INVESTIGATION OF WELD DEFECTS USING THERMAL IMAGING SYSTEM

Continuous welding is one of the prominent techniques used in producing seamless piping used in many applications such as the mining and the oil and gas industries. Weld defects cause significant loss of time and money in the piping production industry. Therefore, there is a need for effective online weld defects detection systems. A laser-based weld defects detection (LBWDD) system has been developed by the industrial partner. However, the current LBWDD system can only detect some geometrically based weld defects, but not material inhomogeneity such as voids, impurities, inclusions, etc. The main objective of this study is to assess the predictability of a thermal imaging-based weld defects detection system (TIBWDD) using an IR camera that can be integrated with the current LBWDD system. The aim of the integrated detection system is to be able to detect a wider range of weld defects. A test rig has been designed and used to carry out a set of emissivity (ε) calculation experiments considering three different materials – Aluminum 5154 (Al), Stainless Steel 304L (SS), and Low Carbon Steel A131 (LCS) with two surface finishes 0.25 μm (FM) and 2.5 μm (RM), which are relevant to pipe welding operations. Al showed least change in ε varying from 0.162 to 0.172 for FM samples and from 0.225 to 0.250 for RM samples from 50°C to 550°C. LCS showed highest change in ε varying from 0.257 – 0.918 for FM samples and from 0.292 to 0.948 for RM samples. SS showed a consistent increase in ε for both FM and RM samples. Experimental and numerical analysis have been carried out mimicking two sets of possible weld defects investigating defect size, Dh, and distance between effect and sample surface, δ. Results showed that the δ based defects that are located within 3 mm can be detected by the IR camera. Defects with Dh = 1. 5 mm can be detected by the IR camera with and without glass wool. Laser welding simulations using 2D and 3D Gaussian heat source models have been carried out to assess the predictability of a set of possible weld defects. The heat source models have been validated using experimental data. Three sets of defects were considered representing material-based inhomogeneity, step and inclined misalignment defects. For material-based inhomogeneity in thin plates all defects located at 1.25 mm from the surface are found detectable as ΔT (temperature difference obtained on surface) > ΔTmin (detectability limit of TIBWDD system). For inhomogeneity defects in thick plates, except defects of 2.5 mm in square size all other defects were found detectable as ΔT > ΔTmin. All step misalignment defects were detected for thin and thick plates. In the case of inclined misalignment defects, for thin plates, the misalignment error in the thin plate had to be at least 0.275 mm to be detected. In the case of thick plates, the misalignment error had be at least 0.375 mm to be detected. Overall, results of the present study confirm that thermal imaging can be successfully used in detecting material-based and geometry-based weld defects. / Thesis / Master of Applied Science (MASc)

Prediction and experimental validation of weld dimensions in thin plates using superimposed laser sources technique

The objective of this research is to develop a method to evaluate important weld dimensions in thin plates by using laser generated ultrasounds and EMAT receiver. The superimposed laser sources (SLS) technique is developed to generate narrowband Lamb waves with fixed wavelengths in thin plates. The method permits the flexibility of selecting desired wavelength. The signal processing procedure that combines wavenumber-frequency (k-w) domain filtering and synthetic phase tuning (SPT) is used to further reduce the complexity of Lamb waves. The k-w domain filtering technique helps to filter out the unwanted wave components traveling at the direction that is not of interest to us and the SPT technique is applied to amplify and isolate a particular Lamb wave mode. The signal processing procedure facilitates the calculation of reflection coefficients of Lamb waves that result from the presence of weld joints. The SLS and signal processing procedure are then applied to measure reflection coefficients in butt welds and lap welds. Two methods, the direct method and indirect method, are used to develop models that use reflection coefficients as predictors to predict these weld dimensions. The models developed in this research are shown to accurately predict weld dimensions in thin plates.

Finite element analysis of welds attaching short doubler plates in steel moment resisting frames

A number of recent research studies have investigated the performance of panel zones in seismic-resistant steel Special Moment Resisting Frames (SMF). These recent studies investigated various options for attaching doubler plates to the column at beam-column joints in SMF for purpose of increasing the shear strength of the panel zone. This previous work was primarily focused on doubler plates that extend beyond the top and bottom of the attached beams, and considered cases both with and without continuity plates. As an extension to this previous research, this thesis explores the situation when a doubler plate is fitted between the continuity plates. The objective of this research was to evaluate various options for welding fitted doubler plates to the column and continuity plates through the use of finite element analysis, and to provide recommendations for design. The development and validation of the finite element model are described, along with the results of an extensive series of parametric studies on various panel zone configurations and attachment details for fitted doubler plates. Based on the results of these analyses, recommendations are provided for design of welds used for attaching fitted doubler plates in the panel zone of SMF systems. / text

Avaliação de propriedades mecânicas e caracterização microestrutural de juntas soldadas do aço ASTM 335 grau P91 submetidas a diversas condições ao tratamento térmico de alívio de tensões / Evaluation of mechanical properties and microstructural characterization of grade 91 steel welded joints subjected to several conditions to post weld heat treatment (PWHT)

Os aços Grau 91 vêm sendo amplamente utilizados como componentes para trabalhar em elevadas temperaturas nas indústrias de geração de energia, petroquímica e refinarias de petróleo em consequência da sua excelente resistência a fluência e corrosão em altas temperaturas. Apesar destas notáveis propriedades têm sido encontradas dificuldades na soldagem do aço Grau 91, visto que pode apresentar valores de dureza fora dos limites especificados e provocando redução de diversas propriedades mecânicas. Foram confeccionadas juntas tubulares do aço Grau 91, por meio de soldagem usando o processo TIG na raiz e o processo Eletrodo Revestido nas camadas de soldagem subsequentes. As juntas soldadas foram submetidas ao tratamento térmico póssoldagem (TTPS) a 760°C com diferentes tempos de patamar (1h, 4h e 8h) e posteriormente, as propriedades mecânicas foram analisadas para verificar o atendimento aos requisitos normativos, por meio da realização de ensaios de tração convencional e à quente (540°C), impacto Charpy, dureza Vickers e caracterização microestrutural. Os resultados mostraram que as propriedades mecânicas do aço Grau 91 sofreram alterações, como uma melhor resistência ao impacto e diminuição da dureza com o aumento do tempo de patamar de temperatura, indicando que é possível obter uma melhor combinação de resistência mecânica e tenacidade com o tempo de patamar maior do que 4 horas no TTPS nas condições utilizadas. / Grade 91 steels have been widely used as components to work at high temperatures in power generation plants, petrochemicals and oil refineries as a result of their excellent creep and corrosion resistance at high temperatures. Despite these remarkable properties, difficulties in welding Grade 91 have been encountered, as they may exhibit hardness values outside the specified limits and cause a reduction in various mechanical properties. Grade 91 tubular joints were made through welding by using the GTAW process at the root and the SMAW process in the subsequent welding layers. The welded joints were subjected to PWHT at 760°C with different tempering times (1h, 4h and 8h) and their mechanical properties were evaluated by performing conventional tensile, elevated-temperature tensile (540°C), Charpy V-notch impact toughness, Vickers hardness testing and microstructural characterization. Results indicated that mechanical properties of grade 91 steel change with increasing tempering time, and a better combination of strength and toughness can be reached with more than 4 hours of PWHT, under certain conditions.

Este estudo apresenta uma tentativa para investigação do efeito que a sensibilidade à taxa de deformação do material poderia provocar no modo de falha do ponto de solda. É sabido que alguns materiais quando deformados dinamicamente sofrem elevação na sua resistência mecânica, e portanto este aumento poderia afetar o comportamento, ou seja, o modo de falha da junta. Os modos de falha esperados neste estudo são o de cisalhamento do ponto na interface ou o arrancamento do ponto na região da zona termicamente afetada. Uma formulação analítica para as tensões atuantes devido à solicitação dinâmica no ponto foi proposta com base em estudos existente para juntas solicitadas estaticamente. Propôs-se uma forma de quantificar a taxa de deformação, que foi incorporada à formulação da tensão dinâmica atuante na região da junta. Em conjunto à formulação analítica, um modelo de elementos finitos foi desenvolvido e diversas condições de carregamento e geometrias foram analisadas e posteriormente comparadas com os resultados analíticos. Como resultado principal verificou-se que, para a estimativa adotada para a taxa de deformação de material, o modo de falha da junta não se altera quando comparado com o modo de falha presente na junta solicitada a carregamento estático. E que para as formulações estimadas e modelos investigados a falha teria uma tendência a ocorrer na região da zona termicamente afetada para qualquer dos casos de carregamento analisados. / This study presents an attempt to probe the effect that some materials strain rate sensitivity could set in the failure mode of the spot weld joint. It is well known that some materials when dynamically loaded and deformed have its mechanical strength increased and therefore this strength increase could affect the joint failure behavior. The failure modes taken in account in this study are the shear of the spot weld in the interface region and the pull-out of the spot weld in the heat affected zone. An analytical formulation to the acting stress in the spot weld region owing to the dynamic loading has been proposed based on studies performed to the statically loaded spot weld joint. Moreover, an analytical formulation has been proposed to quantify the strain rate, and it has been incorporated in the dynamic stress formulation. A finite element model has been also built. Several geometrical configurations of this model have been analyzed under several velocity loading conditions, and their results have been compared with the analytical considerations. As the main result, it has been verified, to the estimated strain rate formulation, the failure mode in the dynamic loading condition has not effectively changed in comparison with the statically loaded joint failure. And according to the formulation considered and the finite elements models results the failure would tend to happen in the heat affected zone to any of the loading cases taken in account in this study.

This thesis deals with analyses of thermoplastic welded joints. Experiments were performed, in which the not-welded specimens and specimens with cruciform welded joints were tested by tensile and three-point bending test. For these measurements, polypropylene and polyethylene specimens were used. Afterwards, the analyses of specimen models were made in the ANSYS programme. The results of the analyses were compared with figures of the analytic calculations and measurements.
