Influence of casting defects on the fatigue behaviour of an A357-T6 aerospace alloy / Influence des défauts de fonderie sur le comportement en fatigue de l'alliage aéronautique A357-T6

L’excellente coulabilité, les coûts de production relativement bas, et ratio poids/résistance mécanique élevé des alliages de fonderie Al-Si-Mg en font une des solutions les plus intéressantes dans le secteur automobile ainsi que dans le domaine aérospatial. Toutefois, il est bien connu que la durée de vie de ces composants moulés à grand nombre de cycles (105 < Nf < 107 cycles) est sévèrement réduite lorsque des défauts de fonderie (notamment pores et oxydes) sont débouchants et/ou subsurfaciques sont présents. Ces défauts concentrent les contraintes et peuvent considérablement réduire la période d’amorçage des fissures de fatigue en fonction de leur taille, forme et des caractéristiques microstructurales du matériau. Les défauts internes (à partir desquels les fissures peuvent amorcer et propager sans interaction avec l’air ambiant) ainsi que les défauts de surface (ceux qui sont placés à la surface et en contact direct avec l’air ambiant) vont également nuire la durée de vie des composants moulés. Toutefois, dans le cas des défauts internes, les coefficients de sécurité préconisés par les règles de conception ne font pas intervenir la distance de défaut par rapport à la surface. Le suivi de fissures de fatigue effectué à la surface d’éprouvettes macroscopiques de traction indique que la présence d’un défaut avec une taille supérieure à celle des fissures microstructuralement courtes (√A ≈ 500 μm, taille contrôlée par la SDAS) produit une remarquable réduction de la durée vie. En revanche, la durée de vie n’est pas affectée lorsqu’un défaut plus petit (√A ≈ 300 μm) est présent à la surface car l’amorçage et les premiers stades de propagation sont encore influencés par la SDAS. Les essais de fatigue en torsion pure montrent que la morphologie des surfaces de rupture est fortement influencée par le niveau de contrainte. De plus, le nombre de cycles à l’amorçage est réduit par rapport à la traction. Cet amorçage est multi-site et plusieurs fissures peuvent croitre simultanément au cours de la durée de vie d’une éprouvette, la rupture finale se produisant lors de la jonction de certaines de ces fissures. La propagation des fissures en torsion est largement influencée par la cristallographie locale et les retassures ne semblent pas être des sites de nucléation préférentiels. Les durées de vie odes échantillons macroscopiques contenant défauts artificiel internes (Øeq ≈ 2 mm) sont pratiquement similaires à celles obtenues avec un matériau de référence. L’amorçage et la propagation de fissures internes a été rarement observé lors des expériences de tomographie synchrotron. Dans les rares cas où de telles fissures ont pu être observées, le chemin de fissuration semble fortement influencé par la cristallographie alors que les fissures amorcées depuis la surface se propagent globalement en mode I. La vitesse de propagation des fissures internes est très inférieure à celle des fissures se propageant à partir de la surface. / The excellent castability, relatively low production costs, and high strength to weight ratios make Al-Si-Mg cast alloys an attractive choice for use in cheaper and lighter engineering components, in both automotive and aerospace industries. However, it is well known that High Cycle Fatigue (HCF) lives (105 < Nf < 107 cycles) of cast components are severely reduced when casting defects (notably pores and oxides) are present at the free surface or subsurface. They act as stress raisers which can considerably reduce the crack incubation period depending on their size, shape and the microstructural features of the surrounding material. Internal casting defects are of special interest to this work. The application of safety coefficients considers that all casting defects present in a component have the same deleterious effect and no attention is paid, for example, to their distance to the free surface. In other words, internal defects (corresponding to the case where the depth of the defect allows crack nucleation and propagation to essentially occur without interaction with the air environment) are considered as damaging to fatigue life as surface defects (those placed at the free surface and in contact with the air environment). Surface crack monitoring performed on uniaxial fatigue specimens indicates that the presence of a surface microshrinkage exceeding the size of microstructurally small cracks (√A ≈ 500 μm, controlled by the SDAS) readily nucleates a fatigue cracks producing steady crack propagation and remarkable reduction in the expected fatigue life. A smaller surface defect (√A ≈ 300 μm) nucleated a crack that did not reduced the expected fatigue life as in this case early stages of propagation are still nfluenced by the SDAS. Pure torsional cycling reveals that the morphology of fracture surfaces is highly influenced by the stress level. In general, torsional fatigue behaviour is described by having reduced (with respect to uniaxial testing) and multisite crack nucleation periods. Several dominant cracks can evolve simultaneously and the final failure occurs by the linkage of some of those cracks. Crack propagation is controlled by the crystallography and pores do not appear to be preferential nucleation sites. S-N curves show that macroscopic specimens containing Øeq ≈ 2 mm internal artificial defect produce similar fatigue lives to those obtained with a defect-free material. Internal crack nucleation was rarely observed during synchrotron tomography experiments; instead the fatal cracks initiated from much smaller surface defects. Tomographic images show that, in the case of internal propagation, crystallographic paths are formed while surface cracks propagate in mode I. The crack growth rate of internal cracks is much smaller than that of cracks propagating from the free surface.

Um dieser neuartigen Werkstoffklasse über die grundlagenorientierte Forschung hinaus einen Einsatz in technischen Anwendungen zu ermöglichen, ist es notwendig, deren Verhalten unter verschiedenen einsatzrelevanten Belastungsbedingungen vorhersagen zu können. In der vorliegenden Arbeit wird das Schädigungsverhalten einer ultrafeinkörnigen Aluminiumlegierung in den Bereichen der hochzyklischen (HCF) und niedrigzyklischen (LCF) Ermüdung sowie des Rissfortschritts untersucht. Im Mittelpunkt steht dabei die Identifikation der mikrostrukturell wirksamen Mechanismen bei der Entstehung und Ausbreitung von Ermüdungsrissen. Es werden ein homogen ultrafeinkörniger und ein bimodaler Zustand sowie verschiedene duktilitätsoptimierte Zustände betrachtet und systematisch der Einfluss der Korngröße, der Korngrößenverteilung, der Ausscheidungscharakteristik sowie der Festigkeit und Duktilität auf das Ermüdungs- und Rissfortschrittsverhalten ermittelt. Die Untersuchungen zeigen, dass das Schädigungsverhalten der ultrafeinkörnigen Aluminiumlegierung insbesondere durch die Korngröße und Korngrößenverteilung sowie den Kohärenzgrad der festigkeitssteigernden Ausscheidungen beeinflusst wird.

Influence of Chemical Coating on Droplet Impact Dynamics

Dynamic behavior of impacting water drops on superhydrophobic solid surfaces provides important details on the stability/durability of such solid surfaces. Multi-scale surface roughness combined with a layer of low energy chemical is an essential surface modification process followed to create superhydrophobic capabilities on solid surfaces. The present work aims at studying the effect of low energy surface coating on droplet impact dynamics by carrying out experiments of water drop impacts on rough solid surfaces with and without chemical modification. A group of six aluminium alloy (Al6061) surfaces (three pairs) are prepared. Roughness, characterized in terms mean surface roughness, Ra, is introduced to these metallic surfaces using sand-paper polishing, electric discharge machining (EDM), and chemical based surface etching process. Low energy surface layer is laid on the rough surfaces by coating NeverWet hydrophobic solution, octadecyl-trichloro-silane (OTS), and perfluorodecyltricholorosilane (FAS-17). The impact dynamics of water drops is analyzed by capturing high speed videos for a range of drop Weber number from 1 to 570 and the salient features of drop impact process on the coated rough surfaces are compared with the corresponding uncoated rough surfaces. A one-to-one comparison on the spreading, fingering, receding, and final equilibrium of impacting drops on the coated and uncoated target surfaces is presented. Upon coating NeverWet, the original surface features of the base aluminium surface are completely covered by the hydrophobic coating material resulting in a fresh top surface layer. The outcomes as well as the bounce-off characteristics of impacting water drops on the coated surface are comparable to those observed on lotus leaf. The surface morphology features of rough aluminium surfaces coated with OTS and FAS-17 are comparable to those of the corresponding uncoated surfaces. The quantitative measurements on primary spreading and maximum spread factor of impacting drops are largely unaffected by the presence of low energy chemical coating. The dominant effect of surface coating is seen on the receding of impacting drops and hence the final drop configuration. This behavior is more prominently seen on EDM fabricated rough surface (larger Ra) combined with OTS coating than that on etching based rough surface (smaller Ra) combined with FAS-17 coating highlighting the dependence of coating effect with roughness features.

Since aircrafts manufacturers intend to produce low consumption and efficient aircrafts, parts become more and more difficult to machine. Some processes like „air machining“ enables a one-step production for complex aluminium alloy shaped parts. Although the assembly offers a large access to cutting tool, the lack of stiffness for large parts, and especially for thin-walled aeronautics parts implies strong vibrations during machining. The aim of the study is to solve these difficulties in order to keep productivity and improve surface quality. Further innovative solutions are considered like modal analysis, in-phase machining, spindle speed variation, 3 flutes end mill and variable helix angle mill. All propositions are tested on DMG 65 machine tool with Siemens 840D controller. Although vibrations are intrinsic to flexible parts, surface quality has been improved with higher cutting continuity and variable helix angle cutting tool.

A pre-study for functional coatings evaluated on light metals to be applied on a new HPDC Mg-alloy : Investigating tribological and thermophysical properties, as-cast and coated

Magnesium with two-thirds of the density compared to aluminium and one-quarter of steel, intrigues product developers and material scientists due to the light metal’s excellent combination of strength to weight ratio as well as their capability of being produced as a High Pressure Die Cast component compared to other ferrous or light metal alloys.   However, a magnesium alloy inherits some concerning drawbacks, limiting the exploitation in structural applications and mechanical design such as automotive, heavy machinery and aerospace components. The need for a magnesium alloy that could withstand a sufficient amount of wear, temperature and corrosive environment, leads towards the investigation and evaluation of a suitable, functional coating as a solution to exploit the evident advantages a magnesium alloy exhibits. A substantial amount of research is required in order to reduce an existing knowledge gap that is the ongoing development in the search for a sufficient functional coating and adherence capability to the highly reactive substrate that is a magnesium alloy.   This industrial master thesis is an early stage investigation to evaluate how the currently used aluminium substrate with an electrodeposited coating relate and compares to a heat-treated electroless deposited coating through tribological and thermophysical induced stresses. These properties are tested with proven industrial standard methods resulted in a comprehensive conclusion and discussion regarding the feasibility of applying the coating onto a commercial magnesium alloy closely related to the Mg-alloy developed by Husqvarna and thereby contributing to technological advances to the highly relevant topic within product development in materials engineering.

Modelling of Laser Welding of Aluminium using COMSOL Multiphysics

This thesis presents a modelling approach of laser welding process of aluminium alloy from the thermo-mechanical point of view to evaluate the occurrence of hot cracking based on simulation results and relevant criteria. The model was created stepwise in COMSOL Multiphysics, starting with the thermal model where heat conduction of solid and liquid phase was computed. Then the CFD model was created by involving the driving forces of liquid motion in the weld pool, i.e. natural convection and Marangoni effect. Lastly, the temperature profile calculated by the CFD model was loaded into the mechanical model for computation of thermal stress and strain. The mechanical results were required in  criteria for measuring the  susceptibility of hot cracking. The main findings include that Marangoni effect plays a dominant role in generating the fluid flow and convective heat flux in the weld pool, thus enhancing the heat dissipation and lowering temperature in the workpiece. By contrast, such temperature reduction caused by the air convection, radiation and natural convection is negligible. The welding track further from the clamped side experiences smaller transversal residual stress, but it does not necessarily suggest higher susceptibility to hot cracking according to the applied criteria. It can be concluded judging from current results that these first models of laser welding process work satisfactorily. There is still a work to do to obtain the full maturity of this model due to its limitation and some assumptions made for simplicity. / Denna avhandling presenterar en modelleringsmetod för lasersvetsningsprocessen av aluminiumlegering ur termomekanisk synvinkel för att utvärdera förekomsten av het sprickbildning baserat på simuleringsresultat och relevanta kriterier. Modellen skapades stegvis i COMSOL Multiphysics, med början med den termiska modellen där värmeledning av fast och flytande fas beräknades. Sedan skapades CFD-modellen genom att involvera drivkrafterna för flytande rörelse i svetsbassängen, dvs. naturlig konvektion och Marangoni-effekt. Slutligen laddades temperaturprofilen beräknad av CFD-modellen in i den mekaniska modellen för beräkning av termisk stress och töjning. De mekaniska resultaten krävdes i kriterier för att mäta känsligheten för het sprickbildning. De viktigaste resultaten inkluderar att Marangoni-effekten spelar en dominerande roll när det gäller att generera vätskeflödet och konvektivt värmeflöde i svetsbassängen, vilket förbättrar värmeavledningen och sänker temperaturen i arbetsstycket. Däremot är sådan temperaturreduktion orsakad av luftkonvektion, strålning och naturlig konvektion försumbar. Svetsbanan längre från den fastspända sidan upplever mindre tvärgående restspänning, men det föreslår inte nödvändigtvis högre känslighet för hetsprickning enligt de tillämpade kriterierna. Man kan dra slutsatsen utifrån aktuella resultat att dessa första modeller av lasersvetsningsprocesser fungerar tillfredsställande. Det finns fortfarande ett arbete att göra för att få full mognad för denna modell på grund av dess begränsning och vissa antaganden för enkelhetens skull.
