The application of the theory of constraints at Middelburg ferrochrome to determine the expansion capacity of the inbound raw material logistics system

Thesis (MBA)--Stellenbosch University, 2004. / ENGLISH ABSTRACT: With the demand for ferrochrome increasing, Middelburg Ferrochrome is considering various capacity expansion opportunities. One of the proposed expansions would entail the construction of a pelletising and sintering facility on the site. During the feasibility study, a study was necessitated to verify if the inbound raw material logistics system at Middelburg Ferrochrome would be able to accommodate the additional raw material required for the pelletising and sintering facility. The objective of this study was to validate if the existing raw materials system is indeed capable of accommodating the additional demand placed on it by the addition of a pelletising and sintering plant at Middelburg Ferrochrome. This will be analysed with the use of the Theory of Constraints. In the study project, an overview of the principles of the Theory of Constraints is presented. An integral part of the Theory of Constraints is the Five Focussing Step process. This process was applied to the existing inbound raw materials logistics system at MFC, in an effort to maximise the raw material processing capability of the system. The methodology that was used to verify whether the inbound raw materials logistics system was capable of handling the additional raw materials involved the construction of a simulation model that was representative of the operation of the existing system. Measurements that were required to assess the performance of the system relative to its goal were defined. The performance of the existing raw materials system was assessed by subjecting the results of the simulation to the defined measures. The simulation model was then adapted to include the pelletising and sintering facility and the increased raw material requirements were introduced to the adapted model. The performance of the future system was then assessed in the same way as the existing system. The benefits that were derived from the application of the Five Focussing Steps were introduced to the adapted simulation model and the simulation results were then reassessed according to the defined measures. Key findings of the study were that through the application of the Five Focussing Steps the processing capability of the inbound raw materials logistics system could be increased. Only with the inclusion of benefits derived from the application of the Five Focussing Steps would the inbound raw materials logistics system at Middelburg Ferrochrome be capable of meeting the additional demand placed on it by the introduction of a pelletising and sintering facility at the site. / AFRIKAANSE OPSOMMING: ‘n Toename in die vraag na ferrochroom het tot gevolg dat Middelburg Ferrocrome (MFC) verskeie kapasiteit-uitbreidingsgeleenthede oorweeg. Een van die voorgestelde uitbreidings behels die konstruksie van ‘n pelletisering- en sinteraanleg. Hierdie voorstel se lewensvatbaarheidstudie het onder meer behels dat die bestaande logistieke stelsel wat Middelburg Ferrocrome se inkomende grondstowwe hanteer, ontleed moes word. Die doel van die analise was om te bepaal of die bestaande logistieke stelsel in staat sou wees om die addisionele grondstowwe, benodig vir die pelletisering- en sinteraanleg, te hanteer. Die doelwit van hierdie studie is om vas te stel of die vermoë van die huidige grondstofstelsel in staat is om die addisionele las van die voorgestelde Middelburg Ferrocrome pelletisering- en sinteraanleg te kan hanteer. Met hierdie studie is die Vyf Fokus Stappe proses toegepas op die inkomende grondstof logistieke stelsel van MFC ten einde die grondstof proseseringskapasiteit van die stelsel te maksimeer. Die metodologie wat gevolg is om te bepaal of die inkomende grondstof logistieke stelsel die vermoë het om die addisionele grondstoflas te hanteer, het die konstruksie van ’n simulasie model wat die bedryfskondisies van die bestaande stelsel naboots, behels. Die huidige logistieke stelsel se inset waardes is geïdentifiseer en in die simulasie model ingevoer ten einde die model se akkuraatheid te verifieer. Die simulasie model is hierna aangepas om die voorgestelde pelletisering- en sinteraanleg in te sluit. Die werkverrigting van die voorgestelde stelsel is hierna op dieselfde wyse as die bestaande stelsel geëvalueer. Die voordele wat uit die toepassing van die Vyf Fokus Stappe afgelei is, is by die aangepaste simulasie model bygevoeg waarna die simulasie resultate herevalueer is. Die hoof bevindings wat tydens die studie gemaak is, is dat die inkomende grondstof logistieke stelsel se kapasiteit wel deur die toepassing van die Vyf Fokus Stappe verhoog kan word. Daar is verder gevind dat die bestaande inkomende grondstof logistieke stelsel wel die addisionele las van ‘n pelletisering- en sinteraanleg kan hanteer, maar slegs indien die voordele wat uit die toepassing van die Vyf Fokus Stappe verkry word, ingesluit word.

Development of Drum-Buffer-Rope scheduling software to support a “what if” approach to scheduling job shops

Thesis (MScEng (Industrial Engineering))--University of Stellenbosch, 2006. / The Theory of Constraints is a management philosophy based on the underlying assumption that only a few constraining factors limit the throughput of the entire system. Drum-Buffer-Rope is the production logistical solution of the Theory of Constraints. It is the implementation of Constraints Management on the manufacturing shop floor, to manage physical resource constraints. Drum-Buffer-Rope was designed with the purpose of increasing Throughput, while simultaneously decreasing Inventory, and minimising Operating Expense. It aims to accomplish these goals by focusing on simplifying and therefore reducing variability in the production process, and ultimately protecting order due dates against disruptions. The dynamic conditions under which typical job shops operate can make Constraints Management of the resource constraints a cumbersome task. By following a “What If” approach to the scheduling process, the scheduler can play an interactive role in developing practical shop floor schedules. In this way the scheduler can see the results of his/her ideas on the shop floor situation quickly as immediate feedback is provided. The Drum-Buffer-Rope methodology only finite schedules certain points in the manufacturing process therefore scheduling calculations can be performed quickly if done in software. This makes it possible for the scheduler to analyse various scenarios in a short period of time and allowing the development of near optimal shop floor schedules by following a “What If” approach to scheduling. In this project, new developments in the field of Drum-Buffer-Rope were investigated, and the newly developed Simplified Drum-Buffer-Rope methodology was researched. The methodologies were incorporated in a fully developed software package that uses Drum-Buffer- Rope or Simplified Drum-Buffer-Rope to marry the intrinsic knowledge of the shop-floor worker with modern day computer technology to create production schedules that can be released to the shop floor. Schedules are created rapidly enough by the software to enable the scheduler to follow a “What If” approach to create near optimal shop floor schedules. The developed software was used with live data from a South African job shop to illustrate the “What If” approach to Simplified Drum-Buffer-Rope scheduling. The results show that throughput can be increased and operating expense decreased, therefore increasing bottom line results, by analysing various scenarios.

A population-based approach to sequential ordering problems

Thesis (MScEng (Industrial Engineering))--University of Stellenbosch, 2007. / This project was initiated to develop a new and novel approach to address complex sequencing problems, in particular, an alternative method was developed to find solutions to the sequential ordering problem. The sequential ordering problem is concerned with the arrangement of a number of elements in a sequence that respects a number of precedence constraints and results in the lowest overall cost. A precedence constraint requires that some element will occur before another in the solution sequence, and the cost of a solution is determined by summing the independent individual costs that are incurred when progressing from one specific element in the solution sequence to another. Instances of this problem are regularly found in the practice of industrial engineering in problems such as the routing of a delivery vehicle, the scheduling of jobs on a machine and the preparation of project plans with limited resources. The sequential ordering problem is known to be complex in the sense that as the size of problem instances increases, the best-known time required to find a guaranteed optimal solution increases exponentially.

Orientador: Fernando Bernardi de Souza / Banca: Roberto Fernandes Tavares Neto / Banca: Andreia da Silva Meyer / Resumo: O presente trabalho tem como objetivo avaliar, por meio de simulação computacional, a regra de sequenciamento de ordens de produção recomendada pelo método Tambor-Pulmão-Corda Simplificado/Gerenciamento do Pulmão (Simplified Drum-Buffer-Rope / Buffer Management - S-DBR/BM) aplicado em ambientes de produção para estoque. Esta aplicação recebe o nome de Make to Availability (MTA), pois visa a um compromisso de atendimento da demanda baseado na pronta-entrega de produtos acabados. Para tanto, tal regra será comparada com as regras de sequenciamento da produção SPT (Shortest Processing Time), FIFO (First in First Out) e random. Para cumprir tal objetivo, será simulada uma fábrica real de manufatura contendo diferentes níveis de demanda e diferentes níveis de coeficiente de variação (CV) da demanda. A variável dependente utilizada para comparação dos desempenhos é o fill rate, que mensura o atendimento da demanda a partir do estoque de produtos acabados. Os resultados indicam que a regra S-DBR/MTA supera os demais métodos em todos os cenários simulados e também que cenários com menor CV da demanda apresentaram melhor fill rate médio que aqueles com maior CV. / Abstract: This dissertation evaluated by computer simulation the production order sequencing rule recommended by the Simplified Drum-Buffer-Rope (S-DBR) applied in make-to-stock environments, called Make to Availability (MTA). MTA method aims at a commitment to meet demand based on the finished products prompt delivery. For this purpose, we compared it with SPT (Shortest Processing Time) sequencing heuristic, FIFO (First In First Out) and random sequencing rules, through demand patterns variations of a real factory. Fill rate was the dependent variable used to compare performances, which is the percentage of demand that is fulfilled directly out of the finished product stock. We show that S-DBR / MTA sequencing rule overcame all other sequencing rules and SPT had the worst fill rate. / Mestre

Entretanto, o desafio de obter melhores resultados levaram pesquisadores e profissionais a buscarem melhores soluções, resultando, entre outras, em iniciativas de integração. Conhecidas como Integração TLS, estas iniciativas vêm procurando encontrar soluções que permitem compatibilizar características muitas vezes conflitantes entre elas, encontrando um modelo que as unifiquem. O objetivo prinicpal deste trabalho é realizar uma pesquisa de cunho fundamentalmente teórico que investigue tais modelos, avaliando suas características e identificando como tal integração foi viabilizada. A pesquisa teórica é complementada por uma pesquisa de campo com a aplicação de questionários para os autores dos modelos de integração, para as empresas que realizam a implantação dos modelos de integração e para as empresas praticantes da Integração TLS. Esta pesquisa foi direcionada para avaliação dos cinco modelos existentes de Integração TSL, não considerando eventuais integrações com outros métodos de gestão. Também se buscou encontrar na literatura relatos de casos de aplicação destes modelos. Cinco modelos foram identificados, nos quais se constatou que a base de todos eles é a proposição de um proposição de um processo focalizado de melhoria contínua, com papeis bem definidos para cada método que os constitui. Ao final da pesquisa teórica e pesquisa de campo é proposto um modelo de Integração TLS, concretizando as etapas do método de pesquisa de desenvolvimento teórico conceitual / Based on the recognition that the methods Theory of Constraints (TOC), Lean Production (LP) and Six Sigma (SS) have complementary characteristics that can empower them when used together, some companies report these experiences concomitant application method . However, the challenge of getting better results led researchers and practitioners to seek better solutions , resulting, among others, in integration initiatives. Integration known as TLS, these iniatives are seeking to find solutions to reconcile often conflicting features between them, finding a model that unify. The main objective of this paper is to research largely theoretical slant to investigate such models, assessing their characteristics and identifying how such integration was made possible. Theoretical research is complemented by a field survey with questionnaires to the authors of integration models for companies that perform the deployment and integration models for business practitioners Integration TLS. This research was concluded to evalue the five existing models Integration TLS, without considering future integration with other management methods. We also sought to find in the literature reports of applications of these models. Five models were identified, of which it was found that the basis of all of them is the proposition of a focused continuous process improvement, with well-defined roles for each method that is. Restrições e perdas no contexto do transporte rodoviário de cargas : um estudo de caso

As atividades de transporte rodoviário de cargas têm evoluído ao passo em que o mercado exige serviços diferenciados, no que se refere a velocidade, confiabilidade, com custos compatíveis. Circunstâncias que condicionam as empresas prestadoras que atuam no ramo de transportes empenhar esforços na melhoria dos seus processos de gestão, tencionando posicionar-se em um cenário competitivo. Conhecer os processos de maneira sistêmica possibilita tomada de decisões mais assertivas e para tanto, compreender as restrições oriundas das adversidades do mercado e ou perdas que advenham dos procedimentos organizacionais são itens fundamentais para a melhoria da gestão organizacional. Nesta perspectiva, esta dissertação objetivou compreender restrições e perdas no contexto do transporte rodoviário de cargas, tomando como adágio as Teorias das Restrições e o Sistema Toyota de Produção. Para tanto, foi desenvolvido estudo com natureza da pesquisa aplicada, abordagem qualitativa, exploratório e com procedimento técnico estudo de caso. Por meio da categorização, foi possível identificar e analisar informações que em última instância, atenderam os objetivos propostos neste estudo. Os elementos com mais influxo, foram a ruptura na comunicação entre o comando tático da matriz para com as operações de cada uma das unidades estratégicas de negócio, a gestão dos processos de forma eficiente e eficaz entre unidades e as perdas oriundas de avaria, erros de aferição e descaminhos de mercadorias. Some conditions that affect companies that operate in transport sector induces to engage efforts in management process improvements, intending to position themselves in a competitive environment. Knowing the processes in a systemically way enables to make more assertive decisions, and to do so, understand the constraints arising from market adversities and/or losses coming from organizational procedures are essential keys for organizational management improvements. In this perspective, this dissertation aims to understand the constraints and losses in the context of road transport, taking as adage on Theory of Constraints and on Toyota Production System, therefore, was developed a study with applied research essence, qualitative approach, exploratory and technical procedure case study. Through the categorizing, it was possible to identify and analyze information that in the last instance, met the objectives proposed in this study. The elements with most influx were the breakdown in communication between the tactical command of the headquarters towards the operations of each strategic business units, the management of process in an efficient and effective way between units and losses in regarding to damages, measurement errors and waywardness of goods. The results obtained aim to the business and academic environment, by identifying constraints and losses, improvements on making plausible decisions in the organization and scientific contribution.
