Uso de usinagem por jato de água, usinagem por controle numérico computadorizado e corte a laser no design de superfícies tácteis a partir de padrões modulares encaixáveis em ágata e cedro

Este trabalho tem por objetivo o design e a fabricação de superfícies tácteis a partir de padrões modulares encaixáveis. Estas superfícies foram construídas em diferentes materiais naturais (minerais e madeiras) e em distintos processos de fabricação inovadores (usinagem por jato de água, usinagem por controle numérico computadorizado ou CNC e corte a laser). A intenção foi desenvolver uma metodologia de design & tecnologia para aplicá-la em painéis de revestimento que possam ser produzidos em baixa escala de forma semi-industrial. A grande variedade de materiais naturais encontrados no estado do Rio Grande do Sul; a carência de design associado a estes materiais quando do produto final e o volume de rejeitos oriundos deste beneficiamento, foram os principais motivadores para a utilização destas matérias primas. O estudo de diferentes técnicas de design de superfície auxilia na transformação destes materiais, para que os mesmos passem a ter o formato de módulo. Dentro deste contexto, foram estudadas as técnicas desenvolvidas pelo artista Maurits Cornelis Escher. Ele dedicou boa parte de sua vida profissional à composição de desenhos que, justamente, partem da utilização da simetria, modularidade, continuidade e encaixe. Neste sentido, após a compreensão das técnicas utilizadas por Escher, alguns de seus desenhos foram aplicados nos materiais selecionados através dos processos de fabricação adequados, possibilitando a construção das diferentes superfícies tácteis. Os resultados obtidos identificam que a utilização de processos de fabricação inovadores para interferência nos materiais naturais são ferramentas importantes para a promoção de uma nova geração de produtos locais. Conclui-se que estas interferências viabilizam a fabricação de produtos com maior valor estético, social e econômico. / This work aims at the design and the manufacturing of tactile surfaces from modular plug patterns. These surfaces were built in different natural materials (mineral and wood) and in distinct innovative manufacturing processes (waterjet machining, computerized numerical control machining or CNC and laser cutting). The objective was to develop a design & technology methodology for applying it in coating panels that can be produced on a semiindustrial small scale. The huge variety of natural materials found in Rio Grande do Sul State, the lack of design associated to these materials as to the final product and the volume of waste from this processing were the main motivators for the use of these raw materials. The study of these different techniques of surface design helps the transformation of these materials in order that they start to have the modular format. Within this context, the techniques developed by the artist Maurits Cornelis Escher were studied. He devoted much of his professional life to the composition of drawings beginning exactly with the use of symmetry, modularity continuity and joint. In this sense, after understanding the techniques used by Escher, some of his drawings were applied in the materials selected through suitable manufacturing processes, enabling the construction of different tactile surfaces. The results obtained identify that the utilization of innovative manufacturing processes to interfere in the natural materials are important tools for the promotion of a new generation of local products. It is conclude that these interferences enable the manufacture of products with greater aesthetic, social and economic value.

Rock cutting by abrasive water jet: an energy approach / Corte de rocha com jato d\'água abrasivo: uma abordagem baseada em energia

Abrasive waterjet (AWJ) cutting is a versatile technique which has been effectively applied to rock cutting since the late 1980s. The complexity of the interaction between the waterjet and the rocks complicates the thorough understanding of the phenomena involved in AWJ rock cutting. On one hand, rocks are complex materials which are generated through different processes in an uncontrolled environment without human interference. On the other hand, the AWJ acts with high velocity and turbulence, complicating direct observation and the perception of details. In this respect, the present research aims to contribute to the study of AWJ cutting applied to rocks, including the analysis of qualitative and quantitative information, both of great importance regarding the study of complex materials. Concerning quantitative data, special attention is given to the investigation of the cutting efficiency, which can be analyzed by observing conditions in which the higher cutting rate is associated with the minimum energy provided by the AWJ machine per removed volume of rock. Moreover, the real efficiency can be analyzed through the investigation of the conditions in which the major part of the energy provided by the AWJ machine is used effectively for rock cutting, deducting dissipation losses. The effects of varying traverse velocity and pump pressure on cutting parameters were also investigated, in addition to the influence of rock properties on the effective energy of cutting. The effective energy was calculated based both on the specific energy and specific destruction work of the materials. With respect to the qualitative investigation, petrographic and scanning electron microscopy (SEM) analyses were conducted in order to visualize and better understand the different effects of cutting on the studied rocks. Cutting tests with a traverse velocity of 200 mm/min and a pump pressure of 400 MPa presented the most efficient rock cutting regarding both methods of efficiency analysis. Dry density and tensile strength presented fair correlations with the effective cutting energy, while the modulus ratio presented the best correlations. It was observed that brittleness plays a key role in the understanding of the phenomena involved in AWJ rock cutting. / O jato d\'água abrasivo (AWJ) é uma técnica versátil que tem sido efetivamente aplicada ao corte de rochas desde o fim da década de 1980. A complexidade da interação entre o jato e as rochas dificulta a compreensão detalhada dos fenômenos envolvidos no corte de rochas com AWJ. Por um lado, rochas são materiais complexos gerados em ambientes sem interferência humana. Por outro lado, o AWJ age com alta velocidade e turbulência, dificultando a observação direta do procedimento. Assim, a presente tese de doutorado visa a contribuir com o estudo do corte de rochas com AWJ, incluindo análises de dados qualitativos e quantitativos, ambos de grande importância em estudos de materiais complexos. A análise quantitativa possui foco na investigação da eficiência de corte, a qual pode ser analisada por meio da observação das condições em que há a maior taxa de corte associada à mínima energia fornecida pelo AWJ por volume de rocha removido. Além disso, a eficiência real do corte pode ser analisada a partir da investigação das condições em que a maior parte da energia fornecida pelo AWJ é usada para efetivamente cortar a rocha, descontando perdas por dissipação. Os efeitos da variação da velocidade transversal de corte e da pressão da bomba nos parâmetros de corte também foram investigados, além da influência das propriedades das rochas na energia efetiva de corte. A energia efetiva de corte, denominada energia relativa de formação da ranhura (EKR), foi calculada com base na energia específica e no trabalho de destruição específico dos materiais. Análises de microscopia eletrônica de varredura (SEM) e petrografia foram conduzidas para visualizar e compreender melhor os diferentes efeitos do corte nas rochas estudadas. Os testes de corte realizados com velocidade transversal do bocal de 200 mm/min e pressão da bomba de 400 MPa apresentaram as melhores eficiências de corte considerando-se ambos os métodos de análise de eficiência. Dentre as propriedades das rochas investigadas, a massa específica e a resistência à tração por compressão diametral apresentaram correlações razoáveis com EKR, enquanto que o modulus ratio apresentou as melhores correlações. Observou-se que a ruptibilidade possui papel fundamental na compreensão dos fenômenos envolvidos no corte de rochas com AWJ.

Identification de paramètres et analyses de sensibilité pour un modèle d'usinage par jet d'eau abrasif / Identification of unknown model parameters and sensitivity analysis for abrasive waterjet milling process

Ce travail fait partie du projet Marie-Curie ITN STEEP, dans le domaine des faisceaux énergétiques. Nous étudions ici l'identification de paramètres pour un modèle générique d'usinage par jet d'eau abrasif. L'étude de ce problème trouve son origine dans les applications industrielles d'usinage, où la nécessité de modéliser et prédire la surface finale avec une très grande précision est essentielle en l'absence de connaissance des paramètres du modèle Nous proposons ici une méthode d'identification des paramètres du modèle basée sur la minimisation d'une fonction coût, mesurant la différence entre la solution numérique et les observations expérimentales. L'approche variationnelle, basée sur le Lagrangien, permet de considérer l'adjoint, et l'utilisation d'un logiciel de différentiation automatique (TAPENADE) conduit à une identification rapide et précise des paramètres, quelles que soient la complexité et la taille du problème étudié. La qualité de l'identification peut être fortement instable et dépendre largement des données expérimentales en cas de bruit. Nous introduisons alors des termes de régularisation permettant de gérer la présence d'erreurs de mesure. Plusieurs cas d'usinage par jet abrasif sont considérés: problème stationnaire, jet qui se déplace à vitesse constante, ou en accélérant, utilisation synthétiques ou réelles L'étude de sensibilité montre la robustesse de l'approche, qui permet d'obtenir de très bons résultats acceptables d'un point de vue industriel / This work is part of STEEP Marie-Curie ITN project, covering the research in field of energy beam processing. We focus on the identification of unknown parameters of the proposed generic Abrasive WaterJet Milling (AWJM) model. The necessity of studying this problem comes from the industrial milling applications where the possibility to predict and model the final surface with high accuracy is one of the primary tasks in the absence of any knowledge of the model parameters that should be used. We propose the method of the model parameters identification by minimizing a cost function, measuring the difference between experimental observation and numerical solution. The variational approach based on corresponding Lagrangian allows to obtain the adjoint state and the involvement of the automatic differentiation software tool (TAPENADE) leads to fast and efficient parameters identification. In fact the parameter identification problem is highly unstable and strictly depends on quality of input data. Regularization terms could be effectively used to deal with the presence of measurement errors. Various cases of the AWJM process such as a stationary problem and moving with constant feed speed or acceleration are studied based on both artificial and real experimental data. The sensitivity study related to these particular problems demonstrates the strong capability of the proposed approach to obtain acceptable

The project is elaborated in frame of engineering studies branch 2303T002. The project is submitting suggestion of convenient technologies of production for submitted flat sheet metal part 11 375. There are proposed a number of variants of production method, namely: production on sequence shearing tool, production by means of plasma machine, laser machines and machines for watejets cutting. Particular part is designed for the production quantity of 380 000 pieces per year. Based on the literary study of the shear and calculations, there were designed shearing tool for given part. For this tool the press CDCH 3000 P was selected (producer HESSE+CO Maschinenfabrik GmbH), with nominal force 3 000 kN. In the work there are included necessary calculations for all variants including technological and economical evaluation.

The thesis primarily deals with the optimization of laser cutting center for coated aluminium sheet cutting and with the subsequent comparison of measured results and a sample made using waterjet cutting. The thesis is divided in two parts, the theoretical part followed by the practical one. The theoretical section is concerned with the unconventional technologies used, with their general analysis, design, history and utilization for industrial appliances. Main parts of this thesis deals with classification of particular cutting principles and their specific description. The theoretical part contains also classificaton of aluminium alloy, description of surface texture measurement and explanation of basics terms used for roughness measurement. The practical section is concerned with the particular task solution and with all knowledge used for optimization and evaluation of laser cutting. This part contains the measurement results, the measured material, the machines and devices used and also the technical and economical evaluation of this thesis content. The overall evaluation of the laser cutting optimization of specific component is mentioned in the experiment outcome evaluation article.

Modélisation et identification de paramètres pour les empreintes des faisceaux de haute énergie. / Modelling and parameter identification for energy beam footprints

Le progrès technologique nécessite des techniques de plus en plus sophistiquées et précises de traitement de matériaux. Nous étudions le traitement de matériaux par faisceaux de haute énergie : un jet d’eau abrasif, une sonde ionique focalisée, un laser. L’évolution de la surface du matériau sous l’action du faisceau de haute énergie est modélisée par une EDP. Cette équation contient l’ensemble des coefficients inconnus - les paramètres de calibration de mo- dèle. Les paramètres inconnus peuvent être calibrés par minimisation de la fonction coût, c’est-à-dire, la fonction qui décrit la différence entre le résultat de la modélisation et les données expérimentales. Comme la surface modélisée est une solution du problème d’EDP, cela rentre dans le cadre de l’optimisation sous contrainte d’EDP. L’identification a été rendue bien posée par la régularisation du type Tikhonov. Le gradient de la fonction coût a été obtenu en utilisant les deux méthodes : l’approche adjointe et la différen- ciation automatique. Une fois la fonction coût et son gradient obtenus, nous avons utilisé un minimiseur L-BFGS pour réaliser la minimisation.Le problème de la non-unicité de la solution a été résolu pour le problème de traitement par le jet d’eau abrasif. Des effets secondaires ne sont pas inclus dans le modèle. Leur impact sur le procédé de calibration a été évité. Ensuite, le procédé de calibration a été validé pour les données synthétiques et expérimentales. Enfin, nous avons proposé un critère pour distinguer facilement entre le régime thermique et non- thermique d’ablation par laser. / The technological progress demands more and more sophisticated and precise techniques of the treatment of materials. We study the machining of the material with the high energy beams: the abrasive waterjet, the focused ion beam and the laser. Although the physics governing the energy beam interaction with material is very different for different application, we can use the same approach to the mathematical modeling of these processes.The evolution of the material surface under the energy beam impact is modeled by PDE equation. This equation contains a set of unknown parameters - the calibration parameters of the model. The unknown parameters can be identified by minimization of the cost function, i.e., function that describes the differ- ence between the result of modeling and the corresponding experimental data. As the modeled surface is a solution of the PDE problem, this minimization is an example of PDE-constrained optimization problem. The identification problem was regularized using Tikhonov regularization. The gradient of the cost function was obtained both by using the variational approach and by means of the automatic differentiation. Once the cost function and its gradient calculated, the minimization was performed using L-BFGS minimizer.For the abrasive waterjet application the problem of non-uniqueness of numerical solution is solved. The impact of the secondary effects non included into the model is avoided as well. The calibration procedure is validated on both synthetic and experimental data.For the laser application, we presented a simple criterion that allows to distinguish between the thermal and non-thermal laser ablation regimes.
