Additive Friction Stir Deposition of Aerospace Al-Zn-Mg-Cu-Zr Alloys: Leveraging Processing and Metallurgical Science for Structural RepairHahn, Gregory David 05 February 2024 (has links)
Additive Friction Stir Deposition is an emerging solid-state additive manufacturing process that leverages severe plastic deformation to deposit fully dense metallic parts. This is of particular interest for high-strength aluminum alloys in which the addition of copper to the alloy chemistry makes them susceptible to hot cracking. This plagues traditional 3D printing of metals which is based on melting and solidification. This work looks at a particular high-strength aluminum alloy AA7050, one of the most widely utilized alloys for complex aerostructures. One of the key traits allowing for its widespread use is its low quench sensitivity, which enables it to be formed into thick sections and still achieve adequate strength. This work studies the feasibility of printing AA7050 and achieving full strength in thin cross sections as well as the influence of the zirconium dispersoid particle on quench sensitivity when applied to thicker sections. It was found that AA7050 after AFSD has significantly more quench sensitivity than traditionally processed material and through STEM, it was determined that this was due to the Al3Zr dispersoid particles providing heterogeneous precipitation sites. It was demonstrated that removing Zr alleviates the quench sensitivity in the case of printing with a featureless tool; however, the breakup of large constituent particles with a protrusion tool increases the number of interfaces for heterogeneous nucleation that induces sensitivity. This work shows that the dynamic recrystallization necessary to deposit material is detrimental to the fundamental performance of the alloy, making it challenging for thick AA7050 to achieve peak strength. A separate study is shown in which AFSD was utilized to successfully repair analogous corroded fastener holes in AA7050 commonly observed in service. After repairing with AFSD, the AA7050 outperformed the baseline material in R=0.1 and R=-1 fatigue, even outperforming pristine material in the R=0.1 case. This was determined to be due to the breakup of Fe-rich constituent particles serving as fatigue crack initiation sites which effectively delays the crack initiation process. / Doctor of Philosophy / Additive Friction Stir Deposition (AFSD) is an emerging additive manufacturing technique that utilizes severe plastic deformation instead of melting to 3D print metals. This work focuses on one of the most prominent aluminum alloys used in aerostructures (AA7050) and its performance after printing. It was found that printing AA7050 in thick sections has further challenges and that modifying the alloy chemistry can alleviate losses in strength. The understanding of AA7050 and AFSD was utilized for a specific application, the repair of corroded fastener holes on the coupon level. It was found that repairing the simulated corroded hole improved the fatigue performance of the coupon indicating a successful means for repairing components.

Heat Generation and Transfer in Additive Friction Stir DepositionKnight, Kendall Peyton 31 May 2024 (has links)
Additive friction stir deposition (AFSD) is an emerging solid-state additive manufacturing process that leverages the friction stir principle to deposit porosity-free material. The unique flow of material that allows for the transformation of bar stock into a near-net shape part is driven by the non-linear heat generation mechanisms of plastic deformation and sliding frictional heat generation. The magnitude of these mechanisms, and hence the total applied thermal power, implicitly depend on the thermal state of the system, forcing power input to become a dependent variable. This is not the case in other 3D printing methods; thermal power can be controlled independently. In this work, the heat generation in AFSD is explored, and its transfer is quantified. In particular, the time-dependent ratio between the amount of conduction into the AFSD tool versus into the substrate is quantified. It was found for the conditions tested with a single-piece AFSD tool, conduction up the tool was on the order of the conduction into the stir. For a more modern three-piece tool, the ratio between the tool and the substrate varied between 0.3-0.1. It was also found that traversing faster resulted in more heat flux into the substrate as would be expected by moving heat source modeling. The total heat generated was also quantified as being equal to between 60% and 80% of the mechanical spindle power depending on the tool type and the exact process conditions. That ratio was found to be time-invariant. At the same time, this changing heat flux ratio was shown to dramatically alter thermocouple measurements in the tool, showing the uncertainty of that method of process control. The contact state between the stir and the tool was treated as a thin conductive layer and a contact heat transfer coefficient was calculated on the order of 20 frac{kW}{m^2K}. The limitations of this treatment were found to occur when a significant amount of the heat generation came from frictional heating rather than plastic deformation. This implies that any measurement conducted in the tool is related to the stir by a complex function driven by the state of the stir; showcasing the need for more well-understood in-situ monitoring. Finally, some of the ideas about thermal control are applied to a case study on the repair of corroded through holes using AFSD to restore fatigue life. It was found that modifying the thermal boundary conditions and applying active cooling at the end of the repair could improve the fatigue life drastically. This was due to less time spent in a thermally active region leading to less heterogeneous nucleation and less grain boundary nucleation. This more preferred microstructure morphology led to a change in the fracture mode and increased the number of cycles to crack initiation and the number of cycles after crack initiation. / Doctor of Philosophy / Metal 3D printing of industrially relevant aluminum alloys is plagued with problems. Additive friction stir deposition seems well posed to overcome some of the problems associated with aluminum printing. Being able to 3D print these alloys with properties that are as good as traditional manufacturing offers a large potential cost and time savings over traditional manufacturing for the aerospace industry (e.g. Boeing, Lockheed Martin, U.S. Navy). For these components to be part of a plane, the manufacturer must prove the components were made the same way print-to-print regardless of the actual shape of the component being made. This dissertation focuses on the key metallurgical variable of temperature and explores how thermal energy is generated and where that energy goes in to the system. The key takeaway is, that without precise knowledge of the total heat generated and the entire thermal system, assurances about processing temperature cannot be made. An exploration of heat generation and metrics about its dispersion are presented. This is followed by a study on repairing structural components while changing the thermal system to understand its effects.

Additive Friction Stir Deposition of Al-Ce Alloys for Improved Strength and DuctilityDavis, Devin Fredric 12 1900 (has links)
Additive friction stir deposition (AFSD) is a solid-state additive manufacturing (AM) technique that breaks down large constituent particles into more refined and uniformly disturbed microstructure. AFSD was used to print Al-Ce alloys. Current commercial Al-alloys upon elevated temperatures go through dissolution and coarsening of strengthening precipitates causing mechanical degradation of these alloys. Al-Ce alloys do not have this issue as cerium's low solubility restricts dissolution into the aluminum matrix at elevated temperatures, thus giving great thermal stability to the microstructure. Al-Ce alloys lack solid solubility that affects the solid solution strengthening and precipitation strengthening. Al-Ce alloys have limitation at room temperature as they can only reach a maximum of ~65 MPa yield strength. Elements like magnesium have been added to alloy to enable solid solution strengthening, and scandium to enable precipitation strengthening to improve strength before going through the AFSD process. By adding new elements to the Al-Ce alloys, an increase in the yield strength from ~60 MPa to ~200 MPa was achieved before AFSD. The casted alloys form coarse particles that reach 300 µm in size; resulting in stress concentration that causes material fracture before necking, giving >10% ductility. AFSD breaks down these coarse particles to increase strength and ductility increases. The particles were broken down to >20 µm which increased the ductility to 10%. The results of this research shows that Al-Ce alloys are able to reach commercial aluminum alloy mechanical standards of 400 MPa ultimate tensile strength and 10% ductility at room temperature for aerospace applications.

Additive Manufacturing of AZ31B Magnesium Alloy via Friction Stir DepositionPatil, Shreyash Manojkumar 12 1900 (has links)
Additive friction stir deposition (AFSD) of AZ31B magnesium alloy was conducted to examine evolution of grain structure, phases, and crystallographic texture. AFSD was carried out using a hollow tool made from tool steel at a constant rotational velocity of 400 rpm on the AZ31B base plate. Bar stock of AZ31B was utilized as a feed material. The linear velocity of the tool was varied in the range of 4.2-6.3 mm/s. The feed rate of the material had to be maintained at a half value compared to the corresponding linear velocity for the successful deposition. The layer thickness and length of the deposits were kept constant at 1 mm and 50 mm respectively. The tool torque and actuator force values were recorded during the process and for calculation of the average input energy for each processing condition. Temperature during the AFSD experiments was monitored using a type k thermocouple located 4 mm beneath the deposition surface at the center of the deposition track. The average input energy values showed a decreasing trend with increasing tool linear velocity. The temperature values during deposition were ∼0.7 times the liquidus of the alloy. The deposited material then was examined by laser microscope and profilometer, X-ray diffraction, scanning electron microscopy, electron back scatter diffraction (EBSC), contact angle measurement and micro hardness tests. The AFSD AZ31B samples showed reduction in areal surface roughness with an increase in the tool linear velocity. The X-ray spectra revealed increase in the intensity of prismatic planes of α-Mg phase with increase in tool linear velocity. AFSD of AZ31B Mg alloy resulted in shifting of the grain size from a broader and courser distribution within the feed material to a tighter distribution. Moreover, EBSD observations confirmed the refinement in grain size distribution as well as the presence of predominantly prismatic texture for the AFSD samples when compared to the feed material. There was a marginal improvement in the hardness for the AFSD samples compared to the feed material. However, there was no significant change in the contact angle measurements in simulated body fluid for the AFSD samples compared to the feed material. The current work demonstrated ability of AFSD technique for the additive fabrication of magnesium-based alloys and provided a methodology for examining various process attributes influencing the processing-structure-property relationship.

Additive friction stir deposition is characterized by rotating a consumable feedstock rod that induces severe plastic deformation to deposit material additively without raising the material past its melting point. In this way, additive friction stir deposition differs from traditional additive manufacturing, and new developments in this technology require further investigation of build parameters, tooling, and resultant builds to better understand this printing process and its applications. This thesis evaluated the effect of rotational speed on aluminum 6061 builds using mechanical testing and microstructural investigations. Three different build conditions were evaluated at 180 RPM, 240 RPM, and 300 RPM. Mechanical testing methods were used to determine hardness values, ultimate tensile strength, yield strength, elastic modulus, and density. Imaging techniques including optical microscopy, electron backscatter diffraction, energy dispersive x-ray spectroscopy, and x-ray computed tomography were used to evaluate microstructure, grain size, chemical composition, and porosity.

Material Flow and Microstructure Evolution during Additive Friction Stir Deposition of Aluminum AlloysPerry, Mackenzie Elizabeth Jones 02 September 2021 (has links)
Serious issues including solidification porosity, columnar grains, and large grain sizes are common during fusion-based metal additive manufacturing due to the inherent melting and solidification that occurs during printing. In recent years, a high-temperature, rapid plastic deformation technique called additive friction stir deposition (AFSD) has shown great promise in overcoming these issues. Because the deposited material stays in the solid state during printing, there are no melting and solidification events and the process can result in as-printed material that is fully-dense with equiaxed, fine grains. As AFSD is an emerging process, developing an understanding of the synergy between material deformation and the resultant microstructure evolution, especially the strain magnitude, its influence on dynamic microstructure evolution, and material flow details, is imperative for the full implementation of AFSD. Therefore, the purpose of this work is to investigate the severe plastic deformation in AFSD through complementary studies on the concurrent evolution of shape and microstructure during the deposition of dissimilar aluminum alloys. In this work, we systematically study (1) the entire deposition via dissimilar cladding along with (2) specific volumes within the deposited layer via embedded tracers printed at varied processing parameters. X-ray computed tomography and electron backscatter diffraction are employed to visualize the complex shape of the deposits and understand the microstructure progression.
Investigation of dissimilar cladding of homogeneous AA2024 feed-rods onto an AA6061 substrate establishes a working understanding of the mechanisms related to material flow and microstructure evolution across the whole deposit (macroscopic shape evolution) as well as at the interface between the deposit and the substrate. Variations in tooling and rotation rate affect the interfacial features, average grain size, and depth of microstructural influence. The non-planar and asymmetric nature of AFSD on the macro-scale is revealed and a maximum boundary of deposited material is established which gives a frame of reference for the next material flow study within the deposition zone.
An understanding of the mesoscopic morphological evolution and concurrent dynamic microstructure evolution of representative volumes within the deposition zone is determined by comparing depositions of hybrid feed-rods (AA6061 matrix containing an embedded tracer of AA2024). Samples were printed with and without an in-plane velocity to compare initial material feeding to steady-state deposition. Variations in initial tracer location and tool rotation rate/in-plane velocity pairs affect the final morphology, intensity of mixing, and microstructure of the deposited tracer material. The tracer material undergoes drastic mesoscopic shape evolution from millimeter-scale cylinders to long, curved micro-ribbons. There is simultaneous grain refinement in AA2024 via geometric dynamic recrystallization during initial material feeding, after which the grain size remains relatively constant at a steady-state size. The lower bound of strain is estimated based on extrusion, torsion, and shear-thinning factors.
The step-by-step mesoscopic deformation and microstructure evolution is further elucidated by characterizing depositions of hybrid feed-rods with a series of embedded tracers. The AFSD tooling is stopped quickly at the end of the deposition with a quench applied to "freeze" the sample. X-ray computed tomography reveals multiple intermediate morphologies including the progression from a cylinder to a tight spiral, to a flattened spiral shape, and to a thin disc. EBSD mapping shows that a refined microstructure is formed soon after the material leaves to tool head with areas off the centerline reaching a fully recrystallized state more quickly. The findings from this work summarize the current understanding of the link between material deformation and microstructure evolution in AFSD. Hopefully these first fundamental studies on the co-evolution of material flow and grain structure during AFSD can inspire future work, especially in the area of heterogeneous multi-material printing. / Doctor of Philosophy / Additive friction stir deposition (AFSD) is a new metal 3D printing process that uses friction to heat up and deposit materials rather than using a laser to melt the material into place. This is beneficial since it avoids problems that come from melting and solidification (e.g., porosity, hot cracking, residual stresses, columnar grains). Since AFSD is such a new technology, an understanding of some of the fundamental processing science is needed in order to predict and control the performance of the resultant parts. This is because the processing of a material affects its structure (at multiple scales, for example macro-, micro-, atomic) which then affects the properties a material will exhibit which, finally, dictates the performance of the overall part. Therefore, the purpose of this work is to explore how the feed material is transformed and deposited into the final layer after printing and to link the original processing conditions to the resultant structure. To investigate the interface between the deposited layer and the substrate, we use a simple feed-rod of one aluminum alloy (AA2024) and deposit it onto a substrate of another aluminum alloy (AA6061). To look at just one small volume within the deposited layer, we use a hybrid feed-rod that is mostly AA6061 except for small cylinders of AA2024 that are placed either in the center or on the edge of the feed-rod so that we can track the AA2024. Printing these feed-rods under different processing conditions will help us understand the connection between processing and structure. Using a characterization technique called X-ray computed tomography we can visualize a 3D representation of the final position for the AA2024 material. In order to evaluate the structure on the micro-scale, a characterization technique called electron backscatter diffraction is used to show the individual grains of our metal. The main contributions of this work are as follows: 1) a lower bound of strain is estimated for AFSD, 2) various intermediate deformation steps are captured for the tracer cylinders including a progression from cylinder to multiple spiral shapes to a thin disc to long ribbons, 3) these deformation steps are linked to different microstructures, and 4) changing the tool geometry and other processing parameters significantly alters the range of shapes and microstructures developed in the deposited material. These findings bring us closer to a fully controllable system as well as sparking some interesting areas for future research because of the complex shapes we observed. These results could lead to the customization and optimization of 3D spirals, ribbons, etc. designed for a certain application.

Origins of Embrittlement of an Al-Zn-Mg-Cu Alloy Post Additive Friction Stir DepositionYoder, Jake King 03 January 2023 (has links)
Additive Friction Stir Deposition (AFSD) is a solid state, bulk, metal additive manufacturing technology that seeks to replace certain castings and forgings wherever it is economically feasible among other applications. Critical to its deployment is an in depth understanding of how the solid state deposition process effects engineering alloys used in relevant applications. In this work, an aerospace aluminum alloy 7075 is evaluated both in the as deposited and heat treated condition via age hardening studies and tensile testing. It is found that an embrittlement phenomena occurs that is sensitive to processing parameters and quench rate during heat treatment. Through the use of SEM, TEM, and APT the embrittlement phenomena has been linked to excessive grain boundary precipitation caused by a combination of shear induced mixing and shear induced segregation which allow for the formation of phases at grain boundaries that are slow to dissolve, leaving the grain boundary in a non-equilibrium solute rich state. Critical to this process is the role of dispersoid particles, which are modified by shear processes which provide high energy spots for thermally stable precipitate nucleation. Removal of these dispersoid particles by an alloy modification had been shown to eliminate the embrittlement effect after depositing in a condition where embrittlement is expected for the unmodified 7075. Further work demonstrates the different relationships between processing conditions and the degree of embrittlement for three different tool types. Beyond the implications of the particular alloy studied, this work highlights the fundamental concepts involved when a manufacturing process operates at high strain rates and total strains which can be used for the design of alloys meant for AFSD. / Doctor of Philosophy / Additive Friction Stir Deposition (AFSD) is a new 3D printing process for metals where deformation is used to deposit material in an additive fashion. Mechanical and Physical Properties in Additive Friction Stir Deposited AluminumWells, Merris Corinne 18 July 2022 (has links)
The goal of this research is to aid the development of large-scale additive manufacturing of jointless underbody hulls for the Army Ground Vehicle Systems by 1) generating an improved mechanical and metallurgical database and 2) understanding the Additive Friction Stir Deposition (AFSD) process. AFSD is a solid-state additive manufacturing process that is a high strain rate and a hot working process that deforms material onto a substrate and builds a component layer by layer. This unique, solid-state additive manufacturing process has the potential for scalability into ground vehicle applications on the extra large-scale due to its solid-state nature. Two different aluminum alloys were investigated: Al-Mg-Si (6061) and Al-Zn-Mg-Cu (7075). AFSD builds were evaluated in the transverse or through layer direction (Z) and the 6061 material was also evaluated in the longitudinal direction (X). Uniaxial tensile testing was performed to generate mechanical property data while fractography, and metallography were used to better understand the metallurgical implications of this process. This research determined that the refinement of the grain size caused by the AFSD process had little or no strengthening effect on the mechanical properties of either alloy. Instead, the as-deposited condition in both alloys were soft with good ductility due to the dissolution of the strengthening particles. After heat treatment, the elongation and fracture mode of the 6061 alloy was dependent on the layer direction. Failure often initiated at interfaces and affected the materials' elastic-plastic behavior. For the 7075 alloy, the strength and failure mechanism of the material were affected by the presence of the graphite lubricant used during processing. The use of graphite increased the variability of the mechanical properties results and caused premature failure in numerous samples. In both alloys, the heat treatment caused grain coarsening to varying degrees which can affect the mechanical behavior. From these results, it was found that a precipitation strengthening heat treatment is required for material deposited with AFSD to achieve the minimum mechanical property standards for a forging. Recommendations and future work include 1) investigating the effect of residual stresses on AFSD components, 2) determining the fatigue properties of AFSD materials, 3) continuing to increase the database of mechanical properties for AFSD materials, and 4) developing additional lubricants for the AFSD process. / Master of Science / The results of this research will be used to help generate design requirements for large-scale additively manufactured parts such as underbody tank hulls. This research generated and expanded on the mechanical and metallurgical understanding of solid-state additively manufactured aluminum. The solid-state additive process used was Additive Friction Stir Deposition. Like its name, this process uses a rotating tool head to apply friction to a solid bar of aluminum that then generates heat which makes the metal soft enough to stir and deposit into a layer. Another layer is then deposited on top and repeated layer by layer until the final part is completed. Other metal additive manufacturing processes that involve melting and then rapidly cooling the material degrade the quality of the metal material.
The first part of this research investigated the mechanical properties in different layer directions either pulling along the build direction or against the layers. The results showed that a heat treatment was required to improve the strength of the aluminum to meet current standards of quality. However, the ability of the aluminum to elongate depended on the orientation of the layers.
The second part of this research investigated the effect that a graphite lubricant used on the aluminum feedstock to help prevent the material from sticking in the tool head affected the mechanical properties. The results show that the graphite lubricant did not dissolve or disappear into the metal and caused a reduction in the elongation of the aluminum. Recommendations for extra large-scale metal additive manufacturing are to design parts to apply the highest stress along the layer direction and to eliminate the use of the graphite lubricant.

Processing Mechanics of Additive Friction Stir DepositionHartley II, William Douglas 03 July 2023 (has links)
Additive friction stir deposition (AFSD) is a newly developed solid-state metal additive manufacturing (AM) technology that adds a material feeding mechanism to the friction stir principle (Yu et al.., 2018). As a newly developed process, the development of a sound understanding of the process mechanics is necessary and may shed light on both limiting factors and new opportunities. This work explores the fundamental modes of deformation through an analytical decomposition of three flow components: 1) radial spreading, 2) rotating, and 3) traversing shear flow. The analytical models provide 'back-of-the-envelope' estimates of mechanical requirements (machine torque, for example), and straightforward algebraic equations for estimating the peak strain rate associated with deformation and the expected residence time of material underneath the AFSD tool head. A more complex, but preliminary, numerical modeling approach is then presented to models the steady state material flow as a fully coupled non-Newtonian fluid with rate and temperature dependent properties. Additionally, a transient thermal model is presented which captures the thermal history of the material along a dynamic printing trajectory. The numerical models provide insight into the pressure distribution underneath the AFSD tool, which impacts deformation bonding conditions at the interface, and suggest that temperature differences under the tool may be as high as 70℃. Several interface fracture experiments reveal a well-bonded center region, with high ductility and energy dissipation, and a poorly bonded outer edge region. Novel characterization work has been presented showing evidence of a nearly uniform 50μm thick shear layer on the top surface of a deposit. Analysis of the Prandtl number suggests that this shear layer is a consequence of a thin thermal boundary layer, which in the presence of frictional shear stress, becomes a thermo-mechanical boundary layer with a distinct flow regime from the bulk. Further characterization shows viscous mixing patterns in the wake of tool pins, and incomplete bonding at the edges of the deposition track. An additional application is presented for AFSD – selective area cladding of thin sheet metal. Substrates as thin as 1.4mm were clad without localized deformation, which is dependent on the clamping configuration of the substrate. Cladding quality, interface integrity, and certain failure modes are identified for thin cladding operations. In-situ monitoring and ex-situ laser scanning shows the slow evolution of thermal distortion during cooling of the cladding-on-sheet system. Finally, residual stress and strain estimates are made using curvature methods for bi-layer specimens extracted from the cladding. / Doctor of Philosophy / Additive manufacturing of metal components (colloquially called "3D printing") has generated significant interest and excitement as the manufacturing method of the future, where new materials with complex shapes and functionalities may unlock new possibilities for commerce and industry. Metal 3D printing also gives us new methods to repair aging and damaged structures, providing opportunities to extend the life of existing infrastructure. This work is centrally focused on understanding the most important factors and physical principles at play during a particular metal additive manufacturing process, additive friction stir deposition (ASFD). AFSD uses deformation to heat and bond materials together, building on the principles of friction welding and forge welding. A fundamental understanding of the process mechanics will allow for a better understanding of the current limits and potential opportunities this new technology can provide. Using a combination of analytical analysis, numerical modeling, and experiments, this work aims to provide a deeper understanding of the material flow, thermal fields, and mechanical forces associated with depositing material by AFSD, which may be insightful for new materials, tunable material properties, and may lead to new machine design opportunities.

Frequency Response Modeling of Additive Friction Stir Deposition Parts with Print DefectsPennington, Brett Kenneth 03 June 2024 (has links)
A change in a part's response to vibrations can be measured and utilized as a non-destructive testing method to detect deviations in the part's materials or geometry through processes such as laser acoustic resonance spectroscopy. This work focuses on leveraging vibration resonance to detect flaws in prints produced through additive friction stir deposition that arise through environmental contamination. More specifically, the use case considered is the printing of AA7075 in an iron oxide rich environment, where iron oxide dust or powder could accidentally be stirred into the printed material creating a print flaw. The modeling of printed parts contaminated with iron oxide to predict their natural frequencies is examined. Two different finite element models are discussed, which were created to represent contamination flaws with and without voids. The first model considers the case where a part is void-free. In this case, the model assumes a solid, homogeneous material condition in the stir region. The second model considers the case where voids are present in the part. This model leverages x-ray computed tomography data to build a representative mesh. These models show that with a well-understood part and corresponding flaw, it is possible to predict the natural frequencies of a flawed part. By leveraging the part vibration measurements and model predictions of known defects, it may be possible to gain insights into and characterize unknown print flaws. / Master of Science / An important aspect of product or part creation is checking consistency between parts. Methods that can verify a part is good without damaging the part are valuable, especially when only a few parts are being made, or there is a high chance of something going wrong. One way of checking a part is to shake it and watch how it reacts and bends. If there is a difference in how a part reacts to the shaking from a known good part, then there is a problem. This work examines creating computer simulations to predict how a part should react to shaking when it is good and how it should react when it has flaws. This work considers flaws caused by debris from the environment during part creation. This work also considers whether such debris causes holes or voids to form in the parts and conducts predictions with the holes included.
