Um modelo para previsão de vida à fadiga de juntas soldadas submetidas a carregamentos combinados. / A fatigue life prediction model of welded joints under combined cyclic loading.

O presente trabalho teve como objetivo desenvolver uma metodologia prática e confiável para previsão de vida à fadiga de juntas soldadas a cordão pelo processo MIG/MAG, quando estas estão submetidas a carregamentos cíclicos combinados. A máxima tensão linear no pé da solda, região típica de início de trinca, conhecida como hot spot foi utilizada para prever a vida através do método de Fadiga de Alto Ciclo S x N (Tensão x Vida), largamente empregado em códigos de projeto de estruturas soldadas. O Método dos Elementos Finitos foi utilizado para determinação das tensões estruturais resultantes do carregamento e das descontinuidades geométricas presentes nos cordões de solda. A análise de fadiga foi efetuada em ambiente virtual, através de um software (programa) de fadiga capaz de importar as tensões atuantes na região da solda para cada carregamento, combinando-as e obtendo assim a vida à fadiga decorrente da somatória dos diferentes tipos de carregamento ao qual a junta foi submetida. As propriedades monotônicas e cíclicas dos materiais da junta foram obtidas da literatura e de um extenso banco de dados disponível no software de fadiga. Estas propriedades foram ajustadas com base em ensaios de laboratório nas juntas investigadas. A medição ou modelagem das tensões residuais inerentes ao processo de soldagem não fazem parte do escopo deste trabalho. Contudo, os efeitos térmicos e metalúrgicos resultantes do processo de soldagem, como distorções, tensões residuais, variações microestruturais e propriedades mecânicas foram considerados de forma indireta, através da correção das curvas de fadiga nos corpos de prova investigados. Corpos de prova do tipo tubo-placa foram submetidos a carregamentos cíclicos combinados (flexão e torção) de amplitude constante. O resultado da análise virtual de durabilidade foi, portanto, calibrado com base nestes experimentos e curvas disponíveis em códigos de projeto de fadiga como BS7608 e Eurocode 3. A aplicabilidade deste método numérico-experimental e suas contribuições para a garantia da Integridade Estrutural do projeto de juntas soldadas são apresentadas. Seus desafios e melhorias são por fim discutidos. / The main purpose of this work is to develop a practical and robust methodology to evaluate the fatigue life in seam weld joints fabricated with GMAW process when subjected to combine cyclic loading. The maximum linear stress at the typical crack initiation region, better known as hot spot stress, was used to calculate the fatigue life through high cycle fatigue method S x N (Stress x Life), widely used in design codes for the life assessment of welded structures. The Finite Element Method (FEM) was used to obtain the structural stresses distribution due the external loading and geometric discontinuities very common in seam weld joints. The fatigue analysis was conducted in virtual environment. The FEM stress results from each loading were imported to fatigue code FE-Fatigue and combined to perform the fatigue life prediction. The monotonic and cyclic properties of the joint materials were obtained in the literature and from the fatigue software database. These properties were adjusted based on laboratory fatigue tests in the investigated welded joints configurations. The measurement or modeling of the residual stresses resulted from the welded process is not part of this work. However, the thermal and metallurgical effects, like distortions and residual stresses, were considered indirectly through fatigue curves corrections in the samples investigated. A tube-plate specimen was submitted to combine cyclic loading (bending and torsion) with constant amplitude. The virtual durability analysis result was calibrated based on these laboratory tests and design codes such as BS7608 and Eurocode 3. The feasibility and application of the proposed numerical-experimental methodology and contributions for the welded joints structural integrity design are presented. The challenges and improvements are finally discussed.

Avaliação da integridade estrutural de elementos de concreto armado a partir das propriedades modais obtidas por técnicas de excitações aleatórias e transientes / Assessment of structural integrity of reinforced concrete elements based on modal properties obtained by random and transient excitations techniques

A análise dinâmica experimental tem sido amplamente pesquisada como uma ferramenta de avaliação de integridade de estruturas de concreto armado. Existem técnicas de identificação de danos baseadas em propriedades modais como frequências de ressonâncias, deformadas modais, curvaturas modais e amortecimento. Há também técnicas baseadas na não linearidade da resposta dinâmica, que apesar do grande potencial na detecção de danos, têm sido pouco exploradas nos últimos anos. Este trabalho tem por objetivo avaliar a integridade estrutural de vigas de concreto armado através do comportamento da resposta dinâmica. Foram realizados ensaios dinâmicos em duas vigas de concreto armado com 3,5 m de comprimento, 25 cm de largura, 35 cm de altura e idênticas taxas de armaduras, mas configuradas com barras de aço de diferentes diâmetros, 2 &#981 16 mm e 8 &#981 8 mm, respectivamente. Tais vigas, inicialmente íntegras, foram submetidas a ciclos de carregamento e descarregamento com intensidades crescentes até atingir a ruptura do elemento. Após cada ciclo, as propriedades dinâmicas foram avaliadas experimentalmente, com o emprego de técnicas de excitação por sinais do tipo aleatório e tipo transiente, respectivamente, visando determinar parâmetros que indiquem a deterioração gradativa do elemento. Nesses ensaios dinâmicos aplicaram-se diferentes amplitudes da força de excitação. Verificou-se que o aumento da amplitude da força dinâmica de excitação provocou reduções nos valores das frequências de ressonância de 1,1% e 2,4%, associadas, respectivamente, às excitações aleatórias e transientes; e um comportamento não linear dos índices de amortecimento, associados às excitações aleatórias, mantendo um crescimento linear com as excitações transientes. Constatou-se, ainda, que os valores das frequências de ressonância decrescem com a redução de rigidez mecânica, diminuída com o aumento do nível de fissuração induzido nos modelos. Já os valores dos índices de amortecimento, após cada ciclo, se comportaram de forma não linear e assumiram diferentes valores, conforme a técnica de excitação empregada. Acredita-se que esta não linearidade está relacionada aos danos provocados no elemento pela solicitação estrutural e, por consequência, ao processo de como a dissipação de energia é empregada no processo de instauração, configuração e propagação das fissuras nos elementos de concreto armado. / The experimental dynamic analysis has been widely investigated as a tool to assess integrity of reinforced concrete structures. State-of-the-art modal-based techniques for structural damage analysis use resonance frequencies, modal deformed, curvature and modal damping analysis. There are also techniques based on nonlinear dynamic response that despite the large potential for damage detection, have not been considered in recent years. This work aims to evaluate the structural integrity of reinforced concrete beams through the dynamic response behavior. Dynamic tests were performed on two reinforced concrete beams with 3.5 meters of length, 250 mm of width, 350 mm of height and identical reinforcement rates, but different steel bars diameters, 2 &#981 16 mm e 8 &#981 8 mm, respectively. Beams were initially intact and were subjected to loading and unloading cycles with increasing intensity until the rupture of the concrete beam. After each cycle, the dynamic properties were evaluated experimentally with random and transient excitation signals to determine parameters that indicate gradual deterioration of the beam. Different amplitudes of the excitation force were applied during dynamic testing of concrete beams. These results indicated that an increase in amplitude of dynamic excitation force caused reductions in frequency resonances by 1.1% and 2.4%, associated with the random and transient excitations, respectively. Furthermore, a non-linear behavior of the damping ratios related to random excitations was observed while a linear relationship with transient excitation was found. Moreover, it was found that the resonance frequency decreased with the cracking-related reduction of beam stiffness, caused by increasing level of loading. Additionally, the values of the damping ratios after each cycle behaved non-linearly assuming different values according to the used excitation technique. It is believed that this non-linearity can be related to the loading-related structural damage of the reinforced concrete beam. Therefore, the energy dissipation related to cracking initiation, configuration and propagation in reinforced concrete elements played an important role in the damping ratios of concrete beams.

The tube or turbine failure precludes the engine operation. The support also has the function of reducing the displacements imposed on the turbine by engine vibrations that may damage the structure of the mentioned assembly. This work presents a study of the structural integrity of the support through experimental and numerical methods. The finite element method is used for modal analysis, pressure and thermoelastic static analyses and dynamic analysis. The stress concentration regions are evaluated in the support for hot-rolled steel according to DIN EN 1049-1.0971, known commercially as S260NC, currently used in the commercial vehicles, and according to DIN EN 10149-2 1.8974, commercially known as S700MC, proposed for replace the current material. The endurance limits and fatigue life are obtained analytically. Experimentally, to the support characterization, the testing results of hardness, chemical composition and microstructure are presents. To the support evaluation, fractography and fatigue life are presented. The support is not according with the criteria used for the calculations, which confirms the support used in the vehicle failure. The support, for both materials, presented stresses above the calculated fatigue limit. The support, for the current material, presented stresses 42% above the fatigue limit, which represents 6.16 x 104 cycles and suggests low cycle fatigue failure. The proposed material reduces the stresses in 29%. The laboratory tested samples failure regions are the same occurred on the field, which demonstrates consistency within the device used for the fatigue test. The fatigue limit calculated throughout the experimentally obtained number of cycles averages 16% higher than the analytically fatigue limit calculated. A sample of the proposed material S700MC reached 1.00 x 106 cycles, indicating that it may have infinite life. The fatigue limits calculated analytically and experimentally have similar values, demonstrating that the methods used are consistent. / O suporte do tubo de admissão de ar dos motores diesel de veículos comerciais tem a importante função estrutural de sustentar o tubo de admissão de ar, fixado no conjunto da turbina e no intercooler pelo tubo de admissão de ar. A falha do tubo ou da turbina impossibilitaria o funcionamento do motor. O suporte tem também a função de reduzir deslocamentos impostos na turbina pelas vibrações do motor, que podem causar danos à estrutura do conjunto mencionado. Neste trabalho é apresentado um estudo da integridade estrutural do suporte por meio de métodos experimentais e numéricos. O método dos elementos finitos é utilizado para análise modal, análises estáticas de pressão e termoelástica e análise dinâmica. São avaliados os pontos concentradores de tensão no suporte para o aço laminado à quente conforme DIN EN 1049-1.0971, conhecido comercialmente como S260NC e utilizado atualmente nos veículos comerciais e do material conforme DIN EN 10149-2 1.8974, conhecido comercialmente como S700MC e proposto para substituir o material atual. O limite de resistência à fadiga e o número de ciclos para vida em fadiga são obtidos analiticamente. Experimentalmente, para caracterização do suporte, são apresentados os resultados dos ensaios de dureza, composição química, microestrutura. Para avaliação do suporte são apresentados fratografia e cálculo da vida em fadiga. O suporte do tubo de admissão de ar não está de acordo com os critérios que foram utilizados para os cálculos, o que confirma a falha que está ocorrendo nos veículos que o utilizam. O suporte, para ambos os materiais apresentou tensões acima do limite de fadiga calculado. O suporte com o material atualmente utilizado apresentou número de ciclos 6,16 x 104 ciclos, sugerindo fadiga de baixo ciclo. O suporte fabricado com o material proposto reduziu o limite de fadiga em 29%. A região de onde ocorreu a falha nas amostras dos suportes testados em laboratório é a mesma da falha ocorrida em campo, demonstrando consistência do dispositivo e carregamento cíclico utilizados para o ensaio de fadiga. A tensão limite de fadiga calculada através do número de ciclos obtido experimentalmente é em média de 16% maior em relação ao calculado analiticamente. Uma amostra do material proposto S700MC chegou a 1,00 x 106 ciclos, indicando que o mesmo pode ter vida infinita. Os limites de fadiga calculados analiticamente e experimentalmente possuem valores próximos, demonstrando que os métodos utilizados estão consistentes.

Design Analysis And Optimization Of Roller Conveyor By Using Composite Material

Roller conveyors are critical components in various industries for material handling, enabling the efficient transportation of items in assembly lines, warehouses, and distribution centers. Traditionally constructed from materials such as steel, aluminum, or plastic, roller conveyors are now being innovatively designed using composite materials. This study investigates the design, analysis, and optimization of roller conveyors utilizing composite materials to achieve weight reduction while maintaining or enhancing structural integrity and operational efficiency. Composite materials offer enhanced properties compared to their individual components. Typical composites include fibers like carbon, glass, or aramid within a matrix of epoxy resin, providing superior strength, corrosion resistance, and customization capabilities. The research employs finite element analysis (FEA) and other advanced modeling techniques to evaluate the performance of composite roller conveyors under various loading conditions. The findings suggest that using composite materials can significantly reduce the weight of roller conveyors, leading to decreased energy consumption, lower operational costs, and improved handling efficiency. The optimized design enhances productivity and contributes to sustainability by minimizing environmental impact. This thesis advances the understanding of composite-based roller conveyors, demonstrating their potential to replace conventional materials and achieve higher efficiency in industrial applications.

Avaliação da estabilidade de trincas em componentes estruturais por meio do parâmetro elasto-plástico integral-J e comparação com resultados obtidos via mecânica da fratura elástica-linear / Crack stability assessment on structural components by using elastic-plastic J-integral parameter and comparison to results obtained from linear-elastic fracture mechanics

Neste trabalho são comparados os resultados analíticos de previsão de falha de um vaso nuclear PWR destinado à propulsão naval, contendo oito diferentes tipos de trinca, obtidos segundo a Mecânica da Fratura Elástica-Linear (MFEL) e a correspondente Elasto-Plástica (MFEP). Os resultados são fornecidos em termos da pressão interna e do gradiente de deformações ao longo da espessura da parede do componente estrutural, sendo diretamente aplicáveis às condições impostas e desenvolvidas em ensaios isotérmicos de hidro-pressurização. O elevado nível de conservativismo dos resultados derivados segundo a MFEL, via critério KIC de disparo de clivagem, quando comparados àqueles obtidos por meio da MFEP, através do critério de iniciação de rasgamento dúctil, Ji, e em especial dos critérios J50 e Jinstab.dúctil de falha com base na Teoria da Instabilidade do Rasgamento Dúctil ou Elasto-Plástico (TIRD/TIREP) por intermédio de diagramas J x T (integral-J versus módulo de rasgamento), foi avaliado e quantificado. O intenso efeito das dimensões dos corpos de prova nos resultados obtidos a partir de ambas abordagens, assim como o papel determinante dos entalhes laterais nos ensaios da MFEP foram definitivamente comprovados. Foi também demonstrado o saudável conservativismo das previsões segundo o critério J50 para projeto e serviço seguros de plantas nucleares frente às condições reais em que se verifica analiticamente a instabilidade dúctil do componente trincado, tais como definidas por Jinstab.dúctil, assim como das previsões decorrentes dos processos de extrapolação linear de curvas J-R no espaço J x T quando comparadas às resultantes de extrapolações não-lineares mais frequentemente utilizadas. Com relação aos efeitos exercidos nos resultados de previsão de falha pelo tipo, profundidade e comprimento da trinca contida na parede do vaso de pressão, ficou demonstrado que as trincas de superfície são muito mais críticas que as sub-superficiais de idênticas profundidade e comprimento, assim como que as avaliações de integridade são muito mais sensíveis a mudanças na profundidade da trinca relativamente a alterações no seu comprimento. As aproximações entre os resultados obtidos via J50 e através de Jinstab.dúttil, e entre os resultados obtidos pelos procedimentos de extrapolação linear e não-linear de curvas JMAT-TMAT, são muito mais nítidas para as trincas de superfície menos profundas e, em especial para as embutidas, mesmo aquelas mais críticas. Deste modo, a metodologia aqui aprimorada, destinada em última instância a avaliações de integridade estrutural de vasos PWR em transientes de potência durante a sua vida em serviço, se mostrou absolutamente efetiva no caso das trincas mais prováveis em tais circunstâncias, quais sejam, as de pequenas dimensões e situadas superficialmente na parede do vaso. Ainda, foi verificada a tendência da ocorrência do vazamento do meio pressurizante anteriormente à falha do vaso por instabilidade dúctil nos casos da presença das trincas mais profundas, independentemente de serem elas de superfície ou sub-superficiais e, novamente, de seu comprimento, contribuindo assim para a percepção visual da iminência da falha bem como para eventos de freamento de trinca dúctil, impedindo a falha catastrófica do vaso PWR. Por outro lado, trincas rasas ou meno·s profundas tendem a entrar no regime de instabilidade dúctil muito precocemente, com a essência da propagação se dando de modo instável, causando fratura rápida ou súbita do vaso sem sinal anterior. Finalmente, foi comprovada nesse estudo a aplicabilidade da técnica analítica de normalização linear para o levantamento de curvas J-R, e como consequência JMAT-TMAT, para a avaliação de integridade estrutural de componentes robustos falhando de modo dúctil após considerável, e mensurável, crescimento estável de trinca; também, foi aqui proposto o ajuste logarítmico de dados de curvas J-R, em oposição ao hoje consensualmente utilizado via lei de potência, de modo a computar os efeitos do fenômeno de saturação de J, permitindo assim extrapolações conservativas e seguras para as condições em que se verifica a falha do componente nuclear. / In this work the analytical results related to a nuclear pressure vessel failure conditions as obtained by Linear Elastic Fracture Mechanics (LEFM) and the Elastic-Plastic Fracture Mechanics (EPFM) were compared for eigth different crack types. The results are supplied in terms of internal pressure and strain gradient through the wall thickness of the structural component, and might be directly applied to isothermal hydrotests experiments. The high conservatism of LEFM approach, by using KIC criterion of cleavage triggering, as compared to results obtained via Ji of ductile crack initiation from EPFM approach, and specially to the J50 and Jduct.instab. criteria based on ductile Tearing Instability Theory through J x T (J-integral x tearing modulus) diagrams, was evaluated and quantified. The overriding effect of specimens size over LEFM and EPFM results were definitely proved, as well as the very strong influence of side-grooving the EPFM specimens. It was demonstrated the healthy conservatism of the predictions following the J50 criterion for safe design and service in the nuclear industry facing the real conditions where ductile instability takes place as analytically defined by Jduct.instab.. In the same way the conservatism of the predictions from the linear extrapolation procedure of J-R curves on J x T space, as compared with the most common non-linear process was proved as well. With respect to the effect exerted by type, depth and length of the crack over the results it was demonstrated that surface cracks are more critical than the embedded ones with identical dimensions, being the analytical evaluation much more sensitive to changes in the crack depth than in its length. The approximations among the results obtained from J50 and Jduct.instab. criteria as well as among the results from the linear and non-linear extrapolation procedure are best verified for the less depth surface cracks and specially for the embedded cracks even the largest ones. So, the methodology here improved, aimed in last instance to structural integrity assessment of PWR vessels on power transients during their service life has been shown to be a powerful tool in evaluating the most expected cracks under such circunstances, that is, those having small dimensions and located on surface wall. Still, it was demonstrated the trend for leak-before-ductile instability in the presence of the deepest surface and internal cracks, allowing the visual perception of the threshold of the vessel failure and the development of crack arrest events avoiding catastrofic rupture of the component. Otherwise, shallow cracks are prone to get very fast in the unstable regime of growth, with the essence of the propagation occuring under this condition, conducting to suddenly fracture of the vessel without any prior evidence. Finally, it was proved in this study the accuracy of the linear normalization technique in deriving J-R curves for the assessment of structural integrity of massive components which fail in a ductile way after undergo large stable crack extensions; it was suggested here the logarithmic fit of J-R data points taking in account more properly the J-saturation phenomena and leading to more safe and conservative extrapolation results when compared to resulting from power-law fit.

Θερμομηχανική προσομοίωση των προηγμένων διεργασιών συγκόλλησης με τριβή-ανάμιξη και με ακτίνα λέιζερ

Τα κριτήρια σχεδιασμού στις σύγχρονες κατασκευές και κυρίως στην αεροναυπηγική και ναυπηγική βιομηχανία, στοχεύουν στην παραγωγή δομικών στοιχείων με μειωμένο βάρος και χαμηλότερο κόστος, ενώ ταυτόχρονα, απαιτείται να παρουσιάζουν υψηλότερες επιδόσεις και ικανοποιητική δομική ασφάλεια. Οι στόχοι αυτοί έχουν διαμορφώσει μια σχεδιαστική τάση η οποία οδηγεί στην αντικατάσταση των ‘παραδοσιακών’ διαφορικών δομών (differential structures) με ‘σύγχρονες’ ολοκληρωμένες δομές (integral structures). Η τάση αυτή βρίσκει εφαρμογή κατά κύριο λόγο στην αεροναυπηγική, όπου η μείωση του βάρους χωρίς υποβάθμιση της ασφαλούς λειτουργίας αποτελεί βασικό και μόνιμο στόχο. Η αυξημένη παραγωγή δομικών στοιχείων ολοκληρωμένων δομών έχει οδηγήσει σε συνεχή αύξηση της εφαρμογής διεργασιών συνένωσης με έμφαση στις προηγμένες διεργασίες συγκόλλησης. Οι διεργασίας συγκόλλησης οι οποίες, λόγω των πλεονεκτημάτων τους, βρίσκονται στην αιχμή της τεχνολογίας είναι η Συγκόλληση με Τριβή και Ανάμιξη (Friction Stir Welding – FSW) και η Συγκόλληση με Ακτίνα Λέιζερ (Laser Beam Welding – LBW). Η εφαρμογή συγκολλήσεων στην παραγωγή ολοκληρωμένων δομών έχει πολλά τεχνολογικά πλεονεκτήματα έναντι των άλλων τύπων σύνδεσης, ωστόσο, συνοδεύονται από την ανάπτυξη Παραμενουσών Τάσεων και στρεβλώσεων στο τελικό προϊόν, κάτι το οποίο, ανάλογα με την εφαρμογή, μπορεί να προκαλέσει σημαντικά προβλήματα. Συγκεκριμένα, οι στρεβλώσεις επηρεάζουν τη λειτουργικότητα του δομικού στοιχείου, αφού μεταβάλλουν την γεωμετρία του, ενώ οι παραμένουσες τάσεις, αναπροσαρμόζοντας το εσωτερικό εντατικό πεδίο, επιδρούν στη δομική τους ακεραιότητα. Όπως είναι γνωστό με κατάλληλη επιλογή των παραμέτρων της διεργασίας (π.χ. ταχύτητα συγκόλλησης, ισχύς κτλ) μπορεί να επιτευχθεί μείωση των αναπτυσσόμενων παραμενουσών τάσεων και στρεβλώσεων. Επίσης, τα τελευταία χρόνια έχει αποδειχθεί ότι η προσομοίωση μιας διεργασίας συγκόλλησης μπορεί να βοηθήσει σημαντικά στην επιλογή του βέλτιστου συνδυασμού των παραμέτρων της. Για το λόγο αυτό, μεγάλο μέρος της ερευνητικής δραστηριότητας στην περιοχή των προηγμένων διεργασιών συγκόλλησης έχει στραφεί προς την ανάπτυξη αξιόπιστων μεθοδολογιών προσομοίωσης, οι οποίες με δεδομένο (input data) τις παραμέτρους της διεργασίας μπορούν να δώσουν σαν αποτέλεσμα (output data) κρίσιμες απαντήσεις όσον αφορά στις τεχνολογικές ιδιότητες της συγκόλλησης. Βάσει των ανωτέρω, σκοπός της παρούσης διατριβής είναι η ανάπτυξη ολοκληρωμένων μεθόδων θερμομηχανικής προσομοίωσης των προηγμένων διεργασιών συγκόλλησης FSW και LBW με κύριο στόχο την πρόβλεψη των παραμενουσών τάσεων και των στρεβλώσεων καθώς και τη μελέτη της επίδρασης τους στη δομική ακεραιότητα των παραγόμενων δομικών στοιχείων. Ένα από τα σημαντικότερα και ίσως το κρισιμότερο στάδιο κατά την προσομοίωση μιας θερμομηχανικής διεργασίας είναι η εξομοίωση της θερμικής πηγής και ο υπολογισμός του θερμικού φορτίου, γιατί μια εσφαλμένη εκτίμηση του θερμικού φορτίου προκαλεί λανθασμένη πρόβλεψη της θερμοκρασιακής κατανομής και κατά συνέπεια εισάγει σφάλματα στον υπολογισμό των παραμενουσών τάσεων και των στρεβλώσεων. Στη βάση αυτή, τόσο για την περίπτωση της FSW όσο και για την LBW αναπτύχθηκαν μεθοδολογίες για τον προσδιορισμό των θερμικών πηγών τους και συνοδεύτηκαν από θερμικά μοντέλα για την πρόβλεψη του θερμοκρασιακού ιστορικού. Ακολούθως, το θερμοκρασιακό ιστορικό ασκείται υπό τη μορφή εξωτερικού φορτίου σε ένα θερμομηχανικό μοντέλο από όπου υπολογίζονται οι παραμένουσες τάσεις και οι στρεβλώσεις της διεργασίας. Τέλος, η εσωτερική εντατική κατάσταση του συγκολλημένου δομικού στοιχείου συνυπολογίζεται στο εντατικό πεδίο λόγω της φόρτισης λειτουργίας της κατασκευής και γίνεται πρόβλεψη των συντελεστών έντασης τάσης (Stress Intensity Factors - SIFs ) έτσι ώστε να εκτιμηθεί η επίδρασης της συγκόλλησης στη δομική ακεραιότητα. Τόσο το θερμομηχανικό όσο και το θραυστομηχανικό μοντέλο μπορούν να προσαρμοσθούν σε πολλούς διαφορετικούς τύπους σύνδεσης και ρηγμάτωσης, αντίστοιχα. / The design criteria in modern structures aim to the production of components with reduced weight and low cost, as well as, with higher performance and increased safety. The above goals lead to a tendency of replacing traditional differential structures with more modern integral structure, mainly in aeronautic sector where the weight and cost reduction, without decrease of safety, comprises the main target of the current research effort. The production of integral structures requires the adaptation of existing forming processes as well as the development and optimization of advanced welding processes. The most promising welding processes in aeronautics and maritime industries currently are the Friction Stir Welding–FSW and Laser Beam Welding-LBW. Despite of the many technological advantages of FSW and LBW process, their application in the production of integral structures leads to the development of Residual Stress (RS) and distortion fields which can cause significant problems. Specifically, distortions can effect on the components assembly, while, RS affect the structural integrity. However, an appropriate selection of process parameters can significantly reduce the RS and distortions levels. The usual way to optimize process parameters is experimental trial and error approach; recently, process simulation has been proven efficient, too. The present work aims to the development of efficient methodologies for the thermomechanical simulation of FSW and LBW processes in order to predict temperature history, as wells as RS and distortion fields. Consequently, the RS field is used for the determination of the welding effects on the structural integrity of the welded component. Generally, the reliability of a simulation methodology of any thermo-mechanical process, such as welding, is seriously affected by many parameters; two of them are very base, namely, the accurate determination of the heat input introduced to the material (thermal load) and the accurate representation of thermal and mechanical boundary conditions. As the boundary conditions determined by the welder and it is usually easy to transfer in a numerical model, one of the most difficult simulation issues is the appropriate determination of the heat input which will lead to an accurate prediction of the material temperature history. For this reason, one of the main objectives of the present work is to develop methodologies for the accurate thermal load calculation in both FSW and LBW processes. After the validation of the developed methodologies with respect to experimental measurements, the defined heat sources are used in global thermal models in order to predict the temperature histories which, thereinafter, are introduced in the thermo-mechanical models to predict the developed RS and distortion fields. Finally, the structural integrity of the welded component, under the effect of both RS field and service loading is studied; different possible ‘fracture scenarios’ are investigated based on the Stress Intensity Factor concept and the Elastic Fracture Mechanics principles.

Πρόβλεψη μη γραμμικής συμπεριφοράς και διάδοσης ρωγμής σε συνθήκες θερμομηχανικής κόπωσης με τη μέθοδο των συνοριακών στοιχείων

Τα δομικά στοιχεία των μηχανολογικών κατασκευών υπόκεινται σε επαναλαμβανόμενες κυκλικές καταπονήσεις, από τις οποίες δημιουργούνται και διαδίδονται ρωγμές. Οι καταπονήσεις αυτές, οι οποίες προκαλούν κόπωση στις κατασκευές, μπορεί να είναι είτε καθαρά μηχανικές είτε θερμικές ή να προκύπτουν σα συνδυασμός θερμικής και μηχανικής φόρτισης. Τυπικές περιπτώσεις θερμικών και θερμομηχανικών φορτίσεων εμφανίζονται σε κατασκευές, όπως σωλήνες κυκλωμάτων ψύξης, πιεστικά δοχεία, συνιστώσες ηλεκτρικών κυκλωμάτων, θάλαμοι μηχανών εσωτερικής καύσης και πτερύγια στροβιλοκινητήρων. Η κυκλική μεταβολή του θερμικού φορτίου στις προαναφερθείσες περιπτώσεις, συνιστά συνθήκες θερμικής κόπωσης. Επίσης, λόγω της σχετικά υψηλής συχνότητας του φορτίου η θερμοκρασία παρουσιάζει έντονη μεταβολή στο χώρο και στο χρόνο. Ο προσδιορισμός της διάρκειας ζωής ενός δομικού στοιχείου κατά τη φάση του σχεδιασμού μπορεί να γίνει με τη βοήθεια πειραματικών διαδικασιών. Τα πειράματα όμως κόπωσης είναι δαπανηρά και χρονοβόρα και προφανώς απαιτούνται περισσότερες από μια πειραματικές δοκιμές. Οπότε, είναι εύλογο να υπάρχουν υπολογιστικά εργαλεία που να δίνουν τη δυνατότητα στο μηχανικό να εκτιμήσει την διάρκεια ζωής ή τη σοβαρότητα της βλάβης ενός εξαρτήματος. Τα περισσότερα υπολογιστικά μοντέλα αναφέρονται σε καθαρά μηχανικές καταπονήσεις. Έτσι υπάρχει πρόσφορο έδαφος για την ανάπτυξη υπολογιστικών εργαλείων για την ανάλυση προβλημάτων θερμικής και θερμομηχανικής κόπωσης. Τέτοιου είδους εργαλεία θα πρέπει να λαμβάνουν υπόψη το κλείσιμο των ρωγμών, που συμβαίνει λόγω των θερμικών παραμορφώσεων, διότι είναι δυνατόν να επηρεάζεται τοπικά το θερμοκρασιακό πεδίο. Επομένως, χρειάζεται επαναληπτική διαδικασία για τον προσδιορισμό του θερμικού και τασικού πεδίου που αλληλεπιδρούν. Είναι προφανές ότι η ανάλυση της θερμικής κόπωσης εξελίσσεται σε συνθέτη διαδικασία, που θα πρέπει να συμπεριλαμβάνει τον υπολογισμό της κατανομής της θερμοκρασίας, την τοπική επίδραση του άκρου της ρωγμής στο τασικό πεδίο καθώς και την επαφή των επιφανειών της ρωγμής. Η μέθοδος των συνοριακών στοιχείων είναι ικανή να αντιμετωπίζει τέτοιου είδους τοπικές επιδράσεις. Η παρούσα διατριβή επικεντρώνεται στην ανάπτυξη υπολογιστικού εργαλείου βασισμένου στα συνοριακά στοιχεία, για την πρόβλεψη της διάδοσης ρωγμών και την εκτίμηση της διάρκειας ζωής, εξαρτημάτων υπό θερμική και θερμομηχανική κόπωση. Έμφαση δίνεται σε περιπτώσεις που το θερμικό φορτίο προκαλεί κλείσιμο της ρωγμής και σε περιπτώσεις διεπιφανειακών ρωγμών, όπου το θερμοκρασιακό πεδίο επηρεάζεται από την θερμική αντίσταση ανάμεσα στις επιφάνειες της ρωγμής. Στο πρώτο κεφάλαιο γίνεται βιβλιογραφική ανασκόπηση σε εργασίες που εστιάζουν σε φαινόμενα κόπωσης και διάδοσης ρωγμών, καθώς και στην ανάπτυξη υπολογιστικών μοντέλων για την πρόβλεψη της διάδοσης ρωγμών. Επιπλέον, προσδιορίζεται λεπτομερώς το αντικείμενο της παρούσας διατριβής και εξηγείται η συνεισφορά της και τα καινοτόμα σημεία της. Στο δεύτερο κεφάλαιο περιγράφεται η ιδιόμορφη συμπεριφορά του άκρου της ρωγμής, δίνονται οι διατυπώσεις των μεγεθών θραύσης που χρησιμοποιούνται στην ανάλυση της κόπωσης και αναφέρονται τρόποι με τους οποίους μελετάται η διάδοση ρωγμών. Στο τρίτο κεφάλαιο περιγράφονται λεπτομερώς οι ολοκληρωτικές συνοριακές διατυπώσεις για την επίλυση προβλημάτων θερμοελαστικότητας. Στο τέταρτο κεφάλαιο περιγράφονται οι υπολογιστικές διαδικασίες που ακολουθούνται στην παρούσα εργασία για τον προσδιορισμό του πεδίου θερμοκρασιών και μετατοπίσεων, καθώς και ο τρόπος που προσομοιώνεται η διάδοση ρωγμής. Στο πέμπτο κεφάλαιο παρατίθενται τα αποτελέσματα που προέκυψαν από τις αναλύσεις για διάφορες περιπτώσεις, ενώ στο έκτο κεφάλαιο εξάγονται συμπεράσματα και διατυπώνονται προτάσεις για μελλοντική έρευνα. / The prediction of fatigue life is essential for the integrity and reliability of a structure when designing engineering components that undergo cyclic loading. In most cases, the mechanical cyclic loads are taken into account in order to evaluate the life and damage tolerance of structures with existing cracks. However, there exists a category of structures that experience severe thermal cycling that acts alongside the mechanical loads. Such structures include cooling system pipes, pressure vessels, pistons and combustion chambers of internal combustion engines, gas turbine blades and components of electrical circuits. Interfacial crack growth is of paramount importance when designing components that are protected by thermal barrier coatings in order to increase their endurance and efficiency. These types of structures are exposed to very intense thermo-mechanical cycling, which gradually causes delamination and eventually leads to spallation of the coating Numerical simulations, via the finite element method, are a common trend, when analysing the endurance of coated components. However, important aspects such as the heat exchange between the contacting faces and friction are not taken into account in fracture assessments of these components. The boundary element method is very attractive for crack-growth analyses because only the boundary is meshed, rather than the whole domain of the problem. In the present thesis, the boundary integral equations of uncoupled, time-dependent thermo-elasticity are employed to account for the time-varying nature of the thermal load. Our study discusses the influence of crack closure on quasi-static, sub-critical crack extension in the presence of thermo-mechanical cyclic loading. Appropriate thermal and mechanical boundary conditions are imposed on the numerical model to account for the contact state. The validity of the code to compute the temperature distribution under thermal cycling is checked through analytical solutions. Afterwards, a pure mode-I and mixed mode fracture problems in homogeneous material are analysed and the results are compared to other boundary element solutions. The singularity resulting from tractions and heat flux around the crack tip is effectively captured by singular quarter-point elements, while the fracture magnitudes can be computed using appropriate traction formulas. In these problems, the fatigue life is evaluated in terms of load cycle when the crack closure is considered. The number of cycles required for an existing crack to grow a certain length can be empirically predicted using the Paris’ law. The crack extension angle is evaluated by means of the maximum circumferential stress. The results are discussed, clearly indicating the impact of crack closure on fatigue life evaluation. The main conclusion is that crack closure should be incorporated into the analysis whenever the contact effect is inevitable. Otherwise, the fatigue life may be underestimated, leading to a conservative design. Finally, the sub-domain boundary element procedure is applied to interfacial cracks where the crack closure is more pronounced. Specifically, a case of a thermal barrier coating system is investigated. The thermal resistance between the contacting crack faces is incorporated into the procedure and it is assumed to be dependent on the contact pressure. If crack closure due to thermal distortion takes place, then the displacement and traction field may affect the heat flux between the crack faces, and the thermal and mechanical parts of the problem will need to be solved repeatedly until thermo-mechanical convergence is achieved. The results suggest that there are significant effects on the behaviour of stably growing cracks and the evaluation of failure capacity, emanating from crack closure, the amount of thermal resistance and the phase angle between the mechanical and thermal loads.

Avaliação da estabilidade de trincas em componentes estruturais por meio do parâmetro elasto-plástico integral-J e comparação com resultados obtidos via mecânica da fratura elástica-linear / Crack stability assessment on structural components by using elastic-plastic J-integral parameter and comparison to results obtained from linear-elastic fracture mechanics

Neste trabalho são comparados os resultados analíticos de previsão de falha de um vaso nuclear PWR destinado à propulsão naval, contendo oito diferentes tipos de trinca, obtidos segundo a Mecânica da Fratura Elástica-Linear (MFEL) e a correspondente Elasto-Plástica (MFEP). Os resultados são fornecidos em termos da pressão interna e do gradiente de deformações ao longo da espessura da parede do componente estrutural, sendo diretamente aplicáveis às condições impostas e desenvolvidas em ensaios isotérmicos de hidro-pressurização. O elevado nível de conservativismo dos resultados derivados segundo a MFEL, via critério KIC de disparo de clivagem, quando comparados àqueles obtidos por meio da MFEP, através do critério de iniciação de rasgamento dúctil, Ji, e em especial dos critérios J50 e Jinstab.dúctil de falha com base na Teoria da Instabilidade do Rasgamento Dúctil ou Elasto-Plástico (TIRD/TIREP) por intermédio de diagramas J x T (integral-J versus módulo de rasgamento), foi avaliado e quantificado. O intenso efeito das dimensões dos corpos de prova nos resultados obtidos a partir de ambas abordagens, assim como o papel determinante dos entalhes laterais nos ensaios da MFEP foram definitivamente comprovados. Foi também demonstrado o saudável conservativismo das previsões segundo o critério J50 para projeto e serviço seguros de plantas nucleares frente às condições reais em que se verifica analiticamente a instabilidade dúctil do componente trincado, tais como definidas por Jinstab.dúctil, assim como das previsões decorrentes dos processos de extrapolação linear de curvas J-R no espaço J x T quando comparadas às resultantes de extrapolações não-lineares mais frequentemente utilizadas. Com relação aos efeitos exercidos nos resultados de previsão de falha pelo tipo, profundidade e comprimento da trinca contida na parede do vaso de pressão, ficou demonstrado que as trincas de superfície são muito mais críticas que as sub-superficiais de idênticas profundidade e comprimento, assim como que as avaliações de integridade são muito mais sensíveis a mudanças na profundidade da trinca relativamente a alterações no seu comprimento. As aproximações entre os resultados obtidos via J50 e através de Jinstab.dúttil, e entre os resultados obtidos pelos procedimentos de extrapolação linear e não-linear de curvas JMAT-TMAT, são muito mais nítidas para as trincas de superfície menos profundas e, em especial para as embutidas, mesmo aquelas mais críticas. Deste modo, a metodologia aqui aprimorada, destinada em última instância a avaliações de integridade estrutural de vasos PWR em transientes de potência durante a sua vida em serviço, se mostrou absolutamente efetiva no caso das trincas mais prováveis em tais circunstâncias, quais sejam, as de pequenas dimensões e situadas superficialmente na parede do vaso. Ainda, foi verificada a tendência da ocorrência do vazamento do meio pressurizante anteriormente à falha do vaso por instabilidade dúctil nos casos da presença das trincas mais profundas, independentemente de serem elas de superfície ou sub-superficiais e, novamente, de seu comprimento, contribuindo assim para a percepção visual da iminência da falha bem como para eventos de freamento de trinca dúctil, impedindo a falha catastrófica do vaso PWR. Por outro lado, trincas rasas ou meno·s profundas tendem a entrar no regime de instabilidade dúctil muito precocemente, com a essência da propagação se dando de modo instável, causando fratura rápida ou súbita do vaso sem sinal anterior. Finalmente, foi comprovada nesse estudo a aplicabilidade da técnica analítica de normalização linear para o levantamento de curvas J-R, e como consequência JMAT-TMAT, para a avaliação de integridade estrutural de componentes robustos falhando de modo dúctil após considerável, e mensurável, crescimento estável de trinca; também, foi aqui proposto o ajuste logarítmico de dados de curvas J-R, em oposição ao hoje consensualmente utilizado via lei de potência, de modo a computar os efeitos do fenômeno de saturação de J, permitindo assim extrapolações conservativas e seguras para as condições em que se verifica a falha do componente nuclear. / In this work the analytical results related to a nuclear pressure vessel failure conditions as obtained by Linear Elastic Fracture Mechanics (LEFM) and the Elastic-Plastic Fracture Mechanics (EPFM) were compared for eigth different crack types. The results are supplied in terms of internal pressure and strain gradient through the wall thickness of the structural component, and might be directly applied to isothermal hydrotests experiments. The high conservatism of LEFM approach, by using KIC criterion of cleavage triggering, as compared to results obtained via Ji of ductile crack initiation from EPFM approach, and specially to the J50 and Jduct.instab. criteria based on ductile Tearing Instability Theory through J x T (J-integral x tearing modulus) diagrams, was evaluated and quantified. The overriding effect of specimens size over LEFM and EPFM results were definitely proved, as well as the very strong influence of side-grooving the EPFM specimens. It was demonstrated the healthy conservatism of the predictions following the J50 criterion for safe design and service in the nuclear industry facing the real conditions where ductile instability takes place as analytically defined by Jduct.instab.. In the same way the conservatism of the predictions from the linear extrapolation procedure of J-R curves on J x T space, as compared with the most common non-linear process was proved as well. With respect to the effect exerted by type, depth and length of the crack over the results it was demonstrated that surface cracks are more critical than the embedded ones with identical dimensions, being the analytical evaluation much more sensitive to changes in the crack depth than in its length. The approximations among the results obtained from J50 and Jduct.instab. criteria as well as among the results from the linear and non-linear extrapolation procedure are best verified for the less depth surface cracks and specially for the embedded cracks even the largest ones. So, the methodology here improved, aimed in last instance to structural integrity assessment of PWR vessels on power transients during their service life has been shown to be a powerful tool in evaluating the most expected cracks under such circunstances, that is, those having small dimensions and located on surface wall. Still, it was demonstrated the trend for leak-before-ductile instability in the presence of the deepest surface and internal cracks, allowing the visual perception of the threshold of the vessel failure and the development of crack arrest events avoiding catastrofic rupture of the component. Otherwise, shallow cracks are prone to get very fast in the unstable regime of growth, with the essence of the propagation occuring under this condition, conducting to suddenly fracture of the vessel without any prior evidence. Finally, it was proved in this study the accuracy of the linear normalization technique in deriving J-R curves for the assessment of structural integrity of massive components which fail in a ductile way after undergo large stable crack extensions; it was suggested here the logarithmic fit of J-R data points taking in account more properly the J-saturation phenomena and leading to more safe and conservative extrapolation results when compared to resulting from power-law fit.
