Aplicación de las herramientas del lean manufacturing en una empresa plástica peruana / Application of lean manufacturing techniques in a peruvian plastic company

El siguiente artículo analiza el problema del incumplimiento de pedidos en una empresa que produce láminas de plástico. La razón principal que causa el problema son los altos tiempos improductivos durante el proceso de extrusión, estos tiempos disminuyen el índice de la efectividad general del equipo (OEE). Para abordar la causa principal, se presenta una propuesta innovadora, esta propuesta utiliza un enfoque sistemático y combina las técnicas de SMED y mantenimiento preventivo de la metodología Lean Manufacturing, con el objetivo de reducir los tiempos improductivos para mejorar el índice OEE. Para validar la efectividad de la propuesta, los sistemas se simularon utilizando el software de simulación Arena y el Input Analyzer, a fin de determinar la reducción de los tiempos improductivos. El resultado final mostró que la propuesta reduce en 36.37% los tiempos improductivos y mejora el índice OEE en 9.02%, esto corrobora el logro del objetivo del proyecto, que era maximizar la eficiencia del proceso y reducir el tiempo total del proceso de extrusión, que permitirá a la empresa cumplir con los pedidos para evitar pérdidas en las ganancias. / The following article analyzes the problem of non-fulfillment of orders in a company that produces plastic sheets. The main reason that causes the problem are the high unproductive times during the extrusion process, these times decrease the index of the overall equipment effectiveness (OEE). In order to tackle the main cause, an innovative proposal is presented, this proposal uses a systematic approach and combines the SMED and Preventive Maintenance techniques of the Lean Manufacturing methodology, with the aim of reducing unproductive times to improve the OEE index. To validate the effectiveness of the proposal, the systems were simulated using Arena Simulation Software and Input Analyzer, in order to determine the reduction of unproductive times. The final result showed that the proposal reduces in 36.37% the unproductive times and improves the OEE index by 9.02%, this corroborates the achievement of the objective of the project, which was to maximize the efficiency of the process and reduce the total time of the extrusion process, which will allow the company to fulfill the orders in order to avoid losses in profits. / Trabajo de investigación

Bakgrund: Dagens industriella marknad möter ständig hård konkurrens. Konkurrensen leder till att företagen måste arbeta med olika typer av förbättringar. OEE (Overall Equipment Effectiveness) är en av de mest använda metoderna för att arbeta med förbättringar. Syftet med OEE är att mäta produktionseffektiviteten för en enskild maskin. Problem: Data som används måste samlas in med effektiva metoder, vara relevant och sedan bearbetas ändamålsenligt. Om problemen kring data inte behandlas, finns en risk att förbättringen försvåras. Använd data måste förstås av hela organisationen. Därför vill studien skapa en logisk arbetsmetod som ökar produktionseffektiviteten med fokus på att involvera människor och data. Syfte: Syftet med studien är att ge en djupare förståelse till synen på produktionseffektivitet samt ta fram en arbetsmetod för ökad produktionseffektivitet. Metod: Studie har använt en abduktiv ansats för att besvara syftet och frågeställningarna. Data har hämtats från en fallstudie på Sandvik AB där även intervjuer har genomförts. Intervjuerna och inhämtad data från fallföretaget har jämförts parallellt med en utförd litteraturstudie. Litteraturstudien har genomförts över områdena OEE-förbättringar, datainsamling och generella förbättringsmetoder. Slutsats: Företag kan genom vår presenterade arbetsmetod säkerställa att människor involveras djupare i förbättringsarbetet kring produktionseffektivitet. Arbetsmetoden ger förutsättningar för trovärdig data som samlas in effektivt och analyseras för att generera välgrundade förbättringsförslag. / Background: Today's industrial market is facing fierce competition. The competition forces companies to work with different types of improvements. OEE (Overall Equipment Effectiveness) is one of the most useful methods of working with improvements in manufacturing. The purpose of OEE is to measure the production efficiency of an individual machine. Problem: Data used must be collected with effective methods, be relevant and then processed appropriately. It will be hard to make improvements if problems concerning data are not addressed. Data used must also be understood by the whole organization. Therefore, the study wants to create a logical working method that increases production efficiency with a focus on involving people and data. Purpose: The aim of the study is to give a deeper understanding of the view of production efficiency and to develop a working method of increasing production efficiency. Method: The study has used an abductive approach to answer the purpose and research questions. Data has been derived from a case study at Sandvik AB where interviews have been conducted. The interviews and collected data from the case company have been compared in parallel with a conducted literature review. The literature review is conducted in the fields of OEE-improvement methods, data collection and general improvement methods. Conclusions: Through our presented working method, companies can ensure that people become more involved in the improvement work on production efficiency. The method provides conditions for efficiently collecting and analyzing credible data to generate wellfounded suggestions for improvement.

Undersökning av sågverks effektivitet med avseende på underhåll : Vikten av en kostnadseffektiv underhållspolicy

Det finns stora förluster i sågverk som inte framkommer av deras traditionella driftsuppföljnings¬processer. Strategiskt viktigt för organisationen är frågan vad företaget behöver göra för att bli effektivt. I detta arbete diskuteras mätmetoder av effektivitet med avseende på underhåll och hur effektiviteten kan mätas med hjälp av att beräkna den totala utrustningseffektiviteten (OEE). Arbetet beskriver också olika underhållsstrategier och processen med att införa en sådan policy på sågverk. Under en period av sex dagar beräknas OEE på fem sågverk. Resultatet var att OEE värdet i snitt var runt 50 procent, som är ganska lågt. Genom att applicera en kostnadseffektiv underhållspolicy kan företaget öka sitt OEE värde och få en mer effektiv process. Detta kan göras genom att en policyn minskar de övergripande kostnaderna relaterade till de sex stora förlusterna. Diskussion förs också kring avvikelserna/stoppen och hur orsakerna till dessa kan härledas genom analyser med t.ex. Ishikawadiagram. Arbetet lyfter fram att ett systematiskt förbättringsarbete skulle ge nästan ett fördubblat kapacitetsutnyttjande för sågverken utan några större investeringar. It is strategic significant for organizations to address the question what need to be done in order to bee more effective. This work discusses methods of measurement the effectiveness with respect to maintenance and how the effectiveness can be measured by assessing the Overall Equipment Effectiveness (OEE). The work also emphasizes on maintenance strategies and the process of implementing such a policy in sawing mills. During a period of six days assessments of OEE were made in five different sawmills. The results were that OEE in general were about 50 percent, which is considered low. By implementing a cost-effective maintenance policy, it will lead to increase the value of OEE for the process. Using a policy that will decrease the overall costs related to the six big looses could do these. Discussions the production stoppages and how these can be analyzed by using different tools, such as Ishikawa diagram are addressed. The work highlights that a systematic improvement work would increase appreciably the capacity utilized without any large investments. This study also describes how sawmills can be successful when increasing their effectiveness by selecting a cost-effective maintenance policy for their process.

AGES Hörle är ett industriföretag som tillverkar och bearbetar metallprodukter mot bland annat fordonsindustrin. Företaget i fråga och industrin i sin helhet, går idag på högvarv till följd av den rådande högkonjunkturen. Detta har bidragit till att mängden investeringar inom industrin ligger på rekordnivåer. Emellertid har många av de mindre företagen ännu inte hunnit utveckla något standardiserat tillvägagångssätt vid investeringarna, samtidigt som de via investeringarna måste öka kapaciteten för att möta den stora efterfrågan. Fortsättningsvis uppkommer svårigheter när investeringarnas nytta skall beräknas, då det finns en mängd indirekta faktorer som kan ha kraftig påverkan på en investerings lönsamhet.  Syftet med detta arbete är att utreda vilka faktorer som påverkar utfallet i en industriell investering, samt undersöka hur en standardiserad procedur vid en investeringsanalys kan se ut. Genom att studera redan existerande litteratur och teorier undersöktes vilka faktorer som har en påverkan, samt deras individuella betydelse på en investering inom tillverkningsindustrin. Fallstudien på AGES Hörle bestod av inhämtning av data, interjuver samt observation, som tillsammans bidrog med att ge en konkret bild av hur en investeringsprocess kan gå till inom tillverkningsindustrin. Resultatet av arbetet fastslår att företag som står inför en investering, noga bör utreda vilka faktorer som kommer påverkas av den tänkta investeringen, då det kan skilja sig från fall till fall. Därtill framkommer att ett företags konkurrensfaktorer har en betydande påverkan av den tänkta investeringen. Slutligen framkommer det att en investeringsprocess bör standardiseras i största möjliga grad, för att på så sätt göra investeringens utfall oberoende av vem projektledaren är, samt minimera risken att mänskliga faktorn påverkar utfallet på ett negativt sätt. / AGES Hörle is an industrial company which machine and process metal products, mainly focused towards the automotive industry. The company itself, and the manufacturing industry as a whole, are working at maximum capacity due to the recent years upsurge in the worldwide economy. This has resulted in an increased amount of money being spent on investments within the manufacturing industry, which now is reaching all-time high levels. Many smaller companies however, have not yet had time to develop standardized routines to ensue during these investments, even though investments to increase their capacity being urgently needed. Furthermore, are difficulties being experienced when the profitability of an investment is to be calculated, since there are many factors that implicit affect an investment, which not always are apparent in the first place. The purpose of this study is to investigate what factors influence the effectiveness of an investment, mainly focused on the manufacturing industry. Furthermore, the format of a standardized investment procedure is to be investigated and developed. By examination of already existing literature and theories, the factors which affect the efficiency of an industrial investment were discovered. A case study at AGES Hörle was performed to gain a deeper insight in how an investment procedure can be performed. The case study involved several different phases of information gathering, such as interviews, observation and examination of already existing investment procedures. The result of this study concludes that companies which are to invest in their production, carefully should investigate what factors that will be affected by the proposed investment. This is since the factors which will be affected, may differ a lot between different investments. Furthermore, the study reveals that a company’s competition factors are majorly affected by the investments made in production. Lastly, it is concluded that an investment procedure ought to be standardized to the highest possible degree. Thus, reducing the risk of human error and minimizing the individual leeway, which otherwise might cause biased influence on the outcome of a planned investment.

In general, these companies have performance indicators considered key in comparison units. However, the academic literature in the context of maintenance costs, little has addressed specifically on the impact of the use of OEE - Overall Equipment Effectiveness, indicator used to measure the overall effectiveness of equipment and production systems - in reducing maintenance costs. This work questions the extent to which manufacturing companies in Brazil know the impact on the results of production systems, and more particularly about the cost of maintenance. It also presents the objective of understanding the understanding of business impacts on the TPM and OEE bring about the management of maintenance and the costs of this activity. To achieve this goal, we used an exploratory survey as a practical exemplification, illustrating the results of applying the proposed concepts in industrial maintenance activities in manufacturing companies. The aforementioned results demonstrated that both the TPM and the OEE bring effective contributions to increase productivity, quality and competitiveness, and reduce maintenance costs, and that most of the companies studied have clarity that. / As indústrias de manufatura brasileiras têm enfrentado acirrada competição global com empresas da Europa, USA e Ásia, exigindo das mesmas o monitoramento de fatores cruciais para se manter competitivas. De maneira geral, essas empresas possuem um conjunto de indicadores de desempenho considerados como chave na comparação entre unidades. No entanto, a literatura acadêmica, no contexto dos custos de manutenção, pouco tem abordado, especificamente, sobre o reflexo do uso do OEE - Overall Equipment Effectiveness, indicador utilizado para medir a efetividade geral dos equipamentos e dos sistemas de produção - na redução de custos de manutenção. O presente trabalho questiona em que medida as empresas de manufatura no Brasil conhecem os impactos sobre os resultados dos sistemas de produção e, mais particularmente sobre o custo de manutenção. Apresenta ainda como objetivo compreender a compreensão das empresas sobre os impactos que o TPM e o OEE trazem sobre a gestão da manutenção e sobre os custos dessa atividade. Para atingir tal objetivo, utilizou-se uma survey exploratória como uma exemplificação prática, ilustrando os resultados da aplicação dos conceitos propostos nas ações de manutenção industrial em empresas de manufatura. Os resultados apontados demonstraram que tanto o TPM e quanto OEE trazem contribuições efetivas para aumentar a produtividade, qualidade e competitividade, e reduzir custos de manutenção, e que a maior parte das empresas estudadas têm clareza disso.

Chip Breaking Optimization During Turning Shoulder / Optimerad spånbrytning vid svarvning

Poor chip breaking is a normal problem in the field of machining in many manufacturing plants. The researches on chip control has started from the early 1900s, it has developed for more than one hundred years and researchers are still working on it to establish a ‘total’ chip control system. The purpose of this project is chip breaking improvement for reducing downtime and further increasing OEE, because of the problems long chips that cause during a soft turning process. This thesis provides basic theories and existing methods for chip breaking which are helpful to understand chip breaking and to generate solutions for chip breaking optimization. During the project, five concepts are generated and two concepts are tested which are presented in this report. The concept ‘multiple tool paths’, which was verified by tests, could successfully reduce the length of metal chips and improving the performance of chip breaking. / Dålig spånbrytning är ett vanligt problem vid maskinbearbetning i många tillverkningsanläggningar. Forskningen om spånbrytning inleddes under tidigt 1900-tal, den har alltså utvecklats i mer än hundra år och forskare arbetar fortfarande med att skapa ett "totalt" spånbrytningssystem. Syftet med det här projektet är att förbättra spånbrytningen för att minska ledtiden och ytterligare öka OEE vid mjukvarvning på grund av de problem som långa chips orsakar. Denna avhandling behandlar grundläggande teorier och befintliga metoder för spånbrytning som är användbara för att förstå spånbrytning och därmed kunna föreslå lösningar för att optimera spånbrytningen. Under projektet skapades fem koncept, varav två provades. Konceptet "flera verktygsbanor" verifierades genom prov. Det visas att det konceptet med framgång kunde minska längden på metallchip och förbättra spånbrytningens prestanda.

The aim of the "Quality management system in the selected company" dissertation work is an analysis of the current situation of the quality management system in a company and make suggestions to improve the current system. For my dissertation work I have chosen engineering company Motorpal, a. s., which is the engineering company and the one of the leading producers of devices for diesel engines to tractors, ships and construction machine.The work consists of two parts, theoretical and practical. The first part describes terms like quality, importance of quality, factors that affect quality, management principles of quality, economy of quality, quality in pre-production stages, quality planning and quality control tools. The second part is primarily focused on the quality costs, which is the most problematic part of the quality management in the company. In this part of the dissertation work is also briefly described the company and its history, company's production program and customers and company's financial situation, processes and quality management system.

The results shows how the process of social reproduction occurs and the impact of the OEE data, including specific information about the inside rules and the strategies of the involved agents to maintain or look for a new position in the organization. The other part of the results shows how the opportunities of improvements have been identified and the increase of the OEE at the extruder process as a consequence of the execution of the action plan, which is based on the information provided from this tool. / Esta pesquisa, elaborada a partir dos conceitos da teoria estruturalista construtivista social de Pierre Bourdieu e da manutenção produtiva total, tem como objeto o estudo do processo de reprodução social mediante a aplicação do OEE (Overall Equipment Effectiveness) em uma empresa de cabos de telecomunicações. O estudo consiste em analisar a dinâmica organizacional no processo de implementação e utilização de uma ferramenta de medição de eficiência na fábrica de cabos ópticos por meio da pesquisa-ação. Os resultados mostram como ocorrem as relações de reprodução social e o impacto da utilização do OEE, incluindo as regras de conduta internas e as estratégias dos agentes para manter ou melhorar a sua posição no ambiente investigado. A outra parte da pesquisa mostra como foram identificadas oportunidades de melhoria e o aumento do OEE do processo investigado.

Teknisk tillgänglighet och dess betydelse för underhållsarbete i produktion / Technical availability and its importance for maintenance work in production

Examensarbetet utfördes hösten 2020 på Scania Industrial Maintenance i Södertälje. Arbetet har fokuserat på två avdelningar inom produktionsavsnitten Transmissionsbearbetning samt Motorbearbetning, en avdelning från vardera produktionsavsnitten. På Transmissionsbearbetning undersöktes avdelningen Hårda kugg och på motoravdelningen undersöktes DMAHB. Huvudmålet för examensarbetet är att så långt som möjligt definiera teknisk tillgänglighet för Scania baserat på produktions- och underhållsdata. Med hjälp av underhållsingenjörer, underhållstekniker samt tidigare erfarenheter från arbete på Scania har information- och processkännedom införskaffats via besök och intervjuer. Data från respektive linje har analyserats och litteraturstudier har gjorts för att få en djupgående förståelse för problemet. Nuläget inom produktion och underhåll har givit en helhetsbild över problematiken med att definiera teknisk tillgänglighet. Flertalet faktorer har tagits i åtanke såsom kultur, bristande resurser, nyckeltal och standarder. Mätning av teknisk tillgänglighet kan göras på flera sätt enligt svenska underhåll standarder vilket tas upp i arbetet. Det som i det här arbetet anses passa Scania är att utgå ifrån drifttiden och tid för återställning för att få fram underhållets påverkan på produktionen. För att uppnå det här behöver Scania börja mäta drifttiden för varje maskin och förbättra rapporteringen av stopptiderna. / The examination project was carried out in the autumn of 2020 at Scania IndustrialMaintenance in Södertälje. The work has focused on two departments within the production sections Transmission processing and Engine processing, one department from each production section. In the Transmission processing, the Hard Gear section was examined, and in the engine-section was DMAHB examined. The main goal of the examination project is to define technical availability for Scania as far as possible based on production and maintenance data. With the help of maintenance engineers, maintenance technicians and previous experience from working at Scania, information and process knowledge has been acquired through visits and interviews. Data from each line have been analyzed and literature studies have been done to gain an in-depth understanding of the problem. The current situation in production and maintenance has provided an overall picture of the problems with defining technical availability. Most factors have been considered such as culture, lack of resources, key-figures, and standards. Measurement of technical availability can be done in several ways according to Swedish maintenance standards, which is addressed in the work. What in this work is considered suitable for Scania is to start from the operating time and time for restoration to obtain the impact of maintenance on production. To achieve this, Scania needs to start measuring the operating time of each machine and improve the reporting of downtime.
