Lean Tools for Reducing Production Time and Satisfying Employees : A Case Study

<p>The purpose of this thesis is to reduce the production time while providing employees satisfaction and the problem formulation for thesis is;</p><p>-How can a company use its work area effectively in order to reduce production time while providing</p><p>employee satisfaction?</p><p>To answer problem formulation, proper lean tools were applied. Before implementing lean tools, the study started with a questionnaire to evaluate the effect of work area on employees. Five steps of 5S were implemented on work area so as to provide an organized work area for employee satisfaction in accordance with the theory. SMED’s four stage methodology was applied to the machine in the work area where was focused by the authors in order to reduce the production time. The study was made in a Swedish Company called Swepart Transmission AB. which produces gearboxes, bearings etc. Results obtained from the study shows that employees are under effect of work area and employees were satisfied after 5S implementation, also production time will be reduced at least one hour in the length of time. This thesis can be generalised to all manufacturing companies thus both employee satisfaction and production time reduction can be provided and companies can work more effectively which enables them to become competitiveness in order to survive in market.</p>

Case Study: Production and OEE improvement for an 800 tons stamping press

The actual industrial development linked to the financial situation over the world lead automotive and other companies to expand their production level to stay competitive. Changing an organization to raise its production or profit is not a one day journey, but requires some steps. Tools exist to develop the production level of manufacturing industry since more or less the fifties, and the continuous improvement is measured by some available and famous indicators around lean manufacturing mainly. Pressing equipment especially like a metal stamping press expressed through the following case study can be improved by respecting some fundamentals. Lean manufacturing aspects as 5 S’s and TPM (Total Productive Maintenance) for example are tools that can be applied to improve the production rate of a stamping press. To even better improve the OEE (Overall Equipment Effectiveness) of the same machine, a tool like SMED (Single Minute Exchange of Dies) reveals to be really powerful when improving the global output rate of the machine. The case study developed inside this present report aims to investigate all the possibilities to improve the OEE of pressing equipment facing theoretical aspects and reality issues. The tools involved are part of the content, but the way to support a company for the organizational change required to the success is another part of the content. Technical solutions are taking part of the outcome, and a strong link to change management is included. Correlation between both technical and managerial aspects is the main line followed to get the final results. An experimental and actual OEE is calculated, and improved following a rating according to the possible improvements. Those results are analyzed to provide a weighted feedback related to the whole research.

Förbättringsarbete gällande omställningstider, d.v.s. den tid det tar att ställa om enmaskin från att producera en produktvariant till en annan, är en central del iproduktionsoptimering, då kortare omställningar medför en mer flexibel produktionoch minskade lagerkostnader. S:t Eriks AB i Vara vill undersöka möjligheten attreducera omställningstiden på en av deras maskiner som tillverkar markstensplattor itvå olika storlekar; 35x35cm och 50x50cm. Det är omställningen mellan dessa tvåstorlekar som är aktuell för arbetet och S:t Eriks efterfrågade en halvering avställtiden.Arbetet grundar sig i SMED (Single-Minute Exchange of Die), en metod somutvecklades av Shigeo Shingo under hans tid på Toyota som är speciellt framtagenför ställtidsreducering och en viktig del i Lean-production. Förarbetet bestod i studierav existerande litteratur och studier vilket lade grunden för förståelsen kring vilkentyp av data som behövdes samlas in. Datainsamlingen bestod i empiriska studier somdokumenterades genom anteckningar, fotografering och filmupptagning. Dessakompletterades med samtal med diverse anställda på S:t Eriks.Resultaten består i dokumentation gällande de ingående maskinkomponenterna iomställningen, de moment som ingår i en omställning och huruvida dessa hör tillinre respektive yttre ställ. Därtill lades förslag på ett par konverteringar av inre tillyttre ställ samt vilka omställningsmoment som kan utföras parallellt. Dessa förslagsammanställdes i ett arbetsschema som visar på att en halvering av ställtiden ärmöjlig. Vidare lades förbättringsförslag gällande säkerhet, ergonomi ochstandardisering av omställningen fram i form av kompletterande verktygsstationer,standardisering av fästelement, standardisering av komponentplacering ochinförandet av en travers och ett rullband. Potentialen för alla förbättringsförslagvisualiserades i ett spaghettidiagram som visar hur rörelsemönstret kan se ut efterimplementering av förbättringsförslagen och kontrasteras mot ett spaghettidiagramsom visar hur rörelsemönstret såg ut under den observerade omställningen. / Improvements in reducing changeover time(that is, the time ittakes to change production from one product variant to another) isan important part for the optimization of production as it entailsa more flexible production and reduced inventory costs. S:t EriksAB in Vara are investigating the possibilities of reducing thechangeover time for one of their machines that manufacturesconcrete slabs in two sizes; 35x35cm and 50x50cm. It is thechangeover between these different products that is the main focusof this paper and the goal is to halve the changeover time.The research is based on SMED (Single Minute Exchange of Die), amethod which was developed by Shigeo Shingo during his time atToyota. A coupleof suggestions for conversions from internal to externaloperations where put forth and which of the operations that couldbe performed parallel to each other. All of these suggestions werecompiled into a work schedule which suggests that a halving of thechangeover time is possible. Suggestions regarding safety,ergonomics and standardisation of some of the operations werepresented in the form of tooling stations, standardisation offasteners, standardisation of the positioning of components andthe introduction of a traverse and travelators. We pursued to identify if companies apply the principles of Quick-Change Tools – TRF - and discern the benefits provided by this application. After a survey conducted with representatives of 24,1% of the companies machining industry throughout the State, this study observes the individual and collective contributions of the companies concerning the exchange of industry tools. The analyses were conducted by the ROC algorithm (Rank Order Clustering) aimed at the formation of groups of companies in order to identify those whom know the benefits from the TRF and apply, those who claim knowing the benefits but don´t apply TRF effectively, and those who claim to ignore the benefits and end up not applying TRF effectively. The results revealed that the vast majority of companies know the methodology of SMED and realize its benefits; however, analysis of concerns relating to the changeover activities and their respective times also showed that more than half of companies surveyed do not effectively apply this methodology. / Esta dissertação apresenta um estudo sobre a troca de ferramentas nas empresas fornecedoras de serviços de usinagem do Estado de São Paulo. Procurou-se identificar se as empresas aplicam os princípios da Troca Rápida de Ferramentas - TRF e se conhecem os benefícios de sua aplicação. A partir de uma survey exploratória realizada com responsáveis do setor de usinagem de 24,1% das empresas em todo o Estado, este estudo analisa as percepções das empresas em relação à troca rápida de ferramentas. As análises foram conduzidas com uma adaptação do algoritmo ROC (Rank Order Clustering) visando a formação de grupos de empresas a fim de identificar aquelas que conhecem os benefícios advindos da TRF e a aplicam, aquelas que afirmam conhecer os benefícios mas não aplicam de forma efetiva a TRF, e aquelas que afirmam desconhecer os benefícios e acabam não aplicando a TRF efetivamente. Os resultados demonstraram que a grande maioria das empresas conhecem a metodologia de TRF e percebem seus benefícios; no entanto, as análises de questões relativas às atividades de troca de ferramentas e aos seus respetivos tempos também permitiram concluir que mais da metade das empresas pesquisadas não aplicam efetivamente essa metodologia.

This bachelor thesis explores the agricultural landscape in southwestern Norway during the Viking Age. Based on macrofossil samples from the site Sømme in Rogaland fylke the prehistoric use of cultivated and non-cultivated plants are analysed and compared to previous studies and the state of knowledge. The thesis also investigates the potential social status of the site Sømme, the silversmithy and the smith. The results suggest Hulled barley (Hordeum vulgare) was cultivated nearby based on charred seeds found in postholes of the house. Nitrogen demanding plants, such as Fat-hen (Chenopodium album), were also found, which suggests an agricultural practise that involved manuring. The social status of Sømme and the silversmith is likely to have been quite high. People in graves with smithy tools in Norway are considered to have held a high social status. In Joa, close to Sømme, is one such grave. The smith has most likely been in direct contact with the ruling class when crafting jewellery.

My thesis presents the process of electromagnet production, including how the process is organised. My goal is to improve these techniques by refining them. To obtain the required data, the company's records were extracted and measurements were taken directly from the manufacturing process. Through examination of the data, any processes which created financial or temporal deficits were identified. Conclusions were then offered to solve these problem areas. These mainly involve alterations to the machinery settings, the delivery of materials and the management of production.

This master´s thesis focuses on possible rationalization of the testing operations the door drive units of the rail vehicles. The aim is to propose solutions to increase productivity and reduce operating costs. The first section briefly describes the history and basic principles of lean manufacturing. The following is the description of the assembly and testing of the door drive units including the analysis of the current state of testing workplaces. The following section identifies critical areas and reserves that could be used to increase productivity. In next chapters are proposed kinds of rationalization, their evaluations according to the cost of implementation and the possible achieved effects. Chosen variant is elaborated in more details. The last part deals with the economic evaluation and verification of the proposed method in conditions of the real production.

Peru, despite being one of the countries with the highest forest potential, cannot compete with countries such as Brazil and China due to high production costs. Therefore, the aim of this article is to develop a production management model based on Lean Manufacturing techniques to increase production capacity by improving processes and reducing costs. For this, Knowledge Management, Change Management, and Production Management were implemented. The model was validated in a Peruvian timber company, where a 49% reduction in the cleaning and organization time was achieved. Calibration periods were reduced by 61%, and preventive maintenance periods by 72%.

Det här projektet har under våren 2021 utförts som ett examensarbete på uppdrag av ETP Transmission AB. Företaget är beläget i Linköping och producerar hydrauliska axel-/navförband till flera olika marknader och användningsområden. Enkelheten att montera och applicera samt deras höga kvalitet är något som utmärker produkterna.  Syftet var att undersöka och utarbeta förbättringsförslag för företagets omställningsprocesser, framför allt vid lågvolymstillverkning. Målet var att försöka reducera ställtiden med 25–50%. För att uppnå det användes metoden Single Minute Exchange of Die (SMED) som är ett verktyg för att reducera ställtider. Valet av SMED gjordes efter en litteraturstudie där metoden visat goda resultat i liknande projekt. Nuläget analyserades med videoupptagning, spaghettidiagram och intervjuer med anställda. Det filmade materialet bearbetades i programvaran AviX, där omställningsarbetet kunde brytas ner i operationer och sorteras som inre eller yttre ställ. De största orsakerna till de nuvarande ställtiderna var verktygsbyten inklusive kalibrering samt programskrivning för nya produkter under omställningsprocessen. Med kunskap från teorin och framtagandet av nulägesanalysen utarbetades förbättringsförslag. De olika förslagens styrkor och svagheter analyseras samt vilken trolig effekt de skulle ha vid ett implementerande. För att tydligare illustrera förbättringsförslagens förväntade effekt samt belysa den arbetsinsats som krävs för att implementera dem, gjordes en PICK-analys. Resultatet visade att den enskilt bästa lösningen var att fokusera på samkörning av produkter med liknande verktygsuppsättning. Den teoretiska förbättringen för ETP Transmission AB:s mest sålda produkt var en ställtidsreducering med ca 30%. Ett ännu bättre teoretiskt resultat erhölls då förbättringsförslagen kombinerades. För produktgruppen Express gav en sådan kombinationslösning en teoretisk reducering på ca 47%.  Slutligen belyser rapporten vikten av att jobba med Lean och mäta mer i produktionen. / This bachelor thesis has been made during the spring of 2021 on behalf of ETP Transmission AB. The company is located in Linköping, Sweden and produces hydraulic hub-/shaft connectors for several different markets and applications. What defines their products is the high quality along with the quick and simple assembly/disassembly. The purpose was to examine and develop improvements for the company’s changeovers, especially for the low volume manufacturing. The aim was to reduce the changeover times with 25-50%. To achieve this the method SMED (Single Minute Exchange of Die) was used which is a Lean tool to help reduce changeover times. The choice of using SMED was made after conducting a literature study where it was shown to have great results in similar projects.  The current state was analysed using video, spaghetti charts and interviews with the employees. The software AviX was used to break down the changeovers into internal and external operations. Tool changes and programming of the machines during the changeover were found to be greatest time consumers.  By using the theory and analysing the current state, different improvement suggestions were developed. The strengths and weaknesses of the improvements were evaluated and visualized with the use of a PICK-chart. What was found to be the greatest improvement was to group similar products which use the same machine tools. A theoretical changeover time reduction for one of ETP Transmission AB most sold product group was estimated to be approx. 30%. If all the suggested improvements were to be implemented, it would theoretically reduce the changeover time by approx. 47%.  Lastly, the report highlights the importance of working with Lean and to measure more of the production.

AGES är ett företag som pressgjuter produkter i aluminium med olika legeringar. De producerar främst till fordons- och verkstadsindustrin. De har i dagsläget låg total utrustningseffektivitet på två av sina maskiner och vill få reda på varför. De största tidsförlusterna är ställtiderna samt att operatörerna inte märker att maskinstopp har skett.    Målet med examensarbetet var att identifiera och reducera slöseri i produktionsprocessen hos AGES och skapa en grund för framtida arbete med SMED och Lean Production.     Genom olika mätningar kunde olika analyser utföras såsom värdeflödesanalys och OEE-analys. Analyserna resulterade i ett antal förbättringsförslag där vissa av dem planeras att implementeras. Vissa hamnade under utvärdering och vissa hamnade som framtida förbättringar. Studien har också bidragit till en ökad förståelse för varför maskinstopp sker och vilka åtgärder som bör vidtas. Ledningen på AGES är positiva till resultatet av studien och förbättringsförslagen. Inom SMED har det resulterat i en plan till hur verktygsbytet kan gå till för att minska ställtiderna samt hur mycket tid som kan besparas vid implementering. / AGES is a company that die-cast aluminum products with various alloys. They mainly produce for the automotive and engineering industries. Currently they have a low total equipment efficiency on two of their machines and they want to find out why. The biggest time losses are the set-up times and that the operators are not noticing when a machine stop has occurred.   The aim of the project was to identify and reduce waste in the production process at AGES and create a basis for future work with SMED and Lean Production.    Through different measurements, different analyzes could be performed such as value flow analysis and OEE-analysis. The analyzes resulted in several improvement proposals, some of which are planned to be implemented. Some will be evaluated and will be implemented as future improvements. The study has also led to an understanding of why machine stops occur and what measures should be taken.    The management at AGES is positive to the results of the study and the improvement proposals. Within SMED, it resulted in a plan for how the tool change can be done to reduce set-up times and how much time can be saved when implemented.
