Framtagande av metod för ReliabilityCentered Maintenance på Rönnskärsverken

Bolidens smältverk Rönnskärsverken strävar efter att förbättra sina underhållsrutiner på anläggningen. Det har bestämt sig för att de vill pröva använda sig av en underhållsstrategi som heter Reliability Centered Maintenance (RCM). RCM-metoden har som uppgift att rekommendera en lämplig underhållsmetod för den individuella komponenten som analyseras. Det ska medföra att Rönnskärsverken kan minska sina underhållskostnader om de använder lämpliga underhållsmetoder för sina maskiner. Målen i projektet är att utforma ett förslag på en mall för en RCM-analys och att implementera analysen på en riktig maskin som ska kunna komplettera mallen som ett exempel. Mallen ska kunna användas på alla sorters maskiner på Rönnskärsverken. Dessa mål ska uppfyllas genom litteraturstudie och att studera den utvalda maskinen. Den slutliga mallen blev uppdelad i två delar. I den första delen är det fokus på information om komponenten, bland annat hur viktig den är för systemet. Denna del ger förslag på vilken underhållsmetod som skulle kunna vara lämplig att använda, men även om det finns någon underhållsmetod som inte får användas på denna komponent. Den andra delen av mallen är den del som kommer föreslå vilken underhållsmetod som ska implementeras. Mallen prövades på en maskin som kallas för anodprepen och mer specifikt på anodprepens fräskammare. Den delades upp i 6 mindre komponenter som mallen utfördes på. Resultaten på utförandet av mallen klarade av att rekommendera alla komponenter en underhållsmetod som passar just för den komponenten. Mallen är konstruerad så att personer som har högskoleutbildning och jobbar med underhåll ska kunna utföra den. För att den ska var så enkel som möjligt att använda är den till stor del utformad med ja och nej frågor. / Boliden’s smelter Rönnskärsverken strives to improve its maintenance routines at the facility. They have decided that they want to try using a maintenance strategy called Reliability Centered Maintenance (RCM). The task of the RCM method is to recommend a suitable maintenance method for the individual component being analyzed. This will mean that Rönnskärsverken can reduce its maintenance costs if they use appropriate maintenance methods for their machines. The goals of the project is to design a suggestion of a template for an RCM analysis and to implement the analysis on a real machine, so it can be used as an example for the template. The template should be able to be used on all types of machines at Rönnskärsverken. These goals should be achieved through literature study and studying the involved machines. The final template was divided into two parts. In the first part the focus is on information about the component, including how important it is for the system. This section provides suggestions as to which maintenance method might be suitable to use, but also if there is any maintenance method that should not be used on this component. The second part of the template is the part that will suggest which maintenance method should be implemented. The template was tested on a machine called anodprep and more specifically in the milling chamber of the anodprep. It was divided into 6 smaller components on which the template was made. The results of the test of the template managed to recommend to all components a maintenance method that is suitable for that particular component. The template is made to be used by people who have a university degree and work with maintenance. To make it as simple as possible to use, it is mostly designed with yes or no questions.

Para a análise, foram utilizados os tempos até a falha e os tempos para o reparo. O trabalho foi desenvolvido a partir de um estudo de caso e aplicado em uma empresa multinacional fabricante de motores à combustão interna, cuja produção de cilindros de alumínio atinge volume anual de 4,5 milhões de peças. Em relação aos objetivos específicos desse trabalho, citam-se a revisão dos conceitos, histórico e aplicações da manutenção, conceito de confiabilidade, modelos de distribuição probabilística, estimativa de parâmetros, teste de aderência e fundamentos de falhas. As principais etapas para aplicação do método são: definição e seleção do sistema objeto do estudo; análise funcional de falhas; seleção dos itens críticos; coleta e análise dos dados de falha; seleção de ações de manutenção; e determinação dos intervalos de manutenção. Como o Mean Time To Repair (MTTR) foi muito baixo em relação ao Mean Time Between Failure (MTBF), toda a atenção foi concentrada para aumentar o MTBF e não reduzir o MTTR. Como resultado, verificou-se que quase todos os equipamentos estudados estão na fase de maturidade. Observou-se também que a Manutenção Preventiva é predominante, em muitos casos associada à Preditiva. As considerações finais alinham as estratégias de manutenção com as estratégias de produção referentes ao sistema estudado. / The main objective of this study is to show a method for implementation of Reliability Centered Maintenance (RCM) in a plating line of aluminum cylinders. For the analysis, It was used the time to failure and time to repair in the modeling. The work was developed from a case study and applied in a multinational manufacturer of internal combustion engines, whose production of aluminum cylinders achieves annual volume of 4.5 million pieces. Regarding the secondary objectives of this work, It´s mentioned the review of the literature on the concepts, history and maintenance applications, the concept of reliability, probability distribution models, parameter estimation, testing, adherence and reasons for failure. The main steps for implementing the method are: definition and system selection object of the study, functional analysis of failures; selection of critical items, collection and analysis of failure data, selection of maintenance actions, and determining maintenance intervals. As the Mean Time To Repair (MTTR) was very low compared to the Mean Time Between Failure (MTBF), the whole focus was to increase MTBF and not reduce MTTR. The result was the strategy of Preventive Maintenance, as predominant in many cases, associated with Predictive. The final consideration line maintenance strategies with production strategies for the system studied.

The Newcom FMS makes use of physical hardware on the client’s site as well as an internet based software system to control, monitor and report on all fuel and lubricant usages. There is also a large human resource element behind the system which continuously maintains these remote systems such that clients can enjoy the availability of fuels and lubricants when desired. The Newcom FMS must be properly maintained and resources optimised to allow Newcom to not only make a profit, but to stay competitive in the market place by providing clients with a sustainable and available solution. Therefore a properly researched maintenance management strategy must be developed for Newcom and the Newcom FMS solution to ensure that not only the client’s resources are optimised, but also Newcom’s resources in order to maintain the Newcom FMS. The aim of this research was to: • Research the theory behind maintenance management; • Identify and develop a sustainable maintenance strategy for the Newcom FMS solution taking into account the success factors as required by Newcom; • Test the experimental strategy and the current maintenance program at current Newcom clients and capture data on the two strategies employed; • Analyse and compare the experimental data to determine the effectiveness of the experimental maintenance strategy versus the corrective strategy; • Provide the experimental maintenance strategy “product” to Newcom along with the data obtained in the experiment as well as the recommendations on the way forward with the data obtained from the experiment serving as inputs. The parameters which were measured in the experiment were: • System availability; • Strategy expenditure and • Resources usage. The parameters were selected by Newcom as being the most pertinent to their current operational environment. Achieving success in these areas would effectively increase the probability of a successful maintenance management strategy for Newcom. • The experimental data was captured for the period the experiment was executed for. Inicialmente é feita a apresentação dos componentes mais críticos das linhas de transmissão, sobre a ótica da segurança, e a identificação dos seus principais modos de falha, assim como, sobre as metodologias de manutenção de linhas de transmissão usadas atualmente. O processo de implantação é feito de forma sistemática e seguindo a estratégia clássica e sequenciada que é a seleção do sistema e coleta de informações, a análise de modos de falhas e efeitos, a seleção das funções significantes, e das atividades aplicáveis, a avaliação das atividades, em seguida é realizada a seleção das atividades para finalmente ser definida a periodicidade das atividades. Verifica-se a eficácia da metodologia, pois após as realização das análises necessárias, conclui-se que é necessário uma metodologia diferenciada para a manutenção de linhas de transmissão, cujas faixas de passagem foram ocupadas irregularmente, certamente a aplicação da metodologia contribuirá para o objetivo maior que é a redução dos riscos existentes nestas linhas de transmissão. / This work aims at applying the methodology Reliability Centered Maintenance - RCM, through a pilot project in a maintenance unit transmission lines of the Companhia Hidro Elétrica do São Francisco – Chesf. Due to the difficulties of eliminating the problems of occupation range of transmission lines, the objective of this methodology is to reduce the risk of injury to persons occupying these areas through the change process in the maintenance of transmission lines. Initially the presentation of the most critical components of the transmission lines on the viewpoint of security, and identification of their major failure modes is taken as well as the methodologies for maintenance of transmission lines used today. The deployment process is done systematically and following the classic strategy and sequenced that is the selection of the system and information collection, analysis of failure modes and effects, the selection of the significant functions and activities applicable to assessment effectiveness of activities, then the selection of effective activities is made the frequency of activities to finally be set. Verifies the effectiveness of the methodology, since after the requisite tests, it is concluded that a different methodology for the maintenance of transmission lines present in areas of irregular occupation of track is required in addition to application of Reliability Centered Maintenance brings us to our goal is the reduction of existing risks in these transmission lines.

Viabilidade de implementação da metodologia MCC nas manutenções de equipamentos da contrução civil e mineração

A MCC (Manutenção Centrada em Confiabilidade) é uma metodologia criada na década de 50, que visa a melhoria no gerenciamento e planejamento da manutenção, focando nos componentes críticos, e com adoção de elementos de confiabilidade. A bibliografia utilizada neste estudo aponta inúmeros benefícios, comprovando a sua eficácia, como: o aumento da disponibilidade operacional, redução do tempo de intervenção, redução dos custos operacionais de manutenção, maior previsibilidade nas tarefas, e por fim, maior confiabilidade dos equipamentos. A indústria da construção civil, possuindo equipamentos de grande porte e de custos operacionais relativamente altos, e ainda com o agravante de serem móveis, necessita de um modelo de manutenção de alto nível, visando maior confiabilidade operacional para assegurar disponibilidade. Com isso, a adoção de uma metodologia que visa a preservação do ativo, como a MCC, passa a ser uma grande aliada de uma produção de alto valor e lucratividade. O presente trabalho apresenta uma análise da viabilidade da implementação da metodologia MCC no gerenciamento da manutenção de equipamentos móveis, de uma empresa de construção civil. A nova metodologia trouxe à manutenção da empresa um novo panorama para com planejamento de suas atividades de manutenção, e por reflexo a produção. A implantação desta contou com a sistemática de implantação tradicional, porém utilizando o SIGM para elencar os dados de manutenção, sob seu histórico, e em conjunto com brainstorming, para priorização e apuração das falhas e modos de falhas. A MCC possibilitou a reformulação de planos de manutenção já existentes, a elaboração de novos planos preditivos e preventivos, e a alteração de periodicidades de planos preventivos sendo para estes, reduzidos em 1000 l consumidos, o intervalo entre estas intervenções. / The RCM (Reliability Centered Maintenance) is a methodology created in the 50s, to improve the management and maintenance planning, focusing on critical components, and adoption of reliability elements. The bibliography indicates numerous benefits, proving its effectiveness, as increased operational availability, reduced intervention time, reduce operating costs of maintenance, greater predictability in the tasks, and finally, reliability. The construction industry, having operating large equipment and costs relatively high, and with the aggravation of being mobile, you need a high-level maintenance model, seeking greater operational reliability. The adoption of a methodology aimed at the preservation of assets, with a focus on reliability. This paper analysis of the viability of implementation the RCM method in managing the maintenance of mobile equipment, in a construction company. The new methodology brought to the company maintaining a new outlook towards planning their maintenance activities, and reflective production. The implementation of this included the systematic traditional deployment, but using CMMS to list the maintenance data, in its history, and in conjunction with brainstorming, prioritization and for investigation of failures and failure modes. The RCM enabled the redesign of existing maintenance plans, the development of new predictive and preventive plans, and changing periodicities preventive plans -For these being , reduced in 1000 l consumed , the interval between these operations.

Design and Development of a Maintenance Knowledge-Base System Based on Common KADS Methodology

The objective of this thesis is to design and develop a knowledge base model to support the maintenance system structure. The aim of this model is to identify the failure modes which are the heart of maintenance system through the functional analysis and then serves as adecision support system to define the maintenance tasks and finally to implement a preventive maintenance task. This knowledge base management system is suitable to design and develop maintenance system since it encompasses all necessary steps in maintenance area. Moreover, it is capable of being integrated with other knowledge base systems. The structure and the environment of this knowledge base system is flexible to allow users to deploy different kinds of tools which they will. It is also a well structured approach to develop, debug, upgrade and trace. In this thesis, the CommonKADS methodology is used as the knowledge base methodology. At the first step, a knowledge base system is developed to create the maintenance system infrastructure. To implement this, Reliability-Centered Maintenance (RCM) has been chosen as the method to design a maintenance system. In order to make it more specified, a Spindlesubsystem is taken as a case study to make the model clearer. Secondly, another knowledge base system is developed for decision making process to select the suitable maintenance task and finally, a general knowledge base model is developed for condition-based monitoring onSpindle. In chapter 1, background, previous works and gap analysis have been surveyed. Then in chapter 2 the methodology and tools have been discussed and described. Design and development the knowledge base for maintenance system is described in detail in chapter 3 and finally in chapter 4, the conclusion and the future works are presented.

A função Manutenção é extremamente relevante para garantir o cumprimento do planejamento da produção de óleo e gás natural de uma unidade marítima de produção, pois impacta diretamente na eficácia do processo produtivo. Quando se trata de uma instalação offshore, a manutenção passa a ser ainda mais importante, pois falhas em equipamentos e sistemas industriais podem, além de causar perdas econômicas, causar graves acidentes às pessoas e ao meio ambiente. Gerir a manutenção de uma planta industrial flutuante, localizada a 300 quilômetros da costa, como no caso daquelas localizadas nos campos do pré-sal brasileiro, é uma tarefa que requer a aplicação das técnicas mais modernas de gerenciamento de manutenção e processos de trabalho ágeis e dinâmicos para garantir o suporte técnico adequado a partir de instalações localizadas em ambientes onshore. Neste contexto, esta tese tem como objetivo avaliar e propor uma metodologia para definição da estratégia de manutenção a ser implementada em novas unidades de produção de petróleo e gás natural destinadas a operar em ambiente offshore. Esta metodologia, pautada na manutenção centrada em confiabilidade, tem como objetivo garantir que a estratégia de manutenção, além de garantir a máxima disponibilidade e eficiência dos equipamentos e sistemas, também seja compatível com a filosofia das Operações Integradas, recentemente desenvolvida pela indústria norueguesa de exploração e produção de petróleo para otimizar a produção de seus campos que já estão em fase de amadurecimento. Dessa forma, este trabalho contribuirá para que, com base na metodologia proposta para definição da estratégia de manutenção, novas plataformas de petróleo e gás natural possam operar com ainda mais segurança e eficiência, garantindo o melhor aproveitamento possível das reservas de petróleo. Este trabalho inclui uma análise de custos simplificada para os estudos de caso propostos, não fazendo parte do escopo do trabalho uma análise de custos detalhada para toda instalação. / Maintenance strategy is extremely important to guarantee the oil and gas production of an offshore unit and impacts directly on the efficacy of the production process. Maintenance is even more important in offshore units because equipment failures can result in serious accidents, environmental damage and economic losses. Deal with maintenance of industrial floating plants located 300 kilometers from the coast, as those located in the Brazilian pre-salt fields, is a hard task that requires the application of the most modern techniques of maintenance management and dynamic work processes in order to ensure adequate technical support from facilities located in onshore environments. This thesis aims to evaluate and propose a methodology for defining the maintenance strategy to be implemented in new oil and gas production facilities designed to operate in offshore environment. This methodology is based on reliability centered maintenance and aims to ensure that maintenance strategy results in maximum availability and efficiency of equipment and systems. The methodology is also compatible with the philosophy of Integrated Operations recently developed by Norwegian petroleum industry to optimize the production from their mature oil fields. The results of this work contribute for more safety and efficient operations in order to maximize the utilization of oil and gas reserves. This work includes a simplified cost analysis for the proposed case studies. A detailed cost analysis for the entire installation is not part of the scope.

Only a good development process does not guarantee a competitive advantage for anyone, it becomes necessary to have reliable products in the field and to make this happens it is vital to develop products with quality through the use of quality tools in a constant and disciplined way. To be competitive, a product needs to be designed in a minimum amount of time, with minimum resources and cost. To meet market needs some methodologies were developed thinking on manufacturing, assembly, quality, reliability and life cycle avoiding late product changes. Many studies academic and industrial have been proposed in this area. Each company has to find and adapt the most appropriate model that fits its technical and cultural needs. This research presents a methodology to be used to improve product quality during the early phases of development when systems and/or components are chosen for a new product.
