It is very important for efficiency to achieve parts with no defects. Wrinkling is a kind of defect caused by stresses in the flange part of the blank during metal forming operations. It is required that the flange of a workpiece in deep drawing operation should deform in its plane without wrinkling otherwise it will impair the quality of the product. To avoid wrinkling appropriate blank-holder force or drawbead can be applied. In this work, finite element method is used to obtain the wrinkling behavior. A four nodded five degree of freedom shell element is formulated. Isotropic elasto-plastic material model with Von Mises yield criterion is used. By using this shell element, the developed code can predict the bending behavior of workpiece besides membrane behavior. Simulations are carried out with four different element sizes and two different shapes (circular and rectangular). The thickness strain and nodal displacement values obtained are compared with results of a commercial finite element program and results of previously conducted experiments.

O presente trabalho aborda a aplicação de processos combinados de estampagem, processo convencional e incremental em uma mesma chapa metálica. Essa combinação é denominada de processo de estampagem híbrido. Tal processo é realizado através da fabricação de uma pré-forma pelo processo convencional de estampagem, seguido da manufatura pelo processo incremental. O objetivo principal é analisar o comportamento das deformações ocorridas na geratriz, o que até então só havia sido analisado separadamente, sem um aprofundamento aplicado ao processo híbrido. As deformações ocorridas no processo convencional determinam os caminhos de deformações nos elementos da geratriz, influenciando diretamente as deformações geradas pela estampagem incremental. Para alcançar os objetivos, experimentos foram realizados com o material aço DC04, sendo divididos em duas etapas: a estampagem incremental em linha reta e após o processo de estampagem híbrido. A estampagem incremental em linha reta foi realizada para avaliação do material em relação a diferentes estratégias incrementais e às máximas deformações. No processo híbrido, as deformações da estampagem convencional foram realizadas em três direções com graus de deformações diferentes. Na etapa incremental do processo híbrido foi adotada a estratégia de pirâmide com diferentes inclinações de parede nas amostras. Nos experimentos, foram analisadas as deformações verdadeiras, geometrias finais e redução de espessura das amostras. A simulação numérica é uma ferramenta computacional que foi utilizada para comparação e correlação com os dados dos experimentos físicos. Os critérios de falha ou parada das simulações são dependentes dos dados do material (curva limite de conformação) e/ou dos experimentos físicos realizados (profundidade de ruptura). No desenvolvimento da estampagem incremental em linha reta, o punção de ponta hemisférica com diâmetro de 30mm e 1mm de incremento por etapa apresentou as maiores deformações máximas (1,03). No processo de estampagem híbrido, as amostras com pré-deformações de embutimento profundo tenderam a não influenciar as deformações incrementais finais. As amostras com pré-deformações planas foram diretamente proporcionais às deformações máximas incrementais. Já as com pré-deformações de estiramento biaxial influenciaram as deformações incrementais conforme o grau da pré-deformação. / The present work approaches the application of combined forming processes, and conventional and incremental sheet forming processes in the same metal sheet. Os processos de conformação de metais, apesar de sua extensa aplicação na indústria, tem seus projetos baseados principalmente em técnicas experimentais. Com o desenvolvimento e facilidade de acesso a computadores mais potentes, tornou-se viável a utilização de soluções numéricas como ferramentas de otimização das características do produto, do processo, bem como de seu custo. Um método numérico amplamente utilizado para simulação do processo de conformação é o Método dos Elementos Finitos, que permite a previsão do comportamento do fluxo de material durante a operação de conformação de chapas. Considera-se um blank com perfil ideal aquele onde a peça produzida a partir de sua conformação possua uma flange constante, minimizando ou eliminando a operação de retirada da rebarba. Com o objetivo de se obter o blank com perfil ideal para operação de conformação de chapas, desenvolveu-se uma metodologia de otimização geométrica da forma do blank, que trabalha integrada a um software comercial de análise pelo Método dos Elementos Finitos, o ANSYS/LS-Dyna3D. Apresentam-se os resultados aplicados à simulação da estampagem de uma peça prismática de base quadrada, como meio de validação da metodologia de otimização proposta. / The metal forming processes have extensive industrial application although their projects are based mainly in experimental techniques. With the development of more powerful computers, the use of numerical methods to design, simulate and optimize costs of such processes has become possible. Among the numerical methods, the Finite Element Method have large application in forming simulation, since it allows the prediction of the material flow during the sheet metal forming process. Ideal blank shape is that one which produces a part with constant flange, minimizing or eliminating trimming operations. In order to determine the ideal blank shape, this work developed a methodology to blank shape optimization. This optimization methodology has been integrated to a commercial Finite Element analysis software, the ANSYS/LS-Dyna3D. The results applied to a simulation of a square cup part are showed and discussed in order to validate the proposed optimization methodology.

Modélisation et simulation de procédés de mise en forme de tôles métalliques ultrafines / Modeling and simulation of ultra thin sheet metals forming processes

La course à la miniaturisation entraine une forte hausse de la demande encomposants aux dimensions submillimétriques et donne un essor considérable aux procédés de micro-formage. Cependant le comportement mécanique des tôles ultrafines, employées dans ces procédés présente des singularités liées à la réduction du nombre de grains. Cette thèse a eu pour objet de mettre en place un outil d’aide à la prédiction du comportement mécanique des tôles ultrafines.Expérimentalement, le comportement de deux alliages de cuivre, le CuBe2 et le CuFe2P, a été caractérisé sous divers types de chargement. Diverses caractéristiques ont été mises en évidence, notamment l’anisotropie de la réponse mécanique, l’effet Bauschinger ou encore ladégradation du module de Young.Afin d’obtenir un cadre de modélisation apte à la description de tôles présentant un comportement plus ou moins homogène, deux approches ont été retenues. La première consiste en une modélisation phénoménologique inspirée des observations macroscopiques. La seconde est une description, en plasticité cristalline, à l’échelle du grain du comportement mécanique, basée sur les mécanismes physiques de déformation. Les modèles retenus ont été intégrés dansles logiciels ABAQUS et SiDoLo dans le formalisme des grandes transformations. Des stratégies d’identification paramétrique des différents modèles sont développées et une analyse comparative de l’impact de l’identification sur les prévisions des modèles est proposée.Enfin les approches développées sont mises en oeuvre sur des procédés industriels et des tests académiques. Une étude sur des facteurs influençant la prédiction du retour élastique estréalisée. Elle a montré qu’une attention particulière doit être portée à la modélisation de l’élasticité. / The on-going trend on device miniaturization has increased the demand forminiature parts and boosted micro forming processes. However, the mechanical behavior of ultra-thin sheet metals is subjected to certain peculiarities which are driven from the reduced number of grains in the sheets. The present work aimed to provide a numerical tool for the prediction of the mechanical behavior of ultra-thin sheet metals. The mechanical behavior of two copper alloys, CuBe2 and CuFe2P, was experimentally characterized through several strain paths. Various characteristics have been revealed, such as the anisotropic response, Bauschinger effect and the decrease of the Young modulus.In order to build a modeling frame capable of describing thin metal sheets which exhibit a highly heterogeneous behavior and those whose response is more homogeneous, two modeling approaches were considered. On one hand, a phenomenological model based on the experimental results is chosen. On the other hand, a crystal plasticity based model, which takes into account the physical deformation mechanisms, is adopted. Both models were implementedin ABAQUS and SiDoLo softwares, under the finite strain formalism. Parametric identification strategies are devised and the influence of calibration on models performance is assessed.Ultimately, the modeling approaches were applied to the simulation of industrial processes and academic tests. A numerical study on relevant parameters for the prediction of springback has been performed. The accurate modeling of elasticity proved highly influential.

Bisherige Bemühungen zur Reduzierung der Rückfederung von Blechbauteilen begrenzten sich hauptsächlich auf die Gestaltung der letzten Formgebungsstufe. In der vorliegenden Arbeit wird ein innovativer Ansatz zur Erhöhung der Maßhaltigkeit durch die Modifikation der Vorziehstufe untersucht. Dabei wird auf Grundlage eines beispielhaften Industriebauteils ein Demonstrator mit einer offenen und einer geschlossenen Kontur entwickelt. Durch die Abbildung der Herstellungsmethode in der Simulation (FEM) lässt sich die Rückfederung beurteilen. Durch die Charakterisierung des Werkstoffverhaltens wird die Qualität der Simulation gesteigert, da die Materialkennwerte (Fließkurve & Grenzformänderungskurve) für die Simulation genauer spezifiziert werden können. Es erfolgt die Variation der Vorziehstufe hinsichtlich geometrischer (Radius & Grad der Vorziehstufe) und prozesstechnischer Parameter (Niederhalterkraft & Schließabstand), sodass nach der Auswertung der Rückfederungsergebnisse Gestaltunghinweise erarbeitet werden. Die Validierung der Simulationsergebnisse wird vorgenommen, indem die Bauteile real hergestellt werden. Dadurch ist es möglich, die Rückfederungen der Simulation und der realen Herstellungsmethode zu vergleichen und die Gestaltungshinweise zu bewerten. / Approaches to reduce springback of sheet metal parts are mainly focused on the last forming stage. This study deals with modifications made on the pre-drawing stage so that an increased dimensional accuracy results. A demonstrator with an open and a closed contour is developed based on an exemplary industrial part. The assessment of springback is conducted by incorporating the manufacturing method into simulation (FEM). To increase the quality of the simulation the characterization of materials is set and hence more information about material properties (flow curve and forming limit curve) is specified. Variations of geometric (radius & proportion of pre-drawing stage) and process parameters (blankholder force & closing distance) are made which purpose the development of design guidelines after evaluation. The simulation results are validated by producing real sheet metal parts. The design guidelines will be feasible/can be assessed if the comparison of the springback results converges between simulation and reality.

Aus der Einleitung: "Um Kosten in der Produktentwicklung weiter zu minimieren und gleichzeitig die Qualität der zu fertigenden Produkte zu gewährleisten, nehmen virtuelle Methoden in der Produktentwicklung einen immer größeren Stellenwert ein (Stelzer & Eigner, 2009). An die Maßhaltigkeit von umgeformten Blechteilen werden ständig höhere Anforderungen gestellt. Die Ursachen für Maßabweichungen an gefertigten Blechteilen resultieren maßgeblich aus den Berechnungsmodellen, die das System Werkzeug-Blechteil-Umformmaschine bisher in der Virtuellen Produktentwicklung noch nicht vollständig und exakt abbilden können. Mehrere Zyklen händischer Änderungen an den Umformwerkzeugen sind heute noch die Regel. Dieser Prozess wird bei der Blechumformung als Einarbeitungsphase bezeichnet und wird von Spezialisten des Werkzeugbaus unter Nutzung von unscharfem Erfahrungswissen durchgeführt. Der Zyklus der manuellen Einarbeitungsphase im Bereich des Werkzeugbaus steht den wirtschaftlichen Forderungen zum schnelleren Serienanlauf und zur Kostensenkung entgegen. Hier kann die Verkürzung des Einarbeitungsprozesses dienlich sein."

The master’s thesis deals with proposal of technological process for production of computer case in EMKO Case a.s. Computer case is manufactured from a DX51D + Z275 steel sheet with thickness 1 mm. For manufacturing were chosen technology punching and press-brake bending as the best technologies. Master’s thesis contains literary studies of these chosen technologies. Based on literary studies were made technological calculations, proposal of technological process and choice of machines. For punching was chosen machine TRUMPF TruPunch 2000, for press-brake bending hydraulic machine TRUMPF TrumaBend 50V. For chosen solution is made technical and economical evaluation.

The thesis focuses on the production concept of component Cage ECR 10 12, which is used as assembly element together with a nut during the bus production. Sheet metal part is made from 11 321 steel 1,5 mm thick in production 10 000 parts per year. Technology of production in progressive tool was selected based on literature study. Progressive tool combines technology of shearing and bending. Tool was designed after the technological calculations. Forming machine was selected after the stamping force calculation. Eccentric press LEN 63 C with 630 kN forming force was selected for production.
