Étude expérimentale et numérique du soudage multipasse : application à un acier de construction navale / Experimental and numerical study of multipass welding of a naval steel

Les travaux effectués au cours de cette thèse ont pour objectif d’étudier et de modéliser une opération de soudage multipasse d’un acier à haute limite d’élasticité utilisé en construction navale. Dans ce cadre il s’agit de prédire les conséquences métallurgiques et mécaniques du procédé et tout particulièrement la répartition et l’intensité des contraintes résiduelles post- soudage nécessaires pour analyser l’intégrité de la structure navale en service. Deux maquettes représentatives d’un joint d’angle en Té ont permis de caractériser l’évolution des cycles thermiques, de la microstructure et des contraintes résiduelles (estimées par les méthodes du contour et du trou profond) après chaque passe de soudage. La suite de l’étude concerne la caractérisation et la modélisation du comportement thermo-métallurgique et thermo- mécanique des différentes phases apparaissant au cours du soudage. La dernière partie porte sur l’implémentation des modèles retenus dans le code de calcul élément finis Abaqus à l’aide de sous-programmes spécifiques. Une étape de transition d’échelle a permis de décrire le comportement thermomécanique multiphasé de cet acier. Des calculs préliminaires ont été conduits pour valider l’implémentation des modèles sur des cas simples. Différents couplages ont été réalisés, soit une analyse thermique puis thermo-métallurgique, pour estimer la dureté après chaque passe et enfin métallurgique-mécanique pour prédire les contraintes résiduelles pour le procédé de soudage multipasse. Les résultats des calculs éléments finis ont été discutés et comparés aux résultats expérimentaux obtenus dans la première partie de cette étude. / This thesis aims at studying and modeling a multipass welding operation of a high strength steel used in shipbuilding. In this framework, work focus on predicting the metallurgical and mechanical consequences of the process and, in particular, the residual stress distribution after welding. Since residual stresses can be detrimental to the performance of the welded product, their estimation is essential and numerical modelling is useful to predict them. Two welding mock-ups which are representative of a T- joint were used to characterize the evolution of thermal cycles, microstructure and residual stresses (measured by contour method and deep hole drilling) after each welding pass. Metallurgical and mechanical behaviors were thoroughly characterized in order to feed numerical models with reliable constitutive equations. The last part deals with the implementation of the models in the finite element calculation code Abaqus using specific subroutines. A scale transition procedure has been added to describe the thermomechanical multiphase behavior of the steel. Preliminary calculations were carried out for simple cases to validate the implementation of models. Different numerical couplings were made. First a thermal analysis then a thermo-metallurgical analysis, to estimate the hardness after each welding pass. Finally, a metallurgical-mechanical analysis is achieved for the prediction of residual stresses due to multipass welding. The results of the finite element calculations were discussed and compared with the experimental results obtained in the first part of this work.

Investigation of residual stresses generation in aluminum flywheel / Investigation of residual stresses by using both simulations(MAGMAsoft) and pysical measurements(Hole Drilling Method)

Quality of the castings is affected by several factors which the designer should take into consideration during the product development process. Although residual stress is one of those, it is often not considered in practical computations. Hence residual stresses are one of the forgotten areas in designing of machine parts. This master thesis is focused on the investigation of residual stresses in a high pressure die casted component, with the aim of extending its service life, by taking results from the study as a feedback. The investigation of residual stresses was done on a variety of specimens, cast aluminum flywheel, provided by Husqvarna AB. This flywheel is a component in a product of the same company.In evaluating the residual stresses in the part, two tools-simulation and physical measurement were used. Moreover, comparison with these two methods is also done at an area of interest on the flywheel. The simulation was carried out by using MAGMAhpdc-a module for high pressure die casting process, from the commercial software package MAGMAsoft; while for the physical measurements, the hole drilling method was used, a method believed to be less accurate at low stresses areas. The findings obtained from this study show that the results from both procedures are close, with small deviations observed, which reveals the reliability of the hole drilling method even when the stress levels are low. It is also found that the compressive residual stresses dominate in the component-a preferred phenomenon with regards to residual stress.

In der vorliegenden Arbeit werden die elektrischen und nicht-elektrischen Einstellparameter der Bohrerosion untersucht. Ein neuer Ansatz zur geregelten Zwangsspülung wird vorgestellt und die Mechanismen diskutiert, die zu veränderten Prozessrandbedingungen führen. Abhängig von der Entladeenergie kann eine optimale Durchflussmenge ermittelt werden, die eine direkte Abtragwirkung zur Folge hat, wodurch der Abtragmechanismus in der Funkenerosion erweitert werden muss. Längliche Einzelentladungskrater bestätigen eine erhöhte Mobilität des Entladekanals während einer Entladung infolge der starken Spülung. Wasserbasiertes Dielektrikum führt bei einer kathodischen Elektrodenpolung zu einem verschleißreduzierenden Elektrolyseeffekt, der die Energieumsetzung an der Elektrode direkt beeinflusst. Die Übertragbarkeit der Ergebnisse von Einzelentladungen auf den Folgeprozess kann durch die hier vorgestellte problemangepasste Spüleinrichtung nachgewiesen werden.

Evaluation of a Programmable Hydraulic Valve for Drill Rig Applications

The increase of intelligent systems can be seen in every industry. Integrated sensors and processors are used with internal control systems to create better performance for mobile hydraulic applications. The report describes how an evaluation was made to see if the productivity of a drill rig could be increased. This was done by implementing a programmable hydraulic valve to control the hydraulic drilling functions. The productivity would be increased by reducing the downtime due to jamming in the drill hole. Jamming occur when the system does not compensate for changes in rock conditions. By conducting a series of tests in a controlled environment with simulated loads, the response time of the CMA system and original system could be determined and compared. The CMA system had a response time that was 60-64% faster than the original system. Two different implementations of a controller was tested. Ziegler-Nichols method was used to get the initial value of the PI parameters. The controller that was implemented onboard the valve’s CPU was considered more successfull to reduce jamming. A drill test was conducted to ensure that the programmable valve could handle a drilling procedure with the controller that was implemented onboard the valve’s CPU. The valve handled the drilling procedure well.

They are originated mainly during the injection molding process. Some of the problems related to this phenomenon are reduction to the mechanic strength, cracks propagation and warpage. Many efforts are employed to minimize these residual stresses and, to achieve that, an essential step is its measuring. There are methods and devices already available to measure residual stress in metallic materials, but in the field of polymeric material, many aspects remain unexplored. In the present work, a device to measure strain gage signals was built, which was employed to determine residual stresses according to the most established techniques nowadays. Injection simulation techniques were utilized to estimate the build-up of residual stresses in polymeric test specimens under different manufacturing setups. Statistical analysis was performed to select the most favorable parameters for parts tensioning. Test specimens were fabricated in the selected process conditions. Samples weight measurements confirmed statistically that the process parameters selected have significantly altered the parts final mass. Residual stress measurements were carried out by employing the hole drilling technique in the manufactured specimens, thus being determined tensile residual stresses from 2.7 MPa by 6.2 MPa, in the layers closest to the parts surface. The typical profile for residual stress distribution, as described in literature, was observed in the experiments performed. / Tensões residuais em peças poliméricas são grande fonte de incertezas para o projeto de componentes industriais. São causadas principalmente durante o processo de injeção. Alguns dos problemas relacionados a esse fenômeno são a diminuição da resistência mecânica, surgimento de trincas e empenamento das peças. Muitos esforços são empregados na minimização dessas tensões residuais e, para isso, uma etapa indispensável é a sua medição. Existem métodos e equipamentos já disponíveis para medição de tensões residuais em materiais metálicos, porém, no campo dos materiais poliméricos ainda há muitos aspectos a serem melhor explorados. Neste trabalho foi construído um dispositivo para medição de sinais de extensiometria, o qual foi utilizado para determinação de tensões residuais segundo as técnicas mais utilizadas atualmente para metais. Técnicas de simulação de injeção foram utilizadas para estimar o surgimento de tensões residuais em corpos-de-prova poliméricos sob diversas condições de fabricação. Análise estatística foi realizada para selecionar as condições de fabricação mais propícias ao tensionamento das peças. Corpos-de-prova foram fabricados nas condições de processo selecionadas. Medições de peso das amostras confirmaram estatisticamente que os parâmetros de processo utilizados alteraram significativamente a massa final das peças. Medições de tensões residuais foram realizadas aplicando-se a técnica do furo cego nas amostras fabricadas, determinando-se tensões residuais de tração entre 2,7 MPa e 6,2 MPa, nas camadas próximas às superfície das amostras. O perfil típico de tensões residuais previsto em literatura foi observado nos experimentos realizados.

Fundação Carlos Chagas Filho de Amparo a Pesquisa do Estado do Rio de Janeiro / Tensões residuais são uma das principais causas de falhas em componentes mecânicos submetidos a processos de fabricação. O objetivo do trabalho foi medir as tensões residuais presentes em um tubo quadrado soldado por resistência elétrica de alta frequência e caracterizar microestruturalmente o seu material. Para a caracterização, foram utilizadas técnicas de microscopia óptica (MO), microscopia eletrônica de varredura (MEV) e análise química quantitativa. Para a medição das tensões residuais, foi utilizado o método do furo cego, baseado na norma ASTM E837-08, onde rosetas (strain-gages) são coladas à peça para medir as deformações geradas devido à usinagem de um pequeno furo no local de medição. As deformações foram associadas às tensões residuais através de equações baseadas na Lei de Hooke. A caracterização revelou uma microestrutura composta basicamente de ferrita e perlita, típica de aços com baixo teor de carbono, corroborando com a especificação fornecida pelo fabricante. As tensões residuais encontradas foram trativas e mostraram-se elevadas, com alguns valores acima do limite de escoamento do material. / Residual stresses are one of the main failure causes in mechanical components submitted to manufacture process. The aim of this work was to measure the residual stresses present in a seame welded tube welded using a high frequency electrical resistance and to microstruturally characterize its material. Optical microscopy (OM), scanning electron microscopy (SEM) and quantitative chemical analysis techniques were used for the characterization. The hole-drilling method was applied obeying the ASTM E837-08 norm to measure the residual stresses, where strain-gages are glued to the sample to measure the deformations caused due to the machining of a small hole in the measurement point. The deformations were linked to the residual stresses using the Hookes Law equations. The characterization basically showed a composite microstructure of ferrite and perlite, tipical in lowcarbon steels, as the specification supplied by the manufacturer. The residual stresses found were tensile and high, with some values above the material yield strength.

Residual stresses and distortions in austenitic stainless steel 316L specimens manufactured by Selective Laser Melting

Residual stresses are one of the major challenges in additive manufacturing of metallic materials today. They are induced during manufacturing because of the rapid local heating and cooling and may cause distortions, cracking and delamination between layers. The magnitude of the residual stresses depends on factors such as manufacturing technology, material, part geometry, scanning strategy, process parameters, preheating temperature and density of the component. In the present work, the magnitudes of residual stresses and distortions in austenitic stainless steel 316L components manufactured by Selective Laser melting have been investigated. Four specimens with rectangular cross-sections where produced with different heights and wall thicknesses. The residual stresses were measured by two different methods, x-ray diffraction and Electronic Speckle Pattern Interferometry (ESPI) incremental hole drilling in order to see how well they correspond to each other. The results showed peaks of high tensile stresses in the building direction in all specimens. The magnitudes of stresses were similar in all four specimens. The largest distortions occurred when the wall thickness was increased, and the height was reduced. It was also shown that the measurements made by x-ray diffraction and ESPI incremental hole drilling were not consistent with each other. The latter showed unrealistically high measurements near the surface.

The diplom thesis deals with modernization of older drill out machine MTS3000 for measurement of residual stress. To make the device work it is necessary to keep running computer control card and necessary software. Because a producer does not provide any upgrade, it was decided to put the device into operation by creating new software. At first an analysis of drilling method and function of device MTS3000 - Restan was made. Next step was to disassemble and analyze the station of the drilling device. Then the station was put into operation and modified for control via USB device NI USB 6009. Finally a computer program in LabVIEW environment was created to automate the measurement process. Program has two main tasks: one is to control the drilling cycle of the machine. Another one is to acquire data from measuring amplifier station.
