peças de alto valor agregado. O problema prático que motiva a realização deste trabalho é a dificuldade enfrentada pelas empresas em avaliar as tecnologias de manufatura aditiva existentes para decisão de adoção ou não adoção delas em seus fluxos produtivos. A análise da situação atual na literatura indica que falta um modelo de processo específico de avaliação para adoção da manufatura aditiva na indústria de alto valor agregado. Visando preencher essa lacuna e propor uma solução para o problema identificado, este trabalho tem como objetivo a definição de um modelo de processo específico de avaliação para adoção de manufatura aditiva na indústria de alto valor agregado. Tal modelo é desenvolvido a partir de modelos de processo existentes para avaliar a adoção de outras tecnologias de manufatura avançada (Advanced Manufaturing Technologies - AMTs) e do levantamento das características específicas da manufatura aditiva. O modelo de processo de avaliação para adoção da manufatura aditiva na indústria de alto valor agregado proposto contempla nove passos para decidir sobre a adoção ou a não adoção da manufatura aditiva. A aplicabilidade do modelo proposto foi avaliada por meio de entrevistas com especialistas. A avaliação dos resultados indica que os passos e as atividades propostos no modelo contribuem para auxiliar na avaliação para adoção da manufatura aditiva na indústria de alto valor agregado. / Additive manufacturing is a manufacturing process that has gained attention of scholars, companies and government bodies. Some specific sectors have demands that can be better met with the use of additive manufacturing to produce high added value parts. The practical problem that motivates this work is the difficulty met by companies in assessing additive manufacturing technologies for decision to adopt or not adopt them in their production flows. The analysis of the current situation in the literature indicates a gap of a specific process model to evaluate the adoption of additive manufacturing in the high added value industry. To fill this gap and to propose a solution for the identified problem, this work has the goal to define a specific process model to evaluate the adoption of additive manufacturing in the high added value industry. This model is developed based on existing process models to evaluate the adoption of other Advanced Manufacturing Technologies and the study of specific characteristics of additive manufacturing. The model proposed contemplates nine steps to decide on the adoption or not adoption of additive manufacturing. The applicability of the proposed model was evaluated through interviews with experts. The evaluation of the results indicates that the steps and the activities proposed in the model contribute to assist in the evaluation of the adoption of additive manufacturing in high added value industry.

Esta peça possui a dificuldade de, ao ser conformada, contemplar uma extrusão direta e reversa. Para esse desenvolvimento, primeiramente, o processo a quente foi caracterizado, visto ser o empregado atualmente na indústria. Em seguida, foram estudadas duas versões de projeto visando equilibrar os esforços nas etapas para que na sequência fossem realizadas diversas simulações, buscando a otimização dos parâmetros de geometria e de processo. Finalmente, foi exemplificado o projeto a morno de outro monobloco, através de um método e seu funcionamento comprovado novamente por meio de simulação numérica. Por fim, pode-se concluir, através de simulação numérica, a possibilidade de conformação a morno do componente empregando três etapas (extrusão direta, reversa e conformação final) com níveis de dano semelhantes ao processo realizado a quente. Além disso, o estudo das inter-relações das variáveis de geometria das etapas pode auxiliar no projeto exemplo de outra peça semelhante / Abstract: Forging process is widely used to manufacture automotive components. This work is dedicated to develop by numerical simulation, a warm forging project for a part named constant velocity joint (CVJ). As difficulty this part presents both the back and forward extrusion when it is formed. For this research, primarily, the hot process was characterized because it is the current process. Then, two different versions of a new project were studied, aiming at optimizing geometric and process parameters. Finally, as an example, one part was designed using a numerical method and the workability was verified by finite element simulation. Finally, it was possible to conclude the possibility of warm forging process by three stages, verified by numerical simulation. The proposed process has maintained in the same damages level of the hot process. A PR tem como recurso principal a capacidade de construir rapidamente formas físicas complexas, difíceis ou mesmo impossíveis de serem construídas pelas tecnologias estabelecidas há mais tempo. O presente trabalho avalia a aplicação da prototipagem rápida em 40 projetos de pesquisa, distribuídos em 18 áreas e subáreas do conhecimento. Essa avaliação, de caráter qualitativo é construída a partir dos pareceres dos proponentes desses projetos e da experiência do autor com as tecnologias PR utilizadas neste trabalho. Foram avaliados os benefícios do emprego da PR e o desempenho dos materiais em quatro classes de aplicações dos projetos: prototipagem visual (PV), prototipagem funcional (PF), ferramental rápido (FR) e manufatura rápida (MR). A capacidade da PR em construir formas complexas é o grande benefício trazido aos projetos de pesquisa. Esse benefício é corroborado pelo bom desempenho das peças construídas com os materiais nylon/SLS, gesso/3DP e ABS/FDM, dentro das classes de aplicações. Para as necessidades apresentadas, relativas ao corpo e superfície das peças, é discutido o emprego de técnicas de pós-processamento. Para PV, a necessidade maior é evitar o amarelamento da superfície do nylon/SLS. Para PF, são necessidades o reforço mecânico das peças de nylon/SLS e ABS/FDM para solicitações dinâmicas e, também, reforço mecânico para peças de pequenas dimensões. É necessária também a planarização das superfícies para peças utilizadas em escoamento hidrodinâmico. Em FR, o uso dos três materiais foi aplicado em ferramental indireto ao invés do direto. Finalmente, nylon/SLS e ABS/FDM foram usados com sucesso em MR e isto, por si só, significa uma superação nas aplicações desses materiais / Abstract: Over the last 20 years, Rapid Prototyping (RP) has provided innovation, time and cost reduction in diverse applications, enabling the emergence of new paradigms in different sectors. RP has as main feature the ability to quickly build complex physical forms which are difficult or even impossible to build using previous established technologies. This study evaluates the application of rapid prototyping in 40 research projects, in 18 areas and subareas of knowledge. This qualitative assessment is based on the point of view of both the proponents of the projects and the author who has experience in the RP technologies employed in this work. The benefits of using RP and the materials performance were evaluated distributing the projects into four classes according to their applications defined by author: visual prototyping (VP), functional prototyping (FP), rapid tooling (RT) and rapid manufacturing (RM). The RP ability of building complex forms was pointed out as the great benefit to all analyzed research projects. This benefit is confirmed by the good performance due to the application of the pieces built with nylon/SLS, gypsum/3DP and ABS/FDM within the classes of application. In this study we discuss the employment of post-processing techniques to solve some needs presented and regarding the pieces surface and body. For VP, the main need was to avoid the yellowing on nylon/SLS surfaces. For FP, the needs point to the mechanical strength of the nylon/SLS and ABS/FDM pieces for dynamic requests, as well as the mechanical strength of pieces of small dimension. In the analysis of FP projects, also, the planarization of the surfaces has been requested for hydrodynamic flow. Regarding RT, the three materials was employed as indirect RT instead direct RT. Finally, nylon/SLS and ABS/FDM were successfully used in RM, and this fact alone represents an overcome of the application of these materials / Mestrado / Materiais e Processos de Fabricação / Mestre em Engenharia Mecânica

Uma das maneiras de obter êxito e melhorar os processos existentes é investir em inovação. Diante deste cenário, o presente trabalho visa contribuir para evolução do processo de obtenção do furo quadrado em máquina CNC. O processo para obtenção de furo quadrado em máquina CNC é recente, porém limitado, atualmente é possível produzir furos quadrados com cantos arredondados e apenas com ferramenta de medida igual à medida do furo que se quer produzir. Os testes feitos com uma nova modelagem matemática, mostraram ser possível obter mais pontos de programação e consequentemente obter uma melhor geometria do furo, com cantos afiados, e também aumentar a flexibilidade do processo, já que com uma ferramenta é possível fazer vários furos de medidas distintas à medida da ferramenta. Através dos experimentos, também foi possível mostrar uma aplicação prática do processo, tornando-o ainda mais vantajoso e produtivo / Abstract: For industries to increase productivity it is necessary to keep seeking for improvements and often radical improvements in their manufacturing processes. One of the ways to succeed and improve the existing processes it is to invest in innovation. In this scenario, the present work aims to contribute to the evolution of obtaining the square hole in CNC machine process. The process for obtaining the square hole CNC machine new, but limited. Currently it is possible to produce square holes with rounded corners and with only the same extent as the hole tool which it is willing to produce. The tests made with a new mathematical modeling showed that it is possible to obtain more points programming therefore get a better geometry of the hole with sharp corners also increase the flexibility of the process, as with a tool it is possible to make several holes measures as distinct from the tool. Le traitement thermique est un procédé très largement utilisé dans l'industrie automobile et en particulier sur les pièces à dentures. Appliqué en général après usinage, il permet d'améliorer les propriétés mécaniques des pièces. Dans le même temps, plusieurs phénomènes physiques conduisent à des déformations, qui peuvent conduire au non-respect des tolérances dimensionnelles et géométriques. Ces déformations sont certes liées au traitement thermique mais également à l'ensemble de la gamme de fabrication en amont de celui-ci.L'objet de ce travail de recherche est d'améliorer d'une part la connaissance des phénomènes physiques mis en jeu au traitement thermique et d'autre part l'identification des déformations géométriques. Dans un premier temps, les déformations propres à chaque étape de fabrication sont identifiées. Puis au sein de la gamme, les sources d'origine dans la signature géométrique finale sont séparées. Une gamme de fabrication numérique illustre cette méthode.D'autre part, les « contraintes résiduelles » sont identifiées comme influentes sur l'évolution de la géométrie. Leur impact sur les déformations au traitement thermique est obtenu grâce à plusieurs campagnes d'essais sur site industriel. De cette façon, chaque caractéristique géométrique est reliée à une ou plusieurs étapes de fabrication en particulier. Ces résultats fournissent une aide au diagnostic des causes de non-conformités au traitement thermique. En parallèle, des modifications sur la gamme de fabrication sont proposées. / Heat treatment is widely used in automotive industry, especially in the case of gears. This process is habitually used after machining and increases mechanical properties of work pieces. In the meantime, several phenomena lead to distortions and sometimes to geometrical non-conformities. Distortions are due to heat treatment but also to previous manufacturing processes.The objective of this study is to improve both the understanding of physical phenomena occurring during heat treatment and the identification of distortion. First, distortions of each single manufacturing step are identified. Then, causes of final geometry amongst the overall process are ranked. A numerical manufacturing process is used as an example to illustrate this method.Secondly, residual stress influence on heat treatment distortion is revealed thanks to several industrial experiments. Thus, each single geometrical criterion is linked to a manufacturing step. These results provide a diagnosis tool helping to determine distortion causes. Moreover, evolutions on industrial process are proposed.

This Master's Thesis focuses on the analysis of the production process of fireplace insert -- chosen product of the company FLAMEN. The goal of this thesis is to analyze the production process of fireplace insert and give recommendations for improvement using Lean Tools. The company FLAMEN is new on the market and has no experience with Lean Manufacturing principles or techniques. The thesis focuses on initial implementation of Lean Manufacturing philosophy into the company. The theoretical basis of Lean Manufacturing, Process mapping and particular Lean Tools are described in the thesis. Further the production process of fireplace insert is analyzed and possible improvements are suggested. These suggestions should lead to initial implementation of Lean Production philosophy in the company FLAMEN.
