Design, Validation, and Verification of the Cal Poly Educational Cubesat Kit Structure

In this thesis, the development of a structure for use in an educational CubeSat kit is explored. The potential uses of this kit include augmenting existing curricula with aspects of hands on learning, developing new ways of training students on proper space systems engineering practices, and overall contributing to academic capacity building at Cal Poly and its collaborators. The design improves on existing CubeSat kit structures by increasing accessibility to internal components by implementing a modular backplane system, as well as adding the ability to be environmentally tested. Manufacturing of the structure is completed with both additive (Fused Deposition Modeling with ABS polymer and Selective Laser Melting with AlSi10Mg metal) and subtractive (milling with Al-6061) technologies. Modal, harmonic, and random vibration analyses and tests are done to ensure the structure passes vibration testing qualification loads, as outlined by the National Aeronautics and Space Administration’s General Environmental Standards. Successful testing of the structure, defined as deforming less than 0.5 millimeters and maintaining a factor of safety above 2, is achieved with all materials of interest. Thus, the structure becomes the first publicly available CubeSat kit designed to survive environmental testing. Achieving this goal with a structure made of the cheap, widely available material ABS showcases the potential usability of 3D-printed polymers in CubeSat structures.

METALLIC MATERIALS STRENGTHENING VIA SELECTIVE LASER MELTING EMPLOYING NANOSECOND PULSED LASERS

<p> The Selective Laser Melting (SLM) process is a manufacturing technique that facilitates the  production of metallic parts with complex geometries and reduces both materials waste and lead  time. The high tunability of the process parameters in SLM allows the design of the as-built part’s  characteristics, such as controlled microstructure formation, residual stresses, presence of pores,  and lack of fusion. The main parameter in the SLM process that influences these parts’  characteristics is the transient temperature field resulting from the laser-matter interaction.  Nanosecond pulsed lasers in SLM have the advantage of enabling rapid and localized heating and  cooling that make the formation of ultrafine grains possible. This work shows how different pulse  durations can change the near-surface microstructure and overall mechanical properties of metallic  parts. The nanosecond pulses can melt and resolidify aluminum parts’ near-surface region to form nanograined gradient structures with yield strengths as high as 250.8 MPa and indentation  strengths as high as 725 MPa, which are comparable to some steel's mechanical properties. Knowing that the nanosecond pulsed lasers cause microstructure refinement for high-purity metals,  the microstructure variations effects were also investigated for the cast iron alloy. Cast iron was  used alone and mixed with born or boron nitride powders to induce the precipitation of  strengthening phases only enabled under high cooling rates. Although producing parts with  superior mechanical properties and controlling the precipitation of strengthening phases, the SLM  process with nanosecond pulsed lasers is still accompanied by defects formation, mainly explained  by the large thermal gradients, keyhole effect, reduced melt pool depth, and rapid cooling rates.  Ideally, a smooth heating rate able to sinter powder grains, facilitating the heat flow through the  heat-affected zone, followed by a sharper heating rate that generates a fully molten region, but  minimizes ablation at the same time are targeted to reduce the porosity and lack of fusion. Then, a  sharp cooling rate that can increase the nucleation rate, consequently refining the final  microstructure is targeted in the production of strong materials in SLM with pulsed lasers. This  work is the pioneer in controlling the transient temperature field during the heating and cooling  stages in pulsed laser processing. The temperature field control capability by shaping a nanosecond  laser pulse in the time domain affecting defects formation, residual strains, and microstructure was  achieved, opening a wide research niche in the additive manufacturing field.  </p>

Active Thermography for Additive Manufacturing Processes

The goal of the research conducted for this master's thesis is to understand if active thermography is a suitable technique to detect (identify) and measure (approximate depth and or size) defects in additive manufacturing (AM) processes. Although other non-destructive measurement techniques exist, active thermography is an attractive option for AM applications because of the short measurement times that could be implemented between each layer of a print, and because of the relatively inexpensive equipment required. However, pulse thermography is typically applied to detect larger defects (>1 mm) in materials with high thermal conductivity. It was uncertain if active thermography was sensitive enough to detect the small defects (μm) commonly introduced during AM. Defects of this size are common in AM, and their presence significantly impacts the mechanical properties of the final part. For this reason, the detection limits of active thermography in common AM materials were investigated. Numerical models were created to simulate the heat transfer during active thermography in AM structures (polymer and stainless steel) with defects of varying size. The models included non-ideal conditions such as spectral in-depth absorption of the irradiative pulse and free convection from the object's surface. The spectral properties of acrylonitrile butadiene styrene (ABS), polylactic acid (PLA), and polyamide 12 (PA 12) were measured (see chapter 2) and used in the numerical models. The numerical data indicates that active thermography is sensitive enough to detect the existence of defects smaller than 100 μm in AM materials (see chapter 3). Furthermore, it demonstrates that the defect aspect ratio (defect diameter divided by defect depth) for which traditional 1D thermography models may be used to approximate the depth of defects in 3D systems is approximately 6 (see chapter 4). In addition, the depth of defects with lower aspect ratios (~4) may also be approximated with relatively low error (~10% error). Non-ideal systems (those with convection and spectral in-depth absorption) were simulated, and figures are provided which facilitate the approximation of defect depth using simple, ideal thermography models. Active thermography has shown potential as being an efficient technique for detecting and measuring small defects common in AM.

Multi-material 3D Printing allows the ability to fabricate parts with tuned mechanical properties, multi-process 3D printing widens the choices of available fabrication materials. The objective of this study is to build a custom 3D printing test bed that is capable of printing multi-material parts with fused deposition modeling and direct ink writing techniques. A 3D printer, controlled by an industrial motion control system, with FDM and DIW capabilities was built by combining FDM extruders with a pneumatic dispensing system on a single platform. By utilizing the Direct Ink Writing function, we expand the number of printable materials to include some off the shelf silicones and epoxies, as well as custom, user made, materials. This study will further expand the manufacturing and research capabilities within the additive manufacturing discipline.

Metallic biomaterials have an essential portion of uses in biomedical applications. Their properties can be tuned by many factors resulting in their process tuneability. Among metallic biomaterials for biomedical and specifically orthopedic applications, titanium and its alloys exhibit the most suitable characteristics as compared to stainless steels and Co-Cr alloys because of their high biocompatibility, specific strength (strength to density ratio), and corrosion resistance. According to their phase constitution, Ti-alloys are classified into three main groups, namely alpha, beta, and alpha+beta alloys. Depending on the degree of alloying and thermomechanical processing path, it is possible to tune the balance of α and β phases, which permits to tailor properties like strength, toughness, and fatigue resistance. (alpha+beta) Ti alloys, especially Ti-6Al-4V, are widely used alloys in biomedical applications; however, they have some drawbacks like the presence of toxic elements i.e., V and relatively high elastic modulus to that of bones. In view of the lower elastic modulus of body center cubic beta phase (50GPa&lt;100GPa) compared to the alpha+beta, as well as due to their good mechanical properties, excellent corrosion resistance, and biocompatibility, beta-Ti alloys have been recently proposed as a valid alternative to alpha+beta ones. The growing interest in additive manufacturing (AM) techniques opens new and very interesting perspectives to the production of biomedical prosthetic implants. AM will prospectively allow implant customization to the patient and produce it on demand, with large savings on times and costs. Moreover, AM is gaining increasing interest due to the possibility of producing orthopedic implants with functionally graded open-cell porous metals. The main advantages of porous materials are the reduction of the elastic modulus mismatch between bone and implant alloy reducing the stress shielding effect and improving implant morphology providing biological anchorage for tissue in-growth. In this scenario, the first goal of the present PhD thesis work was to identify a high-performance β-Ti alloy formulation suitable to Laser-Powder Bed Fusion (L-PBF) additive manufacturing. In particular, it explores the potential use of a β-metastable Ti alloy, namely Ti-15Mo-2.7Nb-3Al-0.2Si (Beta Ti21S, 21 wt.% of alloying additions, including Silicon) for biomedical applications. Through microstructural, mechanical, and cytotoxicity analyses, it could be shown that this alloy grade exhibits i) an unprecedented ultra-low elastic modulus, ii) improved cytocompatibility due to the lack of Vanadium, and iii) no martensitic transformation responsible for hard and brittle solidification structures. A second goal was to assess the manufacturability of metamaterials made of β-Ti21S via L-PBF. For this purpose, cubic cellular lattice structures of different unit cell sizes (and therefore different strut thickness) have been fabricated and characterized through microstructural analysis using different techniques, and computed tomography combined with linear elastic finite element simulations to identify the minimum cell size that can be printed with adequate dimensional and geometrical accuracy. Samples of the selected unit cell size were also tested to determine their static and fatigue properties. The main results show that i) the suitable manufacturing quality is obtained for strut thickness above 0.5 mm, ii) the mechanical tests place the present cellular structures among the best stretching dominated cellular lattice materials investigated to date in the literature, and iii) the fatigue tests showed a normalized fatigue strength at 107 cycles of close to 0.8, similar to cubic lattices made of Ti-6Al-4V, and higher than most cellular structures in the literature. In the last part of the thesis, a more complex octet truss structure was fabricated in the manufacturable cell size, and its mechanical properties were investigated. The octet truss topology can be beneficial both in terms of mechanical properties and biocompatibility by providing the different types of porosity suitable for bone in-growth.
