XLPE-cable Production Optimization : Setup time Reduction at Armoring line

At ABB’s high voltage cable factory in Karlskrona, there is a line production that is regarded as a bottleneck. The production rate at this workplace as well as the large variations of setups has created two major problems. The first problem is that it has become difficult for the planning department to determine the lead times for delivery to the customers. The other problem is that the long setup times has made this line production the bottleneck of the whole production. The factory at ABB HVC includes a number of line productions, where each line has their own purpose and value adding processes. The armoring line AR50 that this project has the focus to improve has the last value adding processes for the factory’s main product. The factory’s main product is the Cross-Linked Polyethylene cable, shortened XLPE. There are several different advantages with the XLPE-cable system. First of all they are maintenance-free and environmentally friendly. The main reason that the XLPE-cable is environmentally friendly is because it have low electrical losses. Since the submarine cables are underground the cables are invisible and not effected by weather conditions. This project implements the method SMED as well as various methods from the LEAN transcript in order to reduce the setup times and create a more stable and effficient production. An Ishikawa diagram were used in order to determine the root causes of the problems. Later both technical and management solutions were proposed and implemented. The project has concluded impressive results regarding setup time reduction and annual cost savings. It also enlightens the large potential for further improvement. This project will be continued during the year of 2014 in order to implement the proposed solutions. The future improvements are not just technical but also related to management and group dynamics.

Kaikaku in production

<p>In today’s fast-changing and dynamic business environment, the pressures on manufacturing companies to compete on the global arena have been intensified. Production is challenged to handle and benefit from ever increasing competitions in terms of cost, delivery capability, and flexibility. In order to gain and sustain the competitive advantage under such circumstances, strong and constant development of production must be ensured not only with continuous improvements but also with radical improvements.</p><p>Continuous improvement or called Kaizen has been an established approach of production improvement. The concept of Kaizen is well described and many tools and methods that support Kaizen have been developed and widely applied in industry. However, for radical improvement or “Kaikaku” in Japanese, the need and the importance of Kaikaku are still limitedly recognized at companies. Moreover, the knowledge of structured support that facilitates an effective and efficient execution of Kaikaku has been insufficiently developed.</p><p>The purpose of the research presented in this thesis is to develop models and methods that address the need and the importance of Kaikaku in production and facilitate the realization of it.</p><p>The research consists of a literature study and three case studies. The literature study was conducted in order to structure the concept of Kaikaku. As a result of the study, a conceptual framework of Kaikaku was developed. The three case studies were conducted to identify influential factors to the realization of Kaikaku. Both Swedish and Japanese companies were studied and analyzed. These case studies led to identify a way of realizing a certain type of Kaikaku. Some characteristics of organization setting were also found influential to the realization of Kaikaku.</p><p>To conclude, the research has contributed to creating a foundation of the research area related to Kaikaku. This has opened up opportunities for further research in this field.</p>

Effektivisering vid byte av högtryckskik - Ett periodiskt förebyggande underhållsarbete

In the continuous manufacturing process which is used on Billerud Korsnäs in Gävle, maintenance of machinery and equipment is a major process. Through its work with continuous improvements, the mill has identified that the change of high-pressure feeder on line 1 is more time-consuming than the replacement of the other two high pressure feeders on the mill. The purpose and aim of the study is to streamline the replacement of high-pressure feeder by updating the preparation documentation, as well as the construction of a lift bar adjacent to the feeder, with a preliminary cost proposal. The zero-state analysis has been based on semi-structured individual interviews and close collaboration with a technician at the mill. Observations, measurements, strength calculations and a construction manual were used during the preliminary study of a lift beam adjacent to the feeder. Improvement opportunities were identified, analyzed and prioritized, which led to an action plan. Wasting can be reduced by setting up routine lists that are helpful during work-outs previously carried out by entrepreneurs. The introduction of pockets on the warehouse used during the change, as well as preventive maintenance on the chisel flange joint is recommended to increase the amount of weathering time during the change. The GAP analysis showed that up to 36 percent of the last maintenance effort may be due to waste in terms of waiting times and problems. The waste can be reduced by a good basis for preparation. The cost of the beam construction and a new lifting equipment amounted to SEK 832 thousand. Investment costs can be repaid within a reasonable time if the feeder is replaced by corrective maintenance. The lack of a fixed beam affects the length of the production stop to a limited extent in the event of a planned change, but the investment should provide a security improvement. Through the Gantt schedules and mapping of all the inputs, future processing work and replacement of high-pressure feeder will be carried out more efficiently. The documentation ensures that knowledge remains on the workplace and that the dependency of the persons is reduced. / Sammanfattning I den kontinuerliga tillverkningsprocessen på Billerud Korsnäs bruk i Gävle är underhåll av maskiner och utrustning en huvudprocess. Bruket har genom sitt arbete med ständiga förbättringar identifierat att bytet av högtryckskiken på linje 1 är mer tidskrävande än bytet av de två andra högtryckskikarna på bruket. Studiens syfte och mål var att effektivisera bytet av högtryckskiken genom upprättande av dokumentation som kan användas under beredning och byte. Konstruktion av en lyftbalk i anslutning till kiken och ett preliminärt kostnadsförslag var också en del av målet.   Nulägesanalysen har baserats på semistrukturerade enskilda intervjuer och nära samarbete med en tekniker på bruket. Observationer, mätningar, hållfasthetsberäkningar och en konstruktionshandbok användes under förstudien av en lyftbalk i anslutning till kiken. Förbättringsmöjligheter identifierades, analyserades och prioriterades, vilket slutligen ledde till en handlingsplan. Slöseri kan minskas genom att upprätta rutinlistor som är till hjälp under arbetsmoment som tidigare endast utförts av entreprenörer. Domkrafter som används under bytet rekommenderas att lagerhållas på förrådet. Förebyggande underhåll på kikens flänsförband ökar andelen värdeskapande tid under bytet. GAP- analysen visade att upp till 36 procent av den senaste underhållsinsatsen kan bero på slöseri i form av väntetider och problem. Slöseriet kan reduceras genom ett bra beredningsunderlag. Kiken är placerad högt upp på ett grettingplan. Befintliga rör gör det inte är möjligt att fästa en lyftbalk i taket. Flera delar ingår därför i konstruktionsförslaget, investering av balkkonstruktion och en ny lyftutrustning uppgick till 832 tusen kronor. Investeringskostnaderna kan återbetalas inom en rimlig tid om kiken byts genom avhjälpande underhåll. Avsaknaden av fast balk påverkar produktionsstoppets längd i liten utsträckning vid ett planerat byte, däremot skulle investeringen ge en säkerhetsmässig förbättring. Genom Ganttscheman och kartläggning av samtliga ingående arbetsmoment kommer framtida beredningsarbete och byte av högtryckskiken att utföras på ett mer effektivt sätt. Dokumentationen tillser att kunskap stannar på bruket och att personberoendet minskar.

El objetivo del presente proyecto es identificar y mejorar los actuales procesos de compra y venta de la empresa Laboratorio Diesel Senatinos S.A., dedicada por tres décadas a brindar servicios y venta de repuestos del sector automotriz; Por tal motivo, el proyecto desarrolla y plantea la existencia de dos problemas principales localizados en los procesos de compras y ventas que se encuentran directamente relacionados con el desempeño en las actividades de los colaboradores de los procesos mencionados. La investigación plantea dos posibles soluciones: (i) la sistematización de los procesos de compra y venta, y (ii) la capacitación del personal. Los resultados de la implementación de ambos mecanismos son el incremento de la rentabilidad de la empresa y el incremento de la satisfacción del cliente. / The purpose of this project is to identify and improve the present buy-and-sell processes of the Laboratorio Diesel Senatinos S.A. Company, so the project develops two possible solutions: (i) to systematize the buy-and-sell processes, and (ii) to train the staff. Världen och samhället utvecklas snabbare än någonsin och organisationer behöver utvecklas i samma snabba takt för att vara konkurrenskraftiga. Med syfte att bedriva framgångsrikt utvecklings- och förbättringsarbete är förhållningssätt enligt Offensiv kvalitetsutveckling att föredra.  I en optimal verksamhet kan tänkas att både tid och förutsättningar för att strukturerat bedriva Offensiv kvalitetsutveckling prioriteras högt. När författarna började ana att verkligen inte ser ut så intresserade de sig för att studera ämnet ur ett chefsperspektiv. Syftet med studien är således att undersöka tillämpningen av Offensiv kvalitetsutveckling, redogöra för chefers kvalitets- och förbättringsarbete samt ge generella förbättringsförslag till chefer och organisationer som vill utvecklas mot ett förhållningssätt i linje med Offensiv kvalitetsutveckling. Studiens teoretiska referensram baseras på fyra fundamentala perspektiv: Chefens roll och ansvar, Offensiv kvalitetsutveckling, Struktur och ledning, Arbetssätt och verktyg samt Förbättringsarbete. Datainsamling har gjorts genom en kvalitativ metod där personliga semistrukturerade intervjuer har genomförts med 12 chefer från olika branscher, organisationsstorlekar och varierande erfarenhet. Studien fastslår att Offensiv kvalitetsutveckling inte är vedertaget. Författarna kan dock konstatera att chefernas förhållningssätt till kvalitetsutveckling varierar och att några av cheferna besitter kunskap inom området, utan att de själva definierar det som offensiv kvalitetsutveckling. Något som verkar vara vanligt är att kvalitetsarbetet utgår från att kvalitet är något som i efterhand kan justeras, istället för att aktivt arbete förebyggande. En generell slutsats är dock att det i samtliga organisationer ändå förekommer enskilda värderingar, arbetssätt och verktyg som går att relatera till offensiv kvalitetsutveckling. Vidare konstaterar studien att cheferna anser att förbättringsarbete är viktig, att de ser det som en del av sitt ansvarsområde samt att de anser att de har bra förutsättningar för att bedriva förbättringsarbete. Resultatet visar däremot att enbart ett fåtal av cheferna arbetar strukturerat samt att det finns en generell förbättringspotential att gå från Adhoc till ett mer strukturerat arbetssätt. Studien indikerar också att det är svårt för cheferna att prioritera förbättringsarbete, vilket fastslås relateras till framförallt två faktorer: Den komplexa chefsrollen och ledningens förhållningssätt. Utifrån slutsatserna konstateras två olika perspektiv intressanta att framhäva och således även ge förbättringsförslag utifrån. Dels vad högsta ledningen kan göra på organisationsnivå för att skapa förutsättningar för Offensiv kvalitetsutveckling samt vad cheferna själva kan göra. Förbättringsförslagen presenteras i det sista avsnittet utifrån hörnstensmodellen och berör både värderingar, arbetssätt och verktyg. / The world is evolving faster than ever and organizations need to develop at the same rapid pace to be competitive. With the aim of conducting a strategic and structured method for development, Total Quality Management is preferred. The reality might be different from the theory, which motivated to further analyse the subject from a manager perspective. The purpose is to investigate the level of usage of Total Quality Management, describe the manager´s work with quality and provide general suggestions on how to develop towards Total Quality Management. The theoretical frame is based on five perspectives: The role and responsibility of the manager, Total Quality Management, Structure and management, Methods and tools and Development. The study conducts that the concept of Total Quality Management is not well known by the managers and the manager´s approach varies. There is a general improvement potential to go from an Adhoc way to a more structured way of working. Based on the conclusions, two different perspectives are interesting to provide improvement suggestions from: what the executive can do at an organizational level and what the managers can do themselves. The suggestions for improvement are presented in the final chapter.
