A Study of Application of RCM in the Steel Plant

The management of equipment based on Reliability-Centered Maintenance (RCM) has been widely applied with great success in several industries such as military, commodity production, civil airliners, nuclear power plant and the petroleum industry since the reprint of RCM-II written by John Moubray in 1997.The application of RCM not only increases the reliability of the equipment and the assets of a company but also promotes the overall equipment effectiveness (OEE), which includes the excellent ok yield to order and the better productivity of the equipment. As a methodology, RCM differs from the traditional equipment maintenance in the aspect of emphasis of maintaining the ¡§function¡¨ of the equipment instead of the equipment itself. Therefore, the need of equipment maintenance results from the speed and the severity of function loss, which determines the strategy and interval of equipment maintenance. This is the major difference between RCM and time based maintenance (TBM). This article discusses the critical success factors that drive the application of RCM in steel plant. The result reveals that the application of RCM could promote the reliability of equipment, cut the cost of maintenance and increase compatibility of the steel plant. In order to facilitates the implementation of RCM in the steel mill, the basic skills of the management includes the construction of vision¡Bconsensus¡Bthe set up of regulation and the cultivation of innovating culture. so as to build an effective managing teamwork features in strong execution. As for the equipment management both the standardization and the strict deviation of equipment function(6£m) are vital to sustain the excellent equipment reliability. The Integration of Maintenance Management System(IMMS) consists of three components, CMMS(Computerized Maintenance Management System) and RTMS(Real Time Monitoring System) link by RCM. RCM acts as a bridge for the information flow of maintenance management in the IMMS and promotes the effectiveness of maintenance management.

This thesis deals with the optimisation of the selected manufacturing process. The aim is to analyse the effectiveness of the selected welding and assembly lines. Another objective is to do a detailed analysis for the line with the lowest efficiency in terms of cycle time and the Overall Equipment Effectiveness and calculate the lost production time due to availability, performance and defects. The third objective is to identify possible measures leading to higher utilization of manufacturing line and to propose a possible implementation. The theoretical part is based on the literature examining the term standardization, the norms of labour intensity, the cycle time, the Total Productive Maintenance and the calculation of the Overall Equipment Effectiveness. In the practical part the profile of Car manufacturing is being presented, the analysis of secondary data to calculate the Overall Equipment Effectiveness is being done and the appropriate manufacturing line for the innovative plan is being selected. Furthermore, the analysis of secondary data regarding the effectiveness of the using time of the manufacturing line is being done, the calculation of the Overall Equipment Effectiveness and the collection of primary data is being carried out. Subsequently, the problematic spots of the manufacturing line are being found and the possible measures leading to higher efficiency of manufacturing line are being proposed.

The last chapter is devoted to the economic evaluation of the proposal.

Dentro del contenido de este documento se desarrolla una propuesta para incrementar la producción de cuadernos en la línea R17de la empresa Panasa, aplicando la metodología RCM. En el capítulo 1 se presenta una revisión bibliográfica de los temas principales sobre los que se fundamenta la propuesta de mejora: el sector papelero en el Perú, la evolución del mantenimiento, definición de términos, tipos de mantenimiento, técnicas de mantenimiento avanzado (RCM, TPM), costos de mantenimiento, indicadores, herramientas de mejora continua y casos de éxitos en la implementación del RCM. En el capítulo 2 se realiza una descripción general de la empresa (reseña histórica, misión, visión, valores, organigrama, productos, clientes, ventas y el proceso productivo) para finalmente llegar al detalle de la situación actual. Luego se describe y cuantifica el principal problema que afecta al cumplimiento del plan de producción anual, posteriormente se hace el análisis de causa raíz para identificar las principales causas que están generando el problema. En el capítulo 3 se evalúa tres posibles soluciones para el problema (RCM, TPM, CBM), para la elección de la metodología a aplicar se hace uso del ranking de factores y se desarrolla cada una de las fases del RCM. En el capítulo 4 se valida la propuesta para lo cual se hace un modelamiento del proceso actual y propuesto utilizando el Software de simulación ARENA, también se hace una evaluación económica-financiera para determinar la viabilidad del proyecto. El cierre de la tesis se da mediante la presentación de las conclusiones y recomendaciones. / This document develops a proposal to increase the production of notebooks in the R17 line of the Panasa company, applying the RCM methodology. Chapter 1 presents a bibliographic review of the main topics on which the proposal for improvement is based: the paper industry in Peru, the evolution of maintenance, definition of terms, types of maintenance, advanced maintenance techniques (RCM, TPM), maintenance costs, indicators, continuous improvement tools and success stories in the implementation of the RCM. In Chapter 2 a general description of the company (historical review, mission, vision, values, organization chart, products, customers, sales and the production process) is made to finally get to the detail of the current situation. Then the main problem that affects the fulfillment of the annual production plan is described and quantified, then the root cause analysis is done to identify the main causes that are generating the problem. Chapter 3 evaluates three possible solutions to the problem (RCM, TPM, CBM), for the choice of the methodology to be applied, the ranking of factors is used and each phase of the RCM is developed. Chapter 4 validates the proposal for which a modeling of the current and proposed process is done using the ARENA simulation software, an economic-financial evaluation is also made to determine the viability of the project. Implementeringen av Leanverktyg i sågverksindustrin är fortfarande nyjämfört med andra industrier. Syftet med denna studie är därför att ökakunskapen om tillämpningen av Lean och se vilken effekt det har. Måletär att se vilka Lean-verktyg som är lämpliga för denna industri och hur dekan tillämpas. En kartläggning av fallföretagets nuvarande tillstånd skapasoch analyseras, och flera slöserier identifieras. Det undersöks också vilkaandra Leanverktyg som kan tillämpas effektivt. Ett TAK värde beräknasutifrån värdeflödesanalysen samt processens effektivitet. På grund avomständigheterna är våra resultat mycket missvisande och bättretillämpningar av Leanverktyg diskuteras. Som en följd av våraavgränsningar rekommenderas ytterligare forskning för att uppnå enbättre rapport. / The implementation of Lean tools in the sawmill industry is still new compared to the other industries. Therefore the purpose of this study is to increase the knowledge around the application of Lean and see the effect it has. The objective is to see which Lean tools are suited for this industry and how they can be applied. A map of the current state of the case company is created and analyzed, and several wastes are identified. It is also researched which other Lean tools can be applied effectively. An Overall equipment effectiveness value is calculated from the Value stream map as well as the process efficiency. Due to the circumstances our results are very misleading and better applications of Lean tools are discussed. As a consequence of our boundaries further research is advised to achieve a better report.

För att ett företag idag ska uppnå effektivitet krävs konkurrenskraftiga priser och hållbar produktion. Att detta ska vara möjligt krävs en tydlig målsättning och definierat nuläge för verksamheten. Processen eller momentet som har sämst flödesinverkan i tillverkningen kallas för flaskhals. Syftet med studien var att skapa förståelse hur arbetssätt kan effektiviseras i en flaskhalsprocess som kallas Chiron. För att uppnå målet som var att skapa förbättringsförslag baserade på interna faktorer för en flaskhalsprocess, studerade författarna olika teorier som sedan analyserades tillsammans med empiriska data. Genom analysen kunde författarna presentera en simulering till förbättringsförslag. Resultatet blev att tillgängligheten för maskinen kunde öka i och med simuleringen. Författarna utförde en kritisk analys på förbättringsförslagen där olika synpunkter på vidare aspekter diskuterades.

Developing process quality measurement in shipbuilding industry

This thesis investigates the possibility to adapt Overall Equipment Effectiveness (OEE), tothe development process in the shipbuilding industry.More specifically the development process wasdelimited to the phases; design, work preparation, production and verification.Ordinarily, OEE is a performance measurement for mass production. Itincludes aquality parameter which has been the focus of this thesis. Both literature review and case study investigation show that process quality is of critical importance in the shipbuilding industry because of the needs for dimensional accuracy and high-quality assemblage.The three main factors affecting process quality are;the flow of information between engineering phaseand productionphase, and the amount of rework and delays. The factors wereevaluated along an optimization method with a specific attention to process quality. Acase studywas conductedto confirm the relevance of the literature review on factors affecting process qualityand allowedto gather factors in process quality that are relevant to the industry.In light of those results, I re-developed a model providingnew measurement of what I call OPQE (Overall Process Quality Efficiency).This study contributes to a betterunderstanding of process quality in ETO(Engineering-To-Order)industries. Notably it shows how deviations that require rework and causesdelays are impacting process quality. It also shows that detecting errors early in the process of production is essential for insuring quality control. An error detected late affects negatively process quality and increases cost.

Genom rapporten kommer kunskapen öka kring identifiering och reducering av flaskhalsar baserade på simuleringsverktyget Facts Analyzer och lean-verktyg. Den ökade kunskapen kommer generera möjligheter för företag att arbeta på ett strukturerat och effektivt vis genom en egenutvecklad arbetsmodell. Modellen kommer ge förutsättningar för företag att öka sin produktivitet och samtidigt reducera totala kostnaderna. Metoderna som arbetsmodellen bygger på är kvantitativ, kvalitativ, abduktion och förverkligas genom tillämpning på ett fallföretag där syftet är att undersöka applicerbarheten och ifall produktionen kan effektiviseras.  Med simuleringsverktyg skapas tydliga och fakta-baserade resultat på flaskhalsar och vad olika förbättringsalternativ har för påverkan på produktionen, därmed anses det vara ett bra verktyg att basera beslut på innan investeringar genomförs. Utifrån de identifierade flaskhalsarna, med hjälp av simuleringsverktyget, är det bevisat att lean-verktyg kan användas för att optimera produktion och reducera icke värdeskapande moment. Exempelvis visar resultatet att 5S, Kaizen, Poka Yoke, Total Productive Maintenance och Overall Equipment Efficiency är effektiva lean-verktyg.  För att öka produktionskapaciteten handlar det om att först identifiera flaskhalsarna genom simuleringsverktyget. Därefter beräknas flaskhalsens OEE-värde som skapar indikationer om begränsningarna och därmed belyser vart förbättringsförslag behövs. Genom indikationerna tillsammans med ytterligare lean-verktyg skapas därefter förbättringsförslag med fokus på att reducera flaskhalsen. För att däremot identifiera totalkostnadsreducering och icke värdeskapande aktiviteter används istället observationer och intervjuer med personalen. Därefter utvecklas förbättringsförslag, liksom för produktionskapaciteten, genom lean-verktyg för att minimera Muda. / Through the report, knowledge will increase regarding the identification and reduction ofbottlenecks based on the simulation tool Facts Analyzer and lean-tools. The increasedknowledge will generate opportunities for companies to work in a structured and efficientway through a own developed work model. The model will provide the conditions forcompanies to increase their productivity and at the same time reduce total costs. The methodson which the work model is based are quantitative, qualitative, abduction and are realized through a case company where the aim is to investigate the applicability and if productioncan be made more efficient. With simulation tools, clear and fact-based results are created on the effect differentimprovement options have on production, and thus it is considered a good tool to basedecisions on before investments are made. Based on the identified bottlenecks, with the helpof the simulation tool, it is proven that lean-tools can be used to optimize production andreduce non-value-creating activities. For example, the results show that 5S, Kaizen, PokaYoke, Total Productive Maintenance and Overall Equipment Efficiency are effectivelean-tools. To increase production capacity, it is a matter of first identifying the bottlenecks through thesimulation tool. The bottleneck's OEE value is then calculated, which creates indications ofthe limitations and thus highlights where improvement proposals are needed. Through theindications together with additional lean-tools, improvement proposals are then created with afocus on reducing the bottleneck. In contrast, to identify total cost reduction andnon-value-creating activities, observations and interviews with the staff are used instead.Improvement proposals are then developed, as for the production capacity, through lean-toolsto minimize Muda.

A Method for Monitoring Operating Equipment Effectiveness with the Internet of Things and Big Data

The purpose of this paper was to use the Overall Equipment Effectiveness productivity formula in plant manufacturing and convert it to measuring productivity for forklifts. Productivity for a forklift was defined as being available and picking up and moving containers at port locations in Seattle and Alaska. This research uses performance measures in plant manufacturing and applies them to mobile equipment in order to establish the most effective means of analyzing reliability and productivity. Using the Internet of Things to collect data on fifteen forklift trucks in three different locations, this data was then analyzed over a six-month period to rank the forklifts’ productivity from 1 – 15 using the Operating Equipment Effectiveness formula (OPEE). This ranking was compared to the industry standard for utilization to demonstrate how this approach would yield a better performance analysis and provide a more accurate tool for operations managers to manage their fleets of equipment than current methods. This analysis was shared with a fleet operations manager, and his feedback indicated there would be considerable value to analyzing his operations using this process. The results of this research identified key areas for improvement in equipment reliability and the need for additional operator training on the proper use of machines and provided insights into equipment operations in remote locations to managers who had not visited or evaluated those locations on-site.
